本発明は、複数の機能液滴吐出ヘッドに接合したキャップを介して機能液を吸引することにより、機能液滴吐出ヘッドのヘッド内流路に機能液を充填する機能液滴吐出ヘッドの機能液充填方法および機能液滴吐出装置、並びに液晶表示装置の製造方法、有機EL装置の製造方法、電子放出装置の製造方法、プラズマディスプレイパネル装置の製造方法、電気泳動表示装置の製造方法、カラーフィルタの製造方法、有機ELの製造方法、スペーサ形成方法、レンズ形成方法、レンズ製造方法、レジスト形成方法、光拡散体形成方法、電子機器に関するものである。

【従来の技術】
インクジェットプリンタのインクジェットヘッド(機能液滴吐出ヘッド)は、微小なインク滴をドット状に精度良く吐出できることから、各種製品の製造分野への応用が期待されている。例えば、ヘッドユニットを相対的に移動させながら、ヘッドユニットに搭載した複数のインクジェットヘッドからインク滴を吐出させるインクジェットプリンタが知られている。このインクジェットプリンタでは、僅かな水頭圧でインクタンクからインクジェットヘッドにインクを供給し、インクジェットヘッドに組み込んだポンプ部の作動でインクを精度良く吐出できるようにしている。また、ヘッドユニットとは別にキャップユニットが設けられており、キャップユニットには複数のインクジェットヘッドに対応させて複数のキャップが設けられている。そして、複数のキャップには吸引ポンプが接続されており、各キャップをインクジェットヘッドに接合させて、インクジェットヘッドを吸引できるようになっている。

このようなインクジェットプリンタを応用して機能液滴吐出装置を構成し、機能液滴吐出ヘッドに特殊なインクや感光性の樹脂等の機能液を導入して、基板等のワークに対し機能液滴を精度良く吐出させることにより、液晶表示装置や有機EL表示装置等を製造することが考えられている。ところで、機能液滴吐出装置の新設当初や機能液滴吐出装置に新たな機能液滴吐出ヘッドを導入する際などに行われる、機能液滴吐出ヘッドの機能液初期充填は、機能液滴吐出ヘッドに対応させて設けたキャップを機能液滴吐出ヘッドに接合させて吸引を行い、キャップを介して機能液滴吐出ヘッドを吸引することにより給液タンク内の機能液を吸引して、機能液滴吐出ヘッドのヘッド内流路に機能液を充填するものである。また、長期に亘り使用していなかった機能液滴吐出ヘッドを再び使用する場合においても、機能液初期充填の場合と同様にキャップを介して機能液滴吐出ヘッドを吸引して、ヘッド内流路に機能液を充填する。

【発明が解決しようとする課題】
複数の機能液滴吐出ヘッドを有する機能液滴吐出装置に機能液を充填する方法として、単一の吸引ポンプで各機能液滴吐出ヘッドを同時に吸引して行うことが考えられる。この場合、主に流路抵抗の相違から、各機能液滴吐出ヘッドに接続された供給管路毎に吸引圧力のばらつきが生じるため、機能液滴吐出ヘッド毎に機能液の充填にかかる所要時間が異なることがある。しかし、単一の吸引ポンプで機能液の吸引を行うために、全ての機能液滴吐出ヘッドに機能液が充填された後に吸引を停止させなければならず、機能液滴吐出ヘッド毎に機能液の充填の所要時間が異なる場合には、最も長く所要時間を要する機能液滴吐出ヘッドに吸引時間を合わせることとなる。かかる場合、機能液を充填するまでの所要時間が短い機能液滴吐出ヘッドからは機能液が無駄に排出され、機能液を大量に消費するという問題が生じる。

そこで、本発明は、複数の機能液滴吐出ヘッドに機能液を充填する際において無駄に排出される機能液量を削減すると共に、適切に機能液を充填することができる機能液滴吐出ヘッドの機能液充填方法および機能液滴吐出装置、並びに液晶表示装置の製造方法、有機EL装置の製造方法、電子放出装置の製造方法、プラズマディスプレイパネル装置の製造方法、電気泳動表示装置の製造方法、カラーフィルタの製造方法、有機ELの製造方法、スペーサ形成方法、レンズ形成方法、レンズ製造方法、レジスト形成方法、光拡散体形成方法、電子機器を提供することをその課題としている。

【課題を解決するための手段】
本発明は、供給管路によって機能液供給手段に接続された複数の機能液滴吐出ヘッドに対し、複数の吸引管路から吸引用合流管路を経て吸引手段に接続された複数のキャップをそれぞれ接合させて、各機能液滴吐出ヘッドの各ヘッド内流路に機能液を充填する機能液滴吐出ヘッドの機能液充填方法であって、吸引手段を吸引動作させ、複数のキャップを介して各機能液滴吐出ヘッドを吸引することにより、機能液供給手段から機能液を吸引する吸引工程と、吸引工程により、機能液滴吐出ヘッドを経て機能液が達したキャップ順に、当該キャップに接続された吸引管路を閉塞する吸引管路閉塞工程と、を備えたことを特徴とする。

これらの構成によれば、吸引工程により各キャップを介して機能液を機能液供給手段から吸引することで、機能液を機能液滴吐出ヘッドのヘッド内流路に充填することができる。そして、吸引管路閉塞工程において、機能液滴吐出ヘッドを経て、吸引された機能液が達したキャップ順に当該キャップに接続された吸引管路を(吸引管路閉塞手段で)閉塞するので、機能液が達したキャップからの吸引が続行されない。機能液は、機能液滴吐出ヘッドのヘッド内流路が機能液で充填されてからキャップに達するので、機能液が達したキャップに接続された吸引管路を閉塞すれば、ヘッド内流路に機能液を満たした機能液滴吐出ヘッドから引き続き機能液が吸引されることがなく、機能液を無駄に排出することがない。

以下、添付の図面を参照して、本発明の一実施形態について説明する。本実施形態は、いわゆるフラットディスプレイの一種である有機EL装置の製造ラインに本発明の液滴吐出装置を組み込んだものであり、複数の機能液滴吐出ヘッドに発光材料等の機能液を導入して、有機EL装置の発光素子を構成する各画素の正孔注入/輸送層およびR・G・Bの各色発光層を形成するものである。

ここでは、まず有機EL装置の構造およびその製造方法を簡単に説明し、次に製造ラインに組み込まれた機能液滴吐出装置とその周辺設備とからなる有機EL装置の製造装置について説明する。

図1は、有機EL装置の断面図を示した図である。図1に示すように、有機EL装置301は、基板311、回路素子部321、画素電極331、バンク部341、発光素子351、陰極361(対向電極)、および封止用基板371から構成された有機EL素子302に、フレキシブル基板(図示省略)の配線および駆動IC(図示省略)を接続したものである。回路素子部321は基板311上に形成され、複数の画素電極331が回路素子部321上に整列している。そして、各画素電極331間にはバンク部341が格子状に形成されており、バンク部341により生じた凹部開口344に、発光素子351が形成されている。陰極361は、バンク部341および発光素子351の上部全面に形成され、陰極361の上には、封止用基板371が積層されている。

第1液滴吐出工程では、液滴吐出法により、正孔注入/輸送層形成材料を含む第1組成物を電極面332上に吐出する。吐出された第1組成物滴は、親液化処理された電極面332に広がり、さらに凹部開口344内に満たされる。なお、ここで用いる第1組成物としては、例えば、ポリエチレンジオキシチオフェン(PEDOT)等のポリチオフェン誘導体とポリスチレンスルホン酸(PSS)等の混合物を極性溶媒に溶解させた溶液が挙げられる。極性溶媒としては、例えば、イソプロピルアルコール(IPA)、n−ブタノール、γ−ブチロラクトン、N−メチルピロリドン(NMP)、1,3−ジメチル−2−イミダゾリジノン(DMI)およびその誘導体、カルビトールアセテートおよびブチルカルビトールアセテート等のグリコールエーテル類等を用いることができる。

第1乾燥工程では、吐出された第1組成物を乾燥処理(熱処理)して、第1組成物に含まれる極性溶媒を蒸発させ、電極面332上に正孔注入/輸送層352を形成する。乾燥処理を行うと、主に無機物バンク層342および有機物バンク層343に近いところで第1組成物滴に含まれる極性溶媒の蒸発が起こり、極性溶媒の蒸発に併せて正孔注入/輸送層形成材料が濃縮されて析出する。そして、電極面332上での極性溶媒の蒸発速度は略均一であるため、電極面332上の極性溶媒が蒸発すると、電極面332上に正孔注入/輸送層の形成材料からなる均一な厚さの正孔注入/輸送層352が形成される。

第2液滴吐出工程では、液滴吐出法により、発光層形成材料を含む第2組成物を正孔注入/輸送層352上に吐出する。吐出された第2組成物滴は、正孔注入/輸送層352上に広がって、凹部開口344内に満たされる。この第2液滴吐出工程では、形成した正孔注入/輸送層352の溶解を防止するため、第2組成物の溶媒は正孔注入/輸送層352に対して不溶な非極性溶媒を用いる。具体的には、シクロヘキシルベンゼン、ジハイドロベンゼンフラン、トリメチルベンゼン、テトラメチルベンゼン等を第2組成物の溶媒として用いることができる。また、発光層形成材料としては、ポリフルオレン系高分子誘導体、(ポリ)パラフェニレンビニレン誘導体、ペリレン系色素、クマリン系色素、ローダミン系色素,あるいは上記高分子に有機EL材料をドープして用いることができる。例えば、ルブレン、ペリレン、9,10−ジフェニルアントラセン、テトラフェニル、ブタジエン、ナイルレッド、クマリン6、キナクリドン等をドープすることにより用いることができる。
