本発明は、ファイバスタブおよびこれを用いた光レセプタクルおよび光モジュールに関するものである。

電気信号を光信号に変換するための光モジュールは、半導体レーザーの光素子をケース内に収納し、光ファイバを通じて光信号を導出するような構造となっている。

上記光モジュールのうち光コネクタを接続するようにしたレセプタクル型の光モジュールは、図4に示すように光レセプタクル15の一端に光素子16を備えるとともに、他端に光コネクタを着脱自在に接続するものである。

上記光レセプタクル15は、ジルコニアからなるフェルール17と、フェルール17の内径に光ファイバ18を挿入固定して得られたファイバスタブ19の後端部をホルダ20に圧入、または接着などで固定し、先端部をスリーブ21の内径に挿入するとともに、ホルダ20とスリーブケース22を圧入、または接着、もしくは溶接等で固定することによって構成されている(特許文献1参照)。

【発明が解決しようとする課題】
しかしながら、図4に示すような光レセプタクルの場合、ファイバスタブ19の後端部をホルダ20に圧入または接着などで固定したのち、ホルダ20をファイバスタブ19ごとスリーブケース22に圧入、または接着、もしくは溶接等で固定する必要があるため、スリーブケース22の製作費用分コストが大きくなり、作業時間が多くなるという課題を有していた。

また、ファイバスタブ19、ホルダ20、スリーブケース22はそれぞれ寸法公差を持っているため、これらの部品を組立てることによって公差が累積して光軸がずれて結合効率が悪くなるという課題を有していた。

さらに、光コネクタを接続するようにしたレセプタクル型の光モジュールにおいて、光レセプタクル15に光コネクタのプラグフェルール8を挿入した際に光コネクタのバネ力によりファイバスタブ15が光素子側に動いて、結合効率が悪化してしまうという課題を有していた。

上記に鑑みて本発明のファイバスタブは、フェルールの貫通孔に光ファイバを挿入固定したファイバスタブにおいて、上記フェルールは一方端に小径部を、他方端に大径部をそれぞれ有することを特徴とするものである。

また本発明のファイバスタブは、上記小径部の直径をd(mm)、大径部の直径をD(mm)としたとき、

【発明の実施の形態】
以下、本発明の実施の形態を図面にもとづいて説明する。

図1は、本発明の光レセプタクルの一実施形態を示す断面図であり、フェルール2に光ファイバ3を挿入固定してなるファイバスタブ1と、ファイバスタブ1の先端部を挿入固定するスリーブ4およびこれらを収納する金具5からなる。前記ファイバスタブ1は、先端部にスリーブ4の内径とほぼ同じ径を有する小径部6を有し、小径部よりやや大きな径を有する大径部7を後端部に備えており、この大径部7が金具5に圧入または接着されることにより、ファイバスタブ1自身の金具5への保持固定とスリーブ4が後端部方向へ抜けるのを防止するストッパーの役割をなしている。

本発明の光レセプタクルでは、前記ファイバスタブ1自身が金具への保持固定とスリーブ4が後端部方向へ抜けるのを防止するストッパーの役割をなしていることから、従来使用されてきたホルダ等の金具を使用する必要がなくなり、さらにホルダをスリーブケースに圧入、または接着、もしくは溶接等で固定する工程を削減することが可能となり、低コストで光レセプタクルを実現することが出来る。また部品点数が減ったことにより、各部品の公差の累積が小さくなるため、良好な結合効率を得ることが出来る。

また前記ファイバスタブ1は大径部7を設けたことから金具5との接触面積が大きくなるため、従来のファイバスタブ1よりも強固に固定することが可能となり、光レセプタクル1に光コネクタのプラグフェルール8を挿入した際に光コネクタのバネ力によりファイバスタブ1が動くことを防止することが出来る。

前記ファイバスタブ1の小径部6の表面粗さは、算術平均粗さ(Ra)0.1〜1.6μm、大径部7は算術平均粗さ(Ra)0.1〜6.3μm程度とすることが好ましい。小径部6の表面粗さが1.6μmを超えると面の凹凸によってスリーブ4の内周面でファイバスタブ1を把持する部分が外周面全体にならず凸の部分で把持することになり接続損失が増大してしまう。大径部7の表面粗さは、小径部6の表面粗さよりわずかに大きくすることにより、前記のファイバスタブ1を強固に固定する効果がより一層期待できる。大径部7の表面粗さが6.3μmを超えると外周面の凹凸により、ファイバスタブ1と光ファイバ3の中心の同心度が悪くなり、結合効率が悪化してまう。なお算術平均粗さRaを0.1μmより小さくすることは加工上非常に困難であり、また加工したとしてもコストが大幅に増大するため表面粗さは0.1μm以上あることが好ましい。

前記ファイバスタブ1の小径部6の径は、φ0.5〜4mm程度であり、特に光コネクタで一般的に使用されているφ1〜3mm程度がより望ましい。大径部7の径は、小径部6の直径をd(mm)、大径部7の直径をD(mm)としたとき、d+0.3≦D≦6d、0.5mm≦d≦4mmとなることが望ましい。

大径部7はスリーブ4を後端部方向へ抜けるのを防止する役割を付与させる必要があるため、最小でもスリーブ4の肉厚と同寸法以上の0.3mm以上小径部6より大きいことが必要である。光モジュールとしたときに大径部7の径が6d以上ある場合、光モジュールの寸法が大きくなり過ぎてしまうため、大径部7の径は6d以下とすることが好ましい。

また前記ファイバスタブ1の小径部6の長さは、0.4mm〜10mmであることが好ましい。ファイバスタブ1の小径部6はスリーブ4に挿入固定されるため、0.4mmより短い場合は固定する長さが不十分で安定してスリーブ4にファイバスタブ1を固定することが出来ない。小径部6の長さが10mmより長い場合、小径部6は全てスリーブ4に挿入固定されるためスリーブ4の寸法も長くなり、光レセプタクルの寸法が必要以上に大きくなる上、部材の寸法が大きくなることにより材料費、加工費が高くなってしまう。

さらに、前記ファイバスタブ1の大径部7の長さは、0.4mm〜10mmで、金具5への挿入性を考慮して小径部6側に0.02mm〜1mm程度の面取りを設けることが好ましい。大径部7の長さが0.4mmより短い場合は、金具5に固定する長さが不十分であり、特に圧入固定しようとする場合には欠けを生じてしまう恐れがある。また10mmより長い場合は、固定する金具5の寸法も大きくなるため、前述の小径部6の場合と同じように、光レセプタクルの寸法が必要以上に大きくなる上、部材の寸法が大きくなることにより材料費、加工費が高くなってしまう。面取り部が0.02mmより小さい場合は、金具5への挿入性を良好にする効果がほとんど得られず、1mmより大きい場合は金具5へ固定する長さが不十分になってしまったり、小径部6と干渉してしまう可能性がある。

ここで、本発明の光レセプタクルに用いるファイバスタブ1に使用するフェルール2の加工方法を説明する。

先ず、フェルール2を例えばジルコニアセラミックスから形成する場合、予め射出成形、プレス成形、押出成形等の所定の成形法によってフェルール2となる円柱状もしくは直方体形状の成形体を得、その後、該成形体を1300〜1500℃で焼成し、小径部6と大径部7が出来るよう所定の寸法に切削加工または研磨加工を施す。なお、成形体に切削加工等によって予め小径部6と大径部7が出来るような形状を形成しておき、その後焼成を行ってもよい。

フェルール2はステンレス、りん青銅等の金属、エポキシ、液晶ポリマー等のプラスチックス、アルミナ、ジルコニア等のセラミックスからなり、特に、ジルコニアセラミックスで形成することが好ましい。具体的には、ZrO2を主成分とし、Y2O3、CaO、MgO、CeO2、Dy2O3などの少なくとも一種を安定化剤として含み、正方晶の結晶を主体とする部分安定化ジルコニアセラミックスを用いることが好ましく、このような部分安定化ジルコニアセラミックスは、優れた耐摩耗性を有するとともに、適度に弾性変形することから、圧入によって固定する際に有利である。

また、スリーブ4はジルコニア、アルミナ、銅などの材料からなっている。主には耐摩耗性を考慮して、ジルコニアなどのセラミックス材料からなることが多い。

さらに金具5は光モジュールとしてケース13と溶接することが多いため、ステンレス、銅、鉄、ニッケルなどの溶接が可能な材料からなっている。主には耐腐食性と溶接性を考慮して、ステンレスが用いられる。

またさらに、スリーブ4の内径の表面荒さは挿入性を考慮して、Ra0.2μm以下が望ましく、ファイバスタブ1の外径とスリーブ4の内径公差は低い接続損失を得るため、±1μm以下が望ましく、スリーブ4の内径寸法はファイバスタブ1を確実に保持するために、0.98N以下の圧入になるよう設計することが望ましい。

次に、図1に示す本発明の光レセプタクルを用いて光モジュールを構成する場合は、図2に示すように光レセプタクルのファイバスタブ1を備えた端面側に、光素子11とレンズ12を備えたケース13を、溶接により接合する。

ここで、上記ファイバスタブ1の該後端傾斜部には、レーザー光源への反射戻り光を防止する為、光アイソレータ14を貼り付けている。

また、ケース13は金具5と溶接することが多い為、ステンレス、銅、鉄、ニッケルなどの溶接が可能な材料からなっている。主には耐腐食性と溶接性を考慮して、ステンレスが用いられる。

なお本発明の光レセプタクルは、上述の実施形態に限定されるものではなく、本発明の要旨を逸脱しない範囲であれば種々の変更は可能であり、上述の実施形態では、ファイバスタブ1が小径部6と大径部7の2つの径を有する段付き形状であったが、図3(a)、(b)に示す断面図のように、小径部6からテーパ形状や曲面形状で径が大きくなる形状でもよく、また同図(c)に示すように2つ以上の大径部7を設けても上述と同様の効果を奏することができる。

【実施例】
先ず、図1に示す光レセプタクルと、比較例として図4に示す光レセプタクルを作製した。

各ファイバスタブに用いたフェルールは、ジルコニアセラミックスからなり、押し出し成形によって円筒状のセラミックス成形体を得て焼成工程で焼き固め、切削加工を行って図1に示す形状のフェルール試料と図3に示す形状のフェルール試料を得た。

こうして得られたそれぞれのフェルールの貫通孔に光ファイバを挿入固定し、先端面を曲率半径20mm程度の曲面に鏡面研磨し、反対側の後端部は、LD等の光素子から出射された光が光ファイバの先端部で反射して光素子に戻る反射光を防止するため、8°の傾斜面に鏡面研磨を行い、ファイバスタブとした。

ついで得られたファイバスタブの先端側をスリーブへ挿入したものを金具へ挿入し、図1の本発明試料の場合はファイバスタブの後端側を金具へ圧入、比較例の試料はファイバスタブの後端側をホルダへ圧入したのちスリーブケースへファイバスタブごと圧入することによって光レセプタクルを作製した。

そして、各光レセプタクル試料の先端側からフェルールを挿入し、フェルール端部に荷重をかけてファイバスタブに負荷がかかるようにし、ファイバスタブの位置ズレをダイヤルゲージによって測定した。

表1より明らかなように、本発明の光レセプタクルのファイバスタブの位置ズレは0〜0.2μm、平均ズレ量は0.08μmであったのに対し、従来の光レセプタクルのファイバスタブの位置ズレは1.1〜16.4μm、平均ズレ量は8.36μmと大きなズレが生じることがわかる。

【発明の効果】
以上のように本発明の光レセプタクルは、フェルールの貫通孔に光ファイバを挿入固定したファイバスタブの後端部を金具に固定し、先端部をスリーブの内孔に挿入する光レセプタクルにおいて、上記ファイバスタブに使用するフェルールが先端部が小径部で後端部が大径部となる2種類以上の径を有することから、従来使用されてきたホルダ等の金具を使用する必要がなくなり、さらにホルダをスリーブケースに圧入、または接着、もしくは溶接等で固定する工程を削減することが可能となり、低コストで光レセプタクルを実現することが出来るとともに、部品点数が減ったことにより、各部品の公差の累積が小さくなるため、本発明の光レセプタクルを用いて、結合効率が良好な光モジュールを容易に得ることが出来る。また、大径部を設けたことから金具との接触面積が大きくなるため、従来のファイバスタブよりも強固に固定することが可能となり、光レセプタクルに光コネクタのフェルールを挿入した際に光コネクタのバネ力によりファイバスタブが動くことを防止することが出来る。
