一般に塗料を鋼板等の金属帯に塗工する製造プロセスは、高速かつ安定的な塗膜が得られる利点から現在はロールコーター方式が主流となっている。被塗物に接触して塗料を塗るロールをアプリケーターロールと称するが、直接接触による疵入りを防止するため、金属帯への塗工はゴム製のアプリケーターロールが一般に使用される。ゴム製アプリケーターロールは、通常リボン状のゴム素材を隙間なく重ねながら芯金に捲き付け、加硫処理して硬化した後に研磨し、所定の寸法に仕上げるという工程を経て製造されるが、特徴として塗料中の溶剤がゴム内部に浸入しやすく、ロールが膨張した状態で塗工される。この現象を膨潤と呼ぶが、素材の重ね合わせ部分と他の部分とでは膨潤状態に差があり、その結果、塗工ムラとなって板に転写されて外観不良の要因となることがわかる。

この現象を防止するには、それぞれの塗料の特性に応じたアプリケーターロール材質を選択する方法が効果的であるが、これまでは実機試験による試行錯誤に頼らざるを得ず、多大な費用と時間を要していた。

その発明の要旨とするところは、
(1)MEKを含む有機溶剤系塗料をゴムロールで金属帯に塗布するに際し、当該塗料に24時間浸漬したときの、浸漬前後のロールの重量変化率が25%以下、硬度低下が15°以下である材質のゴムロールを使用することを特徴とする有機溶剤系塗料の塗布方法。
(2)塗料成分中に金属フィラーを含むことを特徴とする、前記(1)に記載の有機溶剤系塗料の塗布方法。
(3)MEKを含む有機溶剤系塗料をゴムロールで金属帯に塗布するに際し、当該塗料に24時間浸漬したときの、浸漬前後のロールの重量変化率と、硬度低下量を基に、ロールの材質を決定することを特徴とする有機溶剤系塗料の塗布方法。

【発明の実施の形態】
以下、本発明について図面に従って詳細に説明する。
図1に、リボン状にゴム素材が捲かれた状態、及び加硫処理後に研磨されたアプリケーターロールの表面状態を示す図である。すなわち、図1(a)はアプリケーターロールの全体図であり、図1(b)はアプリケーターロール表面にリボン状にゴム素材が捲かれた状態を示し、図1(c)はアプリケーターロール表面にゴム素材を捲いた後、加硫処理後に研磨された状態を示す図である。この図1に示すように、アプリケーターロール1にゴム素材2がリボン状に捲かれた後、重ね合わせ部3は加硫処理後、他の通常部分4と同じ径に研磨され、外観、及び硬度はロール全体として均質になるように仕上げられるが、塗料を塗工した場合に、鋼板に筋模様が転写される場合がある。本発明者らは、この原因に関して、数々の試験を実施した結果、以下のことを知見した。

すなわち、重ね合わせ部3は通常部分4と比較して圧縮力がかかる状態となっており、加硫処理での架橋状態が異なっており、このような結合状態が異なる部分に溶剤が浸入すると、部分的な膨潤率の変化となって現われ、重ね合わせ部3と通常部分4では塗工状態に差異が発生し、螺旋状の筋模様となって被塗物に転写するというものである。従ってこの筋模様はロールの膨潤率が小さい領域では目立たないが、MEKを含む有機溶剤系塗料のように膨潤性が強い場合には避けて通れない問題である。また、ロール全体の硬度低下が大きい場合は、このような膨潤率の差が目立ちやすくなる。

上記の考え方に基づき、発明者は外観不良を発生させないためのゴムロールの条件を、膨潤率(重量変化率)や、硬度低下の観点から繰り返し探索した。その結果、MEKを含む有機溶剤系塗料でも外観不良が発生しないゴム材質には、ある一定の特徴があることを知見した。すなわち、当該塗料中への所定時間浸漬後、例えば、24時間浸漬後の重量変化率や硬度変化が所定量未満、つまり重量変化率が25%以下、硬度変化が15°以下であるような材質のゴムであれば、何らの問題なく塗工に適用できるというものである。なお、ゴムはその特性上、24時間以上浸漬しても重量や硬度はほとんど変化しないため、試験の効率化を図る上でも24時間の浸漬テストで十分である。

本発明者は、上記知見に基づき、ゴムロール材質と溶剤種の組み合わせにより決定される前記ゴムロールの膨潤性の大きさを基に、ゴムロールの材質を決定することにより、上記のような問題を引き起こすことなく、有機溶剤系塗料を塗工できた。含有成分として金属フィラーを含む塗料では、塗装表面の荒れに沿って内部の金属フィラーも傾き、金属フィラー面での反射光に差異が発生するため、塗工ムラが外観不良として強調され、目立ちやすい。従って、本方法は、金属フィラーを含む塗料を塗工する場合に特に有効である。
