本発明は、一体成形品とその製造方法ならびにそれを用いたゴルフクラブに関する。

【従来の技術】
樹脂成形品は、軽量かつ形成が容易であり、また、用いる樹脂を選択することによって様々な特性を賦与できることなどから、幅広い用途に用いられている。現在、このような特長を活かし、金属成形品の代替品としてもますます用途が広がりつつある。しかし、樹脂表面に、樹脂に含まれるオリゴマーや可塑剤などによるブリードが析出する場合があり、外観も悪くなるばかりでなく、用途によっては本来の性能が低下する可能性がある。ブリードの発生を抑制する方法としては、添加物を加えることによってブリードの発生を抑制する方法(例えば、特許文献1、参照)や、用いる樹脂材料を改良する方法(例えば、特許文献2、参照)などが知られている。

【発明が解決しようとする課題】
しかしながら、樹脂に含まれるオリゴマーなどを減少させる方法には限界がある。また、より低コストの一体成形品とするために、材料である樹脂のコストをできるだけ低くする必要があり、汎用の樹脂を使用することが望まれる。その他、樹脂は、一般的に金属に比べて摩耗しやすく、一体成形品の表面に傷、割れなどが生じやすいという課題を有している。

【課題を解決するための手段】
本発明の一体成形品は、ブリードアウト性を有する主構造部とフィルムとが一体化しており、前記フィルムは放射線架橋樹脂であり、前記樹脂のジメチルフォルムアミド(DMF)中、120℃で6時間浸漬後の固形分率で示されるゲル分率が、5質量%〜90質量%の範囲であることを特徴としている。

次に、本発明のゴルフクラブは、上記本発明の一体成形品を備えることを特徴としている。

次に、本発明の一体成形品の製造方法は、
(i)放射線架橋樹脂を含むフィルム前駆体を形成する工程と、
(ii)前記フィルム前駆体の一方の面から前記フィルム前駆体に放射線を照射することによって、前記樹脂を架橋させ、フィルムを形成する工程と、
(iii)主構造部と前記フィルムとを一体化することによって、一体成形品を形成する工程とを含むことを特徴としている。

【発明の実施の形態】
図1に、本発明の一体成形品の一例を示す。

図1に示す一体成形品1は、ブリードアウト性を有する樹脂を含む主構造部11と放射線架橋樹脂を含むフィルム12とが一体化している。また、フィルム12に含まれる放射線架橋樹脂のジメチルフォルムアミド(DMF)中、120℃で6時間浸漬後の固形分率で示されるゲル分率が、5質量%〜90質量%の範囲である。なお、これ以降、フィルム12に含まれる放射線架橋樹脂を単に「架橋樹脂」と記載する場合がある。

このような一体成形品とすることによって、空気中の湿度の主構造部11への接触などが抑制され、主構造部11の表面に、オリゴマーなどのブリードが析出するのを抑制することができる
また、一般に、樹脂のゲル分率が変化すると、それに伴って樹脂の特性(例えば、耐摩耗性、硬度、弾性率など)が変化する。そのため、このような一体成形品とすることによって、さらに、表面に様々な特性を賦与した一体成形品とすることができる。架橋樹脂のゲル分率が、5質量%〜90質量%の範囲では、オリゴマーなどのブリードの析出が抑制され、かつ、表面の硬度を向上させた一体成形品1とすることができる。なかでも、5質量%〜75質量%の範囲が好ましい。これらの範囲では、架橋樹脂が完全に架橋しきった状態ではない(未架橋の領域が存在する)ため、フィルム12と主構造部11との接着性が低下せず、表面の耐久性に優れる一体成形品1とすることができる。

ここで、ゲル分率について説明する。本明細書におけるゲル分率とは、以下の方法で測定した値をいう。まず、樹脂からなるサンプルを、ジメチルフォルムアミド(DMF)中、120℃で6時間浸漬する。このとき、樹脂の質量1に対してDMFの質量を10とする。次に、全体をフィルターでろ過する。架橋した樹脂はDMFに溶解せず、ゲル化物としてろ過される。次に、ろ過されたゲル化物を乾燥(120℃、6時間)してDMFを除去し、その質量W1を測定する。最後に、元のサンプルの質量W0と比較して求めた質量比(即ち、W1/W0)をゲル分率とする。なお、樹脂の種類によっては、未架橋部分もDMFに溶解しない場合が考えられるが、その場合は、DMFの代わりに別の溶媒を用いればよい。

次に、主構造部について説明する。本明細書における主構造部とは、表面にフィルムを有する一体成形品のうち、上記フィルムを除く部分をいう。また、上記主構造部は、樹脂を含んでおり、ブリードアウト性を有している(即ち、ブリードの析出が起りうる樹脂である)。なお、主構造部は、必ずしも上記樹脂のみで形成されている必要はなく、金属などの異なった種類の材料を含んでいても構わない。例えば、中央に金属の芯が挿入された主構造部、部分的に金属が露出している主構造部などであってもよい。また、主構造部の形状は、特に限定されない。主構造部が含む樹脂の具体例については、後述する。

本発明の一体成形品では、架橋樹脂のゲル分率が、5質量%〜60質量%の範囲であってもよい。この場合、オリゴマーなどのブリードの析出が抑制され、表面の耐摩耗性に優れる一体成形品とすることができる。また、上記ゲル分率が、5質量%〜50質量%の範囲であってもよい。この場合、オリゴマーなどのブリードの析出が抑制され、表面の耐摩耗性により優れる一体成形品とすることができる。

また、本発明の一体成形品では、架橋樹脂のゲル分率(架橋密度)が、フィルム12の厚さ方向に変化していてもよい。なお、架橋密度とは、単位体積当りの架橋点の数を反映する値であるが、例えば、上述したゲル分率によって表すことができる。ゲル分率を用いて表す場合、ゲル分率が大きいほど、樹脂の架橋密度が大きいといえる。

例えば、フィルム12の主構造部11に接している面(図1に示す面A)における架橋樹脂のゲル分率(架橋密度)よりも、フィルム12の主構造部11に接している面とは反対側の面(図1に示す面B)における架橋樹脂のゲル分率(架橋密度)が大きい場合、面Aに比べて面Bにおけるフィルム12の硬度および/または耐摩耗性を大きくすることができる。また、面Bに比べて面Aにおけるフィルム12の主構造部11に対する接着性を大きくすることができる。よって、単に未架橋の樹脂被膜を設けた一体成形品に比べて、より表面の耐久性に優れる一体成形品とすることができる。さらに、フィルム12のうち、相対的に架橋樹脂のゲル分率(架橋密度)が大きい面B近傍の領域によって表面の硬度、耐摩耗性などが向上した一体成形品1とし、かつ、相対的に架橋樹脂のゲル分率(架橋密度)が小さい面A近傍の領域によって表面に適度な柔軟性を有する一体成形品1とすることも可能である。

また、図1に示す一体成形品では、フィルム12の面Aにおける架橋樹脂のゲル分率が、0質量%〜20質量%の範囲であってもよく、なかでも上記ゲル分率がほぼ0であることが好ましい。この場合、フィルム12の面Aについて、主構造部11との接着性をより向上させることができる。即ち、ブリードの析出が抑制され、より耐久性に優れる一体成形品1とすることができる。また、上記面Aにおける印刷特性をより向上させることも可能である。なお、本明細書における「ほぼ0」とは、例えば、ゲル分率が2質量%以下の範囲をいう。

また、図1に示す一体成形品において、フィルム12の面Bにおける架橋樹脂のゲル分率と、フィルム12の面Aにおける架橋樹脂のゲル分率とが、上記の範囲であれば、より耐久性に優れる一体成形品1とすることができる。

フィルム12に含まれる樹脂としては、放射線に対する架橋感受性を有する樹脂である限り、特に限定されない。例えば、ポリアミド樹脂、ポリウレタン樹脂、ポリオレフィン樹脂から選ばれる少なくとも1種を用いればよい。なかでも、形状の加工が容易である、安価であるなどの理由から、ポリウレタン樹脂を用いることが好ましい。ポリウレタン樹脂としては、熱可塑性ポリウレタン樹脂(TPU)が好ましく、架橋助剤を加えた熱可塑性ポリウレタン樹脂(TPU)がさらに好ましい。また、上記架橋樹脂としては、複数の種類の樹脂を用いてもよいし、1種類の樹脂を用いてもよい。

また、フィルム12に含まれる樹脂が、架橋助剤を含んでいてもよい。架橋助剤としては、特に限定されない。例えば、トリメチロールプロパントリメタクリレート、トリメチロールプロパントリアクリレート、トリアクリルホルマール、デカブロモジフェニルエーテル、三酸化アンチモンなどである。

フィルム12の厚さについては、特に限定されない。必要な特性に応じて任意の厚さに設定すればよい。例えば、50μm〜0.8mmの範囲であり、50μm〜0.6mmの範囲が好ましい。

なお、フィルム12としては、図1に示すように、必ずしも1層である必要はなく、複数の層を積層したフィルムであってもよい。複数の層を積層したフィルムである場合、放射線架橋樹脂を含む層が少なくとも1層存在すれば、放射線架橋樹脂を含まない層を含んでいてもよい。

主構造部11に含まれる樹脂としては、特に限定されない。例えば、ポリアミド樹脂、ポリエポキシ樹脂、アクリロニトリルブタジエンスチレン共重合体(ABS樹脂)、ポリカーボネート樹脂およびポリウレタン樹脂から選ばれる少なくとも1種であればよい。また、主構造部11に含まれる樹脂が、フィルム12に含まれる樹脂と相溶性の高い樹脂であれば、フィルム12と主構造部11との接着性をより向上させ、より耐久性に優れた一体成形品1とすることができる。フィルム12に含まれる樹脂がTPUである場合、溶解性パラメータとして一般的に用いられているsp値が、例えば、9.5〜12.5の範囲の樹脂を、上記相溶性が高い樹脂として用いればよい。

なお、一体成形品1の形状は、特に限定されない。また、主構造部11上にフィルム12が配置される範囲は、特に限定されない。必要に応じて任意に設定すればよい。上述した本発明の一体成形品は、例えば、以下に説明する本発明の一体成形品の製造方法によって得ることができる。

次に、本発明の一体成形品の製造方法について説明する。

まず、図2(a)に示すように、放射線架橋樹脂を含むフィルム前駆体21を形成する(工程(i))。

次に、図2(b)に示すように、フィルム前駆体21の一方の面(図2(b)では、面B)から、フィルム前駆体21に放射線Rを照射する。このとき、照射する放射線の線量(照射線量)に応じて、フィルム前駆体21中の放射線架橋樹脂が架橋し、フィルムが形成される(工程(ii))。

次に、図2(c)に示すように、主構造部11とフィルム12とを一体化することによって、一体成形品1を形成する(工程(iii))。

このような製造方法とすることによって、主構造部11の表面へのブリードの析出が抑制された一体成形品1を得ることができる。また、放射線架橋樹脂に放射線を照射した場合、照射した放射線の線量によって、上記樹脂のゲル分率(架橋密度)が変化すると考えられる。そのため、上記(ii)の工程において、照射する放射線の線量を制御すれば、さらに、表面に様々な特性を有する一体成形品を得ることができる。

上記(i)の工程において、フィルム前駆体21を形成する方法としては、特に限定されない。例えば、キャスト成形、押出し成形、インフレーションフィルム成形などを用いて形成すればよい。フィルム前駆体21の形状は、特に限定されない。例えば、形成するフィルム12の形状と同一であってもよいし、帯状のフィルム前駆体21を形成してもよい。

また、フィルム前駆体21に含まれる樹脂が、架橋助剤を含んでいてもよい。この場合、架橋助剤の含有量を変化させることによって、放射線による前記樹脂のゲル分率をより細かく制御することができるため、特性をより細かく制御したフィルム12を形成することができる。また、前記樹脂の架橋をより安定して行うことができる。架橋助剤としては、特に限定されない。例えば、トリメチロールプロパントリメタクリレート、トリメチロールプロパントリアクリレート、トリアクリルホルマール、デカブロモジフェニルエーテル、三酸化アンチモンなどを用いればよい。その添加量は、例えば、1phr〜10phrの範囲であり、1phr〜7phrの範囲が好ましい。

本発明の一体成形品の製造方法では、上記(ii)の工程と上記(iii)の工程との間に、(a)フィルム12を所定の形状に加工する工程をさらに含んでいてもよい。ここで、所定の形状とは、特に限定されない。例えば、実際に主構造部11上に積層された状態における形状(即ち、一体成形品を形成した状態での形状)に加工してもよい。また、上記(iii)の工程内の過程に必要な形状に加工してもよい。例えば、上記(iii)の工程が、後述するインモールド成形で行われる場合、インモールド成形における主構造部とフィルムとの配置誤差や成形後のトリミングなどの後加工を考慮した形状に加工してもよい。

このような製造方法では、予め主構造部11上に積層する形状にフィルム前駆体21を形成し、それぞれ個別に放射線を照射する方法よりも、一度に大面積のフィルム前駆体に放射線を照射してフィルムを形成することができるため、より生産性よく一体成形品を得ることができる。また、主構造部11の形状が複雑である場合(即ち、実際に主構造部11上に積層する形状が複雑である場合)、より安定して一体成形品を得ることができる。

所定の形状に加工する方法としては、特に限定されない。例えば、プレス加工を用いればよい。プレス加工の条件は、特に限定されない。例えば、120℃〜190℃の範囲において、プレス加工を行えばよい。

上記(iii)の工程において、主構造部11とフィルム12との一体成形品を形成する方法としては、特に限定されない。例えば、予め別途作製しておいた主構造部11上に、フィルム12を積層、圧着してもよい。また、形成したフィルム12を用いて、インモールド成形を行ってもよい。インモールド成形を用いれば、一体成形品1を安定して連続的に得ることができ、得られた一体成形品1における主構造部11とフィルム12との接着性も良好である。また、必要に応じて、トリミング、型抜きなどの後工程を加えてもよい。なお、インモールド成形の条件は特に限定されない。例えば、フィルム12を負圧により金型内の所定の位置に保持しておき、そこに主構造部11を構成する樹脂を流し込み、フィルム12と主構造部11とを一体化、成形すればよい。

また、本発明の一体成形品の製造方法では、上記(ii)の工程において、図2に示すフィルム前駆体21における放射線が照射された面(照射面、面B)と、その反対側の面(面A)とで照射線量が異なるように放射線を照射してもよい。ゲル分率(架橋密度)が厚さ方向に変化しているフィルム12を形成することができる。このようにして得られたフィルム12の一例を図3に示す。図3に示すフィルム12では、面Bにおける樹脂のゲル分率(架橋密度)が最も大きく、面Bから離れるにつれて樹脂のゲル分率(架橋密度)が低下している。なお、図3では、図を分かりやすくするためにハッチは省略し、樹脂のゲル分率(架橋密度)の大小を斜線の密度で示している。

また、上述したように、ゲル分率(架橋密度)が異なれば、一般に樹脂の特性は変化するため、図2に示すフィルム12における面Aと面Bとでは、その特性を変化させることができる。よって、上記のような製造方法とすることによって、表面に様々な特性を有する一体成形品を得ることができる。

上記(ii)の工程において、図2に示すフィルム前駆体21の面Aにおける照射線量と面Bにおける照射線量とが異なるように放射線を照射する方法としては、特に限定されない。例えば、放射線として、フィルム前駆体を完全に透過する(強度をほぼ保ったまま透過する)のではなく、フィルム前駆体内部で減衰を起す程度のエネルギーを有する放射線を用いればよい。この場合、減衰の程度は特に限定されない。減衰の程度が大きいほど、形成したフィルム12の面Aにおける特性と面Bにおける特性との間に、より大きな変化を与えることができる。特に、フィルム前駆体21内部で完全に減衰する程度のエネルギーを有する放射線を用いれば、例えば、形成したフィルム12の面Bにおける樹脂のゲル分率を数十質量%としながら、面Aにおける樹脂のゲル分率をほぼ0とすることも可能である。

また、形成したフィルム12の面Aにおける特性と面Bにおける特性との間に変化を与えることによって、上述したような様々な効果を有する一体成形品を得ることができる。例えば、ブリードの析出が抑制され、表面の耐久性により優れる一体成形品、表面の耐摩耗性に優れる一体成形品などを得ることができる。

本発明の一体成形品の製造方法では、上記(iii)の工程において、フィルム12における放射線が照射された面とは反対側の面(面A)と、主構造部11とが接するように一体成形品1を形成してもよい。フィルム12の厚さ方向にゲル分率(架橋密度)が変化している場合、ブリードの析出が抑制され、表面の硬度および/または耐摩耗性が向上した一体成形品1を得ることができる。

放射線のエネルギーは、形成したフィルム12として必要な特性(あるいは一体成形品の表面として必要な特性)、フィルム前駆体21の材質、比重および厚さなどに基づいて設定すればよい。熱可塑性ポリウレタン樹脂(TPU)(比重1.1〜1.2程度)からなるフィルム前駆体(例えば、厚さ50μm〜0.6mm)の場合、放射線として、例えば、フィルム前駆体の照射面におけるエネルギーが50keV〜400keVの範囲の電子線を用いればよい。このとき、電子線は、フィルム前駆体21の照射面から深さ20μm〜500μm程度にまで到達すると考えられる。到達距離は、エネルギーに比例する。即ち、フィルム前駆体21の厚さが、上記到達距離の範囲以上であれば、形成したフィルムにおける一方の面のゲル分率をほぼ0とすることができる。

より具体的な例としては、熱可塑性ポリウレタン樹脂(TPU)からなるフィルム前駆体の厚さが、100μm〜300μm程度の範囲の場合、フィルム前駆体の照射面におけるエネルギーが50keV〜400keVの範囲の電子線を用いればよく、50keV〜300keVの範囲の電子線を用いれば形成したフィルムにおける一方の面のゲル分率をほぼ0とすることができる。

放射線の線量は、形成したフィルム12として必要な特性(あるいは一体成形品の表面として必要な特性)に応じて設定すればよい。例えば、放射線として電子線を用いる場合、上記(ii)の工程において、フィルム前駆体21の照射面における電子線の照射線量が、30kGy〜1200kGyの範囲であってもよい。なかでも、30kGy〜400kGyの範囲が好ましい。この場合、形成したフィルム12の硬度をより向上させることができ、ブリードの析出が抑制され、表面の硬度をより向上させた一体成形品を得ることができる。

また、例えば、放射線として電子線を用いる場合、上記(ii)の工程において、フィルム前駆体21の照射面における電子線の照射線量が、30kGy〜120kGyの範囲であってもよい。なかでも、30kGy〜100kGyの範囲が好ましい。この場合、形成したフィルム12の耐摩耗性をより向上させることができ、ブリードの析出が抑制され、表面の耐摩耗性に優れる一体成形品を得ることができる。また、より耐久性に優れる一体成形品を得ることができる。

なお、上記(ii)の工程において、フィルム前駆体21に照射する放射線の種類としては、特に限定されない。例えば、電子線、ガンマ線などを用いればよい。なかでも、電子線を用いれば、そのエネルギーを制御することによって、フィルム前駆体21の内部における電子線の到達距離(即ち、架橋が起きる深さの範囲)を制御することができる。また、放射線の照射方法としては、特に限定されない。用いる放射線の種類によるが、その放射線を照射する一般的な手法を用いればよい。例えば、放射線として電子線を用いる場合、一般的な電子線加速装置を用いればよい。電子線加速装置としては、例えば、カーテン型電子線照射装置(エレクトロカーテン)などを用いればよい。この場合、上述した工程(a)、インモールド成形などと組み合わせることにより、一体成形品を連続的に得ることも可能である。例えば、フィルム前駆体をロール状に形成して、エレクトロカーテンに連続的に供給して架橋させ、架橋によって形成されたフィルムをプレス加工して、インモールド成形を行うなどすればよい。

以下、本発明のゴルフクラブについて説明する。

上述したような一体成形品を用いた製品として、例えば、ゴルフクラブがある。図4に、本発明のゴルフクラブの一例を示す。図4に示すゴルフクラブ51は、上述した一体成形品1を備えており、一体成形品1の一面がゴルフクラブ51のフェイス面となっている。この一体成形品1を拡大した図を図5に示す。

図5に示すように、一体成形品1は、樹脂を含む主構造部11と放射線架橋樹脂を含むフィルム12とを含み、フィルム12は主構造部11上に積層されている。また、フィルム12に含まれる放射線架橋樹脂のジメチルフォルムアミド(DMF)中、120℃で6時間浸漬後の固形分率で示されるゲル分率が5質量%〜90質量%の範囲にある。このとき、上記ゲル分率が、フィルム12の厚さ方向に変化していてもよい。また、フィルム12の主構造部11に接している面とは反対側の面が、上記フェイス面となっている。

このようなゴルフクラブとすることによって、主構造部11の表面へのブリードの析出が抑制され、フェイス面に様々な特性を賦与したゴルフクラブとすることができる。例えば、土砂などに対する耐摩耗性が向上した、耐久性に優れるゴルフクラブとすることができる。また、フィルム12における樹脂のゲル分率(架橋密度)の変化を調整することによって、上述したような、本発明の一体成形品によって得られる効果を有するゴルフクラブとすることも可能である。例えば、耐摩耗性などの耐久性が向上し、かつ、球を打つために適度な柔軟性を有するフェイス面を備えたゴルフクラブとすることができる。

【実施例】
以下、実施例を用いて本発明をより詳細に説明するが、本発明は、以下の実施例に限定されない。

(実施例1)
本実施例では、放射線架橋樹脂からなる試験片に放射線の照射を行い、照射した放射線の線量(照射線量)に対する、上記樹脂のゲル分率の変化と、上記樹脂の特性の変化とを調べた。樹脂の特性としては、硬度、引張り強度、引張り伸度、M10、M100および耐摩耗性を測定した。また、試験片内のゲル分率をほぼ均一にするため、放射線として、試験片を完全に透過できるエネルギーを有する放射線を用いた。
