【発明の属する技術分野】
本発明は、自動車用部品、半導体装置・部品や電子部品等に使用されるセラミックス焼結体の穴加工方法に関するものである。

【従来の技術】
従来、セラミックス焼結体は硬いため穴開け加工などの後加工が困難であることから、その穴加工を行う場合、図4(a)に示すように、不図示の超音波加工機にセットした工具41を超音波により振動させ、遊離砥粒42により超音波加工を行い下穴44を形成する。次に、図4(b)に示すように、自転可能な砥石45を下穴44内にセットし、セットした砥石45の全体を少しずつ回転させて、所定の直径の穴46とすることで一段の穴加工を行い、この穴加工を下穴44の底まで連続して行うというマシニングセンタによる研削加工を行うことで、所定の穴加工を実施していた。

また、その他、従来の穴加工例としては、図5に示すように、砥石51を回転させながらセラミックス52に対して上下させることで加工するドリルサイクル加工を行い、所定の穴加工を施すことが特許文献1に示されている。

【発明が解決しようとする課題】
このように、下穴を超音波加工で形成した後さらにマシニングセンタによる研削加工を施したり、回転する砥石を上下させるドリルサイクル加工を施したりするのは、セラミックスが高硬度脆性材料であるためである。
しかしながら、上述した従来の穴加工方法では、超音波下穴加工後のマシニングセンタによる研削加工の場合は穴加工の工程が煩雑になり時間がかかるという問題があり、またドリルサイクル加工では、砥石径の穴しか加工できずさらに砥石寿命が短いという問題があった。

また、特許文献1においては、セラミックスに砥石を用いて穴加工を行うセラミックスの穴加工方法に関して、砥石を回転させるとともに回転した砥石を螺旋状に押し込む加工が提案されているが、処理数量が1台の加工機で1個と少なく加工コストが高いためセラミックス製品の量産工法としては採用できないなどの問題があった。

本発明は上述の問題点に鑑みて案出されたものであり、その目的は、任意の形状の穴をセラミックス焼結体中に形成することを簡単な方法で可能にするとともに、一度に大量の処理が可能な量産性に優れたセラミックスの穴加工方法を提供することである。

【課題を解決するための手段】
上述の課題を解決するために本発明は、内部にカーボンピンを埋設したセラミック生成形体を焼成することで焼結体を形成した後、該焼結体から前記カーボンピンの一部を露出させ、該焼結体を酸化雰囲気中で熱処理することにより前記カーボンピンを除去して穴加工を行うことを特徴とするセラミックス焼結体の穴加工方法を提供する。

また、一端が露出したカーボンピンを有するセラミック生成形体を不活性ガス雰囲気中もしくは還元雰囲気中で焼成することで焼結体を形成するとともに、該焼結体を酸化雰囲気中で熱処理することにより前記カーボンピンを除去して穴加工を行うことを特徴とするセラミックス焼結体の穴加工方法を提供する。

【発明の実施の形態】
本発明のセラミックス焼結体の穴加工方法について図1を用いて説明する。
第1の実施の形態におけるセラミックス焼結体の穴加工方法について説明する。

図1(a)に示すカーボンピン11をセラミック生成形体12内に埋設して図1(b)に示すようにセラミックスの焼結体13を得る。セラミック生成形体12の成形については、例えば、メカプレス等を用いてプレス成形する場合、金型(不図示)内に半分ほどの原料粉末を1回加圧して仮成形し、その上にカーボンピン11を設置した後さらに原料粉末を充填し、これら全体を再度加圧成形してセラミック成形体12を加工しても良い。

また、ホットプレス焼成する場合は、図2に示すようにセラミック生成形体12を2個組み以上形成し、この合わせ面にカーボンピン11を配置する凹部12aを設けカーボンピン11を埋設し、セラミック生成形体12同士を合わせることで形成される。

なお、この生成形体12の成形方法として、成形型により成形するものは勿論のこと、セラミックグリーンシートを積層する手法を用いても構わない。

また、本発明の穴加工方法は、成形体を射出成形機等で成形し、その際にカーボンピン11を成形体中に埋設するようにしても良い。複数個の穴加工を行う場合は、埋設するカーボンピン11をその必要数埋設すればよい。

このセラミック生成形体12に用いられるセラミック粉末としては、窒化珪素、炭化珪素、酸化アルミニウム、窒化アルミニウム、ムライト、酸化ジルコニウム、フェライト材料などが用いられる。

また、カーボンピン11は断面丸形状、角形状または穴加工にあわせた任意の形状で良く、そのカーボンの密度は1.5g/cm3以上とすれば良い。1.5g/cm3よりも低い場合にはホットプレス焼成のように加圧焼成した場合にカーボンピン11が変形し、所望の形状の穴加工ができなくなるので好ましくない。特に、30MPa以上の圧力を掛けながら焼成する場合は、焼成時の変形を避けるため1.6g/cm3以上とすることがより好ましい。

本発明の生成形体12をN2ガスやHeガス等の不活性ガス雰囲気中もしくは還元雰囲気中で焼成することにより、カーボンピン11を残した状態で焼結体13を形成することができる。ホットプレス焼成やガス加圧焼成すれば、焼結時の焼結体13の粒界滑りによる緻密化を利用して、生成形体12を焼結時にクラックを発生させることなく焼結させることができる。その後、カーボンピン11の一部を露出させ、酸化させながら除去する。

さらに、焼結体13について、図1(c)に示すように、研削、切断、レーザ加工、サンドブラスト加工、超音波加工、ウォータージェット加工等によりカーボンピン11の一部を露出させた焼結体13を形成する。例えば、平研研削盤等で研削処理しカーボンピン11を露出させた焼結体13を形成させるようにしても良い。

その後、この焼結体13を酸化雰囲気中で熱処理される。即ち、酸化雰囲気中にカーボンピン11が曝されると、炭素と酸素が結合した二酸化炭素となって気化してしまい、焼結体13に埋設したカーボンピンが除去される。従って、切削により穴を形成しなくても穴加工が可能となる。

この熱処理温度はセラミック材料によるが800℃以上とすることが好ましく、処理時間は、除去するカーボンピン11の大きさにより異なるが、直径1mm長さ5mmのカーボンピン11の場合、1000℃で約3時間保持すれば燃焼除去することができる。
このようにして、カーボンピン11が存在したところが穴となり、穴加工を行うことができる。
なお、図1(b)に示したような形状の焼結体13に貫通穴を形成する場合、カーボンピン11の両端面がセラミック表面に露出するように両側面を露出させ、同様の処理を行うと良い。更に、必要に応じて穴内部をサンドブラスト、ウォータージェット等で洗浄処理し、カーボン燃焼後の灰分を除去することも可能である。

次に第2の実施の形態におけるセラミックス焼結体13の穴加工方法について説明する。第1の実施の形態では生成形体12にカーボンピン11が完全に内部に埋設されたものであったが、カーボンピン11の一部が生成形体12の表面に露出された状態で焼成される。

従って、この状態では不活性雰囲気中もしくは還元雰囲気中で焼成することにより、カーボンピン11を焼却させずにそのままの状態で生成形体を焼結させる。その後、焼結体13の表面に機械加工を施さずに穴を形成でき、上記のように、最初からカーボンピン11が生成形体12の表面に露出した状態で生成形体12を焼結させることができる。

この場合の焼成温度、その他の条件としては、第1の実施形態に示したものと同様の条件で可能である。

このようにして形成した焼結体13を酸化雰囲気中で熱処理することにより、上述と同様のカーボンピン11を除去させる。

かくして、本発明の穴加工方法によれば、酸化熱処理において穴形成が行われるために、大量のワークを一括で処理できるため、従来の超音波のよる下穴加工後のマシニングセンタによる研削加工、またはドリルサイクル加工等に比べ、簡単かつ大量に加工することができ、処理時間コストともに大幅に削減することができる。

【実施例】
(実施例1)
主成分として90〜92モル%の窒化珪素に焼結助剤として希土類元素酸化物を2〜10モル%、酸化アルミニウム、酸化珪素を窒化珪素と希土類元素酸化物の総量に対して各々0.2〜2.0重量%と1〜5重量%添加混合して原料粉末を調整した後、プレス成形により平板状の窒化珪素による生成形体12を準備する。

生成形体12の片面には断面半円状の溝12aが形成されており、この溝部12aに長さ10mmのカーボンピン11を配置し、さらに同様の生成形体12を重ね合わせ1組みとし、約1650〜1800℃の温度でホットプレス焼成することにより、焼結体13を得た。カーボンピン11は直径が0.5mm、1.0mm、2.0mmでそれぞれの密度が1.4g/cm3、1.5g/cm3、1.6g/cm3である円柱状のカーボンピン11を配置して各々の焼結体13を作製した。

さらに得られた焼結体13をカーボンピン11の一端が焼結体13表面から露出するよう平研研削盤にて研削処理し、酸化炉にて1000℃で熱処理しカーボンピン11を燃焼除去したのちそれぞれの試料の穴の状態を確認した。結果を表1に示す。

表1から判るように、カーボンピン11の密度が1.5g/cm3以上である試料番号2、3、5、6、8、9は図3(a)に示したように断面丸形状の良好な穴が得られるが、密度1.4g/cm3である試料番号1、5、7においては図3(b)や(c)に示したように断面形状が変形した。また、ピン径が1〜2mmと太い試料番号4、7においては、焼成後のカーボンピン11にワレが発生した。

【発明の効果】
上述したように、本発明の構成によれば、内部にカーボンピンを埋設したセラミック生成形体を焼成することで焼結体を形成した後、該焼結体から前記カーボンピンの一部を露出させ、該焼結体を酸化雰囲気中で熱処理することによりで前記カーボンピンを除去して穴加工を行う方法や、また、一端が露出したカーボンピンを有するセラミック生成形体を不活性雰囲気中や還元雰囲気中で焼成することで焼結体を形成するとともに、該焼結体を酸化雰囲気中で熱処理することによりカーボンピンを除去して穴加工を行う方法であるために、簡単かつ作業時間が短く、一度に大量の処理が可能な量産性に優れ加工精度の高い穴加工が可能となるセラミックス焼結体の穴加工方法を提供することができる。

また、カーボンピンの密度が1.5g/cm3以上であるためにホットプレス焼成等のように、生成形体を加圧しながら焼成する場合、加圧によりカーボンピンが変形して所望の穴形状が得られないといった問題を防止することができる。
