【発明の属する技術分野】
本発明は、金型によって溶融材料を射出成形する射出成形制御方法及びその制御装置に関し、特に、ダイカストマシンや樹脂成形機の射出成形時における射出用油圧シリンダに対する制御において、速度制御工程から圧力制御工程に制御して、前記溶融材料に所定の圧力を加えることができる射出成形制御方法及びその制御装置に関する。

【従来の技術】
アルミニウムは、軽くて熱や電気の良導体であり、良好な耐食性と高い強度を持ち、しかも鋳造及び鍛造などの加工性に優れているという特徴を有する材料であるところから、従来から、多種多様な部品、構造材などに使用されている。例えば、自動車などにおいては、軽量化を目的として、アルミニウム合金製の部品が組み込まれている。この様な部品を製造するには、溶融したアルミニウム合金を金型で射出成形するダイカストマシンが使われている。

近年では、このダイカストマシンで成形された製品についても、高品質なものが求められるようになってきているが、そのダイカストマシンの射出部の性能は、射出成形時のメタル圧の制御によって特徴付けられ、高品質な製品を得るためには、メタル圧を発生する射出シリンダの速度と圧力をミリセカンド(ms)のオーダーで制御しなければならない。

そこで、その制御状態について説明するために、そのダイカストマシンの射出部の構成を、図7に示した。その射出部は、金型キャビティ3を形成する可動金型1と固定金型2を備えており、固定金型2には、金型キャビティ3に射出される所定量の溶融金属Mを貯留する金属スリーブ4が設けられている。この金属スリーブ4に開けられた注入口5から、アルミニウム合金の溶融金属Mが流し込まれる。金属スリーブ4の金型2と反対方向から、プランジャヘッド6が、速度Vで金属スリーブ4内を移動する。このプランジャヘッド6の移動により、溶融金属Mは、金属スリーブ4から金型キャビティ3内に充填される。

プランジャヘッド6は、プランジャロッド7の先端に設けられており、油圧シリンダ(図示されていない)のピストンロッド8が駆動されると、ピストンロッド8の速度Vに応じて、プランジャヘッド6の移動位置が制御される。金属スリーブ4内に流し込まれた溶融金属Mを金型キャビティ3に充填して射出成形する場合、速度Vは、一定に制御されるわけではなく、品質の高い製品を得るためには、プランジャヘッド6の移動は、位置p0から位置p1までは(低速域)、低速で、位置p1から位置p2までは(高速域)、高速で制御される。

金属スリーブ4内の空間が、溶融金属Mで充満された位置p1が高速域開始点となり、金型キャビティ3へ溶融金属Mが高速充填される。その完了点が位置p2である。位置p2の直前では、溶融金属Mの流れ抵抗が大きくなり、速度が急激に低下する。増圧制御は、位置p2付近から開始されるので(増圧域)、メタル圧PMも上昇し、溶融金属Mは、充填完了後、圧縮されると共に、凝固も進むので、プランジャは、位置p2を過ぎると、微速で前進し、位置p3で停止する。ここで、金型キャビティ3内で、溶融金属Mが冷却されて、製品となる。

このメタル圧PMについて、図8に示したダイカストマシンの射出部の構成を参照して説明する。メタル圧PMは、プランジャヘッド6が金属スリーブ4内を移動することによって、プランジャヘッド6の溶融金属Mの接触面で発生するものであり、溶融金属Mが金型キャビティ3に充填完了されると、金型キャビティ3内の溶融金属Mの全体に増圧時のメタル圧PMがかかることになる。

ここで、油圧シリンダの出力をFPとすると、プランジャヘッド6の位置pでのメタル圧PMは、

以上のように、金属スリーブ4内に貯留された溶融金属Mを射出成形するには、プランジャヘッド6の移動について、低速域及び高速域における速度制御と、増圧域における増圧制御とが行われる必要がある。プランジャヘッド6の移動を制御して、溶融金属Mの射出成形を実現するために、油圧シリンダの制御を、速度制御してから増圧制御に切り換えて、所定の油圧出力が得られるように油圧制御回路を構成していた。以下に、代表的な油圧制御回路の種々の従来例を説明する。

図9に、差動方式の油圧制御回路を示した。油圧制御される油圧シリンダ11は、移動するピストン12を挟んで、第1圧力室H1と第2圧力室R1とを有し、ピストン12は、直径Dであり、プランジャロッド7に連結されたピストンロッド13を有している。このピストンロッド8の直径は、dである。

ピストンアキュムレータによる油圧源ACC1に蓄積された油は、速度制御用のバルブ16により流量制御され、油圧シリンダの第1圧力室H1に入り、ピストン12は、左方に動く。同時に第2圧力室R1の油は、バルブ14を通って第1圧力室H1に入る。第1油圧室H1と第2油圧室R1の圧力は、ほぼ同一となり、従って、油圧源ACC1からの油量は、ピストン12のロッド径dに相当する量で済む。しかし、出力も概略、(ロッド径dに相当する面積)×(H1室の油圧)となり、小さい。

プランジャヘッド6が所定位置p2まで左行すれば、速度制御優先工程から増圧制御優先工程に切り換えるため、図示されていない制御装置から切換指令が出される。その結果、バルブ14及び15は、各々「開から閉へ」、「閉から開へ」と制御され、油の流れ方が変わる。即ち、第2圧力室R1の油は、バルブ15から増圧時間制御バルブ17を通って、タンクに抜け、第2圧力室R1の油圧は、0になる。一方、第1圧力室H1には、油圧源ACC1からの油が入り続け、ピストンロッド13の出力は、最大で、(ピストン径Dの面積)×(H1室の最大油圧)となる。これが、増圧制御優先工程の状態である。

以上のようにして、差動方式による油圧制御回路は、バルブ14とバルブ15とが、交互にON、OFF制御されることにより、速度制御優先工程から増圧制御優先工程に切り換えられる。

図10に、ブースト方式による油圧制御回路を示した。油圧シリンダは、第1油圧シリンダ21と第2油圧シリンダ21’からなり、第1油圧シリンダ21には、第1圧力室H21と第2圧力室R21が、第2油圧シリンダ21’には、第1圧力室H22と第2圧力室R22が備えられている。第1油圧シリンダ21のピストンロッド23の先端に第2油圧シリンダ21’の第1圧力室H22内の油を介して第2油圧シリンダ21’のピストン22’に伝えられる。このブースト方式油圧制御回路の油圧出力は、ピストンロッド23’から得られ、ピストンロッド23’がプランジャロッド7に連結される。

油圧源ACC2に蓄積された油は、バルブ24を通って速度制御用のバルブ26により流量制御され、油圧シリンダ21’の第1圧力室H22に入り、ピストン22は、左方に動く。同時に、第2圧力室R22の油は、タンクへ抜ける。この際の油量は、差動方式のピストンロッド径dに対応するピストン径d’に相当する。出力も、差動方式の場合に同じである。制御工程の切換指令により、バルブ24及び25が、切り換えられ、油の流れは、油圧源ACC2からバルブ25を通り、増圧時間制御バルブ27を通って、油圧シリンダ21の第1圧力室H21に入り、上述の差動方式の場合と同様の油圧を出力する。このとき、第2圧力室R21の油は、タンクに抜ける。

このブースト方式による油圧制御回路でも、バルブ24とバルブ25とが、交互にON、OFF制御されることにより、速度制御優先工程から増圧制御優先工程に切り換えられる。

次に、図11に、2段油圧源方式による油圧制御回路を示した。上述したブースト方式による油圧制御回路では、ピストンロッド23’の径をdとして、出力制御工程では、ブースト側のピストンの径DCを使い、第1圧力室H22の油圧を増圧して、所定の油圧を出力していた。ここでの2段油圧源方式では、第1圧力室H3の油圧用に、最初から必要な高い圧力で圧力源ACC32へ蓄積しおき、速度制御優先工程では、油圧源ACC31側の油圧を使用する。そして、増圧制御優先工程では、油圧源ACC32の油圧を使用する。

結果として、上述の差動方式又はブースト方式の場合と同様に、バルブ34とバルブ35のON、OFFを切り換えることにより、速度制御優先工程から増圧制御優先工程に切り換えられる。

以上に説明した3方式による油圧制御回路における長所と短所を比較すると、長所について、差動方式では、油圧源ACCの消費油量が小、機構が簡単、増圧機構が静的であり、ブースト方式では、可動するピストンの質量が小、最終メタル圧PMの値の変更が容易で安定であり、2段油圧源方式では、最終メタル圧PM値の変更が容易で安定、ピストン径が上述した2方式の中間となっているのに対し、短所については、差動方式では、可動するピストンの質量が大、最終メタル圧PM値の変更が難しいものであり、ブースト方式では、機構が複雑、増圧機構が動的であり、2段油圧源方式では、油圧源ACCの消費油量が大、油圧源ACCが2個必要でありメンテナンス増となることなどが挙げられる。

そこで、上述した各油圧制御回路の長所及び短所を考慮し、速度制御優先工程から増圧制御優先工程に切り換える油圧制御回路として、図12に示されるように、図9に示される差動方式の油圧制御回路と、図11に示される2段油圧源方式による油圧制御回路とにおける特徴を組み合わせて、一つの系統による油圧制御回路を形成することができる。

以上の種々の方式による油圧制御回路の特徴を纏めると、速度制御工程では、差動方式、ブースト方式及び2段油圧源方式について、射出シリンダ径d、油圧源ACCの圧力は、全て同じであり、増圧制御工程では、最終出力は、差動方式とブースト方式においては、(ピストン径Dの面積)×(油圧源圧力)となるのに対し、2段油圧源方式では、(ブーストシリンダ径DCの面積)×(油圧源の圧力)となる。

ここで、油圧制御回路における油圧特性について、差動方式による油圧制御回路を例にして説明する。その油圧特性グラフを、図13に示した。同図において、横軸は、ミリセカンド(ms)の時間軸を示し、10ms単位で目盛ってある。時間0は、溶融金属Mの金型キャビティ3への充填が完了し、増圧制御が開始されるタイミング(高速充填完了時及び増圧開始基準点)を示し、このタイミングを基準にして目盛ってある。また、左側縦軸は、プランジャヘッドの速度Vを示している。さらに、右側縦軸は、第1圧力室H1の油圧PH、第2圧力室R1の油圧PR、そして、メタル圧PMをそれぞれ表しているが、油圧PH及びPRと、メタル圧PMとでは、それらの値の大きさが異なるため、目盛りの度合いを違えてある。

図8に示されるように、溶融金属Mの射出成形時には、メタル圧PMが発生するが、良好な品質の製品が得られるためには、その射出成形時のメタル圧PMの時間に対する変化は、図13のグラフにおいて、太い実線で示される曲線PMとなることが望まれる。つまり、時間t3までは、速度制御工程であり、時間t3において、バルブ14及び15のON・OFF状態が切り換えられ、増圧制御工程に移行した後、所定圧力値まで増圧されるというものである。

この様なメタル圧PMを発生させるため、図9に示された差動方式による油圧制御回路では、先ず、バルブ14をONに、バルブ15をOFFに制御すると、油圧PHと油圧PRとの差によって、ピストン12が左方向に、所定速度Vで駆動される。時間t2を過ぎると、つまり、図7に示されるように、プランジャヘッド6が位置p2に近づくと、溶融金属Mが金型キャビティ3にほぼ充填されるので、速度Vは、自然減速が始まる。

溶融金属Mの完全な充填が終了する時間t3においては、油圧PHと油圧PRは、平衡状態となり、この平衡状態以上の油圧は、高くならない。そのため、メタル圧PMも上昇しないことになるので、この時間t3のタイミングで、増圧制御工程を開始するように制御する。そこで、バルブ14をOFFに、バルブ15をONに制御すると、第2油圧室R1の油がタンクに流れ出し、油圧PRが0に向けて減圧され、ピストン12に作用する油圧が、油圧PHとなる。時間t3以降において、この油圧PHが保持されれば、メタル圧PMが増圧され、油圧PRが0となる設定された増圧時間t4において、所定圧力で飽和するようになる。このメタル圧PMの増圧により、プランジャヘッド6は、増圧域の位置p3まで進み、ここで止まる。

なお、バルブ14及び15の制御系には、多少の遅れがあるため、時間t3のタイミングでON・OFF制御がされるように、その遅れを見込んだ上で、時間t1の段階で、バルブ切換指令を出すようにしている。時間t3で、速度制御工程から増圧制御工程に円滑に切り換わるように制御される。

【発明が解決しようとする課題】
しかしながら、油圧制御回路において、速度制御工程から増圧制御工程に円滑に切り換えられない場合がある。その切換タイミングが、例えば、切換予定の時間t3から10ms遅れたとすると、メタル圧PMは、図13の太い破線で示したメタル圧PM1のような変化となる。これは、差動方式の油圧制御回路においては、油圧PRを減圧することで、メタル圧PMを得ているので、油圧PH1のように、10ms遅れて上昇しだすことによるものである。このメタル圧PM1の変化は、射出成形による製品の品質に大きく影響することになり、問題である。

なお、図13に示したメタル圧PM1は、バルブ15の切換がバルブ14の切換より遅れた場合を示しているが、逆に、バルブ14の切換がバルブ15の切換より遅れた場合には、第2油圧室R1の油が早めに抜かれてしまうために、第1油圧室H1の油圧が一時的に下がることになるので、メタル圧PMが増圧されるべきであるのに、下がってしまい、全体として高い油圧が得られない(このときのメタル圧PMのグラフは、図示されていない)。

ダイカストマシンの油圧シリンダを制御する油圧制御回路のいずれの方式によっても、これらは、いずれも2つのバルブをON・OFF制御することにより、速度制御工程から増圧制御工程に切り換えられるものである。速度制御工程では、スリーブ4に充満された溶融金属Mの凝固層が、極薄状態を維持している時間で、金型キャビティ3内にあるガス体をできる限り排出して、溶融金属Mを充填させる工程で、現在の実用値は、プランジャヘッド6の速度に換算して、V=2〜7(m/s)である。

増圧制御工程では、金型キャビティ3に充填された溶融金属Mの凝固層が極薄状態の内に、溶融金属Mに高圧を加える必要があり、現在の実用値は、メタル圧PM=40〜90(MPa)、増圧時間は、0.01〜0.1秒、程度である。この範囲で最適値を選んで設定している。

この速度制御工程から増圧制御工程の切換時間の実用値は、0.02〜0.03秒であり、バラツキがないことが重要である。例えば、同じ金型で量産している鋳造条件が、メタル圧PM=80(MPa)、増圧時間=0.03(秒)であった場合、切換時間のバラツキが0.02秒であるなら、増圧時間は0.03〜0.05秒となり、良品率は、大幅に低下する結果となる。そのため、この速度制御工程から増圧制御工程への切換時間は、0.01〜0.02秒が要求されている。

従って、これを制御するには、0.001〜0.002秒の分解能が必要である。とりわけ、バルブ14とバルブ15との同期性は重要である。しかし、現状では、バルブ14とバルブ15について、それぞれ独立したバルブとして単独制御しているので、それらのバルブの射出特性(時間・速度・圧力)には、2つのバルブ間にバラツキがある。この特性差が、切換時間を増大させる結果となり、製品品質に影響し、問題となっている。

図9乃至図11に示した油圧制御回路における2個のバルブは、各々独立したバルブであり、電気アクチュエータと油圧作動バルブとで構成されており、これらのバラツキは、現状、次のレベルである。

これらを合わせると、0〜0.024秒となるので、この切換時間を、0〜0.005秒程度にする必要がある。

そこで、本発明は、射出成形機を駆動する油圧シリンダの油圧制御において、2つのバルブによっていた油圧制御機能を一つの切換バルブで実現し、溶融金属の射出成形における速度制御工程から増圧制御工程への切換時間を短縮し、工程間の切換制御を円滑に行える射出成形制御方法及びその制御装置を提供することを目的とする。

【課題を解決するための手段】
以上の課題を解決するため、本発明では、金型による溶融材料の射出成形時において、該溶融材料に所定圧力を加える油圧シリンダを速度制御工程から増圧制御工程に制御する射出成形制御方法において、速度調整された第1油流を前記油圧シリンダに供給して前記速度制御工程とする第1ステップと、増圧時間設定された第2油流を前記油圧シリンダに供給して前記増圧制御工程とする第2ステップとを含め、前記第1ステップから前記第2ステップへの切り換えは、切換バルブが前記第1油流と前記第2油流を切換制御することとした。

次に、溶融金属を射出成形するときにおける速度制御工程から増圧制御工程に切り換える本発明の実施形態について、図1乃至図7を参照して説明する。

従来の射出成形の油圧制御回路において、速度制御工程から増圧制御工程に切り換えるために、独立制御される2つのバルブを用いていたため、それらのバルブの制御には、バラツキがあり、その切換を適切なタイミングで行うことができなった。そこで、本実施形態の油圧制御回路に使用するバルブは、これら2つのバルブの切換機能を一つの切換バルブに纏めることとした。そして、この切換バルブにおいて、切換が円滑に行われ、その切換に要する時間をできるだけ短縮する工夫を施した。

油圧源ACC1に蓄積された油が、速度制御用バルブ16を通って、油圧シリンダ11の第1油圧室H1に入る(この場合、バルブ16の開度は、低速である)。ピストンロッド13は、左方向に動くので、第2油圧室R1の油は、バルブ14を通って第1油圧室H1に入る。ピストンロッド13が位置p1相当の所へ移動したとき、高速射出の指令が出され、速度制御用バルブ16が急激に開度を開き(時間は、0.01秒)、ピストンロッド13の速度は、高速となる。油の通路は、低速の場合と同じである。ピストンロッド13が位置p2相当の所に近づいたときには、溶融金属Mの流れ抵抗が急増するので、速度は、急激に低下すると共に、メタル圧PMも流れ抵抗に比例して、上昇する。この時間も、0.01秒程度である。油圧制御回路のままの出力は、ピストンのロッド径dに相当する出力が最大であり、増圧メタル圧値(PM)には達しない。従って、位置p2の直前で、切換バルブ18を作動させ、ピストン径Dに相当する出力値が必要となる。

以上の様に、本発明の射出成形制御方法及びその切換制御装置によれば、従来の射出成形の油圧制御回路において、速度制御工程から増圧制御工程に切り換えるために、独立制御される2つのバルブを用いなければならなかったため、それらのバルブの制御には、バラツキがあり、その切換を適切なタイミングで行うことができなったのに対し、これら2つのバルブの切換機能を一つの切換制御装置に纏めることができたことにより、速度制御工程から増圧制御工程への切換制御が円滑に行われ、その切換タイミングがずれることがない。
