本発明は、光通信用部品の用途に好適に用いられる中空形状のセラミック成形体の押出成形方法および押出成形装置に関するものである。

【従来の技術】
従来、セラミックの中空形状製品、例えば光通信用スリーブなどの円筒形状製品の製造は押出成形によって行われている。図5(a)に、特許文献1に開示されている、一般的な中空形状の円筒状成形体を形成するための金型の断面図を示す。また、図5(b)は、X−x方向の断面図である。

金型50は、円筒状成形体の外側を形成する外ダイ51と内側を形成する内ダイ52からなり、内ダイ52は複数のスパイダー53によって外ダイ51に支持されている。

セラミック材料は、図示しない押出スクリューを回転することによって圧力を加えられ、軌跡54を経て金型50を通過する。通過時には、最初にスパイダー53によって切断された後、外ダイ51のテーパー部51aを通過するときに圧縮を受けながら金型50の先端から押し出される。このとき、外ダイ51によって外側が形成され、内ダイ52によって内側が形成された中空の円筒状成形体が成形される。

この方法によって成形されたセラミック中空成形体には、セラミック材料がスパイダー53によって切断された痕跡が残存し、これらはスパイダーマークと呼ばれる。これらのスパイダーマークは、セラミック材料が外ダイ51のテーパー部51aを通過するときに圧縮を受けてその大部分が再接合する。しかしながら、一部は成形体中に残り、焼成後に気孔欠陥となる。特にセラミック材料の場合は、溶融樹脂材料などと比べて可塑性が低いため再接合しにくく、焼成後の磁器の気孔欠陥が残りやすい。

このようなスパイダーマークの残存による気孔欠陥は焼結体の強度低下を生じるという問題がある。さらに、このスパイダー53によってセラミック材料が切断される時に圧力損失を伴うため、セラミック材料のスムースな流動が阻害されて、成形体の寸法ばらつきが増大するという問題もある。

これらの問題に対処するため、スパイダー53の数を極力少なくしたり、薄くしたりする工夫や、形状や配置方法について検討されている。例えば、特許文献1には、スパイダーの断面形状について、上流から下流に向かって厚さを減少させることによって、スパイダーマークを原因とする成形体の亀裂を防止する技術が開示されている。

また、図6に、従来工夫されてきたスパイダーマークを防止するためのスパイダー形状の例を示す。図6(a)は、スパイダーの形状を渦巻き状に配置することによって、スパイダーマークを円周上に一様に配分し、スパイダーマークが見えにくくなるという効果が得られる。さらに、図6(b)は、スパイダーマークを複雑な形状に配分し、スパイダーマークを見えにくくするとともに、セラミック材料を細かく切断することによって再接合時にある程度の混合が行われ、スパイダーマークを減らす効果が得られる。

その他、スパイダーを使わないで内ダイを保持する工夫も試みられている。例えば、特許文献2では、パイプ押出用の金型においてマンドレル(内ダイ)を磁力によって非接触に保持する技術が開示され、特許文献3では、マンドレル(内ダイ)を金型の出口部に片持ち状態で支持する方法が開示されている。

【発明が解決しようとする課題】
特許文献1や図5、図6に示す方法は、いずれもスパイダーを用いるため、成形体のスパイダーマークを見えにくくすることができたとしても、完全に除去することができなかった。したがって、焼成後のセラミック磁器製品の気孔欠陥となって強度低下を生じるという問題と、スパイダー通過時の圧力損失による寸法ばらつきが増大する問題については、未解決のまま残されていた。

これは、特に高精度および高信頼性を要求される光通信用コネクタの分野に応用する場合に問題となっている。一例として、特許文献4に示されている光通信用コネクタに用いる割スリーブについて示す。図4(a)に、一般的な光ファイバ同士を接続する光コネクタの断面構造を示す。光ファイバ32を挿通したフェルール31同士を割スリーブ33の両端から挿入して突き合わせることによって、接続する。

この割スリーブ33は、ジルコニアなどのセラミックスからなり、図4(b)に示すように円筒体で長手方向にスリット部33aが設けられ、その内周面はフェルール31の外径よりわずかに小さく精密研磨されている。この割スリーブ33は、上記に示したようなセラミック中空成形体の押出成形の方法によって、形成した成形体を焼結した後、スリット部33aを加工することによって作製することができる。

この割スリーブ33にフェルール31を挿入すると、割スリーブ33が弾性変形してわずかに広がることにより、割スリーブ33の内周面でフェルール31を強固に保持することができる。ここで、割スリーブ33にフェルール31を挿入すると割スリーブ33が押し拡げられ、特にスリット部33aの対向部に最大応力が印加される。

そのため、割スリーブ33、特にスリット部33aの対向部にスパイダーマークによる気孔欠陥が存在すると、この欠陥が破壊源となって割スリーブ33が破壊を起こす可能性があった。また実使用上は、フェルール31が斜めに挿入されることがあり、割スリーブ33に想定荷重以上の力が加わり、破壊する可能性もあった。

そして、割スリーブ33の内周面は、フェルール31の外径よりもわずかに小さく加工する必要があるが、従来の押出成形の方法では、スパイダー通過時の圧力損失による寸法ばらつきによって、目標とする寸法を外れてしまい、焼成後の加工の手間が多大になる可能性があった。

また、特許文献2、3に示されるスパイダーを使わない方法も次のような点で問題があった。まず、特許文献2に示される方法は、内ダイ(マンドレル)を電磁石などの磁力により、外ダイに対して、非接触で浮上保持させるとともに、外ダイ周囲に設けた複数のギャップセンサにより内ダイと外ダイの間隔を調整するものである。

ここで開示されている技術が対象としている樹脂材料の成形においては、押出成形時に材料が内ダイによって剪断されるときにかかる応力は、セラミック材料の成形時と比べて小さい。したがって、樹脂成形時は、磁力による保持でも成形中に内ダイは変位せず、十分に機能するが、同じ構造によってセラミック材料の成形を行うと、材料が剪断されるときに内ダイにかかる応力が大きく、成形中に内ダイが変位して、高精度の成形体を得ることができないという問題があった。

さらに、光通信用部品の分野では、外周面と内周面の同心度が高い高精度の成形体が要求されるが、金型の大きさが小さいため、外ダイ部に設けることができるギャップセンサ数には限界があり、十分に調整を行うことができないという問題もあった。

また、特許文献3に示される方法は、内ダイ(マンドレル)を金型の出口部に片持ち状態で支持しているため、金型の上流に向かうに連れて、内ダイが中心軸から外れる方向にぶれやすくなる。したがって、この方法で、セラミック材料の成形を行うと、内ダイ部に大きな剪断応力がかかるため、内ダイが中心軸から外れて変位することが多く、また、流動するセラミック材料が片持ち部分によって抵抗を受けて、スムースな流動が阻害され、高精度の成形体を得ることが難しいという問題があった。

【課題を解決するための手段】
本発明のセラミック中空成形体の押出成形方法および押出成形装置は、上述の問題に鑑み、案出されたものであり、押出スクリューを回転してセラミック材料に圧力を加え、該セラミック材料を外ダイと内ダイとからなる金型の間を通過させて、中空成形体を成形するセラミック中空成形体の押出成形方法および押出成形装置におけるものである。

ここで、セラミック中空成形体の外側は、外ダイの内周面によって形成され、セラミック中空成形体の内側は、内ダイの外周面によって形成される。そして、内ダイの外周面の中心軸方向に垂直な断面が略円形状を有し、かつ内ダイの外周面の中心軸が押出スクリューの回転軸と一致するように、内ダイが押出スクリュー先端に支持されていることを特徴とするものである。

すなわち、内ダイを外ダイに支持するスパイダーをなくし、内ダイを押出スクリュー先端に支持することによって、セラミック中空成形体にスパイダーマークが発生しなくなる。したがって、スパイダーマークを原因とする気孔欠陥によって生じる、焼成後のセラミック磁器中空体の強度低下をなくすことができる。

さらに、スパイダーによる切断時に生じる圧力損失が発生せず、セラミック材料がスムースに流れるために、寸法ばらつきをなくすことができる。

また、内ダイの外周面の中心軸が押出スクリューの回転軸と一致しているので、押出スクリューが回転しても、内ダイの外周面は中心軸に対して変位することがない。したがって、内ダイの外周面は、常に中心軸から一定の距離を保った状態で、セラミック中空成形体の中空部内周面の形成を行うことができるので、成形体中空部の内周面断面について、高い真円度が得られ、高品質の成形体を得ることができる。

さらに、材料の成形時には、内ダイの外周部に等方的に応力が印加されながら、材料が金型の出口方向に向かって押し出されるので、セラミック材料のように剪断応力が大きな材料を成形する際にも、内ダイは変位することがなく、高精度の成形が可能となる。

そして、内ダイを押出スクリュー先端に回転自在に支持するようにすれば、セラミック材料がダイ部を通過するときに、材料の抵抗により内ダイのみがセラミック材料に対して回転を止める。これによって、内ダイが静止した状態でセラミック中空成形体の成形を行うことができるので、成形体中空部の内周面の内径寸法は極めて安定し、内周面の傷も発生しない。

また、外ダイの内周面を略円形状とすることによって、略円形状を有する内ダイの外周面との間で、円筒状の成形体を形成することができる。さらに、外ダイの内周面の中心軸が、内ダイの外周面の中心軸に対して、例えば位置調整用ネジによって調心自在に保持することによって、円筒状成形体の外周面と内周面との同心度を最適に調整し、安定して成形することができる。

【発明の実施の形態】
以下、本発明の実施形態について、図を用いて説明する。

図1は本発明の実施形態による押出成形装置の先端ダイ部を示す断面図である。金型13は、外ダイ11および内ダイ12によって構成されている。そして、外ダイ11は、金型ホルダー17の内側に位置調整用ネジ20によって保持され収納されている。さらに、金型ホルダー17は、固定手段18によって押出成形機に固定されている。

また、内ダイ12は断面が略円形状であり、その外周面の中心軸が、押出スクリュー14の回転軸とほぼ一致するように、押出スクリュー14の先端部19に固定支持されている。

セラミック材料は押出スクリュー14によって、圧力が加えられ、バレル15内部を通過し、テーパーバレル16によって圧縮を受けたのちダイ部に流入する。さらに外ダイ11のテーパー部11aによって圧縮を受けたのち外ダイ11と内ダイ12の隙間を通過しながら所定の中空形状の成形体を形成して押し出される。

金型13を構成する外ダイ11、内ダイ12は、炭素鋼、ステンレス鋼、超硬合金などの材料を用いて構成することができるが、耐摩耗性および耐腐食性が必要であり、かつ高精度に加工する必要があるため、高硬度の超硬合金を用いることが望ましい。

また、押出スクリュー14の先端から外側に突き出した内ダイ12の長さは50〜100mmとするのが望ましい。50mmより小さいと、セラミック材料を圧縮するためのテーパーバレル16や、外ダイ11のテーパー部11aを設けることが困難になり、圧縮不足による気孔欠陥を生じる恐れがあるためである。また100mmを超えると、内ダイ12のたわみなどによる偏心が顕著になって製品寸法が安定せず、製品の内周面に傷を生じる恐れがあるためである。

図2に内ダイの支持方法の一例を示す。内ダイ12は、押出スクリュー14の先端に押出スクリュー14の外周に対する同心度が10μm以下になるよう座グリ穴14aを加工し、その穴に溶接固定する。これにより、押出スクリュー14の回転軸と内ダイ12の中心軸とがほぼ一致させて固定され、押出スクリュー14の回転によって内ダイ12が偏心することなく、所定の同心度を保って成形を行うことができる。

なお、このように内ダイ12の端部を溶接固定によって直接支持する場合は、内ダイ12の長さに対して、20%以上を座グリ穴14a内部に収容して保持するようにすることが、内ダイ12の偏心やたわみを抑えて、保持することができるため望ましい。

図3に内ダイの支持方法の別の例を示す。押出スクリュー14外周に対する同心度が10μm以下になるよう座グリ穴14bを加工し、その中にベアリング21を収納して内ダイ12を支持した後、セラミック材料が流入しないよう目止めの先端キャップ14cを、ネジなどを用いて固定する。これにより、押出スクリュー14の回転軸と内ダイ12の中心軸とがほぼ一致させて固定され、押出スクリュー14の回転によって内ダイ12が偏心せずに、成形を行うことができる。

このように内ダイ12を押出スクリュー14先端にベアリング21などの軸受部材を利用して回転自在に支持するようにすれば、セラミック材料がダイ部を通過するときに、材料の抵抗により内ダイのみがセラミック材料に対して回転を止める。これによって、内ダイが静止した状態でセラミック中空成形体の成形を行うことができる。

したがって、より高精度なセラミックス製品を製造する場合、押出スクリュー14の回転に伴う内ダイ12の偏心を除去することができ、内径寸法を安定させることができる。また、内ダイ12が回転しないので、中空成形体内周面に摩擦による傷が発生せず、傷を除去するための加工しろを減らすことができるという効果がある。

このように内ダイ12の端部を軸受によって支持する場合は、内ダイ12の長さに対して、20%以上を軸受の内部に収容して保持するようにすることが、内ダイ12の偏心やたわみを抑えて、保持することができるため望ましい。

なお、内ダイ12の端部を回転自在に保持する軸受については、ボールベアリング、エアベアリングや流体ベアリングなどを用いることができる。さらに、潤滑剤や固体潤滑膜などを用いた摺動軸受を用いても良い。

本発明の押出成形方法を用いる場合、セラミック中空成形体の外周形状は、外ダイ11の内周面によって成形されるので、所望の成形体の外周形状に対応した内周面を持つ外ダイ11を準備すればよい。

例えば、円筒形状の中空成形体を形成する場合には、外ダイ11の内周面を略円形状とし、略円形状を有する内ダイ12の外周面との間で、円筒状の成形体を形成することができる。

また、特に光通信部品の分野で、割スリーブやフェルールなどが円筒形状の成形体に該当するが、これらは外周部と内周部との同心度を高精度に保つ必要がある。本発明では、図1に示すように、押出成形機に固定された金型ホルダー17に複数の位置調整用ネジ20を設けて外ダイ11を調心自在に固定している。これを用いて、外ダイ11と内ダイ12との調心を行うことが可能であり、高い同心度の成形体を作製することが可能となっている。

この調心は、先行成形した成形体の同心度を基準にして行うことが望ましい。この理由として、成形体の同心度は、内ダイ12と外ダイ11の位置関係のみで決まるものではなく、実際の成形条件によって変動するからである。先行成形した成形体を基準とすることによって、成形時のセラミック材料の流れの状態を反映させた調心が可能であり、同心度寸法を安定させることができる。

この位置調整用ネジ20は、8ヶ所以上設けることが望ましい。8ヶ所より少ない場合、細かい調心ができないことに加えて、押出成形時の大きな圧力に対して外ダイ11を金型ホルダー17に支持する力が弱くなり、調心位置がずれる場合があるためである。

また、位置調整用ネジ20は、外ダイ11の外周部を均一な間隔で保持するように設けることが好ましい。その理由は、調整する時にどの方向にずらしたか把握しやすく、操作性が良いからである。

なお、上述の説明では外ダイ11を調心自在に固定する固定手段として、位置調整用ネジを用いて説明を行ったが、これに限るものではなく、一つの調整軸を金型ホルダー17に設けた貫通穴を通して外ダイ11にネジ固定し、この調整軸を電気的にXYZ方向に調整して調心する方法や、外ダイ11と金型ホルダー17の間にくさびとなるシックネスゲージなどを打ち込んで調心する方法などの手段を用いても、本発明の目的を達することができる。

【実施例】
実施例として、以下に示す方法で実験を行った。

実験を行った製品形状は、図4(b)に示す光通信用のジルコニア製の割スリーブ33であり、図1に示す本発明のセラミック中空成形体の押出成形方法を用いる押出成形装置によって、次のように各サンプルの成形を行った。

まず、ジルコニア原料と押出成形に必要なバインダーを混合した材料を押出成形機に投入し、図2に示すように、内ダイ12を先端に溶接固定した押出スクリュー14を用いて、位置調整用ネジ20による外ダイ11の調心を行わないで押出成形した(サンプルA)。

次に、図3に示すように、内ダイ12を先端にベアリング21によって支持した押出スクリュー14を用いて、位置調整用ネジ20による外ダイ11の調心を行わないで押出成形した(サンプルB)。

また、サンプルBと同じく内ダイ12を先端にベアリング21によって支持した押出スクリュー14を用いて、あらかじめ先行成形によって位置調整用ネジ20によって外ダイ11と内ダイ12との調心を行ってから押出成形した(サンプルC)。

さらに比較のため、図5に示すように、内ダイ52を外ダイ51にスパイダー53によって支持する従来の方法で押出成形した(サンプルD)。

なお、中空成形体サンプルの形状は、金型13として、外ダイ11の内周面を内径寸法約4mmとし、さらに、内ダイ12の外周面を外径寸法約3mmとすることによって、外径寸法約3.3mm、内径寸法約2.4mm、長さ約12mmの円筒形状の成形体を得た。

各サンプルは50個ずつ作製し、押出成形した各サンプルは同一条件で乾燥および焼成し、磁器を作製した。

この円筒形状の磁器のサンプルについて、各サンプルの内径寸法を投影機によって測定し、そのばらつきを最大値と最小値の差であるレンジ(R)で評価した。さらに、投影機によって外径に対する内径の同心度を測定し、その平均値を求めた。そして、端面をラップ研磨した後、気孔欠陥の有無を金属顕微鏡によって確認した。

この円筒形状の磁器のサンプルの評価後、各サンプルにスリット部33aを加工し、光通信用の割スリーブ33を作製した。各サンプルは、破壊に対する耐久性の評価のため、次の2つの試験を行った。

1番目の試験は、図4(a)に示すように、割スリーブ33の形状を有するサンプルの一端にフェルール31をサンプルの長軸方向の長さの半分まで挿入固定し、その後、サンプルの他端から別のフェルール31を手で挿入後引き抜く動作を繰り返す、繰り返し着脱試験である。

2番目の試験はサンプルを垂直に固定し、その上端からテーパー形状のピンゲージを挿入し、破壊に至る荷重をロードセルで測定する荷重試験である。

これらの円筒形状の磁器のサンプルで行った寸法、外観の評価結果および、割スリーブ形状で行った強度評価の結果を表1に示す。

まず、寸法の評価において、内径寸法ばらつきは、従来の方法により作製したサンプルDが、内径寸法ばらつきがレンジRで0.015mm、同心度が0.018mmであったのに対し、本発明の方法により作製したサンプルA、B、Cについては、サンプルAの内径寸法ばらつきが0.011mm、同心度は0.011mm、サンプルBの内径寸法ばらつきが0.009mm、同心度が0.013mm、サンプルCの内径寸法ばらつきが0.009mm、同心度が0.008mmといずれも従来の方法により作製したものよりも向上した。

この理由として、従来の方法により作製したサンプルDは、スパイダー53による切断時に生じる圧力損失によってセラミック材料がスムースに流れず、内径寸法や同心度がばらついたのに対し、本発明の方法により作製したサンプルは内ダイ12を押出スクリュー14の先端に溶接またはベアリング21によって支持することによって、スパイダーによる切断時の圧力損失がなく、セラミック材料がスムースに流れ、寸法精度が安定したためであると考えられる。

さらに、本発明の方法により作製したサンプルの中で、サンプルB、Cの内径寸法ばらつきが、サンプルAよりも良好であったのは、内ダイ12を押出スクリュー14の先端にベアリング21によって回転自在に支持したため、セラミック材料がダイ部を通過するときに、内ダイ12が静止した状態でセラミック中空成形体の成形を行うことができ、内径寸法が安定したためであると考えられる。

また、本発明の方法により作製したサンプルの中で、サンプルCの同心度が最も良好であったのは、位置調整用ネジによって先行成形した成形体の同心度を基準にして調心を行ったため、内ダイ12と外ダイ11の位置関係だけではなく、種々の原因で乱れるセラミック材料の流れを反映させて調心を行うことができたためであると考えられる。

次に、金属顕微鏡による端面の外観評価では、従来の方法により作製したサンプルDにおいて気孔欠陥が見られたのに対し、本発明の方法により作製したサンプルA、B、Cについては、いずれも気孔欠陥は見られなかった。

この理由として、従来の方法により作製したサンプルDは、スパイダー53による切断面であるスパイダーマークの一部が再接合せずに成形体中に残り、その部分が焼結体の気孔欠陥となって強度低下の原因になったのに対し、本発明の方法により作製されたサンプルはスパイダーを用いないため、成形体にスパイダーマークが存在せず、焼結体の気孔欠陥がなくなったためであると考えられる。

また、強度評価における繰り返し着脱試験では、従来の方法により作製したサンプルDが100回で1/50個、500回で3/50個、1000回で8/50個破壊しているのに対し、本発明の方法により作製したサンプルA、B、Cについては、いずれも1000回の着脱によって破壊は見られず、高い強度を示した。

また、荷重試験では、従来の方法により作製したサンプルDが平均で15.4kgfで破壊したのに対し、本発明の方法により作製したサンプルA、B、Cについては、サンプルAが28.3kgf、サンプルB、Cでそれぞれ30.2kgf、30.8kgfと従来の方法により作製したものと比べて向上した。

この理由として、従来の方法により作製したサンプルDは、スパイダー53による切断面であるスパイダーマークの一部が再接合せずに成形体中に残り、その部分が焼結体の気孔欠陥となって強度が低かったものと考えられる。それに対し、本発明の方法により作製されたサンプルはスパイダーを用いないため、成形体にスパイダーマークが存在せず、焼結体の気孔欠陥がなく、高い強度が得られたものと考えられる。

【発明の効果】
以上のように、本発明のセラミック中空成形体の押出成形方法および押出成形装置は、内ダイの外周面の断面が略円形状を有し、かつ内ダイの外周面の中心軸が押出スクリューの回転軸と一致するように、内ダイが押出スクリュー先端に支持されていることから、内ダイを外ダイに支持するスパイダーを不要とし、セラミック中空成形体のスパイダーマークを消すことが可能となる。したがって、スパイダーマークが原因となる気孔欠陥によるセラミック磁器中空体の強度低下をなくすとともに、成形時にスパイダーによる切断時に生じる圧力損失が発生しないので、セラミック材料がスムースに流れ、成形体の寸法精度が向上する。
