集束されたガラス繊維ストランドの主な用途として、FRP用のチョップトストランド(以下CSとも言う)、又はチョップトストランドマット(以下CMとも言う)などがある。CS、CMは、通常、多数のガラス繊維ストランドをケーキから引き出し、引きそろえて巻き取ったロービング(ROVとも言う)をカッターで、通常1.5〜50mmの所定長さに切断することにより製造される。このようにして製造されるCS、CMに、液状の熱硬化性樹脂を含浸、硬化せしめてFRPとするが、ガラス繊維束に付与された集束剤中のカップリング剤の種類により次のような差異が生じる。

シラン系カップリング剤を用いた場合、強度の大きいFRPを製造することができるが、反面、ガラス繊維ストランド或いはロービングは切断され難く、切断不良が発生しやすい。すなわち、ストランド又はロービングを切断する場合、切断刃を有する切断ロールとゴムロールとを相接して反対方向に回転せしめ、これらのロール間にストランドやロービングを供給し、これを切断刃とゴムロールで押圧することにより切断される。しかし、シラン系カップリング剤を含む集束剤を使用したストランドやロービングは切断性が悪く、切断不良を起こす。切断不良とは、切断刃とゴムロールで押圧しても切断が不完全であるか、又は切断が全くおこなわれないことを言う。

切断不良が生じると、ストランドやロービングは長く連なったままロール間から排出される。上記ゴムロールと切断刃間の圧接力を大きくし、或いは切断刃の刃先を鋭くすることにより、切断不良はある程度は防止することができる。しかし、ゴムロールと切断刃間の圧接力を大きくしたり、また、切断刃の刃先を鋭くすると、ゴムロール或いは刃先が損傷しやすく、耐用時間が大幅に減少する。このため、ロール、或いは切断刃を比較的短時間で交換する必要が生じ、作業能率が低下する。

上記のガラス繊維のストランドやロービングの切断不良は、FRPの製造方法のなかでも、特に、スプレーアップ成形法において顕著に生じる。スプレーアップ成形法は、所定形状を有する成形型の上に、ガラス繊維と液状樹脂を同時に吹付けて成形する方法である。プラスチックハンドレイアップ成形法と基本的には同じ原理であるが、ガラス繊維と樹脂の供給を機械化し、生産性を大幅に向上させたものである。このスプレーアップ成形法においては、切断不良は、特に、スプレーガンなどによってストランドやロービングを高速で切断する場合に顕著に発生する。

本発明は、シランカップリング剤を使用した場合でもガラス繊維ストランドなどの良好な切断性が得られ、その結果、特にスプレーアップ成形法などの熱硬化性樹脂をマトリックス樹脂とするFRPの製造工程においてガラス繊維ストランドの切断不良を著しく改善させたガラス繊維ストランドを提供することを目的とする。

【課題を解決するための手段】
本発明者は、上記目的を達成するために鋭意研究を行ったところ、ガラス繊維モノフィラメントに対して特定の組成を有する集束剤を使用して集束せしめたガラス繊維ストランドがかかる目的を達成できることを見出し、これを本発明して提供するものである。かくして、本発明は以下の要旨を有する。
(1)ガラス繊維のモノフィラメントが水性集束剤で集束されたガラス繊維ストランドであって、該集束剤がシラン系カップリング剤及び水溶性強酸性物質を含有することを特徴とする繊維強化樹脂用ガラス繊維ストランド。
(2)前記ガラス繊維ストランド100質量部に対して、水性集束剤が固形物基準で0.6〜1.5質量部付与される上記(1)に記載のガラス繊維ストランド。
(3)前記集束剤が、そこに含有される全固形物100質量部に対して、シラン系カップリング剤及び水溶性強酸性物質を固形物基準で、 それぞれ0.1〜10質量%及び 0.1〜8質量%含有する上記(1)又は(2)に記載のガラス繊維ストランド。
(4)前記シラン系カップリング剤がアクリル系シラン又はエポキシ系シランである上記(1)、(2)又は(3)に記載のガラス繊維ストランド。
(5)前記水溶性強酸性物質が強酸又はその塩である上記(1)〜(4)のいずれかに記載のガラス繊維ストランド。
(6)前記水溶性強酸性物質が、塩酸、又はジルコニウムの硝酸塩若しくは硫酸塩である請求項1〜4のいずれかに記載のガラス繊維ストランド。
(7)前記ガラス繊維ストランドがスプレーアップ成形用である上記(1)〜(6)のいずれかに記載のガラス繊維ストランド。

【発明の実施の形態】
本発明におけるガラス繊維ストランドを形成するガラス繊維モノフィラメントとしては、直径が好ましくは5〜25μm、特に好ましくは8〜16μmの例えばEガラス繊維を材質とするものを使用するのが好適である。ブッシングから引き出された上述のガラス繊維モノフィラメントに対して、樹脂成分を主体とし、シラン系カップリング剤及び水溶性強酸性物質を含有する集束剤が付与される。

本発明で使用される集束剤は、水溶液又は水分散液からなる水を媒体とする水性集束剤である。該水性集束剤中には、通常含有される樹脂成分などが固形物基準で好ましくは0.2〜2.0質量%、特には0.6〜1.5質量%含有される。そして、本発明の水性集束剤には、これらの既知の成分に加えて、シラン系カップリング剤及び水溶性強酸性物質が含有されることを特徴とする。

本発明で使用される水性集束剤には、上記のようにシラン系カップリング剤及び水溶性強酸性物質の他に、常法により通常含有される樹脂成分などが含有される。該樹脂成分の好ましい例としては、ポリ酢酸ビニル、ポリ酢酸ビニル共重合体、ポリウレタン、エポキシ樹脂、エポキシ−ウレタン共重体などが挙げられる。また、水性集束剤には、ステアリン酸とテトラエチレンペンタミンの縮合物のような潤滑剤が、集束剤に含有される全固形物100質量部あたり、固形物基準で好ましくは5〜10質量部含有される。更に、集束剤には、界面活性剤、氷酢酸などの通常集束剤に含有される成分を加えることができる。

本発明でガラス繊維のモノフィラメントに対する上記した水性集束剤の付与は、既知の方法が採用できるる。即ち、常法によりブッシングから引き出されたガラス繊維モノフィラメントに対して液状の集束剤をアプリケーターにより附与して集束し、回転するマンドレル上に巻き取り、加熱、乾燥する。なお、水性集束剤の附与量は、ガラス繊維ストランド100質量部に対して、集束剤の固形物が好ましくは0.6〜1.5質量部、特に好ましくは0.8〜1.2質量部に含有されるのが好適である。

次いで、水性集束剤が付与されたガラス繊維ストランドは加熱、乾燥される。加熱温度が低い程加熱に要する時間は大であり、加熱温度と加熱時間は相関連して定められる。例えば、好ましくは120〜150℃で8〜16時間加熱、乾燥するのが好適である。

【実施例】
以下、本発明について具体的な実施例を挙げて説明するが、本発明はかかる実施例に限定されないことはもちろんである。
実施例1
ブッシングから引き出された、直径13μmのガラス繊維モノフィラメント175本に対して、表1(表中の「部」はいずれも質量部)の組成Iを有する水溶液からなる水性集束剤をアプリケーターにより、固形分として1質量%附与し、紙管上に綾振りしつつ巻き取りを行った。このガラス繊維ストランドを140℃に保たれた加熱炉で約10時間加熱し、水分を蒸発逸散せしめた。

得られたガラス繊維ストランドをスプレーアップ成形法で使用した。即ち、ガラス繊維ストランド40本を、チョッパー回転数直径50mm200rpmのスプレーガンで2.0Kg/cm2の空気圧により、回転する切断刃とゴムロールとの間隙に送り、長さ25mmに切断を行った。この場合のガラス繊維ストランド切断性、得られた切断ガラス繊維の分散性及びスプレーガンロールの耐久性を評価し、表2に示した。
表1の組成Iの集束剤に代え、表1に示される組成を有するII〜Vの集束剤を使用し、実施例と同様の実験を行った結果を表1及び表2に示す。

【発明の効果】
本発明によれば、シランカップリング剤を使用した場合でもガラス繊維ストランドなどの良好な切断性が得られ、そのため、特にスプレーアップ成形法などの熱硬化性樹脂をマトリックス樹脂とする繊維強化樹脂体(FRP)の製造工程においてガラス繊維ストランドの切断不良及び分散性不良を著しく低下させたガラス繊維ストランドが提供される。

本発明により、何故に上記の如き効果が得られるかについてのメカニズムは必ずしも明らかではないが、およそ次のように推察される。ガラス繊維モノフィラメントはシラン系カップリング剤及び水溶性強酸性物質を含む集束剤で集束され、加熱、乾燥される。この際、強酸性物質は水溶性であり、個々のガラス繊維はその表面が、シラン系カップリング剤及び強酸性物質で覆われた状態で加熱される結果、切断され易くなるものと思われる。
