Abstract

【発明の属する技術分野】
本発明は、住宅等の建築物における室内床面に施工するための床材に関する。さらに詳しくは、矩形板状の床材をその側端部の嵌合構造により相互に嵌合させつつ多数敷き詰めて施工した床面から、そのうち1枚の床材だけを容易に撤去可能な床材に関する。

【従来の技術】
従来、住宅用等の床材は、外形が略矩形板状をした合板又は繊維板等からなる基材を用いて、その相対する側端部の一方の側面には雄実と呼ばれる凸条を形成し、他方の側面には雌実と呼ばれる溝を形成して、この雄雌実を相互に嵌合させながら、多数の床材を床下地上に敷き詰めて行く様にして施工されるのが一般的である。しかし、この様な嵌合構造で床材が施工された床は、そのうち一部の床材に傷付きや汚損等が発生して交換が必要となった場合でも、周囲の床材に影響を及ぼすことなく交換が必要な床材のみを撤去することは困難である。

係る床材の部分的交換の必要性は古くから認識されており、部分的に一部の床材を撤去した後の空間に新しい床材を簡便に敷設する方法としては、例えば特公昭60−44470号、特公昭60−59378号等の提案があるが、これらには一部の床材のみを簡便に撤去するための有効な方法に関する開示はない。一方、特開平9−78805号には、雄雌実における雌実に代えて板バネを用いて雄実を係止する機構により、該板バネの弾性変形を利用して隣接する床材同士の上下方向への相対移動により自在に着脱可能とした床材の提案があるが、この床材はその製造にあたり、端部への板バネの取付及び調整の工程が必要となり、製造工程が煩雑となるほか、経時により板バネが腐蝕又は弛緩すると、歩行時等の荷重や衝撃等によって床材が容易に外れ易くなり危険であるという問題もある。

以上の様な事情により、雄雌実の嵌合により接合しつつ多数敷き詰めて施工された床材の一部を撤去する際には、両端部において鋸等を使用して嵌合構造部分を切断する必要があり、その際、特に雌実部分については、床材の全厚に亘り切断する必要があるため、切断作業に掛かる労力が大きく、鋸屑等の塵埃の発生量も多く不衛生であり、しかも、雌実部分の形状が床面からは見えないため、切断作業中に誤って隣接する床材の雄実部分を損傷してしまう事故も発生し易いことなど、多くの問題を抱えた困難な作業を余儀なくされているのが実情である。

係る問題に鑑みて、本出願人は既に、図1に示す様に、基材11の互いに対向する両端部に沿って、その一方端部の基材1表面と他方端部の基材1裏面とにそれぞれ線状に表面凹溝部12と裏面凹溝部15を備え、1枚の床材の表面凹溝部12と他の1枚の床材の裏面凹溝部15とを組み合わせることにより、複数枚の床材を面状に組み付けて連結施工する床材であって、前記1枚の床材の外端凸部13先端部における表面凹溝部12側の内面と他の1枚の床材の外端凸部16先端部における裏面凹溝部15側の内面とにそれぞれ係合突起14、17を備え、1枚の床材の表面凹溝部12内に、その上方より他の1枚の床材の裏面凹溝部15を構成する外端凸部16を嵌合し、且つ前記1枚の床材の表面凹溝部12を構成する外端凸部13を前記他の1枚の床材の裏面凹溝部15内に密に差し込み嵌合し、且つ前記係合突起14、17により係止して、複数枚の前記床材を面状に組み付けて連結施工可能にした床材を開発し、特願2001−296704号として特許出願した。

この床材は、従来の雄雌実による嵌合構造と異なり、隣接する床材同士の上下方向への相対移動により着脱可能な嵌合構造であるので、図2に示す様に、施工された床面から見える継ぎ目部の隙間22にカッター23等の刃先を挿入し、基材21の表面凹溝部の底部の薄肉部分(破線部)を切断しさえすれば、あとは該切断した床材21の本体部分を上方に持ち上げるだけで、もう一方の嵌合構造の嵌合は容易に解除され、一枚だけの床材21の撤去を簡便に行うことができるという利点がある。なお、こうして床材21を撤去した空間には、新たな床材の表面凹溝部から端部側を切断した床材24を用い、その裏面凹溝部側を切断側とは反対側の隣接する床材25の表面凹溝部側と嵌合させると共に、裏面を接着剤又は粘着テープ等により床下地面に接着させて施工することにより、床面には交換前の外観が回復する。

しかしながら、上記した方法で床材を特定の一枚だけ撤去するためには、その床材の裏面凹溝部側の端部ではなく、表面凹溝部側の床材上面の端部に沿ってカッター等の刃先を挿入し、その床材の表面凹溝部の底部を切断する必要があるが、施工された床面から見ると、裏面凹溝部側の端部と、表面凹溝部側の床材上面の端部とを識別することができないので、図3に示す様に、撤去すべき床材31の本来切断すべき表面凹陥部側とは反対側の、裏面凹溝部側の端部の隙間32に沿ってカッター33等の刃先を挿入し、隣接する床材34の表面凹溝部の底部を切断してしまう手違いが発生し易い。

すると、該切断後に交換が必要な床材を撤去しようとして上方に持ち上げると、切断箇所とは反対側に隣接する床材34によって撤去しようとする床材31の表面凹溝部が押さえられているために撤去できなかったり、無理に持ち上げると隣接する床材34を一緒に引き剥がしてしまったりするので、改めて反対側の本来切断すべき箇所を切断する必要が発生したり、本来交換が不要な隣接する床材34も一緒に交換する必要が発生したりする等の不具合がある。さらに、上記のようにして両端部を切断した床材の撤去後の空間に新たに挿入される床材は、その両端のいずれも隣接する床材と嵌合していないことになるため、床下地面との接着に使用した接着剤のクリープにより位置ずれを発生したり、床材表面の高さが隣接する床材と一致せずに段差を発生したりするといった不具合も発生し易い。

【発明が解決しようとする課題】
本発明は、従来の技術における上記の様な問題点を解決するためになされたものであり、その目的とするところは、多数の床材を相互に嵌合させて敷き詰めて施工した床面から、交換が必要な一枚だけをその一方の側端部の嵌合部分の切断により簡便に撤去するにあたり、切断すべき側端部をその反対側の側端部と容易に識別可能な、交換時の作業性に優れた床材を提供することにある。

【課題を解決するための手段】

【発明の実施の形態】
本発明の床材は、基材の少なくとも1対の相対する側端部に、隣接する床材同士の上下方向への相対移動により着脱可能な嵌合構造が設けられていることがまず必要である。その嵌合構造の具体的な構造については、本発明において特に限定されるものではないが、本発明の目的である、既設床面から特定の一枚だけの床材のみを簡便に撤去可能とするためには、相対する側端部の一方側のみを、しかもその床材の全厚よりも少ない厚みの部分を切断し、当該床材を上方へ持ち上げることにより、両隣に隣接する床材との嵌合を解除して撤去可能な構造であることが望ましい。

具体的には、先に引用した特願2001−296704号に記載されているように、基材11の互いに対向する両端部に沿って、その一方端部の基材1表面と他方端部の基材1裏面とにそれぞれ線状に表面凹溝部12と裏面凹溝部15を備え、1枚の床材の表面凹溝部12と他の1枚の床材の裏面凹溝部15とを組み合わせることにより、複数枚の床材を面状に組み付けて連結施工する床材であって、前記1枚の床材の外端凸部13先端部における表面凹溝部12側の内面と他の1枚の床材の外端凸部16先端部における裏面凹溝部15側の内面とにそれぞれ係合突起14、17を備え、1枚の床材の表面凹溝部12内に、その上方より他の1枚の床材の裏面凹溝部15を構成する外端凸部16を嵌合し、且つ前記1枚の床材の表面凹溝部12を構成する外端凸部13を前記他の1枚の床材の裏面凹溝部15内に密に差し込み嵌合し、且つ前記係合突起14、17により係止して、複数枚の前記床材を面状に組み付けて連結施工可能にした構造(図1参照)などを、好適に採用することができる。

上記の嵌合構造を有する床材は、図2に示す様に、これを多数相互に嵌合させて施工した床面において、撤去しようとする1枚の床材21の表面凹溝部12の床材本体側の内側面と、当該表面凹溝部12において嵌合している隣接する床材の裏面凹溝部15側の外端凸部16先端部の側面との間の隙間18に、カッター33等の刃先を挿入して、該隙間18の下方における表面凹溝部12の底部の箔肉部分(破線部)を切断しさえすれば、この表面凹溝部12側に隣接する床材との嵌合が解除され、一方、反対側に隣接する床材25との間の嵌合は、撤去しようとする床材21を上方に持ち上げることにより解除されるので、当該床材21のみを簡便に撤去することができるという利点を有している。

係る床材において、基材11の材質は特に限定されるものではなく、例えば木質系、金属系、合成樹脂系等、従来の床材における基材と同様の材質を任意に採用可能である。但し、嵌合構造部分において係合突起14、17を乗り越える様に変形して容易に着脱可能であると共に、該変形が嵌合後や脱着後には容易に解消して原形を回復・維持でき、無応力状態で自然に嵌合が解除されて床材が外れることがない様に、適度な柔軟性と弾性(曲げ応力)、復元性のある材質が求められる。係る観点からは、木質系や金属系よりも熱可塑性樹脂系の材質が適していると言える。

上記熱可塑性樹脂の中でも、ポリスチレン系樹脂やポリエステル系樹脂等の硬質の樹脂では、嵌合構造部分における係合突起14、17を乗り越えさせる様に変形させるために大きな力を要し、また嵌合・脱着時の変形に耐えられずに亀裂を発生したりし易いので、変形性、耐亀裂性、復元性等の所謂ヒンジ性に優れたポリエチレン、ポリプロピレン等のポリオレフィン系樹脂を使用することが最も望ましい。また、これら樹脂に木粉等の木質系充填剤を適宜量配合することにより、永久変形を防ぐ復元性を高めると共に、柔軟性(変形性)と弾性(曲げ応力)とのバランスを取り、嵌合・脱着の容易性と、使用中に自然に脱着しない安定性とを両立した樹脂物性を得ることもできる。

基材11の表面には、意匠効果を高めるための表面化粧材19が貼着されていても良い。表面化粧材19としては、例えば天然木を薄く切削した突板や、紙に木目模様等を印刷した化粧紙、合成樹脂シートに木目模様等を印刷したり木目導管模様状等のエンボスを施したりした化粧シート等があり、本発明の床材にはそのいずれをも使用することができる。但し、床材のリサイクル適性を考慮すると、表面化粧材19として基材11と同一又は類似の材質からなるものを使用することが望ましい。例えば、基材11がポリオレフィン系樹脂を主成分として構成されている時には、表面化粧材19としてはポリオレフィン系樹脂を主成分とする化粧シートを使用することが望ましい。

ところで、既に述べた様に、上記した嵌合構造を有する床材を両端部で相互に嵌合させつつ多数敷き詰めて施工した床面において、そのうち特定の一枚の床材31を撤去するにあたり、当該床材31の表面凹溝部12側における隣接する床材との間の隙間部分で切断すべきところを、誤って反対側の裏面凹溝部15側における隣接する床材との間の隙間32からカッター33等の刃先を挿入して切断すると、該切断部とは反対側に隣接する床材34との間の嵌合を解除することができないので、撤去すべき床材31を撤去することができないという事態が発生する。

上記のような事態を防止するために、本発明は以下に説明する4種類の解決手段を提供する。その第一の手段は、図4に示す様に、施工後に表面に露出して床面をなす床材の上面と、施工後に床面から見える隣接する床材との間の隙間48に面した側面との間の角部4A、4Bの形状を、当該床材の相対する側端部において相互に、つまり、裏面凹溝部45側の角部4Aと表面凹溝部42側の各部4Bとを、異なる形状としたものである。

ここで、相互に異なる形状とは、要するに施工後の床面からみて相互に識別可能な形状差を有していればよく、その具体的な形状については本発明において特に限定されるものではない。具体例を挙げれば、斜面状(C面取り)であればその幅及び/又は傾斜角度を異ならせたり、凸状曲面状(R面取り)であればその曲率半径を異ならせたり、或いは、一方を斜面状(C面取り)、他方を凸状曲面状(R面取り)とするなど、様々な形態が考えられる。

但し、意匠的な観点から言えば、両者の形状が極端に異なっていると、外観上の違和感が強くなって好ましくないので、注意して観察すれば識別可能であるが遠目には識別困難な程度の形状差とすることが望ましい。本発明者らの試作実験によれば、角部4A、4Bを相互に曲率半径の異なる凸状曲面状(R面取り)とするのが、識別性及び外観意匠性の両面で最も優れていると考えられる。その具体的な曲率半径の数値としては、一方を0.3〜1.5mm程度、もう一方を0.8〜2mm程度とし、相互に0.3〜0.8mm程度異ならせると良好な結果が得られる様である。なお、角部4A、4Bのどちらの曲率半径を大きくするかは、所望により任意であり、特に限定されない。

上記第一の手段は、基材41の表面に表面化粧材49が積層されている場合にも積層されていない場合にも適用可能であるのに対し、以下に説明する第二〜第四の手段は、基材の表面に表面化粧材が積層され、且つ、該表面化粧材が不透明である場合に限って適用可能な手段である。

第二の手段は、図5に示す様に、基材51の上面における表面凹溝部52側又は裏面凹溝部55側の一方の側端部と両側端部間の中央部との間に、その上に表面化粧材59を積層した際に該表面化粧材59の表面に現れることがない程度の、浅溝5C等の僅かな凹凸形状を形成したものである。図5に示した例では、凹凸形状である浅溝5Cは基材51の裏面凹溝部55側の側端部の近傍に設けられているが、反対側の表面凹溝部52側の側端部の近傍に設けても良い。

上記凹凸形状としては、浅溝5Cの様な凹部であっても良いし、逆に基材51の一般上面より上方に僅かに突出した凸部や、ある箇所を境に基材51の上面の高さが僅かに変化する段差などであっても良く、またこれらを組み合わせて設けることも可能である。重要なのは、その上に積層した表面化粧材59の表面から見えたり足裏等で感じられたりしないことと、表面化粧材59を剥離した時に当該凹凸形状が目視にて容易に確認できることである。

その意味で、表面化粧材59を剥離した時に目視にて確認しやすい様にある程度高低差を大きくしても、表面化粧材59の表面からはわかりにくい、浅溝5Cの様な凹部とすることが最も望ましい。その寸法は、目視確認可能でさえあれば小さくて良く、幅、深さ共に0.5mm以下程度で十分であり、引掻き傷の様な鋭い形状であれば数μm程度でも十分に目視確認可能である。

この浅溝5C等の凹凸形状は、基材51の側端部に平行に直線状に設けられていても良いし、波状や破線状、丸印や星印等の任意の図形又は記号の羅列、「こちら側を切断して下さい」、「反対側を切断して下さい」、「CUT THISSIDE」、「CUT ANOTHER SIDE」等の文字列の繰り返し等、任意のパターン状に設けることができる。

上記凹凸形状の形成位置は、基材51の上面における両側端部間の中心よりはいずれかの側端部に寄っていれば良いが、あまり中心部に近いと何れの側端部に寄っているかが判別困難となるので、中心部からは少なくとも両側端部間の距離の10分の1以上の距離だけ離れた位置とすることが望ましい。なお、文字列等により切断側か否かを識別可能な凹凸形状を設ける場合には、両側端部側にそれぞれ切断側及び非切断側を表示する凹凸形状を設けても良い。

上記凹凸形状の形成方法は、本発明において特に限定されるものではなく、例えば罫書き針や彫刻刀、鉋、ルーター等を使用した切削法や、エンボス版又はエンボスロール等を使用したエンボス法等、従来公知の凹凸形成手法を任意に採用することができる。さらに、基材51が熱可塑性樹脂製であれば、押出成形又は射出成形等の成形用金型面に反転凹凸形状を設けておいて、樹脂成形と同時に凹凸形状を形成する方法により、任意の箇所に所望の凹凸形状を有する成形体を容易に得ることができる。

第三の手段は、図6に示す様に、基材61の上面における表面凹溝部62側又は裏面凹溝部65側の一方の側端部と両側端部間の中央部との間に、該上面の他の部分とは異なる色彩に着色された着色部6Dを形成したものである。この着色部6Dの形状(パターン)や形成位置等に関しては、基本的には上記第二の手段における凹凸形状の場合に準ずるが、その他、基材61の上面の一方の側端部側の或る一定幅の部分をベタ状に着色しても良い。

上記着色部6Dの形成方法は、本発明において特に限定されるものではなく、例えばサインペン又はボールペン等による線引きや、刷毛塗り、ロールコート又はノズルコート等の塗工法、熱転写又はインクジェット等の印字法、ローラースタンプ、ゴム凸版又はシルク印刷等の各種印刷法、着色テープの貼付等、従来公知の着色法を任意に採用することができる。さらに、基材61が熱可塑性樹脂製である場合には、該樹脂自体に着色剤を添加して着色することも可能であり、押出成形法であれば共押出法、射出成形法であれば二色成形法等により、部分的に異なる色彩に着色された成形品を容易に得ることができる。この場合、基材61の側端部側の或る一定幅の部分が表面から裏面に亘り全体的に着色されていても良い。

第四の手段は、図7に示す様に、表面化粧材79の裏面における表面凹溝部72側又は裏面凹溝部75側の一方の側端部と両側端部間の中央部との間に、該裏面の他の部分とは異なる色彩に着色された着色部7Eを形成したものである。この着色部7Eの形状(パターン)や形成位置、形成方法等に関しては、基本的に上記第三の手段における着色部6Dの場合に準ずる。

本発明の床材は、前述した上下方向に着脱可能な嵌合構造が、外形略矩形状の基材における1対の相対する側端部のみに設けられている場合もあれば、2対の相対する側端部に、すなわち四周の全てに設けられている場合もある。後者の場合には、2対の相対する側端部のそれぞれの一方の近傍に、すなわち外形略矩形状の基材における隣接する2辺に沿ってL字状に、他の2辺と角部の形状を異ならせるか、若しくは、浅溝5C等の凹凸形状、基材表面の着色部6D又は表面化粧材の裏面の着色部7Eを設けることになる。

【実施例】
実施例1
ポリプロピレン樹脂65重量部、木質系充填剤(平均粒径30μmの木粉)30重量部、滑剤5重量部からなる樹脂組成物を原料として、幅方向の断面が厚さ6mm、幅158mmで、両側端部に図4に示す嵌合構造を有し、その裏面凹溝部側の側端部における上面と側面との間の角部が曲率半径1.0mmの曲面であり、表面凹溝部側の側端部における上面と側面との間の角部が曲率半径0.5mmの曲面である断面形状の長尺状に、異形押出成形法により成形し、押出方向に長さ1800mm毎に裁断して、本発明の床材を作製した。
