【発明の属する技術分野】
本発明は、複写機、レーザービームプリンタ、ファクシミリ等の電子写真方式の画像形成装置に用いられ、感光体に対して帯電処理を行う帯電部材に関するものである。

【従来の技術】
従来より、複写機、レーザービームプリンタ、ファクシミリ等の電子写真方式の画像形成装置では、像担持体である感光体の表面を帯電させて静電潜像を形成して画像形成を行う。感光体に対して帯電処理を行う帯電部材としては、コロナ帯電方式に比べて低オゾン・低電力の帯電ローラを用いた帯電方式が一般的に用いられていた。
帯電ローラを用いた帯電方式としては、感光体にローラを接触させる接触帯電方式が一般に用いられていた。
しかし、接触帯電方式は、以下の問題があった。1つには、帯電ローラを構成している物質が帯電ローラから染み出し、被帯電体の表面に付着移行するために、被帯電体に帯電ローラ跡がつくことである。また、帯電ローラに交流電圧を印加したときに被帯電体に接触している帯電ローラが振動するために、帯電音が起きることである。さらに、特に上述の染み出しによって、よりトナー付着がおこりやすくなり、感光体上のトナーが帯電ローラに付着し、帯電性能が低下したり、帯電ローラ構成物質が感光体へ付着したりする。また、感光体を長期停止することにより、帯電ローラが永久変形してしまう。

このような問題を解決する方法として、特開平03−240076号公報等では、帯電ローラを接触させず、感光体に近接させる近接帯電方式に関する技術が提案されている。
近接帯電方式は、帯電ローラと感光体との最近接距離が0.005〜0.3(mm)になるように対向させ、帯電ローラに電圧を印加することにより、感光体の帯電を行う帯電方式である。感光体と帯電ローラとの間の空隙を形成させるためには、帯電ローラ両端の非画像領域にスペーサ等の空隙保持部材を介在して近接させる。近接帯電方式では、帯電装置と感光体が接触していないために、接触帯電方式で問題となる、帯電ローラ物質の感光体への付着及び帯電ローラの永久変形は問題とはならない。また、感光体上のトナー付着による帯電ローラ性能の低下に関しても、帯電ローラに付着するトナーが少なくなるため、近接帯電方式の方が優れている。

近接帯電方式に使用される帯電ローラの要求特性は、接触帯電方式に使用される帯電ローラとは異なる。接触帯電方式で一般的に用いられてきた帯電ローラは、芯金の周囲に加硫ゴム等の弾性体が被覆された構成となっている。接触帯電方式では感光体を均一に帯電させるため、感光体に対して帯電ローラが均一に接触することが必要とされるからである。
近接帯電方式において、このような弾性体で形成された帯電ローラを使用した場合には、弾性体で形成された帯電ローラの場合、弾性体の変形により空隙を均一にすることが困難である。その結果、帯電電位変動やそれに起因する画像ムラが発生してしまう。また、弾性体を形成する加硫ゴム材料は、経時でのへたり、変形が生じやすく、そのため経時で空隙が変動してしまう。
上記不具合の解消のために、近接帯電方式の帯電ローラには、非弾性体である熱可塑性樹脂を用いられることが考えられる。これにより、感光体と帯電ローラとの間の空隙を均一にすることが可能である。

帯電ローラによる感光体表面への帯電メカニズムは、帯電ローラと感光体との間の微小放電におけるパッシェンの法則に従った放電であることが知られている。感光体を所定の帯電電位に保持する機能を得るためには、熱可塑性樹脂の抵抗値を半導電性領域(106〜109Ω・cm程度)に制御した抵抗調整層を帯電ローラに設けることが必要となる。
抵抗値を制御する方法としては、熱可塑性樹脂中にカーボンブラック等の導電性顔料を分散させる方法が一般的である。しかし、導電性顔料を用いて抵抗調整層を半導電性領域に設定しようとすると、抵抗値のばらつきが大きく、部分的帯電不良等の画像欠陥が発生するなどの問題がある。

一方、抵抗値を制御するための別の手段として、特開平10−161397号公報等では、イオン導電性材料、すなわちLi塩等の電解質塩を用いる帯電部材が提案されている。イオン導電性材料はマトリックスポリマー中に分子レベルで分散するため、導電性顔料が分散する上記のものに比べて抵抗値のばらつきが小さく、部分的な帯電不良は画像品質的に問題とならない。ところが、電解質塩は低分子量であるため、マトリックスポリマーの表面にブリードアウトしやすい性質があり、帯電ローラ表面へブリードアウトした場合にトナーの固着を発生させてしまい、画像不良の不具合を引き起こす。

そこで、イオン導電性材料のブリードアウトを避けるために、高分子量のイオン導電性材料を使用することが考えられる。この場合、イオン導電性材料がマトリックス樹脂中に分散固定化され、表面へのブリードアウトが起こり難い。例えば、特開平7−121009号公報では、4級アンモニウム塩基を有する高分子量のイオン導電性材料を使用することで、経時劣化の少ない帯電部材を開示している。
しかしながら、このようなイオン導電性材料を用いた抵抗調整層における共通の課題として、電気抵抗値の環境依存性が大きく、帯電ローラの抵抗値が低温低湿時には上昇し、高温高湿時には低下してしまう不具合がある。

【発明が解決しようとする課題】
本発明は上記不具合に鑑みてなされたもので、その課題は、近接帯電方式の帯電部材における抵抗値ばらつき、トナー固着及びそれらに伴う帯電不良を防止でき、かつ、環境安定性に優れた帯電部材及びそれを有する画像形成装置を提供することである。

【課題を解決するための手段】
上記課題を解決するために、請求項1に記載の本発明は、導電性支持体と、導電性支持体上に形成される抵抗調整層と、抵抗調整層の表面を被覆する保護層とからなる帯電部材において、前記抵抗調整層は、エチレン−エチルアクリレート共重合体と、ポリエーテルエステルアミドとを含有する樹脂組成物からなることを特徴とする帯電部材である。
請求項2に記載の本発明は、前記抵抗調整層に含有される樹脂組成物は、エチレン−エチルアクリレート共重合体が30〜70重量%、ポリエーテルエステルアミドが70〜30重量%の配合比であることを特徴とする請求項1記載の帯電部材である。
請求項3に記載の本発明は、前記保護層は、導電性粒子が分散される樹脂組成物であることを特徴とする請求項1または2に記載の帯電部材である。
請求項4に記載の本発明は、前記保護層をなす樹脂組成物は、フッ素樹脂、シリコーン樹脂、アクリル樹脂、ポリアミド樹脂、ポリウレタン樹脂、ポリエステル樹脂、ポリビニルブチラール樹脂のうちのいずれかからなることを特徴とする請求項1ないし3のいずれかに記載の帯電部材である。
請求項5に記載の本発明は、少なくとも、帯電部材と、被帯電体とを備える画像形成装置において、前記帯電部材は、請求項1ないし5のいずれかに記載の帯電部材であって、被帯電体上に近接配置させて用いられることを特徴とする画像形成装置である。

【発明の実施の形態】
以下、図面に基づき、本発明を説明する。
図1は電子写真方式の画像形成装置の一例を示す概略構成図である。
101は静電潜像が形成される感光体、102は感光体101に接触あるいは近接配置されて帯電処理を行う帯電ローラ、103はレーザー光あるいは原稿の反射光等の露光、104は感光体101の静電潜像にトナーを付着させる現像ローラ、105は帯電ローラ102に電圧を印加するためのパワーパック、106は感光体101上のトナー像を記録紙107に転写処理する転写ローラ、107は給紙部から搬送されてきた記録紙、108は転写処理後の感光体101をクリーニングするためのクリーニング装置、109は感光体101の表面電位を測定する表面電位計である。なお、図1では、他の電子写真プロセスにおいて通常必要な機能ユニットは、本件では必要としないので省略してある。

画像形成装置では次のような手段で、画像の形成を行う。
1.帯電ローラ102が、感光体101の表面を所望の電位に帯電する。
2.不図示の露光装置が、感光体101に露光103を投射して、所望の画像に対応する静電潜像を、感光体101上に形成する。
3.現像ローラ104が、静電潜像をトナーによって現像し、感光体101上にトナー像(顕像)を形成する。
4.転写ローラ106が、感光体101上のトナー像を、記録紙107に転写する。
5.クリーニング装置108が、転写されず感光体101上に残留したトナーを清掃する。
6.転写ローラ106によって、トナー像を転写された記録紙107は、不図示の定着装置へと搬送される。定着装置は、トナーを加熱及び加圧して記録紙107上に定着する。
上記の1から6の手順を繰り返すことによって、記録紙107上に所望の画像が形成されていく。
なお、フルカラー画像形成装置の場合は、記録紙107に直接転写せずに、中間転写体を介して転写しても良い。

図2は本発明における帯電ローラ102の断面図である。
帯電ローラ102は、導電性支持体201の周囲に抵抗調整層202と、抵抗調整層202の表面を被覆する保護層203とが形成されている。
導電性支持体201は、金属、または絶縁材料に金属コーティングや導電性塗料塗布を施したもの等を用いることができる。
抵抗調整層202は、エチレン−エチルアクリレート共重合体と、ポリエーテルエステルアミドとを含む樹脂組成物により形成されている。抵抗調整層の環境依存性低減のためには、樹脂組成物の含水率の変動を抑制することが有効であり、含有水分を抑える本構成が好ましい。

エチレン−エチルアクリレート共重合体は以下の(I)式で示されるものであり、低吸水性であるエチレン単位と耐衝撃性に優れるエチルアクリレート単位から構成される。

エチルアクリレート単位の含有比率は0.1〜0.4が望ましい。0.1未満だと耐衝撃性の低下によるワレの問題が生じ、0.4を超えると軟化し感光体との空隙保持が困難となる。

ポリエーテルエステルアミドは以下の(II)式で示されるものであり、ポリアミド単位のハード成分と、ポリエーテル単位のソフト成分からなる共重合体である。

ポリエーテルエステルアミドはイオン導電性の高分子材料であり、マトリックスポリマー中に分子レベルで均一に分散、固定化される。したがって、導電性顔料を分散した組成物に見られるような導電性顔料の分散不良に伴う抵抗値のばらつきが生じない。また高分子材料であるため、表面へのブリードアウトが生じ難い。

樹脂組成物の配合については、抵抗調整層202の体積固有抵抗を調整する必要があるので、エチレン−エチルアクリレート共重合体が30〜70重量%、ポリエーテルエステルアミドが70〜30重量%とした配合比がよい。
抵抗調整層202の抵抗値は、半導電性領域である106〜109Ω・cmにする必要がある。109Ω・cmを越えると帯電量の不足により、均一画像を得る為の十分な帯電電位を得ることができなくなる。106Ω・cmよりも抵抗値が低いと、感光体101全体への電圧集中、異常放電(リーク)が生じてしまう。

抵抗調整層202を構成する樹脂組成物の製造方法に関しては、特に制限はなく、各材料の混合物を二軸混練機、ニーダー等で溶融混練することによって、容易に製造できる。また、樹脂組成物の強度、硬度をあげる目的から、本発明の目的を損なわない範囲で、ポリオレフィン、例えばポリエチレン、ポリプロピレン、エチレン/プロピレン共重合体等を混合することも可能である。
抵抗調整層202の導電性支持体201上への形成としては、押出成形や射出成形等の手段で導電性支持体201に上記半導電性樹脂組成物を被覆することによって、簡便に行うことができる。また、任意の段階で、表面を切削、研削加工をして、必要とされる表面精度を得ることができる。

保護層203を構成する材料としては、製膜性が良好であるという点で樹脂組成物が好適である。樹脂材料としては、フッ素樹脂、シリコーン樹脂、アクリル樹脂、ポリアミド樹脂、ポリウレタン樹脂、ポリエステル樹脂、ポリビニルブチラール樹脂が非粘着性に優れ、トナー固着防止の面で好ましい。これらは単独あるいは2種類以上組み合わせて用いることができる。
また、樹脂材料は電気的に絶縁性であるため、単体で保護層203を形成すると、帯電ローラとしての特性が得られない。そこで、前記樹脂材料に対し、カーボンブラック等の公知の各種導電性粒子を分散することによって保護層203の抵抗を調整する。また、保護層203と抵抗調整層202との接着性を向上させるため、樹脂材料にイソシアネート等の反応性硬化剤を分散させても良い。

保護層203の抵抗値は、抵抗調整層202のそれよりも大きくなるように形成され、それによって感光体101欠陥部への電圧集中、異常放電を回避することができる。ただし、保護層203の抵抗値を高くしすぎると帯電効率が低下するため、保護層203と抵抗調整層202との抵抗値の差が、103Ω・cm以下であることが好ましい。
保護層203の抵抗調整層202上への形成は、上記保護層構成材料を有機溶媒に分散して塗料を作製し、スプレー塗装、ディッピング等によってコーティングすることによって行う。

【実施例】
以下、本発明の具体的な実施例について説明する。
(実施例1)
導電性支持体としてステンレスからなる芯軸(φ8mm)に、抵抗調整層としてエチルアクリレート含有比が0.25であるエチレン−エチルアクリレート共重合体(NUC6570、日本ユニカー製)50重量%、ポリエーテルエステルアミド(IRGASTAT P18、チバスペシャリティケミカルズ製)50重量%からなる樹脂組成物を、射出成形により被覆した。次いでこの表面に、フッ素樹脂(ルミフロンLF−600、旭硝子社製)、イソシアネート系硬化剤、及び酸化スズ(全固形分に対して60重量%)からなる混合物により膜厚約10μmの保護層を形成し、帯電ローラ(φ12mm)を得た。

実施例1と同様に形成した抵抗調整層の表面に、ポリエステル樹脂(バイロン20SS、東洋紡製)、及び酸化スズ(全固形分に対して60重量%)からなる混合物により膜厚約10μmの保護層を形成し、帯電ローラ(φ12mm)を得た。

導電性支持体としてステンレスからなる芯軸(φ8mm)に、ABS樹脂(GR−1500、電気化学工業製)100重量部に、四級アンモニウム塩基を含有するイオン導電性の高分子化合物(レオレックスAS−1720、第一工業製薬製)30重量部を配合した組成物を、射出成形により被覆した。次いでこの表面に、ポリビニルブチラール樹脂(デンカブチラール3000−K、電気化学工業社製)、イソシアネート系硬化剤、及び酸化スズ(全固形分に対して60重量%)からなる混合物により保護層を形成し、帯電ローラ(φ12mm)を得た。

(試験1)
以上の帯電ローラについて、図1に示した画像形成装置を使用して、感光体の帯電電位測定および画像評価を行った。この際、帯電ローラの両端部に空隙規制部材としてスペーサテープを貼りつけ、帯電ローラと感光体との間の空隙を50μmとなるように配置した。また、帯電ローラに印加する電圧はDC=−800V、AC=2400Vpp(周波数=2kHz)とした。評価環境を23℃、60%RHとした。
また、感光体欠陥部への電圧集中、異常放電によって生じる異常画像の有無を評価した。
次いで連続複写を行い、100,000枚通紙後の帯電ローラ表面へのトナー固着評価及び画像評価を行った。
いずれも評価環境は23℃50%RHである。
以上の評価結果を表1に示す。

表1からわかるように、実施例1〜5の帯電ローラは全項目で良好な結果が得られたが、比較例1〜4の帯電ローラでは不具合が見られた。

(試験2)
実施例1と、試験1で良好な結果を示した比較例5との帯電ローラに関し、抵抗調整層を形成する樹脂組成物の含水率をカール−フィッシャー式含水率計で測定した。評価環境は10℃15%RH、23℃50%RH及び30℃90%RHとした。
以上の評価結果を図3のグラフに示す。
図3からわかるように、各環境下における含水率の変動が、実施例1のほうが明らかに小さいことがわかった。

(試験3)
次に、100Vの電圧を印加した時の、帯電ローラの体積抵抗率を測定した。評価環境は10℃15%RH、23℃50%RH及び30℃90%RHとした。
以上の評価結果を表2に示す。

表2からわかるように、実施例の帯電ローラは各環境下で体積固有抵抗が帯電ローラに必要な半導電性領域(106〜109Ω・cm)を維持しているのに対し、試験1で良好な結果を示した比較例5は、体積抵抗率の環境依存性が大きく、他の比較例とともに、低温低湿時、高温高湿時にその範囲を超えてしまった。

(試験4)
試験1と同様に、図1に示した画像形成装置を使用して、感光体の帯電電位測定および画像評価を行った。また感光体欠陥部への電圧集中、異常放電によって生じる異常画像の有無を評価した。ここでは評価環境を10℃15%RH及び30℃90%RHとした。
以上の評価結果を表3に示す。

表3からわかるように、実施例1〜5の帯電ローラは各環境下で良好な結果が得られたが、試験1で良好な結果を示した比較例5は、体積抵抗率の環境依存性が大きく、他の比較例とともに、低温低湿時、高温高湿時に画像上の不具合が見られた。

【発明の効果】
以上説明したように、請求項1に記載の本発明によれば、抵抗調整層として、エチレン−エチルアクリレート共重合体とポリエーテルエステルアミドとを含有する樹脂組成物を用いることで、含有水分の環境依存性が抑制され、環境安定性に優れた帯電部材を得ることができる。
また、請求項2に記載の本発明によれば、抵抗調整層を構成する樹脂組成物の配合比を規定することで、抵抗調整層に要求される抵抗値を容易に得ることが可能な帯電部材を得ることができる。
さらに、請求項3に記載の本発明によれば、保護層として、導電性粒子を分散した樹脂組成物を用いることで、保護層の電気特性を容易に調整可能な帯電部材を得ることができる。
さらに、請求項4に記載の本発明によれば、保護層を構成する樹脂組成物として非粘着性に優れる樹脂を用いることで、トナー固着を防止した帯電部材を得ることができる。
さらに、請求項5に記載の本発明によれば、上記帯電部材を用いることで、優れた画像品質を得ることが可能な近接帯電方式の画像形成装置を得ることができる。

Description of the Related Art Conventionally, in an electrophotographic image forming apparatus such as a copying machine, a laser beam printer, and a facsimile, an image is formed by charging a surface of a photoconductor as an image carrier to form an electrostatic latent image. As a charging member for performing a charging process on a photoreceptor, a charging method using a charging roller having lower ozone and lower power than a corona charging method has been generally used.
As a charging method using a charging roller, a contact charging method of bringing a roller into contact with a photoconductor has been generally used.
However, the contact charging method has the following problems. One is that the material constituting the charging roller oozes out of the charging roller and adheres to and transfers to the surface of the charged object, so that a trace of the charging roller is formed on the charged object. Further, when an AC voltage is applied to the charging roller, the charging roller that is in contact with the member to be vibrated may generate a charging noise. Further, particularly, due to the above-mentioned bleeding, the toner is more likely to adhere, the toner on the photoconductor adheres to the charging roller, and the charging performance is reduced, and the constituent material of the charging roller adheres to the photoconductor. In addition, the charging roller is permanently deformed by stopping the photoconductor for a long time.
