本発明は、ブラウン管などの陰極線管装置に用いられる陰極構体に関する。

【従来の技術】
従来の陰極構体100は、図22に示すように、ヒータ101を収納する円筒状の陰極スリーブ102にキャップ状部材103が冠設され、さらに、このキャップ状部材103の外表面に電子放射物質であるアルカリ土類金属などの電子放射物質層104が形成されている。

そして、円筒状の陰極スリーブ102と円筒状の陰極保持部材105とがほぼ同心円上の位置で固定されるように、3本の陰極スリーブ支持部材106の両端が陰極スリーブ102の側面と陰極保持部材105の上端部とにそれぞれ溶接されている。
この陰極構体100は、以下の6つの工程を経ることにより作成される。
(1.第1溶接工程)
陰極スリーブ102に3つの陰極スリーブ支持部材106の一部を溶接する。(2.黒化熱処理工程)
陰極スリーブ102の内表面に金属粒子を吹き付けた後に焼成し、当該表面を黒化させる。
(3.第2溶接工程)
陰極スリーブ102の開口部にキャップ状部材103を溶接する。
(4.形成工程)
キャップ状部材103の外表面に電子放射物質層104をスプレー等により吹き付ける。
(5.第3溶接工程)
上述の陰極スリーブ支持部材106の各他端部を陰極保持部材105における一方の円筒端面に溶接する。
(6.ヒータ挿入工程)
陰極スリーブ102の内部にヒータ101を挿入して、陰極スリーブ102とヒータ101とを溶接する。

同様に、図示してはいないが、第3溶接工程後の中間生成物をヒータ収納体108といい、また、上述の陰極スリーブ支持部材106が初めて取り付けられる第1溶接工程後の中間生成物を陰極スリーブ構造体109という。

【発明が解決しようとする課題】
ところで、従来の陰極構体100における陰極スリーブ支持部材106は、陰極スリーブ102から陰極保持部材105へと熱伝導することにより生じる熱損失を低減するため、熱伝導率の低いNi−Fe材で成形され、幅が0.3mm程度で板厚が0.1mm程度と断面積が小さい長尺体となっており、そのため外力が加わると変形し易いという特性がある。

このように軟弱な陰極スリーブ支持部材106は、上述の第3溶接工程において、高強度の陰極保持部材105に溶接され、外力が加わり難い状態となるが、このような状態に至るまでに、陰極本体部材107の保管、搬送及び治具などへの載置が行なわれる際、陰極スリーブ支持部材106に外力が加わることにより変形する場合がある。

特に、第3溶接工程は、自動機による溶接工程であるため、溶接の位置決めを厳格に実施する必要があり、陰極本体部材107の正確な位置及び向きを得るため陰極本体部材107を整列させるパーツフィーダを用いているが、このパーツフィーダ内を通過する際、又は、陰極本体部材107をパーツフィーダから溶接ラックへと載置する際、外力が加わり易く、陰極スリーブ支持部材106が変形し易いという問題がある。

このような変形が生じた陰極構体100を製品に使用すれば、キャップ状部材103の位置がずれ、電子放射物質層104と制御電極(G1電極)との距離が設計値から外れ、所望のカットオフ電圧が得られなくなる。
このため、変形が生じた陰極本体部材107については、溶接を行なう前に廃棄されることとなる。

また、第3溶接工程における前記位置決めが正しく行なわれなかった場合、図23に示すような正規の溶接位置で溶接することができなくなり、即ち、溶接位置ずれが生じ、溶接不良が発生する可能性がある。
このような溶接不良が発生したヒータ収納体108は、溶接後において破棄されることとなる。

そこで本発明は、上記問題を解決しようとなされたものであって、陰極構体の製造時における歩留性の向上が可能な陰極スリーブ構造体、歩留性の良い陰極構体、歩留性の良い陰極線管装置及び歩留性が向上可能な陰極スリーブ構造体を製造する際の元材となる陰極スリーブ基板を提供することを目的とする。
また、上述の陰極スリーブ基板の製造方法及び歩留性が向上可能な陰極構体の製造方法を提供することを目的とする。

【課題を解決するための手段】
上記目的を達成するために、本発明の陰極スリーブ構造体は、ヒータを収納する陰極スリーブ構造体であって、筒状をなし、一端が開口している収納部材と、長尺状をなし、前記収納部材の前記開口周縁から放射状に延出され、前記収納部材と一体成形されている複数の支持部材と、前記支持部材同士を連結し、前記支持部材と一体成形されている連結部材とを備えることを特徴とし、ヒータを収納する陰極スリーブ構造体であって、筒状をなし、一端が開口している収納部材と、前記収納部材の前記開口周縁から放射状に延出され、前記収納部材と一体成形されている複数の支持部材と、それぞれが前記各支持部材から延出され、隣り合う支持部材から延出されたものの一部同士が近接するように、前記支持部材と一体成形されている複数の延長部材とを備えることを特徴とし、又は、ヒータを収納する陰極スリーブ構造体であって、筒状をなし、第1端部と第2端部とを有し、当該第1端部に開口を有し、当該開口の周縁部分の肉厚が他の部分よりも厚くなっていることにより段差が形成されている収納部材と、長尺状をなし、前記段差の周縁から放射状に延出され、前記収納部材と一体成形され、さらに、前記段差部との境界付近において、前記第2端部側に屈曲している複数の支持部材とを備えることを特徴とする。

【発明の実施の形態】
以下、図面を参照しつつ、第1の実施形態における陰極構体の製造方法について説明する。
(第1の実施形態)
(構成)
図1に示すように、陰極構体10は、陰極線管装置1の電子銃に内蔵されている。

この陰極構体10は、図2に示すように、その中心にヒータ11を有し、このヒータ11を取り囲むように陰極本体部材12が設けられており、さらに、この陰極本体部材12を取り囲むように、保持部材の一例としての円筒状をなす陰極保持部材13が設けられ、この陰極保持部材13の一方の端面と陰極本体部材12の外縁部とが溶接により固定されている。

この陰極本体部材12は、上述のヒータ11を収納するため、その中心部が円筒状となっている陰極スリーブ構造体14に、この円筒部分の一端を塞ぐように、純度99.9%のNi材からなるキャップ状部材15が嵌合され溶接されており、さらに、このキャップ状部材15の外表面に、BaO(酸化バリウム)を主成分とするアルカリ土類金属、即ち、電子放射物質層16が積層されている。

より具体的には、陰極スリーブ構造体14は、純度99.9%のNi材からなり、円筒状をなす収納部材の一例としてのヒータ収納部材14a下端3箇所から、板厚が薄い支持部材の一例としての陰極スリーブ支持部材14bが放射状に延出され、さらに、各陰極スリーブ支持部材14bの延出された端部同士を連絡する、連結部材の一例としてのリング状をなす外縁連結部材14cが設けられた構造となっており、この外縁連結部材14cと上述の陰極保持部材13とが3箇所においてスポット溶接されている。

なお、上述のヒータ収納部材14aの内面は、表面を黒化させる黒化熱処理がなされている。
ちなみに、黒化の目的は、ヒータからの熱を吸収し易くし、少ないヒータ電力でも十分な陰極動作温度を得ることにある。
各陰極スリーブ支持部材14bは、ヒータ収納部材14aから延出され、ヒータ収納部材14aとの境界近傍において、キャップ状部材15側に向けて、鋭角に折り曲げられている。

また、各陰極スリーブ支持部材14bは、中心軸の延長線上から見下ろしたとき、120度の開き角を有する。
外縁連結部材14cの形状は、陰極保持部材13の端部におけるリング状の断面にほぼ一致し、この外縁連結部材14c上の3箇所(図2の×部)において陰極保持部材13にスポット溶接されている。

上述のヒータ収納部材14a、陰極スリーブ支持部材14b及び外縁連結部材14cは、一枚の板厚の薄いNi帯に対してプレス加工、打ち抜き加工等を行なうことによって一体成形されている。
つまり、ヒータ収納部材14a、陰極スリーブ支持部材14b及び外縁連結部材14cは、従来のように、互いに溶接により接合されたものではない。

上述の外縁連結部材14cは、陰極スリーブ支持部材14bの動きを抑制する働きをなす。
例えば、3つの陰極スリーブ支持部材14bのうちいずれか1つの陰極スリーブ支持部材14bに外力が加わったとき、外縁連結部材14cは、この外力を他の陰極スリーブ支持部材14bに分散させるため、外力に対する抵抗力が高まる。

また、陰極保持部材13の上端部の形状と陰極スリーブ構造体14の外縁連結部材14cの形状をほぼ同一のリング形状とすることにより、陰極スリーブ支持部材14bと陰極保持部材13とが同心円上にあれば、これらを溶接することが可能となっている。
つまり、陰極スリーブ支持部材14bと陰極保持部材13との位置関係が円周方向にずれた場合であっても、溶接面が確保でき、溶接不良は発生しない。
(製造方法)
以下、第1の実施形態における陰極構体10の製造方法について説明する。

陰極構体10の製造工程としては、まず、板厚の薄いNi帯20上に後述する陰極スリーブ前駆体14dを立体的に複数形成し、ボビン24に収納する陰極スリーブ基板成形工程がある(図3(a)参照)。
そして、これに続く工程として、ヒータを収納する円筒状の容器となる部分、即ち、ヒータ収納部材14aの前駆体の内面を黒化させる黒化熱処理工程がある(図3(b)参照)。

また、この後の工程として、ヒータ収納部材14aの前駆体の開口部にキャップ状部材15を溶接する第1溶接処理工程があり(図3(c)参照)、さらに、この後の工程として、上述のキャップ状部材15の上面に電子放射物質を塗布して電子放射物質層16を積層する電子放射物質層形成工程がある(図3(d)参照)。

また、これに続く工程として、前記Ni帯から陰極構体10として用いる部分を分離する分離工程がある(図3(e)参照)。
つまり、この分離工程までは、上述の各工程における処理対象が、前記Ni帯に保持された状態で処理される。
そして、上述の分離工程に続く工程として、陰極スリーブ支持部材14bを折り曲げ、陰極本体部材12を作成する折り曲げ工程があり(図3(f)参照)、さらに、この後の工程としては、陰極本体部材12と陰極保持部材13とを溶接する第2溶接処理工程がある(図3(g)参照)。

続いて、陰極スリーブ構造体14にヒータを挿入して溶接し、陰極構体10を作成するヒータ溶接工程がある(図3(h)参照)。
以下、各工程について詳細に説明する。
(1.陰極スリーブ基板成形工程)
まず、純度99.9%のNi材からなる板厚0.1mmのNi帯を深絞りなどのプレス加工によりカップ状に成形し、その上面をカットしてその一端を開口してヒータ収納部材14aとなる部分(以下、「ヒータ収納部材前駆体14e」という。)を形成する。

そして、上述のNi帯において、上述の陰極スリーブ支持部材14bとなる部分(以下、「支持部材前駆体14f」という。)及び上述の外縁連結部材14cとなる部分(以下、「外縁連結部材前駆体14g」という。)の周囲を打ち抜き加工により除去することによって、図3(a)に示すように、ヒータ収納部材前駆体14e、支持部材前駆体14f及び外縁連結部材前駆体14gが一体成形された陰極スリーブ構造体14の前駆体(以下、「陰極スリーブ前駆体14d」という。)を複数形成する。

このように薄板金属帯上に陰極スリーブ前駆体14dを形成する工程を陰極スリーブ基板成形工程といい、また、これらが形成された薄板金属帯を陰極スリーブ基板22という。
図4(a)及び図4(b)に示すように、陰極スリーブ基板成形工程後において、上述のヒータ収納部材前駆体14eは、既に深絞りにより立体的な形状となっている。

陰極スリーブ前駆体14dが複数形成された前記陰極スリーブ基板22は、図4(c)に示すように、ヒータ収納部材前駆体14e、支持部材前駆体14f及び外縁連結部材前駆体14gの形状が維持できる程度のテンションでボビン24に巻かれて保管及び搬送される。
(2.黒化熱処理工程)
次に、ヒータ収納部材前駆体14eの内面を黒化させるための熱処理を施す黒化熱処理工程について説明する。

陰極スリーブ基板22は、ボビン24に巻かれた状態から展開された後、図5に示すように、陰極スリーブ基板22の所定の箇所をマスキング材25で覆われ、噴射ノズル26から噴射されるタングステン−アルミナの粉末がヒータ収納部材前駆体14eの内面にのみ塗布され、電気炉27によりその粉末が焼結され、ヒータ収納部材前駆体14eの内面が黒化される。

より具体的には、上述のタングステン−アルミナの粉末は、平均粒子径が1μmのタングステン粉末と平均粒子径が5〜10μmの焼結アルミナとからなる高融点金属及び無機質結合材を組み合わせたものである。
なお、陰極スリーブ基板22の主成分がクロムである場合には、タングステン−アルミナの粉末を塗布する必要はなく、加熱処理を施すのみで黒化させることができる。
(3.第1溶接処理工程)
次に、図6に示すように、還元剤を微量に含んだNiからなるキャップ状部材15をヒータ収納部材前駆体14eの開口部に嵌合し、嵌合したキャップ状部材15とヒータ収納部材前駆体14eとをスポット溶接する。

このとき、陰極スリーブ前駆体14dは、陰極スリーブ基板22と一体となったままである。
(4.電子放射物質層形成工程)
その後、マスキング部材で覆われたキャップ状部材15の外表面に電子放射物質であるアルカリ土類金属をスプレー等により吹き付けて積層し、酸化物陰極、即ち、電子放射物質層16を形成する。
(5.分離工程)
図3(e)に示すように、パーティングライン21(図4(a)参照)上を切断して、陰極スリーブ基板22から図7(a)に示す中間生成物12aを分離する。

なお、この分離工程は、陰極スリーブ支持部材14bの変形を防止する観点から、全n(nは、偶数)工程のうちの少なくともn/2工程目以降、又は、全n(nは、奇数)工程のうちの少なくとも(n+1)/2工程目以降、即ち、後半の工程に実施されることが好ましい。
(6.折り曲げ工程)
図7(a)に示す中間生成物12aは、図7(b)に示すように、曲げ加工治具28aの負圧がかかっている凹部にセットされる。

なお、図7(b)から(d)に示す中間生成物12aの断面は、図7(a)に示す中間生成物12aのA−A断面である。
そして、図7(c)に示すように、曲げ加工治具28aと曲げ加工治具28bとの相対的位置を保ちつつ、曲げ加工治具28bが曲げ加工治具28cと接触する位置まで降下する。

さらに、図7(d)に示すように、曲げ加工治具28aが降下する。
これにより、中間生成物12aは、押し下げられ、その結果、曲げ加工治具28cの突起部28dが中間生成物12aのヒータ収納部材14a内に挿入されると共に、支持部材前駆体14fが根元付近で鋭角に折り曲げられて塑性変形し、図7(e)に示すような陰極本体部材12となる。
(7.第2溶接処理工程)
次に、陰極本体部材12のリング状の外縁連結部材14cと円筒状の陰極保持部材13とを溶接する第2溶接処理工程について説明する。

まず、図3(g)に示すように、陰極保持部材13のリング形状の端面部分に重なるように陰極本体部材12の外縁連結部材14cを載置した後、自動機により3箇所溶接する。
これにより、陰極本体部材12の外縁連結部材14cと陰極保持部材13とが溶接固定される。

つまり、上述の第2溶接処理工程では、従来のように3本の陰極スリーブ支持部材106の解放端と陰極保持部材105の円筒端面とをスポット溶接するのではなく、リング状の外縁連結部材14cと陰極保持部材13の円筒端面とをスポット溶接する。
その結果、ヒータ収納部材14aの長手方向中心軸を基準として、陰極本体部材12と陰極保持部材13との間に回転ずれが生じても、常に、陰極保持部材13の端面上に外縁連結部材14cが重なるため、溶接を確実に実施することができる。
(8.ヒータ溶接工程)
図3(h)に示すように、陰極本体部材12の陰極スリーブ構造体14の中にヒータ11を挿入し、ヒータ11と陰極本体部材12とを溶接して固定する。

これにより、陰極構体10が完成する。
このように、陰極構体10は、完成するまでに、上述の8つの工程を経ることとなるが、このうちの5番目の工程である分離工程までは、構造上軟弱な支持部材前駆体14fに直接外力が加わり難い部材の形態である陰極スリーブ基板22として、保管及び搬送がなされる。

つまり、特別な保管治具及び搬送治具を必要がなくとも、軟弱な支持部材前駆体14f又は陰極スリーブ支持部材14bの変形が防止され、黒化熱処理工程や溶接工程において、当然にこのような治具に載置する機会も生じない。
つまり、従来は、部品を掴み所定の場所に置くという操作が数多く実施されていたが、本第1の実施形態における製造方法では、そのような操作は殆ど必要がないため、これらの操作中に生じ易い陰極スリーブ支持部材14bの変形を回避することができる。

さらに、上述の分離工程において、中間生成物12aを取り出した後においても、外縁連結部材14cの存在により、外力が加わった際、陰極スリーブ支持部材14bの動きが抑制され、さらに、この外力を分散するため、保管及び搬送時における陰極スリーブ支持部材14bの変形を防止することができる。
(歩留向上効果確認試験)
以上のような構成及び製造方法が適用された陰極構体10についての歩留性について説明する。

発明者らは、第1の実施形態において述べた陰極構体の構成及び製造方法により試作品を作成し、▲1▼黒化の熱処理工程における陰極スリーブ支持部材14bの変形に伴う歩留、▲2▼第2溶接処理工程において、陰極本体部材12と陰極保持部材13とを溶接固定する際に、陰極本体部材12を溶接装置に載置するときにおける陰極スリーブ支持部材14bの変形により使用不可となる場合の歩留、▲3▼その溶接時における陰極スリーブ支持部材14bの変形に伴う歩留、▲4▼その溶接時における溶接不良に伴う歩留について検証を行った。

ここで、上述の検証に用いた陰極構体10についての仕様を以下に示す。
陰極スリーブ構造体14は、板厚が0.05mmのNiを用いて形成されたものである。
ヒータ収納部材14aの外径は、1.6mmであり、陰極スリーブ支持部材14bの幅は0.3mm、長さは3mmであり、またリング状の外縁連結部材14cのリング幅は0.2mmである。

陰極スリーブ構造体14には、キャップ状部材15が溶接により嵌合されている。
また、上述の検証に用いた従来の陰極構体100についての仕様を以下に示す。
従来の陰極構体100は、図2に示すような、外縁連結部材14cを設けることなく、3本の陰極スリーブ支持部材106を陰極スリーブ102とは別部品として構成され、その陰極スリーブ支持部材106の幅は0.3mm、長さは2.7mmであり、その他の構成の材料、寸法等は上述の陰極構体10と同様である。

特に、▲1▼黒化熱処理工程における、陰極スリーブ支持部材14bの変形防止の効果が顕著である。
▲4▼溶接工程における歩留の向上の要因として、従来、溶接可能な範囲が、陰極スリーブ支持部材14bの端部のみに限られていたのに対し、第1の実施形態の陰極構体10では、外縁連結部材14c全体が、溶接可能な範囲となっているため、溶接位置が円周方向にずれた場合であっても、問題なく溶接ができることが挙げられる。

1.従来例の陰極構体100としての仕様
従来の陰極構体100として、円筒状の陰極スリーブ102の材質は、Cr(クロム)20%、Ni(ニッケル)80%であり、その円筒部の外径が1.6mm、高さが2.5mm、板厚が0.04mmとなっており、陰極スリーブ支持部材106の長さが2.5mm、幅が0.3mm、板厚が0.1mmとなっているものを用いた。

比較例(3)の陰極構体は、比較例1の陰極構体において、平均粒子径が1μmのタングステン粉末と平均粒子径が5〜10μmの焼結アルミナとからなる高融点金属及び無機質結合材を組み合わせて陰極スリーブ構造体の内面を黒化させたものであり、その他材質及び寸法などは比較例(1)の陰極構体と同様である。
5.比較例(4)の陰極構体としての仕様
比較例(4)の陰極構体は、比較例(1)の陰極構体において、陰極スリーブ構造体14の材質であるNiのなかにMg(マグネシウム)を0.1%添加したものであり、その他材質及び寸法などは比較例(1)の陰極構体と同様である。6.比較例(5)の陰極構体としての仕様
比較例(5)の陰極構体は、比較例(1)の陰極構体において、陰極スリーブ構造体14の材質を80%Ni−20%Crとし、陰極スリーブ構造体14に水素処理を施した後、約700℃で酸化処理を行い、その後、湿潤水素中において約1000℃で熱処理を行なうことにより表面にCr2O3を皮膜させて、黒色の陰極スリーブ構造体としたものである。

このように陰極構体の温度のばらつきを求めるのは、以下の理由による。
即ち、カラー表示する陰極線管装置には、3つの陰極構体が具備されるが、各陰極構体の動作温度が大きくばらつくと、電子放射物質層の電子放出特性の劣化速度に差が生じ、陰極線管内の3本の電子ビーム電流がばらつき、ホワイトバランスが崩れ、色調不良の原因となる。

ここで、電子ビーム電流とは、各陰極構体に対応する初期の電流値に対する2000時間経過後の電流値の割合を百分率で示したものである。

つまり、上述の熱伝導量の差を抑えることが、製品上及び製造上の課題となる。

図20(a)に示す中間生成物32aの断面は、図20(b)に示すように、フランジ部34kにおいて肉厚が厚くなっている。

(フランジ部34kの高さについての制約)
このように、陰極構体30の歩留性を向上させるフランジ部34kではあるが、このフランジ部34kを設けることにより、陰極スリーブ構造体34から陰極保持部材33への熱伝導量、即ち、熱損失量の増加を招く恐れがある。

より具体的には、フランジ部34kの高さhを高くすると、陰極スリーブ構造体34から陰極保持部材33への熱伝導量、即ち、熱損失量が増加するため、むやみに高さhを高くすることはできない。
発明者らは、鋭意検討した結果、ヒータ収納部材34aの肉厚を0.05mm、陰極スリーブ支持部材34bの厚み及び幅をそれぞれ0.05mm及び0.25mmとするとき、フランジ部34kの高さhを陰極スリーブ支持部材34bの板厚t1で除した値(以下、「形状比値(C)」という。)と熱損失量との間に、図21に示す特性があることを見いだした。
