【発明の属する技術分野】
本発明は、主として、ガラス素材のプレス成形により、レンズ、プリズムなどのガラスよりなる光学素子を製造する際に使用される光学素子成形用型及びその製造方法に関するものである。

【従来の技術】
ガラス研磨工程を必要とせず、ガラス素材のプレス成形によってレンズを製造する技術は、従来の製造において必要とされた複雑な工程をなくし、簡単かつ安価にレンズを製造することを可能とし、近年ではレンズのみならず、プリズム、その他のガラスよりなる光学素子の製造に使用されるようになってきている。

このような、ガラスの光学素子のプレス成形に使用される型材に要求される性質としては、硬度、耐熱性、離型性、鏡面加工性などに優れていることが挙げられる。従来、この種の型材として、金属、セラミックス、および、それらをコーティングした材料など、数多くの提案がなされている。

幾つかの例を挙げるならば、特開昭49−51112号公報(特許文献1)には、13Crマルテンサイト鋼が、特開昭52−45613号公報(特許文献2)には、SiC及びSi3N4が、特開昭60−246230号公報(特許文献3)には、超硬合金に貴金属をコーティングした材料が、また、特開昭61−183134号公報(特許文献4)、特開昭61−281030号公報(特許文献5)、特開平1−301864号公報(特許文献6)には、それぞれ、ダイヤモンド薄膜もしくはダイヤモンド状炭素膜が、特開昭64−83529号公報(特許文献7)には、硬質炭素膜をコーティングした材料が提案されている。

また、特公平2−31012号公報(特許文献8)には、レンズまたは型のどちらか一方に5〜500nmの炭素膜を形成することが提案されている。更に、本願出願人により既に出願されている特開平6−72728号公報(特許文献9)によれば、高イオンエネルギーの炭素イオンビームを用いて、炭素と型母材もしくは母材表面に形成した中間層を構成する、少なくとも一種類以上の元素よりなるミキシング層を形成することにより、膜の剥離およびクラックが発生しにくい型を製造する方法が記載されている。

次に、特開昭62−186816号公報(特許文献10)には、型母材の材料としても、従来のWC(炭化タングステン)を主成分とする超硬合金を研削研磨で加工するだけでなく、ガラスよりなる成形用型素材を、熱間にて成形母型で押圧成形することにより、成形母型を転写させて光学素子成形用型を得る製造方法が記載されている。また、その改良として、特開平2−102136号公報(特許文献11)には、熱間にて押圧成形したガラスよりなる成形用型本体と、耐熱性を有する金属またはセラミックスから成る接合体を、一体的に構成した光学素子成形用型が記載されている。

【発明が解決しようとする課題】
しかしながら、一般的にダイヤモンド状炭素膜、a−C:H膜、硬質炭素膜を用いた型は、型とガラスとの離型性が良く、ガラスとの融着を起こしにくいが、型と膜の密着性が一般に低く、特に、型母材がガラスの場合は、成形操作を、数十回以上繰り返して行うと、膜が部分的に剥離し、十分な成形性能が得られないことがあるなど、耐久性に問題があった。

また、特許文献9に記載の方法は、他の光学素子成型用型の製造方法に比べて好適な方法であるが、高いイオンエネルギーの炭素イオンを用いるため、型材表面の荒れが生じる場合がある。これは、一般的用途の光学素子の場合大きな問題とならないが、高性能レンズの場合や、これらの光学素子を多数枚用いる場合に、レンズの透過率が低下したり、ハロなどが生じる場合がある。

上記の、膜の密着性の問題及び型材表面の荒れの問題は、特に型母材がガラス材料のような場合に顕著である。型母材としてガラス材料を用いることは、材料費が安価であること、更に加工が容易であること等、コストダウンに非常に有用である。しかし、炭素膜の形成に炭素含有イオンが関与するために、ガラス材のような絶縁性材料の場合は、イオンの衝撃の効果が得られないため、膜と型母材の密着性が低下したり、型母材がチャージアップして異常放電が発生して表面の荒れが発生する等の問題点があった。

従って、本発明は上述した課題に鑑みてなされたものであり、その目的は、型母材としてガラス材料を用いる場合でも、型表面の膜の耐久性を向上させると共に、型表面の荒れを防止できるようにすることである。

【課題を解決するための手段】
上述した課題を解決し、目的を達成するために、本発明に係わる光学素子成形用型の製造方法は、表面に光学素子を成形するための成形面を備えるとともにSiO2を含むガラスから形成された型母材の前記成形面に、硬質炭素膜を形成して、光学素子成形用型を製造する方法であって、前記成形面にSiO2からなる第1の薄膜を形成する第1の薄膜形成工程と、前記第1の薄膜の上に、SiOx(0<x<2)からなる第2の薄膜を形成する第2の薄膜形成工程と、前記第2の薄膜の上に、Siからなる第3の薄膜を形成する第3の薄膜形成工程と、前記第3の薄膜の上に、前記硬質炭素膜を形成する第4の薄膜形成工程と、を具備することを特徴とする。

【発明の実施の形態】
以下、本発明の好適な一実施形態について、図面を参照して詳細に説明する。

図1は、本発明の光学素子成形用型の一実施形態の模式的断面図である。

図1において、11はWC(炭化タングステン)を主成分とする超硬合金基台で、12は熱間にて押圧成形したSiO2を含むガラスよりなる転写面形状を有する成形用型である。成形用型12は、超硬合金基台11と接合され、一体的に構成されている。なお、図1では、凹面が3面ある自由曲面形状のレンズ成形用型を示したが、本発明は形状に限定されるものでなく、凹凸面レンズ成形用型、非球面レンズ成形用型、シリンドリカルレンズ成形用型などの他の形状の型にも適用可能である。

本実施形態で用いられる転写面がSiO2を含むガラスよりなる型母材とは、超硬合金材料などで作成されたマスター型でプレス成形を行い、多数の型母材を高サイクルタイムで形成することが可能なガラス材料で形成された型母材であり、研削研磨による型加工に比較して、加工時間が大幅に短縮できるため、加工費のコストダウンと型加工のリードタイムの短縮が達成される。

また、型本体は、全てがガラスで作成してあるものでも構わない。しかし、機械的強度、ネジ等の機械加工の面で、ガラスと超硬合金の一体型が望ましい。

13はSiO2層、14はSiOx(0<x<2)層、15はSi層で、これらの層は、スパッタ、CVD、イオンプレーティング法等で順次積層されたものである。

図2はSiO2層13、SiOx(0<x<2)層14、Si層15を形成するスパッタ成膜装置の模式的断面図である。これらの形成方法は、
(1)真空チャンバー21に型母材22を設置し、型母材22を回転軸23によりターゲット24上で回転させる。熱伝対25で温度検出を行い、ハロゲンランプ等のヒーター26で300℃まで加熱し、チャンバー内の到達真空度を、1×10−5Pa以下まで排気する。
(2)アルゴンガスと酸素ガスを導入し、型母材22を回転させ、Si金属ターゲット24に高周波を印加して、原料をプラズマ化し、SiO2層13を0.01〜1μm形成する。
(3)アルゴンガスを一定もしくは徐々に増加させ、酸素ガスを徐々に減少させて、型母材22を回転させ、Si金属ターゲット24に高周波を印加して、原料をプラズマ化し、SiOx(0<x<2)層(傾斜層)14を0.01〜1μm形成する。
(4)酸素ガスを止め、アルゴンガスのみ導入し、型母材22を回転させ、Si金属ターゲット24に高周波を印加して、原料をプラズマ化し、Si層15を0.01〜1μm形成する。

このようにして得られた、SiO2層、SiOx(0<x<2)層(傾斜層)、Si層の積層物は、SiO2を含むガラス上に、SiO2層13が積層されるためガラス12とSiO2層13の界面での密着性があがり、SiOx(0<x<2)層(傾斜層)14はSiO2層13とSi層15の密着性をあげる。更にSi層15は硬質炭素膜16を成膜する際、Si層15の表面にSiC層が形成されるため密着性があがる。

なお、上記では、成膜法としてスパッタ法を用いる場合について説明したが、公知のCVD、イオンプレーティング法でも可能で、成膜装置も上記成膜装置に限定されるものではない。

16は硬質炭素膜である。硬質炭素膜とは、基本的には非晶質であり、硬度が高く、赤外領域で透明性が高いことから、ダイヤモンド状炭素膜とも呼ばれているものである。この硬質炭素膜は、非晶質であるため、非常に平滑な表面を有しており、型母材表面に形成することにより、型母材の表面の平滑性と同様、あるいは、それ以上の平滑性を得ることができる。

また、硬質炭素膜は、通常、いかなる結晶性も有していないが、電子顕微鏡などで、微小領域(nmオーダー)を詳細に観察すると、数nm程度の大きさの、微結晶のダイヤモンドまたはグラファイトが観察されることがある。これらの微結晶の量も、見積もるのは非常に困難であるが、全体積のせいぜい数%以下であろうと思われる。

なお、本実施形態で言うところの「硬質炭素膜」とは、ほとんど無視できる量以下の炭素結晶相(ダイヤモンド、グラファイト)のみを含有する炭素膜である。この硬質炭素膜の形成には、イオンビーム蒸着法又はイオンプレーティング法などと呼ばれる方法を用いる。上記成膜方法は、炭素源ガス、および、水素、酸素、塩素、フッ素、希ガスなどの希釈ガスを、熱フィラメントまたは高周波、更には、磁場などを印加することで、プラズマ化し、このプラズマから、電界を用いてイオンを加速して引出し、このイオンを型母材上に照射して、その成形面に硬質炭素膜を形成する方法である。

本実施形態の硬質炭素膜の形成方法では、炭素源として、種々の炭素含有ガスや液体有機化合物を気化して用いることができる。液体有機化合物としては、メタノール、エタノールなどのアルコール類、アセトンなどのケトン類、ベンゼンなどの芳香族炭化水素、ジメチルエーテルなどのエーテル類、ギ酸、酢酸などの有機酸を用いることができる。炭素含有ガスとしては、メタン、エタン、エチレン、アセチレンなどの炭化水素ガス、一酸化炭素、または、ハロゲン化炭素などを用いることができる。

図3は、本実施形態で用いることができる硬質炭素膜を形成する成膜装置を示す模式図である。31は真空チャンバー、32はイオン源で、不図示のバルブ、ガス流量調整器、圧力調整器、ガスボンベが接続されており、加熱されたフィラメントと電場を用いて炭素含有ガスをイオン化することができる。33は基材ホルダーにバイアスを印加するための電源である。34はイオンビームを模式的に示したもの、更に、35は型材である。また、36はガス排気口で、バルブ、ターボ分子ポンプ、ロータリーポンプ(何れも図示せず)が接続されている。また37は基材ホルダーで型材を固定することができる。なお、本発明で用いられる成膜装置は、上記装置に何ら限定されるものではない。

また、本発明の実施形態では、SiO2層13、SiOx(0<x<2)層(傾斜層)14、Si層15と、硬質炭素膜16は、別々の装置を用いて成膜したが、これは説明をわかりやすくするためで、通常は、スパッタ源とイオン源を同一チャンバーに具備する成膜装置で成膜するのが、密着性、コンタミの面で望ましい。しかし、別々の成膜装置で成膜しても、本発明の効果を損なうものではない。

次に、具体的な実施例について説明する。

(実施例1)
図1は、本発明の実施形態に係る光学素子成形用型の模式断面図である。

最初に、WC(炭化タングステン)を主成分とする超硬合金基台11に、SiO2を含むガラスとしてホウケイ酸ガラス(ガラス転移点=540℃、軟化点=730℃)12よりなる転写面形状を有する型母材を熱間で押圧成形する。一般的な押圧成形プロセスは、下記の(1)〜(4)の工程である。
工程(1):WCを主成分とする超硬合金基台11と、SiO2を含むガラス12を熱源により加熱する。
工程(2):母型でSiO2を含むガラス12をWCを主成分とする超硬合金基台11に押しつけSiO2を含むガラス12をWCを主成分とする超硬合金基台11へ融着させる。
工程(3):SiO2を含むガラス12に母型の光学機能面を転写させる。
工程(4):冷却し、母型とSiO2を含むガラス12とを分離させる。

次に、この型母材を良く洗浄した後、図2に示すスパッタリング装置を用いて光学素子成形面側に、SiO2層13を30nm、SiOx(0<x<2)層14を30nm、Si層15を30nm成膜する。成膜に際しては、図中に記載していない、マスフローを介したアルゴンガス、酸素ガスを導入口から図4に示した流量の模式図の様に制御して導入する。流量はチャンバーの大きさ、排気系の能力によって異なる。また、各層の膜厚は、光学素子形状、ガラス材質、成形条件によって異なる。

次に型母材を図3に示す成膜装置に設置し、イオン源を用いて硬質炭素膜16を形成する。成膜条件は、ガス流量をアセチレン:20ml/min、水素:10ml/minとし、基板温度は加熱無しで、圧力:4×10−1Paとした。また、型母材へはバイアス電源33を用いて直流バイアスを印加し、電圧は−2.5kVとした。この成膜により約100nmの硬質炭素膜が形成された。この硬質炭素膜の平均表面粗さ(Ra)を測定した所、1.6nmであった。

次に、この光学素子成形用型材を用いて光学レンズの成形を1000ショット行った。

成形ガラスは、リン酸系ガラス(Tg:370℃)で、成形条件は、窒素雰囲気下、プレス温度420℃で行った。成形中、型と成形された光学素子との離型性は良好であった。また、成形後の型表面を走査型電子顕微鏡で観察した所、膜剥離、クラックの発生、更には、ガラスの融着が認められず、良好な型表面性を有していた。また、成形ガラスレンズも、ガラスの割れが見られず、良好な表面粗さであった。

次に、この光学素子成形用型材を用いて実施例1と同様に光学レンズの成形を行なったが、100ショットで微小な硬質炭素膜16の剥離が多数発生した。

以上説明したように、上記の実施形態によれば、ガラス材料よりなる型母材上に、離型層として形成される硬質炭素膜を型材に密着力良く、良好な表面粗さで形成することが可能となり、光学素子成形用型材を極めて安価に製造することができる。
【発明の効果】
以上説明したように、本発明によれば、型母材としてガラス材料を用いる場合でも、型表面の膜の耐久性を向上させると共に、型表面の荒れを防止することができる。

Conventionally, many proposals have been made for this type of mold material, such as metals, ceramics, and materials coated with them.

To mention some examples, JP-A-49-51112 (Patent Document 1) discloses 13Cr martensitic steel, and JP-A-52-45613 (Patent Document 2) discloses SiC and Si. 3 N 4 is, in JP-60-246230 (Patent Document 3), coated material noble metals cemented carbide, also, JP 61-183134 (Patent Document 4), JP JP-A-61-281030 (Patent Document 5) and JP-A-1-301864 (Patent Document 6) respectively disclose a diamond thin film or a diamond-like carbon film in JP-A-64-83529 (Patent Document 7). ) Proposes a material coated with a hard carbon film.
