【発明の属する技術分野】
本発明は、集光、拡散、法線方向側への屈折等の諸機能を有し、特に液晶表示装置のバックライトユニットに好適な光学ユニット、及びこれを用いたバックライトユニットに関するものである。

【従来の技術】
液晶表示装置は、液晶層を背面から照らすバックライト方式が普及し、液晶層の下面側にエッジライト型(サイドライト型)、直下型等のバックライトユニットが装備されている。このエッジライト型のバックライトユニット30は、一般的には図7(a)に示すように、光源としての棒状のランプ31と、このランプ31に端部が沿うように配置される方形板状の導光板32と、この導光板32の表面側に積層される光学ユニット33とを装備している。この光学ユニット33は、複数の光学シートを重畳して備えており、透過光線に対して集光、拡散、屈折等の光学的機能を有している。この光学ユニット33に備える光学シートとしては、(1)導光板32の表面側に配設され、主に光拡散機能を有する光拡散シート34や、(2)光拡散シート34の表面側に配設され、法線方向側への屈折機能を有するプリズムシート35などが用いられている。

このバックライトユニット30の機能を説明すると、まず、ランプ31より導光板32に入射した光線は、導光板32裏面の反射ドット又は反射シート(図示されず)及び各側面で反射され、導光板32表面から出射される。導光板32から出射した光線は光拡散シート34に入射し、拡散され、表面より出射される。その後、光拡散シート34表面から出射された光線は、プリズムシート35に入射し、表面に形成された複数の突条プリズム部35aによって略真上方向にピークを示す分布の光線として出射される。このように、ランプ31から出射された光線が、光学ユニット33によって拡散され、略真上方向にピークを示すように屈折され、さらに上方の図示していない液晶層全面を照明するものである。

また図示していないが、上述の導光板32の導光特性や光学ユニット33に備える光学シートの光学的機能などを考慮し、光拡散シートやプリズムシートなどの光学シートがさらに多く配設される光学ユニット33もある。

上記従来の光拡散シート34は、一般的には図7(b)に示すように、透明な合成樹脂製の基材層36と、この基材層36の表面に積層される光拡散層37とを備えている(例えば特開2000−89007公報等参照)。この光拡散層37は、一般的にはバインダー38中に樹脂ビーズ39を含有している。この樹脂ビーズ39の存在によって光拡散シート34の表面にレンズ状の微細凹凸が形成される。このレンズ状の微細凹凸や樹脂ビーズ39の界面での屈折、反射等により当該光拡散シート34の拡散、集光等の光学的機能が奏される。

【発明が解決しようとする課題】
上記従来の光学ユニット33に備える光拡散シート34は、樹脂ビーズ39表面にバインダー38が覆うため、樹脂ビーズ39が十分に突出し難く、意図するレンズ状の微細凹凸の形成が困難であり、集光、拡散等の光学的機能の向上には一定の限界がある。そのため、従って、従来のバックライトユニット30は、高価でかつ取扱いが困難であるにも関わらず、1枚又は2枚のプリズムシート35を備える必要がある。

また、プリズムシート35は、一般的には突条プリズム部35aが直角三角形の断面形状を有していることから、出射光線を法線方向側へ屈折させるのに最適な入射光線の所定の傾斜角(約75°)を有している。一方、光拡散シート34は、樹脂ビーズ39の粒子径、配合量及び塗工量を変化させることで集光等の光学的機能の制御が可能であるが、樹脂ビーズ39の均一分散ひいては均一塗工が凝集等により困難であるため、光学的機能の正確な制御は不可能である。そのため、光拡散シート34ではプリズムシート35への入射光線を法線方向側への屈折に最適な傾斜角にコントロールすることが困難であり、その結果バックライトユニット30の正面輝度の向上が困難になっている。

さらに、光拡散シート34は、表面に形成される微細凹凸の高さを調整することが困難であるため、重ね合わされる他の光学部材(例えばプリズムシート35等)に対し、応力集中により傷を付けてしまうおそれがある。

本発明はこれらの不都合に鑑みてなされたものであり、集光、法線方向側への屈折、拡散等の光学的機能が格段に高く、その光学的機能を容易かつ確実に制御することができ、さらに重ね合わされる他部材への傷付けが抑制される光学ユニット及びこれを用いて正面方向の高輝度化、輝度の均一化等の品質の向上が促進されるバックライトユニットの提供を目的とするものである。

【課題を解決するための手段】
上記課題を解決するためになされた発明は、重畳される複数の光学シートを備え、この光学シートとしてマイクロレンズシートが用いられており、このマイクロレンズシートが複数のマイクロレンズから構成されるマイクロレンズアレイを表面に備え、このマイクロレンズが長軸を法線方向に向けた楕円面の部分的形状を有している光学ユニットである。

当該光学ユニットは、マイクロレンズシートの表面に備えるマイクロレンズアレイによって優れた光学的機能(透過光線に対する正面側への集光機能、拡散機能、法線方向側への変角機能等)を有している。また、当該光学ユニットは、マイクロレンズシート表面のマイクロレンズが長軸を法線方向に向けた楕円面の部分的形状を有していることから、マイクロレンズの球面収差が低減され、光学的機能が格段に高められている。また、当該光学ユニットは、マイクロレンズシートのマイクロレンズの高さ比(H/RL)、扁平比(RL/RS)、充填率、長軸半径(RL)、表面粗さ(Ra)、配設パターン等を調整することで光学的機能が容易かつ確実に制御できる。さらに、当該光学ユニットは、マイクロレンズシートのマイクロレンズの高さを一定に調整することで、応力集中が抑制され、重ね合わされる他部材(例えばプリズムシート等)への傷付けが防止される。

上記光学シートとしてさらに、基材層とバインダー中に光拡散剤を含有する光拡散層とを備える光拡散シートを用いるとよい。このように、マイクロレンズシートに加えて光拡散シートを重畳することで、当該光学ユニットの光拡散機能が格段に向上し、幾何学的形状を重ねることに起因するモアレ、ギラツキ、輝度ムラ等の発生が低減され、品位が向上する。

好ましくは、上記光拡散シートの表面側にマイクロレンズシートを重畳するとよい。表面側に重畳されるマイクロレンズシートの優れた光学的機能が効果的に奏され、集光、法線方向側への屈折、拡散等の光学的機能がより向上する。

また、上記光学シートとしてさらに、複数の突条プリズム部を表面にストライプ状に備えるプリズムシートを用いるとよい。このように、マイクロレンズシートに加えてプリズムシートを重畳することで、当該光学ユニットの法線方向側への屈折機能が格段に向上する。

好ましくは、上記マイクロレンズシートの表面側にプリズムシートを重畳するとよい。マイクロレンズシートの光学的機能が上述のように容易かつ確実に制御できるため、このようにマイクロレンズシートをプリズムシートの裏面側に重畳することで、プリズムシートへの入射光線のピーク方向を法線方向側への屈折に最適な傾斜角に制御でき、その結果出射光線を法線方向側へより効果的に導くことができる。

当該光学ユニットにおいて、マイクロレンズの長軸半径(RL)の短軸半径(RS)に対する扁平比(RL/RS)としては1.05以上1.7以下が好ましい。扁平比(RL/RS)を上記範囲とすることで、マイクロレンズの球面収差が格段に低減され、当該光学ユニットの光学的機能が格段に向上する。

上記マイクロレンズアレイにおけるマイクロレンズの配設パターンとしては正三角形格子パターン又はランダムパターンが好ましい。この正三角形格子パターンはマイクロレンズをより密に配設することができるため、マイクロレンズシートの充填率が容易に高められ、集光、拡散等の光学的機能が格段に向上される。また、ランダムパターンでマイクロレンズを配設することで、当該光学ユニットのモアレの発生が低減される。

ここで、「マイクロレンズ」とは、凸レンズ及び凹レンズを含む概念である。「高さ(H)」とは、マイクロレンズが凸レンズの場合にはマイクロレンズの基底面から最頂部までの垂直距離、マイクロレンズが凹レンズの場合にはマイクロレンズの開口面から最底部までの垂直距離を意味する。「充填率」とは、当該マイクロレンズシートの表面投影形状における単位面積当たりのマイクロレンズの占有比率を意味する。「正三角形格子パターン」とは、表面を同一形状の正三角形に区分し、その正三角形の各頂点にマイクロレンズを配設するパターンを意味する。「突条プリズム部」の断面形状としては、特に限定されるものではなく、一般的な直角三角形に加え、例えば三角形、四角形、五角形等の種々の多角形や波形などが含まれる。

【発明の実施の形態】
以下、適宜図面を参照しつつ本発明の実施の形態を詳説する。図1は本発明の一実施形態に係る光学ユニットを示す模式的断面図、図2は図1の光学ユニットとは異なる形態の光学ユニットを示す模式的断面図、図3(a)及び(b)は図1及び図2の光学ユニットに備えるマイクロレンズシートを示す模式的部分平面図及び模式的部分断面図、図4は図1の光学ユニットを備えるバックライトユニットを示す模式的断面図、図5は図2の光学ユニットを備えるバックライトユニットを示す模式的断面図、図6は図1及び図2の光学ユニットに備える光学シートとは異なる形態の光学シートを示す模式的断面図である。

図1の光学ユニット1は、重畳される複数の光学シートを備えており、具体的には裏面側(バックライトユニットの導光板側)に配設される光拡散シート3とこの光拡散シート3の表面側に重畳されるマイクロレンズシート2とを備えている。

基材層4は、光線を透過させる必要があるので透明、特に無色透明の合成樹脂から形成されている。かかる基材層4に用いられる合成樹脂としては、特に限定されるものではなく、例えばポリエチレンテレフタレート、ポリエチレンナフタレート、アクリル樹脂、ポリカーボネート、ポリスチレン、ポリオレフィン、セルロースアセテート、耐候性塩化ビニル、放射線硬化型樹脂等が挙げられる。中でも、マイクロレンズアレイ5の成形性に優れる紫外線硬化型樹脂、電子線硬化型樹脂等の放射線硬化型樹脂やポリカーボネート、ポリオレフィン等の熱可塑性樹脂が好ましい。また、基材層4としてポリエチレンテレフタレートフィルム、ポリエチレンナフタレートフィルム又はポリカーボネートフィルムを用い、その上に紫外線硬化性樹脂などでマイクロレンズ6を形成することもできる。

基材層4の厚み(平均厚み)は、特には限定されないが、例えば10μm以上500μm以下、好ましくは35μm以上250μm以下、特に好ましくは50μm以上188μm以下とされる。基材層4の厚みが上記範囲未満であると、バックライトユニット等において熱に曝された際にカールが発生しやすくなってしまう、取扱いが困難になる等の不都合が発生する。逆に、基材層4の厚みが上記範囲を超えると、液晶表示装置の輝度が低下してしまうことがあり、またバックライトユニットの厚みが大きくなって液晶表示装置の薄型化の要求に反することにもなる。

マイクロレンズアレイ5を構成する素材の屈折率の下限としては1.3が好ましく、1.45が特に好ましい。一方、この素材の屈折率の上限としては1.8が好ましく、1.6が特に好ましい。この範囲の中でも、マイクロレンズアレイ5を構成する素材の屈折率としては1.5が最も好ましい。このようにマイクロレンズアレイ5を構成する素材の屈折率を上記範囲とすることで、マイクロレンズ6におけるレンズ的屈折作用が効果的に奏され、当該マイクロレンズシート2の集光、拡散等の光学的機能がさらに高められる。

当該マイクロレンズシート2の製造方法としては、上記構造のものが形成できれば特に限定されるものではなく、種々の方法が採用される。当該マイクロレンズシート2の製造方法としては、基材層4を作成した後にマイクロレンズアレイ5を別に形成する方法と、基材層4とマイクロレンズアレイ5とを一体成形する方法とが可能であり、具体的には、
(a)マイクロレンズアレイ5表面の反転形状を有するシート型に合成樹脂を積層し、そのシート型を剥がすことマイクロレンズシート2を形成する方法、
(b)マイクロレンズアレイ5表面の反転形状を有する金型に溶融樹脂を注入する射出成型法、
(c)シート化された樹脂を再加熱して前記と同様の金型と金属板との間にはさんでプレスして形状を転写する方法、
(d)マイクロレンズアレイ5表面の反転形状を周面に有するロール型と他のロールとのニップに溶融状態の樹脂を通し、上記形状を転写する押出しシート成形法、
(e)基材層に紫外線硬化型樹脂を塗布し、上記と同様の反転形状を有するシート型、金型又はロール型に押さえ付けて未硬化の紫外線硬化型樹脂に形状を転写し、紫外線をあてて紫外線硬化型樹脂を硬化させる方法、
(f)上記と同様の反転形状を有する金型又はロール型に未硬化の紫外線硬化性樹脂を充填塗布し、基材層で押さえ付けて均し、紫外線をあてて紫外線硬化型樹脂を硬化させる方法、
(g)未硬化(液状)の紫外線硬化型樹脂等を微細なノズルからシート基材上に射出又は吐出し、硬化させる方法、
(h)紫外線硬化型樹脂の代わりに電子線硬化型樹脂を使用する方法
などがある。

上記マイクロレンズアレイ5の反転形状を有する型(モールド)の製造方法としては、例えば基材上にフォトレジスト材料により斑点状の立体パターンを形成し、この立体パターンを加熱流動化により曲面化することで、マイクロレンズアレイ模型を作製し、このマイクロレンズアレイ模型の表面に電鋳法により金属層を積層し、この金属層を剥離することで製造することができる。また、上記マイクロレンズアレイ模型の作製方法としては、上記(g)に記載の方法を採用することも可能である。

上記製造方法によれば、任意形状のマイクロレンズアレイ5が容易かつ確実に形成される。そのため、マイクロレンズアレイ5を構成するマイクロレンズ6の高さ比(H/RL)、扁平比(RL/RS)、長軸半径(RL)、充填率、配設パターン等が容易かつ確実に調整され、その結果当該マイクロレンズシート2の光学的機能が容易かつ確実に制御される。

光拡散シート3は、基材層11と、この基材層11の表面に積層される光拡散層12とを備えている。この基材層11の素材、厚さ等は、上記マイクロレンズシート2の基材層4と同様である。

光拡散層12は、バインダー13と、このバインダー13中に含有する光拡散剤14とを備えている。この光拡散層12中に含有する光拡散剤14によって光拡散層12を裏側から表側に透過する光線を均一に拡散させることができる。また、光拡散剤14によって光拡散層12の表面に微細な凹凸が略均一に形成されている。このように光拡散シート3表面に形成される微細な凹凸により、光線をより良く拡散させることができる。なお、光拡散層12の厚み(光拡散剤14を除いたバインダー13部分の厚みを意味する)は特には限定されないが、例えば1μm以上30μm以下程度とされている。また、バインダー13は光線を透過させる必要があるので透明とされており、特に無色透明が好ましい。

光拡散剤14は、光線を拡散させる性質を有する粒子であり、無機フィラーと有機フィラーに大別される。無機フィラーとしては、具体的には、シリカ、水酸化アルミニウム、酸化アルミニウム、酸化亜鉛、硫化バリウム、マグネシウムシリケート、又はこれらの混合物を用いることができる。有機フィラーの具体的な材料としては、アクリル樹脂、アクリロニトリル樹脂、ポリウレタン、ポリ塩化ビニル、ポリスチレン、ポリアクリロニトリル、ポリアミド等を用いることができる。中でも、透明性が高いアクリル樹脂が好ましく、ポリメチルメタクリレート(PMMA)が特に好ましい。
