【発明の属する技術分野】
本発明は各種の家具や建具の表面化粧材として使用される木質化粧シートとその製造方法に関するものである。

【従来の技術】
従来から家具等の表面化粧材として使用される木質化粧シートを得る方法としては、合成樹脂フィルム上に剥離可能な合成樹脂層と接着剤層を積層してなる転写紙を用いて、この転写紙をその接着剤層が木質薄板の表面に接するように重ね合わせたのち、加熱加圧して接着剤を木質薄板の表層部に浸透させると同時にこの接着剤層を介して合成樹脂層を木質薄板の表面に転写する方法が知られている(例えば、特許文献1参照)。

また、木質薄板の表面に目止め層を介して半透明な木目柄印刷層を設けたのち着色透明樹脂層を層着し、しかるのち、この着色透明樹脂層を透明な表面保護層によって保護する木質化粧シートの製造方法もある(例えば、特許文献2参照)。

【発明が解決しようとする課題】
しかしながら、前者の木質化粧シートの製造方法によれば、接着剤層は着色透明樹脂層を木質薄板の表面に接着させることを目的としているものであるから、木質薄板に対してはその表層部のみに浸透しているにすぎず、そのため、木質薄板に含浸樹脂処理特有の透明感を与えることができず、外観的な変化が乏しく意匠的効果が劣る木質化粧シートしか得ることができない。また、木質薄板の表層部のみの接着剤の浸透では、例え、このような接着剤としてホットメルト型の樹脂組成物を用いても、木質薄板に充分な柔軟性を付与することができず、ラッピンク適正に劣るという問題点がある。

また、後者の方法では、木質薄板の表面に半透明な木目柄印刷層を設けているにすぎないので、木質薄板自体の照り感を現出させることができても、高級な外観を呈することができる濡れ状の艶を有する照り感を付与することができず、また、柔軟性に乏しいために、この木質化粧シートを、例えば、洗面台や流し台等のカウンタートップのように角部が円弧状の曲面に形成されている基材の表面に貼り付ける場合や曲率半径の小さい異形断面形状の基材表面に貼り付ける場合には、基材の曲面に沿って湾曲させた時にその曲げ剛性によって亀裂や割れが生じる虞れがあると共に印刷層にクラックが入って商品価値を著しく低下させるという問題点があった。

本発明は上記のような問題点に鑑みてなされたもので、その目的とするところは、透明感と共に化粧表面が濡れ状の艶を有する照り感を発現して意匠的にも優れた高級な外観を呈し、また、使用目的に応じた物性を備えている木質化粧シートとこの木質化粧シートの製造方法を提供するにある。

【課題を解決するための手段】
上記目的を達成するために本発明の木質化粧シートは、請求項1に記載したように、木質薄板の表面に半透明な着色印刷層が層着されていると共に、この着色印刷層を介して木質薄板の表面に塗布された透明または半透明の着色合成樹脂が木質薄板の内部にまで浸透、固化して木質薄板に透明感を付与した構造を有している。

上記木質化粧シートにおいて請求項2に係る発明は、上記木質薄板として厚さが0.15〜0.6mm にスライスされた突板単板を用いていることを特徴とし、請求項3に係る発明は、木質薄板の裏面に繊維質シートからなる裏打ちシートが着色接着剤を介して一体に層着されていることを特徴とする。

【作用】
木質薄板にはその内部にまで透明または半透明な着色合成樹脂が浸透、固化しているので、木質薄板全体が所謂、WPC(Wood Plastic Combination) の状態となって該木質薄板の透明感が増すと共に、この透明または半透明な着色合成樹脂の一部が木質薄板の表面に層着している半透明な着色印刷層の表面を被覆した状態となっているから、透明感を発揮する木質薄板と相まって表面が濡れ状の艶を有する照り感を発現し、且つ、着色印刷層が深みのある立体感を呈する。さらに、木質薄板の内部に浸透、固化している透明または半透明の上記合成樹脂は任意に着色されているから、この合成樹脂の木質薄板内部への浸透量の大小に応じて抑揚のある発色が木質薄板の内部から生じて、上記着色印刷層と相まって一層深みのある外観を呈する。

また、木質化粧シートは、その木質薄板内に浸透、固化している合成樹脂の種類に応じた物性を有している。即ち、該合成樹脂が軟質の場合には、木質薄板はその厚みが0.15〜0.6mm と極めて薄いことと相まって、柔軟性、屈曲性を付与され、亀裂や割れ等が生じることなく、さらには表面の着色印刷層にクラックを生じさせることなく、曲率半径が小さな異形形状や曲面形状をもつ製品基材の表面にラッピングすることができる。一方、該合成樹脂が硬質の場合には、木質薄板に優れた剛性、耐磨耗性が付与され、耐傷性が要求される平坦な床材やカウンタートップの表面化粧シートとして最適に用いることができる。

なお、上記木質化粧シートを製造する場合、木質薄板の表面に半透明な着色印刷層を設ける前に、該木質薄板の表面にブラッシング処理による目開き処理を施しておくことにより、浮造り効果による立体感の付与が可能になると共に、木質薄板の内部に合成樹脂液が浸透し易くなって意匠性や物性の改善効果がより向上させることができる。

【発明の実施の形態】
本発明の実施の形態を図面について説明すると、図1は本発明の木質化粧シートAの一例を示すもので、この木質化粧シートAは木質薄板1の表面に半透明の着色された印刷層2を層着していると共に、該印刷層2の表面に透明または半透明の薄い着色合成樹脂層3が設けられてあり、さらに、この着色合成樹脂層3を形成する同一の透明または半透明の着色合成樹脂が木質薄板1の内部に浸透、固化していて、木質薄板1が所謂WPC化し、透明感が付与されている。また、木質薄板1の裏面には和紙や合成樹脂系の不織布等の薄い繊維質シートからなる裏打ちシート4が着色接着剤5によって層着されている。6は印刷層2を設けている木質薄板1の表面全面に層着している透明な樹脂製保護層である。

上記木質薄板1は、木材を0.15〜0.6mm の厚さ、好ましくは0.2 〜0.5 mmの厚さにスライスされた突板単板であって、この突板単板は連続的に加工されるために、バッドジョイント又はフィンガジョイントによって接続して一定幅を有する帯状の長尺シートに形成しておくことが好ましい。この際、該長尺シートの裏面に接着剤を介して上記繊維質シートからなる裏打ちシート4が一体に積層、接着される。なお、木質薄板1の厚さが0.2mm 以下ではフィンガジョイントが困難となる上に木質化粧シートAに立体感を付与することができなくなり、又、0.5mm以上の厚さにすると、木質薄板1の柔軟性が阻害されて木質化粧シートAを曲率半径の大きな製品基材面に貼着やラッピングをすることが困難となる。この木質薄板1の樹種については特に限定されないが、安価で容易に入手できるものが望ましい。

さらに、上記木質薄板1は通常、厚み調整のために研削処理を行っているが、この研削処理と共にその表面にブラッシング処理による目開き処理が施されている。この目開き処理は、巻き取り、巻き戻し機構を備えている装置を使用して、ロール状に巻回している該長尺シート状木質薄板1を巻き戻しながら巻き取り機構側に中間部に配設したワイヤーブラシによって行われる。目開きの程度は、処理すべき木質薄板1の樹種や厚みに応じてワイヤーブラシの線径や腰の強さ、接触圧力を調整することにより行われる。このワイヤーブラシはステンレスや真鍮、ナイロン製であって、線径が0.1 〜1.0mm 、毛足長さが10〜80mmの範囲のものが使用される。

また、ワイヤーブラシによるラッシング処理を行うと、木質薄板1の表面が多少、毛羽立つので、ワイヤーブラシの後方側グリッドブラシを配設してその毛羽を除去することも可能である。なお、場合によって、木質薄板1の厚み調整を行う研削処理工程を省略してもよい。

上記のように裏面に裏打ちシート4を接着している木質薄板1の表面に、図2に示すように、半透明の着色印刷層2を施したのち、この着色印刷層2を含む木質薄板1の表面全面に透明又は半透明の着色合成樹脂液を塗布して加圧加熱することにより、着色印刷層2が設けられていない木質薄板1の表面部分から該木質薄板1内に該着色合成樹脂液を浸透させ、しかるのち冷却することにより、着色印刷層2の表面に塗布されている着色合成樹脂液を固化させて透明または半透明の薄い着色合成樹脂層3を設けると共に、木質薄板1内に浸透した着色合成樹脂液を固化させて木質薄板1をWPC化させてなる木質化粧シートAを製造する。

この木質化粧シートAの製造方法において、木質薄板1の表面に層着される半透明の着色された上記印刷層2は、グラビア印刷やロールコート等の公知の手法によって絵柄印刷層、或いは半透明インキ層に形成されてなるものであるが、これらの層を積層したものであってもよい。また、この着色印刷層2と木質薄板1との色調を合わせるために、木質薄板1に漂白処理や染色、ワイピング等による着色処理を施しておいてもよい。

さらに、この印刷層2の表面に上記合成樹脂層3を形成するると共に木質薄板1の内部に樹脂液として浸透、固化させる上記透明または半透明の合成樹脂としては、熱可塑性樹脂または熱硬化性樹脂のいずれか一方、若しくはこれらの混合物を用いることができる。熱硬化性樹脂としてはポリエステル樹脂、ポリウレタン樹脂、エポキン樹脂、ジアリルフタレート樹脂等であり、これらの樹脂のプレポリマーやポリマーのみならず、オリゴマーなどを用いてもよい。

屈曲性を有する木質化粧シートAを得るためには、木質薄板1に浸透した合成樹脂液が固化後、可塑性を有した樹脂となるものが望ましく、熱硬化性樹脂そのものに可塑性を付与するには反応条件を調整するか、或いは可塑剤を添加した合成樹脂を用いる。

一方、熱可塑性樹脂としては、ポリオレフィン系、ポリエステル系、エチレン−酢酸ビニル共重合体、ポリアミド系、ウレタン系等の合成樹脂であって、溶剤乾燥型またはホットメルト型の樹脂組成物で接着性を有するように変性された合成樹脂を使用することが望ましい。

この熱可塑性樹脂を用いる場合であっても、木質化粧シートAに柔軟性と共に適度の硬さを付与することが可能で、このような合成樹脂としてはポリエステル系ホットメルトや湿気硬化型ウレタン系ホットメルト、ポリアミド系ホットメルトなど、架橋タイプのホットメルト型接着剤があり、作業環境中のVOC(揮発性有機化合物)などを考慮すると、このようなホットメルト型接着剤を上記合成樹脂3として用いることが好ましい。

この場合、液状のホットメルト型接着剤の粘度は、80〜180 ℃の温度範囲で500 〜60000 mPa・s、好ましくは1000〜40000 mPa・sの粘度範囲のものがよい。粘度が500 mPa・s未満である作業性が悪く、粘度が60000 mPa・sを超えると、木質薄板1の内部への浸透性が悪くなり、木質薄板1の透明感が不足して意匠性が低下する。

さらに、この合成樹脂には、木質薄板1の退色を防止するために紫外線吸収剤や紫外線散乱剤が添加されている。紫外線の吸収や散乱の効果は、この合成樹脂に対する添加量と該合成樹脂の膜厚とも関係するので、0.05〜2.0 g/m2 割合で塗布されるように合成樹脂に添加しておくことが好ましい。その塗布量が0.05g/m2 以下では、木質薄板1の紫外線に対する退色防止効果が弱くなり、2.0g/m2 以上では、コストが高くなって実用的でなくなる。

なお、紫外線吸収剤としては、パラジメチルアミノ安息香酸オクチルなどのパラアミノ安息香酸系、オキシベンゾンなどのベンゾフェノン誘導体、メトキシ桂皮酸誘導体、サリチル酸誘導体などや無機系の酸化セリウムなどがあり、紫外線散乱剤としては、微粒子の酸化チタンや酸化亜鉛が使用できる。ただ、印刷層2の表面や木質薄板1の表面に薄く形成される上記合成樹脂層3の透明性を維持するためには、超微粒子タイプや透明化酸化チタンなど、透明性のある紫外線散乱剤を選択して使用するのが望ましい。

また、上記ホットメルト型接着剤等の合成樹脂に、必要に応じて有機または無機系の顔料、染料、光輝性顔料等の着色剤、体質顔料、ロジン等の改質剤、ワックス等を適量、混合しておいてもよい。このような着色剤や改質剤、ワックス等を添加、混合しているホットメルト型接着剤を木質薄板1内に浸透、固化させることにより木質化粧シートAを製造すると、得られた木質化粧シートAに木質薄板内部から濡れ状の艶を有する照り感を発現させることができ、木質感を一層向上させることができる。

ホットメルト型接着剤等の合成樹脂液を表面に着色印刷層2を設けている木質薄板1内に浸透させるには、まず、該木質薄板1の表面にカーテンスプレー方式や面コーティング方式等のアプリケータによって所定の厚みとなるように塗布する。塗布された合成樹脂層の厚みは、この合成樹脂液を浸透させる木質薄板1の樹種によって多少異なるが、木質薄板1の厚みの1/20〜1/2 、好ましくは1/10〜1/3 の厚み範囲とする。

このように、木質薄板1の表面に塗布したホットメルト型接着剤等の合成樹脂層の厚みを木質薄板1の厚みの1/10〜1/3 とすることにより、該塗布表面を熱圧した後の木質薄板1には、この木質薄板1の裏面にまで合成樹脂が浸透、固化して透明感が付与される。なお、上記合成樹脂液の塗布厚が1/20未満では木質薄板1の深部にまで浸透する樹脂量が不足するため、木質薄板1の透明感が低下すると共に樹脂による木質薄板1の補強効果も低下することになり、塗布量が1/3 以上になると木質薄板1の表面に多量の樹脂が残存してその樹脂層によりシート感が付与され、木質感が低下することになるので好ましくない。

なお、木質薄板1内に浸透させる上記合成樹脂としてホットメルト型接着剤を用いる場合には、該ホットメルト型接着剤を塗布手段によることなく押し出し方式で木質薄板1の1/10〜1/3 の厚みを有するフィルム状に成形しておき、このフィルム状のホットメルト型接着剤を木質薄板1とポリプロピレン等の樹脂コート紙などの離型紙との間に介在させた状態にして離型紙上から熱圧することにより該ホットメルト型接着剤を溶融させて木質薄板1内に浸透させてもよい。この熱圧手段としては、ホット・コールド機能を有するロールラミや平板プレス等の装置を使用することができ、加圧力は木質薄板1の樹種によって異なるが、面圧で2〜20Kg/cm2、好ましくは5〜15Kg/cm2が望ましい。

こうして、内部に合成樹脂を浸透、固化させたのち、上記着色印刷層2を設けている該木質薄板1の表面全面に透明な樹脂製表面保護層6を設けることによって木質化粧シートAを得るものである。次に、本発明の具体的な実施例を示す。

【実施例1】
厚みが0.22mmにスライスしたユーカリの突板をフィンガジョイント等により縦継ぎして連続シートを作製したのち、このシートの裏面に酢ビ系接着剤を介してポリエステル系不織布を裏打ちすることによって木質薄板シートを作製した。次いで、該木質薄板シートを送り速度10m/分でもって巻き取りロールから送り出し、その途上に設けている線径が0.15mmのステンレス製のワイヤブラシによってこの木質薄板シートの表面に目開き処理を施した。なお、この時のワイヤブラシの回転速度は1000回/分であった。この目開き処理に続いて、木質薄板シートの表面にワイピング塗装を施したのち、グラビア印刷によって木目柄の絵柄インキ層を該木質薄板シートの表面に設けることにより、着色木質薄板シートを作製した。

次いで、吐出温度を140 ℃、塗布量を100 g/m2 にセットしてなる加熱可能なダイコーターによってこの木質薄板シートの表面にEVA系ホットメルト型接着剤〔UC035、溶融粘度37900 mPa・s(140 ℃);アロンエバーグリップリミテッド製〕を塗布した。このホットメルト型接着剤層の厚みは95μmであった。引き続いてこのホットメルト型接着剤層上に剥離シートを重ねて該剥離シート上から120 ℃のヒートローラで加熱加圧(線圧5Kg/cm)した後、冷却ローラにて冷却することによってホットメルト型接着剤層を木質薄板シート内に浸透、固化させた。この時、木質薄板シートの裏面からは、ホットメルト型接着剤が滲み出していた。

続いて、木質薄板シートの表面から上記剥離シートを剥がした後、木質薄板シートの表面全面に着色印刷層3の厚みよりも厚い軟質のウレタン系の表面保護層を設けることによって木質化粧シートを得た。この木質化粧シートを通常のラッピング貼り合わせ機を用いて角部の曲率半径が10mmの曲面形状を有する部材にラッピング加工したところ、このラッピング部材の角部の表面にクラックもなく、また、非常に木質の照り感の高い製品が得られた。

【実施例2】
厚みが0.5 mmにスライスしたマンガシロの突板をフィンガジョイント等により縦継ぎして連続シートを作製したのち、このシートの裏面に酢ビ系接着剤を介してポリエステル系不織布を裏打ちすることにより、木質薄板シートを作製した。続いて、木質薄板シートの表面にワイピング塗装を施したのち、グラビア印刷によって2色の木目柄の絵柄インキ層を順次印刷することにより着色木質薄板シートを作製した。

次いで、吐出温度を100 ℃、塗布量を80g/m2 にセットしてなる加熱可能なダイコーターによってこの木質薄板シートの表面にウレタン系ホットメルト型接着剤〔アロンメルトPES120H ショアー硬度(D47);東亜合成株式会社製〕を塗布した。このホットメルト型接着剤の厚みは75μmであった。引き続いて、このホットメルト型接着剤層上に剥離シートを重ねて該剥離シート上から120 ℃のヒートローラで加熱加圧(線圧5Kg/cm)した後、冷却ローラにて冷却することによってホットメルト型接着剤層を木質薄板シート内に浸透、固化させた。この時、木質薄板シートの裏面からは、ホットメルト型接着剤が滲み出していた。

続いて、木質薄板シートの表面から上記剥離シートを剥がした後、木質薄板シートの表面全面に鉛筆硬度で3HのハードコートタイプのUV硬化塗膜の表面保護層を設けることにより木質化粧シートを得た。なお、この表面保護層の厚みは着色印刷層3の厚みよりも厚く且つ表面が平坦な面に形成されている。こうして得た木質化粧シートを厚みが6mmの中比重繊維板(MDF)の表面に酢ビ系接着剤で接着し、床材を得たところ、この床材の表面硬度は、鉛筆硬度で3Hで、意匠性に優れたものであった。

【比較例1】
上記実施例1と同じく、厚みが0.22mmにスライスしたユーカリの突板をフィンガジョイント等により縦継ぎして連続シートを作製したのち、このシートの裏面に酢ビ系接着剤を介してポリエステル系不織布を裏打ちすることによって木質薄板シートを作製した。次いで、該木質薄板シートの表面にワイピング塗装を施したのち、吐出温度を140 ℃、塗布量を100 g/m2 にセットしてなる加熱可能なダイコーターによってこの木質薄板シートの表面にEVA系ホットメルト型接着剤〔UC035、溶融粘度37900 mPa・s(140 ℃);アロンエバーグリップリミテッド製〕を塗布した。このホットメルト型接着剤層の厚みは10μmであった。

引き続いてこのホットメルト型接着剤層上に剥離シートを重ねて該剥離シート上から120 ℃のヒートローラで加熱加圧(線圧5Kg/cm)した後、冷却ローラにて冷却することによってホットメルト型接着剤を木質薄板シート内に浸透、固化させたが、ホットメルト型接着剤が木質薄板の表層部のみに浸透、固化しているのみで、得られた木質薄板シートの裏面からは、ホットメルト型接着剤の滲み出しは認められなかった。

次いで、このホットメルト型接着剤の浸透、固化処理された木質薄板シートの表面にグラビア印刷によって2色の木目柄の絵柄インキ層を順次印刷したのち、軟質のウレタン系の表面保護層を設けることによって木質化粧シートを得た。

こうして得られた木質化粧シートは、図3に示すように、木質薄板シート1’におけるホットメルト型接着剤が浸透、固化している合成樹脂浸透、固化部分3’は表層部のみであり、透明感に乏しく、屈曲性も不十分であった。なお、図中、2’は印刷層、4’は裏打ちシート、5’は該裏打ちシート1’の裏面に裏打ちシート4’を接着させている接着剤層、6’は木質薄板シート1’の表面全面に層着している透明な樹脂製保護層である。

【発明の効果】
