本発明は、プリン、ゼリー及びヨーグルト等を無菌状態で包装する方法、例えばスチレン系樹脂シートからインラインで容器を成形し、これに食品を充填した後蓋材を用いてヒートシールする、いわゆる成形充填包装(FFS包装)に関する。

従来、プリン、ゼリー及びヨーグルト等の食品を無菌状態で包装する方法として、無菌状態の環境で熱可塑性樹脂シートを成形ゾーンにおいて連続的に熱成形(Thermo−forming)して多数の容器を成形して、インラインで食品充填ゾーンに移送して前記の食品を充填した後、シールゾーンにて蓋材を用いてヒートシールし、その後に食品が充填された個々の容器か、あるいは複数個単位で切り離して商品とするFFS包装が広く行われている。このFFS包装においては、蓋材に施された印刷図柄と容器が常に決められた位置でヒートシールされ、個々の容器か複数個単位で切り離す際に蓋材の印刷図柄と容器が正確に重なっていることが、その商品の意匠性の観点から極めて重要である。しかしながら蓋材に図柄を厳密に等間隔で印刷することは困難であり、ごく僅かなズレであっても、何の調整も行わずに連続してFFS包装を行っていくと、このズレが累積されて、その商品の意匠性が損なわれてしまう。

この課題を解決するために、例えば累積されたズレを光電管等により検知し、蓋材に塑性変形を与える制御機構にてピッチ差を補償する方法が行われている。即ち、図柄及び検出用マークのピッチ間隔が間欠容器駆動機構の寸動距離より僅かに短く印刷された蓋材を使用し、包装工程において所定の位置に設置された光電管等にマークが検知されると塑性変形を伴う制御機構により蓋材のピッチ間隔が所定量引き伸ばされ、これを繰り返すことによりピッチズレをある一定範囲内で制御する方法である。塑性変形を賦与する方法としては、蓋材の両端を所定間隔で固定し、その後、プッシャーで蓋材流れ方向と垂直に引き伸ばし、保持した後に解放する方法等がある。

従来、上記の制御方法に適用される蓋材としては、アルミニウム箔を基材層としてプラスチックフィルムと積層した積層フィルムが用いられてきた。代表的な蓋材としては、例えば特開平9−24960号公報に記載されているような2軸延伸ポリエチレンテレフタレート(O−PET)フィルム/接着剤/アルミニウム箔/接着剤/シーラント層の構成が良く用いられている。この積層フィルムにおいては、アルミニウム箔は、一定の張力が加えられてわずかに引き伸ばされて、その外力が取り除かれた後に、その伸びが維持される塑性体としての性質を有する。このようなアルミニウム箔を基材層とした前記のような構成の積層体を蓋材として用いることにより、前記の制御方法を容易に行うことができる。

一方で、近年使用済みの包装材料を回収して再利用する動きが急速に進んできており、前記アルミニウム箔と樹脂フィルムの積層体からなる蓋材は、両者を完全に分離できないことから、その分別回収ができず焼却するしかなく、焼却した場合もアルミニウム箔は完全に灰化しないため、多量の未焼却物が残るという問題を生じている。更に、アルミニウム箔は裂けやすいため、その包装工程のトラブルで誤って食品に混入した場合に蓋材のアルミニウム箔は金属探知器で検出できないことからこれを除くことができず、より裂けにくい代替材料の開発が望まれている。

【発明が解決しようとする課題】
本発明は、上記問題を解決する為に、アルミニウム箔を含まない蓋材であって、FFS包装装置で良好に使用できる熱可塑性樹脂組成物フィルムの積層体からなり、プラスチックとして回収できるかもしくは容易に焼却処理できる蓋材を提供するものである。

【課題を解決するための手段】
本発明者は、上記の課題を解決することを目的として鋭意検討した結果本発明に至った。即ち、本発明は少なくとも印刷層、基材層とヒートシール層を有し、実質的に熱可塑性樹脂組成物のみからなる積層フィルムであって、且つ該積層フィルムを10%以下の延伸を加えその張力を除いて15秒以上経過した後に、該積層フィルムに残留する塑性変形量が0.2%以上である成形充填包装用蓋材である。又、該蓋材よりなる蓋を有する食品容器包装体である。

【発明の実施の形態】
以下に本発明を詳細に説明する。

一般に成形充填包装用の蓋材は、所定のピッチ間隔で図柄およびマークが印刷された積層体フィルムもしくはシートをロール状に巻いた形状で食品を製造するメーカーに供給され、そこで樹脂シートから熱成形され、更に内容物が充填された容器の上に連続的に供給され、加熱冶具によって該蓋材が容器のフランジ上にヒートシールされ、これによって容器の上に蓋が形成される。この工程の後に切断工具が使用され、容器が一個ずつ、又は1列以上の複数個単位のいずれかに分離されている。該工程では蓋材に施された図柄が容器と可能な限り正確に対応することが肝要であり、そのために前記のピッチ補償工程が備えられている。

本発明において蓋材の塑性変形量とは、前記のピッチ補償工程において固定された両端の中にある所定の長さに印刷されたマーク間の距離を基準とし、その後延伸操作の後一定時間後に同様にマーク間の距離を測定し、その基準距離に対する変化量を最初の基準距離で除した値である。ここで蓋材の延伸量が大きいほど該塑性変形量が大きくなることは言うまでもないが、印刷図柄の商品価値、装置の取り合いから通常は10%以下である。又延伸時の温度は通常5〜35℃の範囲であり、必要により前記温度範囲内の一定温度で行うことが好ましい。該ピッチ補償工程において、延伸後は張力は完全に解放され、その張力を除いた後少なくとも15秒経過した後にヒートシールされるのが一般的である。従って張力を除いた後15秒後の塑性変形量の値が重要である。

本発明の蓋材は、基本的には印刷フィルム層/基材層/ヒートシール層からなり、必要に応じて各層間に接着層を設ける。本発明の基材層はアルミニウム箔を含まず10%以下の延伸を加えその張力を除いた後15秒後に残留する塑性変形量が、0.2%以上に保たれるフィルムであれば、特に限定されるものではない。該当する樹脂としては無延伸耐衝撃性ポリスチレン系フィルム、セロハンフィルム、無延伸低密度ポリエチレンフィルム、無延伸高密度ポリエチレンフィルム等が挙げられる。この基材層の厚さは蓋材の前記塑性変形量を満たすのであれば特に限定されるものではないが、一般的には蓋材の厚さの30%以上の厚さである。

本発明で使用される印刷フィルム層は、一般的に用いられている印刷を施したO−PETフィルムが使用される。該フィルム上に図柄やマークのピッチ間距離が管理された印刷が施される。ピッチ間距離は所定の距離に印刷されるべきであるが、本発明においては、通常印刷ピッチのズレが0.2%以下であるものを用いる。フィルムの厚みは特に限定されるものではないが、12〜25μmが望ましい。厚みが12μm未満であるとラミネート時に寸法誤差を生じやすく、25μmより厚いとコスト面及び塑性変形量の点で不利である。

本発明の蓋材は印刷フィルム層に用いるフィルムとして、必要に応じて帯電防止処理したものを用いる。帯電防止剤として界面活性剤系帯電防止剤、高分子型帯電防止剤等をグラビアロール、ロールコーターやスプレー等で塗布する事ができる。また、これら帯電防止剤を均一に塗布するために、帯電防止剤処理を行う前に、表面にコロナ処理やオゾン処理することが望ましい。

本発明のヒートシール層は容器素材との封止が可能であれば特に限定されないが、エチレン酢酸ビニル共重合体及びワックスを主成分とするホットメルト接着剤、アクリル系接着剤、非相溶樹脂ブレンド系接着剤等が好適に使用される。非相溶系の樹脂ブレンドの例としては、高密度ポリエチレン、低密度ポリエチレン、直鎖状低密度ポリエチレン、ポリプロピレン、ポリブテン−1、ポリ−4−メチルペンテン−1、エチレン−プロピレン共重合体、エチレン−酢酸ビニル共重合体、エチレン−アクリル酸エステル共重合体、スチレン−ブタジエン共重合体およびその水添物、熱可塑性ポリウレタン等のブレンド物があげられる。なお、ヒートシール強度は、手で容易に開封可能な強度であることが好ましく、容器口部に対する剥離強度の最大値が、剥離速度300m/分の際に10〜20Nになることを目安として、シール層の厚さ及び配合を調整する。

これらの印刷フィルム層、基材層及びヒートシール層の各フィルムを積層する方法としては、一般に行われている(1)ドライラミネート法、(2)アンカーコート剤を塗布した後、その上に前記熱接着性樹脂をTダイなどにより、直接押出しコートして積層する方法、(3)積層面にアンカーコート剤を塗布した後、その上に前記熱接着性樹脂のフィルムを、ポリエチレン、またはその他のポリオレフィン系樹脂を接着層に用いて、押出しラミネートにより積層する方法があり、いずれの方法も用いることができる。

【実施例】
以下本発明の実施例を比較例と対比して説明する。
(実施例1) 厚さが16μmで帯電防止性能を有するO−PETフィルム(ユニチカ(株)製 PET両面コロナ処理)を用い、そのコロナ処理放電処理面にグラビア印刷方式で正確に74.3mmのピッチ間隔を有するマーク及び図柄を印刷した。次にドライラミネート機を用い、片側から基材層フィルムとして両面にコロナ処理を施した厚さ35μmの無延伸高密度ポリエチレンフィルム(タマポリHDタマポリ(株)製)を繰出し、上記O−PETフィルムのコロナ処理面にグラビアコーターによりイソシアネート系二液型接着剤を乾燥時塗布量3.5g/mとなるようにコーティングし乾燥させたフィルムと貼り合わせ、その後40℃で7日間養生させることにより総厚51μmのドライラミネートフィルムAを得た。

一方、ヒートシール層の組成物として(イ)スチレン−ブタジエンブロック共重合体樹脂(電気化学工業社製、商品名:デンカクリアレン、スチレン含有量80%、ブタジエン含有量20%)、(ロ)エチレン−ブテン−1ランダム共重合体(三井化学製、商品名:タフマーA)、(ハ)スチレン−ブタジエンブロック共重合体(JSR社製、商品名:STRレジン、スチレン40%、ブタジエン60%)、(ニ)耐衝撃性ポリスチレン樹脂(東洋スチレン社製、商品名:トーヨースチロールHI−E6)をそれぞれ40,25,25,10%となるようにブレンドした後、単軸押出機(シリンダー径40mm)にて温度200℃で溶融混練し、コンパウンドペレットとし、単軸押出機(シリンダー径40mm)にて、押出温度200℃、ブローアップ比2.0倍、引取速度20m/分で厚み33μmのフィルムを製膜した。製膜後にラミネート表面にコロナ処理を施し、シール層用フィルムとした。(ヒートシール層B)
