The two-dimensional reinforcing core material that can be used in the present invention is not particularly limited as long as it gives higher strength than a resin molded product, but is preferably a fibrous material such as a woven or knitted fabric or a resin impregnated with the fibrous material. The used fiber material is used.
In particular, carbon fibers, glass fibers, high-strength fiber materials such as aramid fibers, synthetic fibers such as nylon and polyester or hemp, fiber materials composed of natural fibers such as cotton, or any of those including metal fibers are preferably used. be able to. High-strength fiber materials such as carbon fiber, glass fiber, and aramid fiber are preferable because they are thin and can exhibit strength.

Such a fiber material, such as a glass cloth or a cotton cloth, which is formed as a woven or knitted fabric, has an elastic modulus, impact resistance, and a reinforcing effect in the shearing direction by interweaving the fibers. It is preferable because it is excellent and a cosmetic effect as a casing material obtained by weaving can be expected. In addition, a nonwoven fabric or the like in which constituent fibers are bonded with a bonding material may be used.

Further, it is preferable that the fiber material is previously impregnated with a thermoplastic resin. This is because not only the wettability and the bonding strength with the skin resin layer can be increased, but also the resin of the skin resin layer is not easily impregnated into the fiber material at the time of forming the skin layer later. Also, by impregnating the thermoplastic resin, it is easy to pre-mold the two-dimensional reinforcing core material. In addition, since a thermoplastic resin is used in injection molding, since the impregnated resin is also a thermoplastic resin, the bonding strength with the resin of the skin layer can be increased.

The two-dimensional reinforcing core material of the resin molded article of the present invention is characterized in that it is not formed in a mere planar shape, but is formed in a three-dimensional shape such as the shape of a housing.
Therefore, the two-dimensional reinforcing core material is formed before injection molding of the skin resin layer.

The molding method of the two-dimensional reinforcing core material of the present invention may be a conventionally known molding method. For example, press molding and hot press molding can be used. For example, a sandwich structure in which a fibrous material or a woven fabric previously impregnated with a resin is sandwiched between thermoplastic resin sheets from both sides is pressed using a mold, and heated in the mold to obtain a molded product. It is preferable that the resin is exposed on the surface of the formed fiber material.

This is because the present invention uses a two-dimensional reinforcing core material as a reinforcing material in order to reduce the thickness of a resin molded body having a complicated shape such as a case of a cellular phone while maintaining strength. There is no technical difficulty if only a resin skin layer is formed on the surface of the two-dimensional reinforcing core material body. For example, the surface of the two-dimensional reinforcing core material body may be simply resin-coated. However, forming a resin skin layer and a resin structure formed integrally with the resin skin layer and protruding from the resin skin layer on the surface of the molded two-dimensional reinforcing core material body is a thin wall. It is difficult.

The resin skin layer of the resin molded article of the present invention and the protruding resin structure are integrally formed. The resin projecting structure is molded integrally with the resin molded body,
The bond strength is maintained. In the case where the resin projecting structure is formed on the surface of the thin resin skin layer as in the present invention, not only the resin projecting structure is formed integrally with the resin skin layer, but also the resin skin layer is formed of the resin molded body. It is effective to mold so as to cover the entire surface. This is because, when the resin skin layer integrally formed with the projecting structure portion covers only a part of the surface of the two-dimensional reinforcing core material, the projecting structure portion and the resin skin layer are easily separated from the two-dimensional reinforcing core material integrally. . Therefore, it is desirable that the resin skin layer of the resin molded article of the present invention is a continuous layer so as to cover most of the front and back surfaces of the resin molded article. From the viewpoint of maintaining the bonding strength of the resin projecting structure high, it is optimal to cover the entire surface. However, a part of the two-dimensional reinforcing core material may be exposed due to a design or a manufacturing process.

The resin used for the resin skin layer and the protruding resin portion may be composed of two or more resins depending on the portion as long as the resin skin layer and the protruding resin portion are integrally formed. Just by forming the resin skin layer with a transparent resin,
The two-dimensional reinforcing core material itself can constitute the design. In particular, fiber materials, wire mesh, and the like have high design properties. However, by applying designs such as photographs, paintings, characters, and patterns to the core material, various design products can be provided. In addition, it can be said that a paper or a plastic film on which a photograph or the like usually used for a design purpose can be basically used as it is as the two-dimensional reinforcing core material of the present invention.

As a method for molding a resin molded article having a complicated shape having a resin structure protruding from the resin body as in the present invention, an injection molding method is most suitable. However, with the conventional injection molding method, it is not possible to manufacture a resin composite structure such as two-color molding method or sandwich molding method, or a composite structure where different materials such as insert molding method and outsert molding method are attached to the resin molded body. Although known, injection molding with a reinforced core material embedded therein is not known. This is because when molding is performed at a high pressure as in injection molding, the core material cannot be held at all by the core or the like.

However, the present inventors have made intensive studies and found that a preformed two-dimensional reinforcing core material was placed in a mold, and a resin was injection-molded on one surface of the two-dimensional reinforcing core material. By injection molding resin on the back side,
It is possible to perform injection molding in which a preformed two-dimensional reinforcing core material is embedded therein, and according to this method, the two-dimensional reinforcing core material can be arranged at a desired position and uniformly within the molded body. It was found to be. In addition, it was confirmed that, by modifying the conventional two-color molding method, it is possible to embed and injection-mold a two-dimensional reinforced core material by secondary injection using two types of molds with one injection molding apparatus. did. As a result, it is possible to omit the trouble of performing the two molding steps, and it has been confirmed that the method can be advantageously applied from the viewpoint of manufacturing cost. That is, after the resin is primarily injected onto one surface of the two-dimensional reinforcing core material, the mold is moved and converted, and the resin is secondarily injected onto the back side of the two-dimensional reinforcing core material. A molded article can be manufactured. Conventionally, in order to produce a resin molded body reinforced with a two-dimensional reinforcing core material as in the present invention, it is necessary to take a long time to produce the resin molded body by a method using a vacuum bag other than the injection molding method. It has been difficult to form a resin projecting structure with high strength by the method.

In particular, with respect to the housing of a small electronic device, according to the present invention, two-dimensional reinforcing core material having the same thickness can be used as compared with a conventional injection molded product having a thickness of 0.8 to 1.2 mm. Reinforcement makes it possible to manufacture a housing with remarkably high strength, and furthermore, it is possible to provide a housing having sufficient strength even with a thinner wall thickness, so that it is thinner, lighter, and smaller. It contributes to the conversion. 0.8mm
Hereinafter, for example, a portable communication device having a housing or a housing portion having a thickness of 0.6 mm is enabled.

As described above, according to the present invention, a simple and inexpensive manufacturing method in which a resin molded body having a complex shape and containing a core material is manufactured by an injection molding method is proposed. Thus, a resin injection molded article containing a core material can be used for design purposes irrespective of the purpose of reinforcement. Thus, according to the present invention, a two-dimensional core material for design, a resin skin layer covering the surface of the core material, and a resin structure formed integrally with the resin skin layer and protruding from the resin skin layer Wherein the resin skin layer covering the design portion of the core material is transparent, and the resin skin layer and the structure are integrally formed by an injection molding method. Moldings are also provided.

The structure and manufacturing method of the resin molded article having such a design can be basically the same as the case of the resin molded article using the two-dimensional reinforcing core material described above. The degree of freedom in selecting a material and a manufacturing method is increased as much as the restriction from the reinforcement purpose is eliminated. For example, the core material for the purpose of design is not limited to a three-dimensionally formed core material in advance, and if the intention of reinforcement is low, the area of the core layer is sufficient if the area required for the design is included. In addition, a flexible film or the like can be used freely. However, as mentioned earlier, the core materials that are commonly used as design base materials, such as paper, film, and woven fabric, are generally two-dimensional core materials, which generally result in tensile strength and shear strength of the resin molded product. In addition, each of them has an effect of improving impact resistance, and each functions as a two-dimensional reinforcing core material.

Conventionally, as a method of applying to a resin molded article such as an electronic device housing, printing on the molded article, attaching a designed label or film to the molded article, printing on the film with a transferable ink, There is a method of inserting a film into a mold and then molding and transferring the print pattern to a molded body.In these cases, the design is formed on the surface, so it is easy to apply friction or impact. Often more worn away such as peeling and rubbing. However, according to the present invention, since a transparent resin layer can be formed by injection molding as a skin layer on a core material to be a design, external friction and scratches do not directly affect the design, This has the effect of maintaining the beautiful appearance.

Referring to FIG. 2A, a laminated sheet 14 in which a carbon fiber cloth 11 is sandwiched between thermoplastic resin sheets 12 and 13 is prepared as a typical example of a two-dimensional reinforcing core material. Alternatively, the two-dimensional reinforcing core material may be a sheet or prepreg in which a reinforcing fiber material is impregnated with a thermoplastic resin in advance. Polycarbonate is preferred as the thermoplastic resin. In any case, if the two-dimensional reinforcing core material is not impregnated with a thermoplastic resin, the bonding strength between the resin to be injection-molded and the reinforcing fiber material becomes small, which is not suitable for the purpose of the present invention. It is generally difficult to impregnate a thermoplastic resin into the eyes of a reinforcing fiber material during injection molding.

Next, referring to FIG. 3A, for example, the preform 17 is set in the molds 32a and 32b of the injection molding apparatus. The preform 17 is held on the side of the half mold 32a, and the thermoplastic resin is injected from the nozzle 37 of the injection molding apparatus into the cavity 34 inside the preform 17 through the sprue and the runner 33 of the half mold 32b. (e) and FIG. 4, the inner surface of the preform 17 is made of the resin skin layer 1.
8 and a protruding structure 19 such as a boss is formed integrally with the resin skin layer 18 on the inner surface of the preform 17. In this injection molding, one surface (inside) of the two-dimensional reinforcing core material preform 17 is covered with a resin skin layer 18 and a resin projecting structure 19 is formed. Although the molding is integrally formed with the resin material 18, the reinforcing fiber material 11 of the two-dimensional reinforcing core material preform 17 is impregnated with a thermoplastic resin, so that the core material and the resin skin layer 18 are strongly bonded to each other. As in the case of the injection molding method, the resin skin layer 18 and the resin projecting structure portion 19 are integrally and firmly connected to each other.
Thus, a primary injection molded body 35 (not shown in FIGS. 2 and 3 (a), see FIG. 3 (b)) is obtained.

In the present invention, secondary injection molding is also performed on the outer surface of the primary injection molded body 35. This is basically because not only one surface of the two-dimensional reinforcing core material but also the entire surface is covered, so that a product having a structure in which the two-dimensional reinforcing core material is embedded inside the conventional injection molded body and reinforced is obtained. It is. By embedding the two-dimensional reinforcing core material inside, the strength is improved. If the injection-molded resin layer formed on the surface of the two-dimensional reinforcing core material is only one side, or is not continuous even on both sides, the strength may not be sufficient for a thin-walled and complicated-shaped molded body Because. However, as described above, the injection-molded resin layer does not need to cover the entire surface of the two-dimensional reinforcing core material as long as the required strength is obtained. In this way. As shown in FIG. 2 (e) and FIG.
1 is obtained.

In the injection molding on the secondary side, the molded body after the primary injection molding is taken out of the mold and set in another injection molding apparatus in another mold, thereby performing injection molding on the outer surface of the housing. As a result, the two-dimensional reinforcing core material may be injection molded to cover both surfaces. However, referring to FIG. 3 (b), as the injection molding apparatus, an injection molding apparatus such as a two-color molding apparatus capable of exchanging two molds is used, and in the primary injection molding and the secondary injection molding, two-dimensional molding is performed. By devising the resin to be injected from the opposite side of the reinforcing core material, the two-dimensional reinforcing core material can be injected so as to cover both sides (entire surface) of the two-dimensional reinforcing core material by using one injection molding device and simply changing the mold. Since it can be molded, the two-dimensional reinforcing core material can be reinforced with a simple manufacturing process and without an increase in cost. For example, referring to FIG. 3 (b), the half mold 32 (a) is moved to be replaced with another half mold 32c, the primary injection molded body 35 is held from the inside of the molded body 35, and the injected resin The nozzle 3
It is conceivable that the sprue and runner 33 and the other sprue and runner 36 are passed through 7 to be formed on the outside of the formed body 35.
