本発明は、画像処理により工業製品を自動検査する技術に係り、特に、プリント配線板の微細な配線パターンを検査するための外観検査システムおよび外観検査方法に関する。

【従来の技術】
一般に、画像処理による配線パターン検査システムでは、画像処理を行う画像処理手段として専用電子回路によるハードウェア処理と、複数台パソコンを用いたソフトウェア処理(特開2000−356512)の2方法に大別できる。専用電子回路によるハードウェア処理は、非常に高速で処理が可能であるが、設計・製作するには開発費用が高くなり、また、欠陥を検出するアルゴリズムを改良する場合、それに伴う回路基板の改修・設計が難しいという問題がある。一方、複数台パソコンを用いたソフトウェア処理は、検査システムの開発費用が安く、かつ検査アルゴリズムの変更も容易に行うことが可能である。例えば特開2000−356512では撮像手段からの出力をマルチタップ出力とし、画像入力ボードを内蔵したパソコンに入力した後、画像を分割し複数台の画像処理パソコンにLANを用いて転送し、検査処理をする方法や、シングルタップ出力で画像入力ボードを内蔵した画像処理パソコンに直接入力し、検査処理を行う方法が開示されている。

【発明が解決しようとする課題】
前記した従来のソフトウェア処理方法において、CCDラインセンサ等撮像手段からの出力をマルチタップ出力で行う方法では、画像入力用パソコンから処理パソコンへの画像データの受け渡しをLANを通じて行うため、画像信号のデータ転送には長い時間を要してしまい、検査時間の長大化が問題である。また、画像処理用パソコンに画像入力ボードを内蔵し、LANによる画像信号のデータ転送を介さずに、直接画像を入力し処理を行う方法では、カメラからの複数の出力チャンネルから複数パソコンの画像入力ボードへ分配する際、入力ボード間のノイズ印加やタイミングずれ等が発生するため、欠陥の抽出に問題があった。また、入力ボード間のノイズ印加やタイミングずれ等の発生をなくそうとすると、カメラからの出力はシングルタップ出力することを要していて、高速で検査処理を行うのは困難である。

本発明は、高速データ転送が可能な撮像手段であるマルチタップ出力方式CCDラインセンサの高速データ転送速度と同等な高速検査をソフトウェア処理により実現する外観検査装置および方法を提供することを目的とする。

【課題を解決するための手段】
本発明は、上記課題を被検査物を照射するための照明系と、前記被検査物の光学像を結像するための結像系と、結像された光学像を受光するための撮像系と、該撮像系で形成された光学像を画像信号に変換するための変換系と、該変換系で変換された画像信号を出力する出力系と、該出力系から出力された画像信号を複数個に分配する分配系と、該分配系で分配された画像信号を取り込むための画像入力系と、該画像入力系を内蔵している小型計算機とを有する被検査物の外観検査装置において、小型計算機は、他の小型計算機に分配された画像データを入力して画像の1部が重複した画像を表わす検出画像データを立体的に生成して、該検出画像データに基づいて被検査物の外観検査を行う外観検査装置で解決する。

【発明の実施の形態】
以下、本発明の実施例に係る外観検査装置を図面に基づいて説明する。
図1は、外観検査装置の概略構成をブロックで示す。
図1において、テーブル1上にセットした被検査品2は、照明光源装置3から発生した光がファイバーを通して被検査品2に対し高角度に配置した斜方照斜照明4および低角度の位置に配置した測方照射照明5により照射され、この照射された光は、被検査品2を反射し、被検査品2に対し垂直の位置に配置したレンズ6によりCCDラインセンサ7上に結像し、CCDラインセンサ7で受光する。受光したCCDラインセンサ7からの出力信号は信号の増幅をおこない、A/D変換によりデジタル化した画像信号になる。CCDセンサに代えてTDI(TimeDelay & Integration:遅延積分)センサを使用することができるが、ここではCCDセンサを例にとって説明する。

CCDラインセンサ7は、CCD素子がn画素あった場合、これをm等分したn/m画素分を1チャンネルとしたmチャンネル並列出力が可能なマルチタップ出力方式のものであり、CCDラインセンサのデータ転送速度がpMHzの場合、(p×m)MHzの高速データ転送が可能である。mチャンネルから並列出力した画像信号は、画像信号の分配をおこなう分配器または分配ケーブル8により転送され、画像処理をおこなうパソコン9のバスに接続された画像入力ボード10のメモリに格納される。画像入力ボード10のメモリから任意に取捨選択した画像信号は、画像処理パソコンのメモリに転送、格納され、画像処理ソフトにより検査をおこなう。(p×m)MHzの高速なデータ転送速度に対応する画像入力ボード1式もしくは複数が接続された画像処理用パソコン1台で検査処理時間がデータ転送速度に比べ十分に得られる場合は画像処理用パソコン1台でおこなう。

パソコン1台では、検査処理時間がデータ転送速度に比べ不十分の場合は、複数の画像処理用パソコンにLANを通じて振り分けることもできるが、現状のLANのデータ転送速度では不十分であり、LANのデータ転送速度がボトルネックとなるため、マルチタップ出力方式のCCDラインセンサの1または2チャンネル毎、もしくは複数チャンネル毎に画像入力ボードが接続された画像処理用パソコンを設け、複数の画像処理用パソコンにより検査処理をおこなう。

上記の画像入力ボードは、画像入力ボード間で画像データの分配が可能な機能と、ノイズ印加やタイミングずれを発生させることのない回路構成を有することを特徴とし、高速で画像データの分配・転送を可能としている。
検査処理の結果は、画像処理用パソコンからそれぞれLANにより集線装置11を経由しシステム管理用パソコン12に転送する。システム管理用パソコン12は、テーブルを駆動制御するモーションコントローラ部13との動作制御信号の受け渡しにより、テーブルの移動を制御することができる。

被検査品全面を検査するには、CCDラインセンサの画素が並ぶ方向と垂直方向であるY軸方向にテーブルを等速度で移動させ、CCDラインセンサの撮像視野の矩形範囲の画像を検出し、さらにテーブル往復動作の往路から復路移動もしくは復路から往路移動のとき、画素が並ぶ方向と水平方向であるX軸方向にCCDラインセンサ、照明、レンズを含む光学系をステップ移動することを繰り返し行う。Y軸方向の等速度移動とX軸方向のステップ移動はともにテーブルまたはCCDラインセンサ、照明、レンズを含む光学系がおこなっても構わない。また、Y軸方向の等速度移動はCCDラインセンサ、照明、レンズを含む光学系がおこない、X軸方向のステップ移動はテーブルがおこなってもよい。

マルチタップ出力方式CCDラインセンサのチャンネル14と15の画像信号を例に説明する。チャンネル14と15の画像信号は、画像入力ボード10a−1に交互に転送され、画像入力ボードのメモリに格納されるため、画像入力ボード10a−1内での画像信号は、被検査品の撮像画像として生成されていないため、画像入力ボード10a−1に交互に転送されたチャンネル14と15の画像信号を被検査品の撮像画像として生成されるよう画像信号の並べ替えをおこなう。画像信号の並べ替えにより被検査品の撮像画像として生成された画像に対し、画像のむらを補正するシェーディング補正をおこなう。さらに、チャンネル間同士で明度が異なることを防止するため、チャンネル間の明度補正をおこなう。画像信号のシェーディング補正機能、チャンネル間明度補正機能の使用有無は自由に切り替えることができる。被検査品の撮像画像は、そのまま画像処理用パソコン9a−1のメモリ内に格納することもできるが、撮像画像が大容量で画像処理用パソコンのメモリに格納しきれない場合は、画像処理用パソコンのメモリに格納する前に、濃淡画像である撮像画像を2値化処理し画像サイズを減らし、2値化画像信号として画像処理用パソコンのメモリに格納することもできる。また、画像入力ボードに格納された画像信号を任意に取捨選択し、画像処理用パソコンのメモリに格納することもできる。
