本発明は液滴吐出ヘッド及びその製造方法、インクカートリッジ、インクジェット記録装置に関する。

【従来の技術】
プリンタ、ファクシミリ、複写装置、プロッタ等の画像記録装置(画像形成装置)として用いるインクジェット記録装置は、インク滴を吐出するノズルと、このノズルが連通するインク流路(吐出室、圧力室、加圧液室、加圧室、液室等とも称される。)と、このインク流路内のインクを加圧する駆動手段(圧力発生手段)とを備えた液滴吐出ヘッドとしてのインクジェットヘッドを搭載したものである。なお、液滴吐出ヘッドとしては例えば液体レジストを液滴として吐出する液滴吐出ヘッド、DNAの試料を液滴として吐出する液滴吐出ヘッドなどもあるが、以下ではインクジェットヘッドを中心に説明する。

インクジェットヘッドとしては、インク流路内のインクを加圧するエネルギーを発生する駆動手段として、圧電素子を用いてインク流路の壁面を形成する振動板を変形させてインク流路内容積を変化させてインク滴を吐出させるいわゆるピエゾ型のもの、或いは、発熱抵抗体を用いてインク流路内でインクを加熱して気泡を発生させることによる圧力でインク滴を吐出させるいわゆるサーマル型のもの、インク流路の壁面を形成する振動板と電極とを対向配置し、振動板と電極との間に発生させる静電力によって振動板を変形させることで、インク流路内容積を変化させてインク滴を吐出させる静電型のものなどが知られている。

これらの各種ヘッドの内でも、ノズル開口が形成されたノズルプレート(ノズル形成部材)と振動板とをスぺーサ(流路形成部材)の両面に接着して圧力室(液室)を形成し、振動板を圧電素子により変形させる方式のインクジェットヘッドは、インク滴を飛翔させるための駆動源として熱エネルギーを使用しないため熱によるインクの変質がなく、特に熱により劣化しやすいカラーインクを吐出させる上で利点がある。しかも、圧電振動子の変位量を調整してインク滴のインク量を自在に調節することが可能であるため、高品質なカラー印刷のためのインクジェット記録装置を構成するのに最適なヘッドである。

ところで、インクジェットヘッドは記録媒体上のドットをインク滴により構成する関係上、インク滴のサイズを小さくすることにより、極めて高い解像度での記録、印刷が可能である。

しかしながら、効率よく記録するためには、インク開口の数を多くする(ノズル数を多くする)必要があり、特に、圧電素子を駆動手段とするものにあっては、圧電素子のエネルギーを効率よく使用するために圧力室(加圧液室)を大きくする必要がある。このことは、ヘッドの小型化要請とは相反することである。このような相反する問題を解消するため、通常隣り合う圧力室を区画している壁(隔壁)を薄くすると共に圧力室の形状を長手方向に大きくして容積を稼ぐことが行われている。

このような圧力室やリザーバは、振動板とノズルプレートの間隔を所定の値に保持する部材である流路形成部材にて形成するが、上述したように、極めて小さく、しかも複雑な形状を備えた圧力室を形成する必要上、通常エッチング技術が使用されている。このような流路形成部材を形成する材料としては、感光性樹脂膜が使用されることが多いが、これは機械的強度が低いためクロストークや撓み等が生じ高い解像度を得ようとすると印字品質が低下するという問題がある。

そこで、比較的簡単な手法で微細な形状を高い精度で加工が可能なシリコン単結晶基板の異方性エッチングを用いた部品製作技術、いわゆるマイクロマシニング技術を適用してインクジェットヘッドを構成する部材を加工することが行われるようになっている。特に、結晶方位(110)の単結晶シリコン基板を流路形成部材に用いて、異方性エッチングを行って、圧力室やリザーバを形成することが行われる。単結晶シリコンを使用したスペーサは、機械的剛性が高いため、圧電素子の変形に伴う記録ヘッド全体のたわみを小さくできるとともに、エッチングを受けた壁面が表面に対してほぼ垂直であるため圧力室を均一に構成することが可能であるという大きな利点を備えている。

また、インク開口の数を多くする(ノズル数を多くする)必要ために、ノズル列を2列配置し、更にノズル密度を高めるために2列のノズルを千鳥状に配置することが行われている。この場合、ノズルが連通する加圧液室や加圧液室とノズルとを連通するノズル連通路も2列配置されることになる。

【発明が解決しようとする課題】
ところで、流路形成部材に2列のノズル、ノズル連通路、加圧液室を配置する場合、各列のノズル連通路は隔壁によって分離されるが、この隔壁の対面する長さと隔壁の幅の寸法は滴吐出性能に大きな影響を及ぼし、隔壁の剛性が低いと各列間での相互干渉を引き起こして安定した吐出特性が得られなくなる。他方、隔壁の剛性を高くするために各列のノズル連通路の間隔を広くしすぎるとヘッドが大きくなる。

特にインクジェット記録装置においては、普通紙上に印字した場合、画像の色再現性、耐久性、耐光性、インク乾燥性、文字滲み(フェザリング)、色境界滲み(カラーブリード)、両面印刷性等、インクジェット記録装置特有の画質劣化問題が顕在しており、更に、普通紙にて高速印字しようとした場合には、これら全ての特性を満足して印刷することは極めて難しい課題となっている。

そこで、普通紙を使用した場合での従前の染料系インクに対する問題点を改善するために、着色剤として有機顔料、カーボンブラック等を用いる顔料系インクの使用が普通紙印字に対して検討、あるいは実用化がされている。顔料は、染料とは異なり水への溶解性がないため、通常は、顔料を分散剤とともに混合し、分散処理して水に安定分散させた状態の水性インクとして用いられる。

このような顔料系インクは粘度が高くなり、高粘度インクになるほど各列間での相互干渉を引き起こす場合が多くなる。これは、勿論、顔料系インクに限らず、粘度の高い液体を吐出する場合には同様の課題が生じる。

本発明は上記の課題に鑑みてなされたものであり、各列間での相互干渉を抑制して高い画像品質の記録を行うことができる小型の液滴吐出ヘッド及びその製造方法、このヘッドを一体化することで高い画像品質の記録を行うことができるインクカートリッジ、このヘッド又はインクカートリッジを搭載することで高品質画像を記録できるインクジェット記録装置を提供することを目的とする。

【課題を解決するための手段】
上記の課題を解決するため、本発明に係る液滴吐出ヘッドは、2列の加圧液室はノズルに連通する側の少なくとも一部が対向配置され、一方の列の加圧液室と他方の列の加圧液室が対向している長さと一方の列の加圧液室と他方の列の加圧液室との間の隔壁の幅の比が20以下である構成としたものである。

本発明に係る液滴吐出ヘッドは、2列の加圧液室はノズルに連通する側の少なくとも一部が対向配置され、各列の加圧液室間の隔壁の幅が10μm以上200μm以下の範囲内にある構成としたものである。

ここで、各本発明に係る液滴吐出ヘッドにおいては、流路形成部材がシリコンで形成されていることが好ましい。また、各列の加圧液室の間に肉抜きパターンが設けられていることが好ましく、この場合、肉抜きパターンが所定ビット毎に他のパターンと異なることが好ましい。

また、同じ列の加圧液室間の隔壁の幅と加圧液室の高さの比(高さ/幅)が3以上6以下であることが好ましい。

【発明の実施の形態】
以下、本発明の実施の形態を添付図面を参照して説明する。本発明の液滴吐出ヘッドの実施形態に係るインクジェットヘッドについて図1ないし図4を参照して説明する。なお、図1は同ヘッドの分解斜視説明図、図2は同ヘッドの液室長手方向に沿う断面説明図、図3は同ヘッドの液室短手方向に沿う断面説明図、図4は同ヘッドの要部平面説明図である。

このインクジェットヘッドは、単結晶シリコン基板で形成した流路形成部材である流路板1と、この流路板1の下面に接合した振動板2と、流路板1の上面に接合したノズル板3とを有し、これらによって液滴であるインク滴を吐出するノズル4が連通するノズル連通路(連通管)5を含むインク流路である加圧液室6、加圧液室6にインクを供給するための共通液室8にインク供給口9を介して連通する流体抵抗部となるインク供給路7を形成している。これらのノズル4、ノズル連通路5、加圧液室6、インク供給路7は、それぞれ2列、千鳥状に配置し、以下では、一方の列をノズル列4Aと称し、他方の列をノズル列4Bと称することとする。

そして、振動板2の外面側(液室と反対面側)に各加圧液室6に対応して加圧液室6内のインクを加圧するための駆動手段(アクチュエータ手段)である電気機械変換素子としての積層型圧電素子12を接合し、この圧電素子12をベース基板13に接合している。ベース基板13はチタン酸バリウム、アルミナ、フォルステライトなどの絶縁性基板を用いている。

また、圧電素子12の間には加圧液室6、6間の隔壁部6aに対応して支柱部14を設けている。ここでは、圧電素子部材にハーフカットのダイシングによるスリット加工を施すことで櫛歯状に分割して、1つ毎に圧電素子12と支柱部14して形成している。支柱部14も構成は圧電素子12と同じであるが、駆動電圧を印加しないので単なる支柱となる。

さらに、振動板12の外周部はフレーム部材16にギャップ材を含む接着剤17にて接合している。このフレーム部材16には、共通液室8となる凹部、この共通液室8に外部からインクを供給するためのインク供給穴18(図4照)を形成している。このフレーム部材16は、例えばエポキシ系樹脂或いはポリフェニレンサルファイトで射出成形により形成している。

ここで、流路板1は、後述するように、例えば結晶面方位(110)の単結晶シリコン基板をドライエッチングによる深堀と水酸化カリウム水溶液(KOH)、TMAH液などのエッチング液を用いた異方性エッチングとを併用することで、ノズル連通路5、加圧液室6、インク供給路7となる凹部や穴部を形成したものである。

そして、流路板1のインクに接する面(液流路の壁面)となるノズル連通路5、加圧液室6、インク供給路7の各壁面には酸化膜、窒化チタン膜或いはポリイミドなどの有機樹脂膜からなる耐液性薄膜10を成膜している。このような耐液性薄膜10を形成することで、シリコン基板からなる流路板10がインクに対して溶出しにくく、また濡れ性も向上するため気泡の滞留が生じにくく、安定した滴吐出が可能になる。

また、この流路板1には、図5ないし図7をも参照して、ノズル板接合面側及び振動板接合面側にそれぞれ接着剤逃がし用の肉抜き部(凹部)45、47を形成するとともに、ノズル板接合面側に液室形状(流路形状)に似た形状の擬似液室(凹部)46を形成することによって、ノズル板接合面の凹部以外の表面積と振動板接合面の凹部以外の表面積とが略同じになるようにしている。

このように、流路板1の両面の凹部以外の表面積が略同じになるようにすることで、流路壁面に耐液性薄膜10を形成する場合に、ノズル板接合面側と振動板接合面側の耐液性薄膜の膜応力の差などに起因する流路板1の反りが緩和されるので、流路板1の各面にノズル板3及び振動板2を接着剤接合した場合の接合信頼性が向上するとともに、製造工程における接合不良が低減することで歩留まりが向上して低コスト化を図ることができる。

すなわち、流路板1のノズル板接合面1aと振動板接合面1bの凹部形状及び表面積が大きく異なっていると、例えば、耐液性薄膜としてのシリコン酸化膜を7000Åの厚みで成膜した場合に、シリコン流路板1には6μmを越える反りが発生することを確認している。そのため、流路板1の各面にノズル板及び振動板を接合すると接合不良箇所が発生する。勿論接着剤層の厚みを厚くすることで接合不良はある程度解消できるが、接着剤層の厚みを厚くすることは、接着剤のはみ出しが多くなり、液室部材全体の剛性の点でも好ましくない。

これに対して、流路板1のように液室形状に対応する擬似液室46を形成することで、ノズル板接合面1aと振動板接合面1bの凹部形状及び表面積がほぼ同じになる。そのため、耐液性薄膜としてのシリコン酸化膜を7000Åの厚みで成膜した場合でも、シリコン流路板1の反りは約2μmに抑えることができ、この程度の反りであれば流路板1の各面のノズル板及び振動板を接合しても接合不良箇所が発生しないことを確認した。

図1ないし図4に戻って、振動板2は、ニッケルの金属プレートから形成したもので、例えばエレクトロフォーミング法(電鋳法)で作製しているが、この他の金属板や樹脂板或いは金属と樹脂板との接合部材などを用いることもできる。

この振動板2は加圧液室6に対応する部分に変形を容易にするための厚みが2〜10μmの薄肉部(ダイアフラム部)21及び圧電素子12と接合するための厚肉部(島状凸部)22を形成するとともに、支柱部14に対応する部分及びフレーム部材16との接合部にも厚肉部23を形成し、平坦面側を流路板1に接着剤接合し、島状凸部22を圧電素子12に接着剤接合し、更に厚肉部23を支柱部14及びフレーム部材16に接着剤17で接合している。なお、ここでは、振動板2を2層構造のニッケル電鋳で形成している。この場合、ダイアフラム部21の厚みは3μm、幅は35μm(片側)としている。

ノズル板3は各加圧液室6に対応して直径10〜35μmのノズル4を形成し、流路板1に接着剤接合している。このノズル板3としては、ステンレス、ニッケルなどの金属、金属とポリイミド樹脂フィルムなどの樹脂との組み合せ、、シリコン、及びそれらの組み合わせからなるものを用いることができる。ここでは、電鋳工法によるNiメッキ膜等で形成している。また、ノズル4の内部形状(内側形状)は、ホーン形状(略円柱形状又は略円錘台形状でもよい。)に形成し、このノズル4の穴径はインク滴出口側の直径で約20〜35μmとしている。さらに、各列のノズルピッチは150dpiとし、2列配置により300dpiとしている。

また、ノズル板3のノズル面(吐出方向の表面:吐出面)には、図示しない撥水性の表面処理を施した撥水処理層を設けている。撥水処理層としては、例えば、PTFE−Ni共析メッキやフッ素樹脂の電着塗装、蒸発性のあるフッ素樹脂(例えばフッ化ピッチなど)を蒸着コートしたもの、シリコン系樹脂・フッ素系樹脂の溶剤塗布後の焼き付け等、インク物性に応じて選定した撥水処理膜を設けて、インクの滴形状、飛翔特性を安定化し、高品位の画像品質を得られるようにしている。

圧電素子12は、厚さ10〜50μm/1層のチタン酸ジルコン酸鉛(PZT)の圧電層31と、厚さ数μm/1層の銀・パラジューム(AgPd)からなる内部電極層32とを交互に積層したものであり、内部電極32を交互に端面の端面電極(外部電極)である個別電極33、共通電極34に電気的に接続したものである。この圧電常数がd33である圧電素子12の伸縮により加圧液室6を収縮、膨張させるようになっている。圧電素子12に駆動信号が印加され充電が行われると伸長し、また圧電素子12に充電された電荷が放電すると反対方向に収縮するようになっている。

なお、圧電素子部材の一端面の端面電極はハーフカットによるダイシング加工で分割されて個別電極33となり、他端面の端面電極は切り欠き等の加工による制限で分割されずにすべての圧電素子12で導通した共通電極34となる。

そして、圧電素子12の個別電極33には駆動信号を与えるために半田接合又はACF(異方導電性膜)接合若しくはワイヤボンディングでFPCケーブル35を接続し、このFPCケーブル35には各圧電素子12に選択的に駆動波形を印加するための駆動回路(ドライバIC)を接続している。また、共通電極34は、圧電素子の端部に電極層を設けて回し込んでFPCケーブル35のグラウンド(GND)電極に接続している。

このように構成したインクジェットヘッドにおいては、例えば、記録信号に応じて圧電素子12に駆動波形(10〜50Vのパルス電圧)を印加することによって、圧電素子12に積層方向の変位が生起し、振動板2を介して加圧液室6内のインクが加圧されて圧力が上昇し、ノズル4からインク滴が吐出される。

その後、インク滴吐出の終了に伴い、加圧液室6内のインク圧力が低減し、インクの流れの慣性と駆動パルスの放電過程によって加圧液室6内に負圧が発生してインク充填行程へ移行する。このとき、図示しないインクタンクから供給されたインクは共通液室8に流入し、共通液室8からインク供給口9を経てインク供給路7を通り、加圧液室6内に充填される。

ここで、インク供給路(流体抵抗部)7は、吐出後の残留圧力振動の減衰に効果が有る反面、表面張力による最充填(リフィル)に対して抵抗になる。このインク供給路7の流体抵抗値を適宜に選択することで、残留圧力の減衰とリフィル時間のバランスが取れ、次のインク滴吐出動作に移行するまでの時間(駆動周期)を短くできる。

すなわち、印字(記録)するための着色剤として顔料を使用し、それを分解、分散させるための溶剤とを必須成分とし、更に添加剤として、湿潤剤、界面活性剤、エマルジョン、防腐剤、pH調整剤とを含んでいる。湿潤剤1と湿潤剤2とを混合するのは各々湿潤剤の特徴を活かすためと、粘度調整が容易にできるためである。

以下、上記各インク構成要素について、より具体的に説明する。
(1)の顔料に関しては、特にその種類を限定することなく、無機顔料、有機顔料を使用することができる。無機顔料としては、酸化チタン及び酸化鉄に加え、コンタクト法、ファーネス法、サーマル法などの公知の方法によって製造されたカーボンブラックを使用することができる。また、有機顔料としては、アゾ顔料(アゾレーキ、不溶性アゾ顔料、縮合アゾ顔料、キレートアゾ顔料などを含む)、多環式顔料(例えば、フタロシアニン顔料、ぺリレン顔料、ぺリノン顔料、アントラキノン顔料、キナクリドン顔料、ジオキサジン顔料、チオインジゴ顔料、イソインドリノン顔料、キノフラロン顔料など)、染料キレート(例えば、塩基性染料型キレート、酸性染料型キレートなど)、ニトロ顔料、ニトロソ顔料、アニリンブラックなどを使用できる。

本発明のインクの好ましい態様によれば、これらの顔料のうち、水と親和性の良いものが好ましく用いられる。顔料の粒径は、0.05μmから10μm以下が好ましく、さらに好ましくは1μm以下であり、最も好ましくは0.16μm以下である。インク中の着色剤としての顔料の添加量は、6〜20重量%程度が好ましく、より好ましくは8〜12重量%程度である。

本発明のインクの好ましく用いられる顔料の具体例としては、以下のものが挙げられる。
黒色用としては、ファーネスブラック、ランプブラック、アセチレンブラック、チャンネルブラック等のカーボンブラック(C.I.ピグメントブラック7)類、または銅、鉄(C.I.ピグメントブラック11)、酸化チタン等の金属類、アニリンブラック(C.I.ピグメントブラック1)等の有機顔料が挙げられる。

加圧液室を形成するための流路形成基板にシリコン基板を用いてエッチングで加圧液室などの流路を形成する場合、各列間の隔壁幅h1が10μm未満になると、シリコンのエッチングでサイドエッチングが入り実効的な幅が狭くなったり、レジスト形成でパターン異常が発生し局部的に隔壁幅が狭くなったり、シリコンの結晶欠陥部分でピット状にエッチングが進んだり等、それらの影響で不良率が上がり安定生産が難しくなる。

他方、各列間の隔壁幅h1が200μmを越えると、2つのノズル列4A、4Bのノズル4、4の間隔も大きくなり、滴を混合するケースでの着弾位置精度が低下し、高画質な画像形成が難しくなる。あるいは、設計上の無駄なスペースが生じ、コスト面で不利益となる。また、ノズル面に付着したインクをブレードで拭き取るワイピングや、インクの乾燥によるノズルの目詰まりを防止するキャッピングのためには、ノズル板周囲あるいはノズル板の周囲を押さえるために被せるノズルカバーのエッジからノズルまで間隔をあける必要がある。そのため、ヘッドを小さくしようとすれば、ノズル列の間隔を小さくする必要がある。したがって、対向する加圧液室の間の距離(隔壁幅h1)はできるだけ小さくする方が好ましい。
