本発明は、固体電解コンデンサの陰極層形成用の導電性塗料及びそれにより陰極層が形成された固体電解コンデンサに関する。

【従来の技術】
本発明が関連する固体電解コンデンサは、タンタル、アルミニウム、ニオブ等の弁作用を有する金属からなる陽極体を化成処理し、誘電体層を形成した後、さらにその表面に半導体層、カーボン層、陰極層を形成するとともに、陰極層を陰極リードフレームに導電性接着剤を用いて接着固定し、陽極体に通じている陽極体リードを陽極リードフレームに溶接により接続し、さらにその外周面を外装樹脂により外装して構成されている。

【発明が解決しようとする課題】
従来、陰極層は、通常の銀系導電性エポキシ樹脂塗料を使用して形成されているが、そのレベリング性が低いために陰極層の面部分が厚く角部分が薄くなるという欠点があった。即ち、固体電解コンデンサが全体的に丸まった形になり、外周面を外装樹脂により外装した際、外装樹脂層は、直方体に成形されるため、外装樹脂層の厚みにも大きなバラツキが生じるのである。外装樹脂層の厚みの大きなバラツキは固体電解コンデンサに熱負荷がかかった際、外装樹脂層の体積変化を不均一にし、コンデンサ内部の各層にストレスを与える原因となり、コンデンサの故障につながると考えられる。さらに、外装樹脂層の厚さは、極端に薄い部分があってはならないので、陰極層の最も厚い部分を基準に形成しなければならず、陰極層の厚さの不均一さが、コンデンサそのものの大きさを小さくすることの妨げともなっていた。

これまで、この陰極層の厚さのバラツキを解決するためにポリイミド樹脂、ポリアミドイミド樹脂を用いた導電性塗料を使用する方法が検討されてきた。しかし、これらの樹脂を用いた導電性塗料により形成した陰極層は、厚みは均一だが非常に脆い。陰極層が脆いと、陰極リードフレームを接着した後、コンデンサの製造工程で陰極リードフレームが剥がれることがある。以上のように、塗膜が均一で強固になる導電性塗料の開発は困難であった。さらに、近年、電子機器が大量のデジタル情報を高クロック周波数で処理するようになるにつれて、固体電解コンデンサは高周波インピーダンス化の要求が強くなり、それに用いる導電性塗料には、安定した高い導電性と電気的な接合信頼性の向上が求められるようになった。

本発明の目的は、上記の欠点を解消するためになされたものであり、コンデンサ陰極層形成時に均一な厚さの塗膜を形成するレベリング性を有し、かつ、硬化後の塗膜が強固で、陰極リードフレーム接着時の接着信頼性が高く、さらに高い導電性を有する導電性塗料と、それを用いることによる電気特性の安定性と信頼性に優れた固体電解コンデンサを提供しようとするものである。

【課題を解決するための手段】
本発明者は、上記の目的を達成しようと鋭意研究を重ねた結果、後述の導電性塗料を用いることにより上記目的を達成できることを見いだし、本発明を完成したものである。

即ち、本発明は、
弁作用を有する金属からなる陽極体に、誘電体層、半導体性電解質層、カーボン層、陰極層を順次形成し、陰極層と陰極フレーム(端子)を導電性接着剤で接続して樹脂を用いて外装する固体電解コンデンサにおる陰極層形成用導電性塗料であって、
(A)ポリエステル樹脂または変性ポリエステル樹脂、
(B)硬化成分としてフェノール樹脂またはメラミン樹脂、
(C)導電性充填剤および
(D)有機溶剤
を必須成分としてなることを特徴とする固体電解コンデンサ用導電性塗料であり、この導電性塗料を用いて陰極層が形成されることを特徴とする固体電解コンデンサである。

以下、本発明を詳細に説明する。

本発明に用いる(A)ポリエステル樹脂または変性ポリエステル樹脂は、酸、アルコール、または必要に応じて変性剤を用いて反応させて得られる。

ここで用いる必須酸としては、フタル酸、無水フタル酸、イソフタル酸、テレフタル酸、テトラヒドロフタル酸、無水テトラヒドロフタル酸、無水ヘキサヒドロフタル酸、アジピン酸等の飽和酸、または、大豆脂肪酸、アマニ油脂肪酸、ヤシ油脂肪酸、トール油脂肪酸、米ぬか脂肪酸等が挙げられ、これらは単独又は2種以上混合して使用することができる。

本発明に用いる(B)硬化成分はフェノール樹脂またはメラミン樹脂が挙げられる。

フェノール樹脂としては、レゾール型およびノボラック型またはカテコール類等があり、これらは単独又は2種以上混合して使用することができる。

メラミン樹脂としては、メチル化メラミン樹脂、ブチル化メラミン樹脂等のアルキル化メラミン樹脂や一部メチロール基型のメラミン樹脂等があり、何れを用いてもよい。

これらの硬化成分の配合量は、(A)成分のポリエステル樹脂100重量部に対して、3〜150重量部配合することが望ましい。3重量部未満では、ポリエステルを十分に架橋する効果が乏しく好ましくない。また、150重量部を超えると硬化物が剛直になり脆くなる傾向にあり、十分な柔軟性が得られない。さらにワニスのライフも短くなる傾向にあるので好ましくない。

本発明において必要に応じて用いる硬化促進剤としては、ナフテン酸マンガン、ナフテン酸コバルト、ナフテン酸鉛、ナフテン酸亜鉛、オクチル酸マンガン、オクチル酸コバルト、オクチル酸鉛、オクチル酸亜鉛、オクチル酸錫、塩化第一錫、塩化第二錫等の金属触媒やパラトルエンスルホン酸等が挙げられ、これらは単独又は2種以上混合して使用することができる。

本発明に用いる(C)導電性充填剤としては、例えば、銀粉末、銀コート銅粉のような表面に銀層を有する粉末、銅粉末、ニッケル粉末等が挙げられ、これらは単独又は2種以上混合して使用することができる。即ち、この導電性充填剤は、少なくとも銀粉末、銀コート銅粉のような表面に銀層を有する導電性充填剤を含むことが必要である。該導電性充填剤の粒子形状は、特に制限はないが、平均粒径は20μm以下のものである。好ましくは平均粒径が1〜15μmのものを使用する。20μmを超えると塗料中での分散が悪くなり、塗料を塗布する際の作業性に問題が生じる。導電性充填剤の配合割合は、導電性充填剤が(導電性充填剤/(樹脂の固形分+導電性充填剤))の比率で60〜99重量%の範囲であることが望ましい。99重量%を超えると膜形成が困難になり、60重量%未満の場合は導電性が低く、電気的な接合信頼性が得られない。

本発明においては必要に応じて微細シリカ粉末を用いることができきる。例えば、平均粒径1μm以下のアエロジール(日本アエロジール社製、商品名)等が挙げられ、単独又は2種以上混合して使用することができる。ここで、この微細シリカ粉は、全樹脂量に対して0.00〜3.00重量部の範囲であることが望ましい。また、樹脂および導電性充填剤の組成によっては入れなくてもよい。微細シリカ粉が3.00重量部を超えると、導電性が低く、電気的な接合信頼性が得られない。

本発明の導電性塗料は、前述した(A)成分のポリエステル樹脂、(B)フェノール樹脂またはメラミン樹脂、(C)導電性充填剤、(D)有機溶剤を必須成分とするが、本発明の目的に反しない限り、また、必要に応じて硬化触媒、消泡剤、カップリング剤、その他の添加剤を配合することができる。この導電性塗料は、常法に従い、上述の各成分を十分混合した後、さらにディスパース、ニーダー、三本ロールミル等により混練処理を行い、その後減圧脱泡して製造することができる。

【作用】
本発明の導電性塗料は、フェノール樹脂またはメラミン樹脂を硬化成分として併用することにより、ポリエステル樹脂導電性塗膜のレベリング性、塗膜強度、陰極層接着性を改善することができたのである。

【発明の実施形態】
次に、本発明を実施例によって具体的に説明するが、本発明はこれらの実施例によって限定されるものではない。以下の実施例および比較例において「部」とは「重量部」を意味する。

実施例1
攪拌機、温度計、リービッヒコンデンサーを取り付けた2Lの4つ口フラスコに、大豆油脂肪酸206.0部、イソフタル酸105.0部、2−ヒドロキシエチルイソシアヌレート112.0部、およびペンタエリスリトール40.0部を入れ、175℃まで昇温させて1時間保った後、220℃まで4時間かけて反応させ、さらに240℃まで4時間かけて反応させた。240℃になったら、キシレンにて還流を行い、反応を進めた。反応は、コーンプレートによる125℃の粘度が2.5Pa・sになったら終了させ、減圧により還流に使用したキシレンを除去した。その後、プロピレングリコールモノメチルエーテルアセテート390.5部で希釈した。100℃以下となったところでフェノール樹脂のCKM1636(昭和高分子社製、商品名)60.0部、およびフェノール樹脂のスーパーベッカサイト#1001(大日本イン化学工業社製、商品名)32.0部を加えて均一に攪拌した。さらにプロピレングリコールモノメチルエーテルアセテート58.0部、ナフテン酸コバルト0.2部、およびナフテン酸鉛1.0部を加え、30分攪拌後、濾過し、フェノール樹脂変性ポリエステル樹脂▲1▼を得た。

攪拌機、温度計、リービッヒコンデンサーを取り付けた2Lの4つ口フラスコに、エポキシ樹脂のエピコート#1004(ジャパンエポキシレジン社製、商品名)330.0部、エピコート#1007(ジャパンエポキシレジン社製、商品名)165.0部、ヤシ油脂肪酸190.0部、アマニ油脂肪酸48.0部入れ、200℃まで昇温させて1時間保った後、240℃まで4時間かけて反応させた。240℃になったら、キシレンにて還流を行い、反応を進めた。反応は、脂肪酸価3以下になったら終了させ、減圧により還流に使用したキシレンを除去した。その後、150℃以下においてプロピレングリコールモノメチルエーテルアセテート954.0部で希釈した。さらに80℃以下でメラミン樹脂のユーバン169(三井サイメック社製、商品名)248部を加え、30分攪拌後、濾過し、メラミン樹脂変性ポリエステル樹脂▲2▼を得た。
