本発明は、低結晶性1,2−ポリブタジエンおよびその製造方法に関し、さらに詳細には、得られる重合体のビニル結合含量が高く、分子量の調節ができる、特定の触媒系を用いた、結晶化度が30%未満の低結晶性1,2−ポリブタジエンの製造方法に関する。

【従来の技術】
従来、結晶性を有する1,2−ポリブタジエンは、コバルト塩のホスフィン錯体とトリアルキルアルミニウムと水からなる触媒(特許文献1、特許文献2参照)、または、コバルト塩のホスフィン錯体とメチルアルミノキサンからなる触媒(特許文献3参照)により得られている。
特許文献1(特公昭44−32425公報)において、脂肪族基が1つ、および、芳香族基が2つのホスフィン化合物として、ジフェニルエチルホスフィンの使用例が記載されてはいるものの、当該ホスフィン化合物をトリイソブチルアルミニウムと水を反応させた助触媒系で使用した場合には、無定形(すなわち結晶化度0%)の重合体が得られると記述されている。当該公報において具体的に例示されているようなホスフィンの範疇、すなわち、直鎖の脂肪族基を1つ、および、芳香族基を2つ有するホスフィン化合物から、結晶性を有する1,2−ポリブタジエン系重合体の製造を類推すると、通常、重合体連鎖の規則性を高めるための手段としては重合温度を低くすることが有効と考えられるが、発熱反応である1,2−ポリブタジエン系重合体の製造には、重合反応器に、より高い冷却能力が必要とされるなど、エネルギーの損失が大きくなる問題がある。

【発明の実施の形態】
本発明の触媒に使用される(A)コバルト塩は、塩化コバルト、臭化コバルト、ヨウ化コバルト、オクチル酸コバルト、バーサチック酸コバルト、ナフテン酸コバルトなどであり、好ましくは塩化コバルト、臭化コバルト、オクチル酸コバルトである。
また、(B)炭素数2以上で直鎖の脂肪族基またはベンジル基を1つと芳香族基を2つ有するホスフィン化合物は、式(1)に示すジフェニルエチルホスフィン、式(2)に示すジフェニルプロピルホスフィン、式(3)に示すジフェニルブチルホスフィン、式(4)に示すジフェニルオクチルホスフィン、式(5)に示すジフェニルアリルホスフィン、式(6)に示すジフェニルベンジルホスフィンなどが挙げられ、好ましくはジフェニルオクチルホスフィン、ジフェニルベンジルホスフィンである。

この(A)コバルト塩、(B)炭素数2以上で直鎖の脂肪族基またはベンジル基を1つと芳香族基を2つ有するホスフィン化合物、および(C)メチルアルミノキサンを含有する触媒系を用いるに際しては、(A)〜(C)成分の混合系を使用してもよいし、(A)成分と(B)成分とからなるコバルト塩のホスフィン錯体に(C)成分を併用してもよい。(A)成分と(B)成分からなるコバルト塩のホスフィン錯体成分の使用に際しては、あらかじめ合成したものを使用してもよいし、あるいは、重合系中で(A)コバルト塩と(B)炭素数2以上で直鎖の脂肪族基またはベンジル基を1つと芳香族基を2つ有するホスフィン化合物を接触させる方法でもよい。
好ましい(A)コバルト塩、および(B)炭素数2以上で直鎖の脂肪族基またはベンジル基を1つと芳香族基を2つ有するホスフィン化合物、からなるコバルト塩のホスフィン錯体の具体例としては、コバルトビス(ジフェニルエチルホスフィン)ジクロライド、コバルトビス(ジフェニルエチルホスフィン)ジブロマイド、コバルトビス(ジフェニルプロピルホスフィン)ジクロライド、コバルトビス(ジフェニルプロピルホスフィン)ジブロマイド、コバルトビス(ジフェニルブチルホスフィン)ジクロライド、コバルトビス(ジフェニルブチルホスフィン)ジブロマイド、コバルトビス(ジフェニルオクチルホスフィン)ジクロライド、コバルトビス(ジフェニルオクチルホスフィン)ジブロマイド、コバルトビス(ジフェニルアリルホスフィン)ジクロライド、コバルトビス(ジフェニルアリルホスフィン)ジブロマイド、コバルトビス(ジフェニルベンジルホスフィン)ジクロライド、コバルトビス(ジフェニルベンジルホスフィン)ジブロマイドである。

本発明に使用される触媒において、(A)コバルト塩と(B)ホスフィン化合物の使用割合は、(A)コバルト塩1モルに対し、(B)ホスフィン化合物が1〜5モル、好ましくは2モルである。
また、(A)〜(B)成分からなるコバルト塩のホスフィン錯体の使用量は、1,3−ブタジエンと該ホスフィン錯体中のコバルト原子のモル比(1,3−ブタジエン/Co)で5,000〜300,000、好ましくは10,000〜200,000の範囲である。1,3−ブタジエン/Co(モル比)が、5,000未満では得られる重合体の機械的強度が劣り、一方300,000を超えると重合活性が低下する。
さらに、(C)成分(有機アルミニウム化合物)の使用量は、1,3−ブタジエンと(C)成分中のアルミニウム原子のモル比(1,3−ブタジエン/Al)で500〜5,000、好ましく800〜4,000の範囲である。1,3−ブタジエン/Al(モル比)が、500未満では経済的に不利であり、一方5,000を超えると重合活性が低下する。なお、(A)〜(B)成分からなるコバルト塩のホスフィン錯体のコバルト原子に対する(C)成分のアルミニウム原子の比(Al/Co)としては、通常、5〜300、好ましく7.5〜100程度である。Al/Co(原子比)が、5未満では重合活性が低下し、一方300を超えると経済的に不利である。

本発明に使用される触媒は、触媒成分を任意の順序で、不活性有機溶媒中で混合されることによって調製される。好ましくは、図1に示すように、不活性有機溶媒中で、(A)コバルト塩と(B)ホスフィン化合物とを反応させて、コバルト塩のホスフィン錯体を形成させたのち、これに(C)成分を加えて、本発明の触媒とし、この触媒を用いて、1,3−ブタジエンを炭化水素溶媒中で重合することにより、低結晶性の1,2−ポリブタジエンを得る。
上記不活性有機溶媒としては、例えばベンゼン、トルエン、キシレンなどの芳香族炭化水素、ブタン、ブテン、ペンタン、ペンテン、ヘキサン、ヘプタン、オクタンなどの脂肪族炭化水素、シクロペンタン、シクロヘキサンなどの脂環族炭化水素、塩化メチレン、1,2−ジクロロエタン、1,1,1−トリクロロエタン、クロロベンゼン、o−ジクロロベンゼン、p−ジクロロベンゼンなどの塩素化炭化水素、およびこれらの混合物を使用することができる。
なお、触媒は、これを本発明の1,3−ブタジエンに接触させる前にあらかじめ各成分を混合して調製しておいてもよく、また、重合反応器中で共役ジエンの存在下で各成分を混合して調製することもできる。

本発明では、1,3−ブタジエンを、(A)、(B)、および(C)成分を主成分とする触媒を用い、炭化水素溶媒中で重合することにより、30%未満、好ましくは5%以上〜18%以下の結晶化度を有する1,2−ポリブタジエンを製造する。

なお、本発明では、1,3−ブタジエン以外の共役ジエンを10重量%以下程度併用することもできる。本発明で用いられる1,3−ブタジエン以外の共役ジエンとしては、4−アルキル置換−1,3−ブタジエン、2−アルキル置換−1,3−ブタジエンなどが挙げられる。このうち、4−アルキル置換−1,3−ブタジエンとしては、1,3−ペンタジエン、1,3−ヘキサジエン、1,3−ヘプタジエン、1,3−オクタジエン、1,3−ノナジエン、1,3−デカジエンなどが挙げられる。また、2−アルキル置換−1,3−ブタジエンの代表的なものは、2−メチル−1,3−ブタジエン(イソプレン)、2−エチル−1,3−ブタジエン、2−プロピル−1,3−ブタジエン、2−イソプロピル−1,3−ブタジエン、2−ブチル−1,3−ブタジエン、2−イソブチル−1,3−ブタジエン、2−アミル−1,3−ブタジエン、2−イソアミル−1,3−ブタジエン、2−ヘキシル−1,3−ブタジエン、2−シクロヘキシル−1,3−ブタジエン、2−イソヘキシル−1,3−ブタジエン、2−ヘプチル−1,3−ブタジエン、2−イソヘプチル−1,3−ブタジエン、2−オクチル−1,3−ブタジエン、2−イソオクチル−1,3−ブタジエンなどが挙げられる。これらの共役ジエンのなかで、1,3−ブタジエンと混合して用いられる好ましい共役ジエンとしては、イソプレン、1,3−ペンタジエンが挙げられる。

重合溶媒として用いられる炭化水素溶媒としては、例えばベンゼン、トルエン、キシレンなどの芳香族炭化水素、ブタン、ブテン、ペンタン、ペンテン、ヘキサン、ヘプタン、オクタンなどの脂肪族炭化水素、シクロペンタン、シクロヘキサンなどの脂環族炭化水素、塩化メチレン、1,2−ジクロロエタン、1,1,1−トリクロロエタン、クロロベンゼン、o−ジクロロベンゼン、p−ジクロロベンゼンなどの塩素化炭化水素、およびこれらの混合物が挙げられる。好ましくは、非ハロゲン系という点から、シクロヘキサン、ヘプタン、トルエンなどの非ハロゲン系炭化水素溶媒である。

重合温度は、通常、−20℃〜150℃であり、好ましくは、10℃〜80℃である。重合反応は、回分式でも、連続式でもよい。なお、溶媒中の単量体濃度は、通常、5〜80重量%、好ましくは、8〜25重量%である。
また、重合体を製造するためには、本発明の触媒および重合体を失活させないために、重合系内に酸素、水、あるいは炭酸ガスなどの失活作用のある化合物の混入を極力なくすよう配慮が必要である。
重合反応が所望の段階まで進行したら、反応混合物をアルコールなどの重合停止剤、老化防止剤、酸化防止剤、紫外線吸収剤などを添加し、次いで、通常の方法に従って生成した重合体を分離、洗浄、乾燥して目的の1,2−ポリブタジエンを得ることができる。

本発明の製造方法によって得られる1,2−ポリブタジエンは、ビニル結合含量が85%以上、好ましくは90%以上である。
また、本発明で得られる1,2−ポリブタジエンの結晶化度は、30%未満、好ましくは5%〜18%で示される。5%未満では、ペレットとすることが困難となる。一方、18%を超えると、成型物の柔軟性が低下する。結晶化度は、重合温度などにより容易に調整することができる。
さらに、本発明で得られる1,2−ポリブタジエンの分子量は、ポリスチレン換算の重量平均分子量で、通常、10万〜60万である。10万未満では、強度的性質に劣り、一方、60万を超えると加工性が劣るようになる。分子量は、アルミニウム原子/コバルト原子の比率により、容易に調整することができる。

このようにして得られる本発明の低結晶性1,2−ポリブタジエン中のハロゲン原子含有量は、環境問題の点から、低ハロゲンであることが好ましく、200ppm以下、さらに好ましくは100ppm以下、特に好ましくは50ppm以下である。200ppmを超えると、焼却時における環境ホルモン該当物質の発生量が増加することがある。
ここで、得られる重合体のハロゲン原子含有量は、用いられる触媒系、特に(B)成分において非ハロゲン系のコバルト塩を用いるとともに、触媒調製用溶媒や重合溶媒として上記非ハロゲン系の炭化水素溶媒を用いることにより、容易に200ppm以下とすることができる。

本発明により得られる低結晶性1,2−ポリブタジエンは、単独で、または、他の合成樹脂、合成ゴム、もしくは、天然ゴムとブレンドし原料樹脂、もしくは、原料ゴムとして配合して、さらに必要ならば、プロセス油で油展し、次いでカーボンブラックなどの充填剤、加硫剤、および、加硫促進剤などの通常の加硫ゴム配合剤を加えてゴム組成物として加硫することにより、機械的特性および耐摩耗性が要求される用途、例えば、タイヤ、ホース、ベルト、スポンジ、履物素材、シート、フィルム、チューブ、包装材、樹脂改質剤、感光性材料、その他の各種工業用品に用いることができる。

【実施例】
以下、本発明を、実施例を挙げてさらに具体的に説明するが、本発明はその要旨を越えない限り、以下の実施例に何ら制約されるものではない。
なお、実施例中、部、および、%は特に断らない限り、重量基準である。
また、実施例中の各種の測定は、下記の方法によった。

1,2−ポリブタジエンのビニル結合含量(1,2−結合含量)は、赤外吸収スペクトル法(モレロ法)によって求めた。
1,2−ポリブタジエンの結晶化度は、結晶化度0%の1,2−ポリブタジエンの密度を0.889g/cm3、結晶化度100%の1,2−ポリブタジエンの密度を0.963g/cm3として、水中置換法により測定した密度から換算した。
重量平均分子量(Mw)は、ゲルパーミエーションクロマトグラフィー(GPC)を用い、40℃、テトラヒドロフランを溶媒として測定した。
ハロゲン原子の含有量は、蛍光X線測定(FP法)により求めた。

実施例1
コバルトビス(ジフェニルエチルホスフィン)ジクロライド溶液の調製:
乾燥窒素雰囲気中で、100ml耐圧ビンに、無水塩化コバルト0.4g、ジフェニルエチルホスフィン1.0g、塩化メチレン33gを加え、35℃の恒温水槽中で4時間攪拌した後、沈殿を分離し、コバルトビス(ジフェニルエチルホスフィン)ジクロライドの4%塩化メチレン溶液を得た。

1,3−ブタジエンの重合:
乾燥窒素雰囲気中で、300ml耐圧ビンに、1,3−ブタジエン(BD)25g、シクロヘキサン125gを入れ、得られたコバルトビス(ジフェニルエチルホスフィン)ジクロライド4%溶液、メチルアルミノキサン1%(Al原子として)トルエン溶液を、それぞれ、BD/Co(モル比)=30,000、Al/Co(原子比)=20になるように加え、50℃の恒温水槽中で120分間重合した。

次いで、2,6−ジ−t−ブチル−p−クレゾールを重合体100部に対して0.3部加え、ホットプレート上で加熱し、溶媒を除去することで、重合体を得、収量から重合転化率を求めた。結果を表1に示す。

表1から明らかなように、実施例1〜9では、50℃の重合温度において、所望の結晶化度の重合体を得ることができるが、比較例1〜2においては、同等の結晶化度を得るためには、重合温度を30℃まで低下させなければならないことが分かる。このため、実施例1〜9では重合時間が短くてすむが、比較例1〜2では、重合時間が長く実用上、問題が残る。

以上のように、特公昭44−32425公報、特開平1−249788公報、および特開平8−59733公報の記載より類推できる方法、すなわち、トリイソブチルアルミニウムと水の反応生成物と、炭素数2以上で直鎖の脂肪族基と芳香族基を2つ有するホスフィン化合物(ジフェニルエチルホスフィン)を組み合わせて使用した場合には、結晶性を有する重合体は得られず、同程度の結晶化度の重合体を得ようとすれば、さらに重合温度を低くする必要があると考えられ、発熱反応である1,2−ポリブタジエンの製造には、重合反応器に、より高い冷却能力が必要とされ、溶媒使用量の増大など、エネルギーの損失が大きくなるため、工業的に不利益であることは明白である。

【発明の効果】
本発明によれば、触媒系として、(A)コバルト塩、(B)炭素数2以上で直鎖の脂肪族基またはベンジル基を1つと芳香族基を2つ有するホスフィン化合物、ならびに(C)メチルアルミノキサンを含有する触媒系を使用することにより、30%未満、好ましくは5%以上〜18%以下の結晶化度を有する低結晶性1,2−ポリブタジエンを製造することができる。
