無反射コーティングを施した光学物品 並びにそのコーティング材料及びコーティング方法
本発明は、無反射コーティングが施された屈折率が1.5ないし1.9の透明
無機材料基板を含む光学物品、前記コーティングの成膜に適したゾル−ゲル材料
及び前記物品の作成方法に関する。本発明の無反射コーティングは機械的及び化
学的耐久性に関して特に有効である。
光学装置においては、光透過素子の表面における後方反射によりかなりの透過
光量損失が生じる。このような損失は例えば眼用レンズ並びに車両用及び建築物
用窓ガラスでおこり得る。上記損失は累積するため、多数の光学素子を含む光学
装置において特に重大である。またテレビスクリーンのような表示スクリーン上
の妨害像による問題も光反射により生じる。
上記問題を解決するため、これまで数多くの無反射コーティング法が提案され
ている。これらの方法は光透過素子の屈折率に対して前記素子の表面の屈折率を
改変することを含んでいる。前記問題に対する従来手法はコーティングが施され
る素子の屈折率の平方根に等しい屈折率を有する透明コーティングを施すことで
あった。これは、ある与えられた波長の光の反射は、この光が通過するコーティ
ング厚が光の波長の1/4に等しければゼロになるという原理に基づいている。
反射防止膜すなわち無反射コーティングの作成に普通用いられる方法は、計測
器用ガラス素子またはメガネ用レンズのような光透過素子の表面にある材料の膜
を真空被着することである。他に、物品表面にシリカ層を形成するためにガラス
表面からシリカ以外の成分を浸出させることを含む技法が提案されている。この
方法には特別な材料及び装置が必要であり、制御された様式で実行することが困
難であって、また時間がかかる。
可視光領域にわたって無反射効果を広げるために、相異なる実効屈折率を有す
る膜の多重コーティングが施されている。特殊用途のコーティングに屈折率勾配
をつけることも提案されている。これは制御された様式でコーティング条件を変
化させることにより達成できる。
ヨーロッパ特許出願公開第514773号は、アルコキシドを水と反応させて
様々な粒径をもつゾル−ゲル溶液を形成する方法を開示しているとして、米国特
許第4,830,879号を参照している。粒径が順次大きくなるようにして、
例えばCRT面に前記溶液を積層塗布し、次いで乾燥する。これにより、基板面
から外方に向かうグルイン及び細孔の径の増加、従って密度及び屈折率の減少が
得られる。
上掲のヨーロッパ特許出願は前記米国特許に記述された方法の変更形態を提案
し、それによれば、つくられるコーティングはゲルの架橋度が外方に向かって増
加する緻密(無孔)コーティングである。この結果、粒子のグレイン径が減少し
、従って屈折率も減少する。ゲル形成の間に反応条件を変える様々な方法が提案
されている。これらには:(1)ゲル形成の間に温度を上げていく方法;(2)
原材料の酸性度を連続的に高めていく方法;(3)原材料のアルコキシド濃度を
連続的に低めていく方法;及び(4)加水分解度が高まっていくアルコキシドを
用いる方法がある。
前記出願公開第514773号及び米国特許第4,830,879号に記述さ
れているような上記の方法は、実施に細心の注意が必要であり、再現性が低い。
本発明の目的は、単層無反射コーティングの施された透明無機材料基板を含む
光学物品を提供することにある。本発明の目的はまた、化学的及び機械的に耐久
性があり、屈折率が1.5ないし1.9の基板と適合する無反射コーティングを
前記基板上に作成する、比較的簡便で低費用かつ迅速な方法、特にゾル−ゲル型
の方法を提供し、前記コーティングを作成するに好都合なゾル−ゲル材料を提供
することにある。
すなわち、本発明の第1の目的は、無機材料基板及び前記無機材料基板の少な
くとも1つの表面上の無反射コーティングを含む光学物品である。特徴として、
前記無機材料基板の屈折率は1.5から1.9の間であり、前記無反射コーティ
ングは、相互に強固に連結し、無機粒子とも連結した無機高分子からなるゾル−
ゲル膜の熱処理により得られる極微細孔/極微グレイン構造の単層コーティング
であって(“極微”は寸法がナノメートル台であることを示す)、前記高分子は
一般式がM-OH/M-O-Mの3次元網状構造を形成する。ここでMは金属または
半金属元素を表わし、シリコン、アルミニウム、ジルコニウム、チタン及びこれ
らの混合物から選ばれることが望ましい。前記粒子はMの酸化物である。
第2の目的によれば、本発明は前記物品の作成に関し、さらに詳しくは:
−金属または半金属元素Mの、少なくとも1つのアルコキシド、少なくとも
1つのアセチルアセトネートまたは少なくとも1つのアセテートを有機溶剤に溶
解し;
−相互に強固に連結した無機高分子の、前記溶剤により溶媒和化され、一般
式がM-OH/M-O-Mの、前記高分子と連結した無機粒子を含む、無機3次元網
状構造を形成するために、大量の無機酸触媒を加えることにより、溶液中の前記
アルコキシド、アセチルアセトネートまたはアセテートを加水分解及び重合し;
−前記加水分解し重合したアルコキシド、アセチルアセトネートまたはアセ
テートの単ゾル−ゲル層を屈折率が1.5から1.9の間の無機材料基板の少な
くとも1つの表面に塗布し;
−上記塗布がなされた前記基板を、処理温度まで予備加熱された装置内で熱
処理して、極微細孔/極微グレイン構造の無反射コーティングを形成する;
工程を含む方法に関する。
最後に本発明はまた、屈折率が1.5から1.9の間の無機材料基板上に上記
の特徴をもつような無反射コーティングを形成するに特に適したゾル−ゲル材料
にも関する。前記材料は、有機溶剤中の、相互に強固に連結した無機高分子の無
機3次元網状構造を形成するために、塩酸からなることが望ましい無機酸触媒に
より加水分解及び重合する、シリコン、アルミニウム、ジルコニウムまたはチタ
ンからなることが望ましい金属または半金属Mの、少なくとも1つのアルコキシ
ド、少なくとも1つのアセチルアセトネートまたは少なくとも1つのアセテート
の溶液からなる。前記網状構造は前記有機溶剤で溶媒和化され、一般式M-OH/
M-O-Mを有し、前記高分子と連結した無機粒子(Mの酸化物)を含む。
ここで本発明の上記目的のそれぞれを詳細に説明する。
すなわち本光学物品は、透明無機材料基板上の新規な無反射コーティング−上
述したような特徴をもつ単層膜のコーティング−を含む。前記無機材料基板は、
なかでも無機または有機ガラスの光学素子であり、さらに詳しくは眼用レンズか
らなる。本発明を説明するために、上記特定用途分野がすぐに参照されるが、本
発明の用途分野がさらに広いことは明らかであり、いかなる形態の、光を透過す
る素子及び画像表示装置も含む。
本発明のコーティングは屈折率が1.5から1.9の間の基板に適合する無反
射コーティングである。さらに本コーティングは十分な化学的及び機械的耐久性
(摩耗及びかき傷の形成に対する抵抗力)を有する。本コーティングを得る方法
は実施が容易であり、一般に1時間程度と短い時間で実施できる。
本発明のコーティングは、シリカのコロイド粒子を含む、一般式がSi-OH/
Si-O-Siの、3次元網状構造に基づくことが望ましい。言い換えれば、本発
明の第1の目的はM=Si(半金属)でつくられることが非常に有利である。そ
の他の望ましい変形によれば、上述したように、MはまたAl,Zr,Ti(金
属)である。本発明が網状構造に複数種のMをもつことはいかなる場合でも許さ
れる。
前記(熱処理され、凝固して無反射コーティングを前記基板上に固着させる)
ゾル−ゲル膜は、シリカ、アルミナ、酸化ジルコニウム及び/または酸化チタン
のコロイド粒子を含み、介在金属及び/または半金属の全量に対する前記粒子の
金属及び/または半金属のモル比が50%よりは小さいが少なくとも10%の、
溶液から得ることが望ましい。
一般に、本発明の光学物品は150nmより薄いコーティングを有する。事実
上、コーティング厚は一般に70から150nmである。前記厚さは約90nm
であることが望ましい。
本発明のコーティングは、上述したように、適切な基板上につくられる。上述
の方法は実施が容易であり、多大の投資を全く必要とせず、従って低コストであ
る。前記方法は基本的に、ゾル−ゲル型のコーティング溶液を作成し、この溶液
を、浸漬またはスピニングによるか、あるいはその他何らかの既知の被着方法に
より、単層として被着し、無反射コーティングを形成するために前記単層を熱処
理する工程を含む。この熱処理が、前記ゾル−ゲル材料を、重合させてから高度
に架橋させて、所望の無反射特性を有するコーティングである、極微細孔/極微
グレイン構造のコーティングに転換する。前記材料、すなわちゾル−ゲル型溶液
は、事実上前記所望のコーティングの前駆体をなす。
前記材料は、金属または半金属Mの少なくとも1つのアルコキシド、少なくと
も1つのアセチルアセトネートまたは少なくとも1つのアセテートをアルコール
(例えばエタノール)のような適合する有機溶剤に溶解することにより作成され
る。
前記アルコキシドは、Mをアルミニウム、シリコン、ジルコニウム及びチタン
から選ばれる金属または半金属、Xをアルコキシ基、nをMの原子価に一致する
整数として、一般式M(X)nを有することが望ましい。M=Siの場合、化学式
がRnSiX4-nのアルキルアルコキシシランがより一般に介在させられる。ここ
で、Rがアルキル基を、Xがアルコキシ基を表わし、nは0と3を含む0から3
までの整数である。
n=0の場合、RnSiX4-n=SiX4であることはすでにわかっているであ
ろう。本発明に関しては、アルコキシドとしてSi((C1〜C4)アルコキシ)4の
使用がもっとも推奨される。
上に用いられたアルキル及びアルコキシという用語は、一般に(C1〜C5)アル
キル及び(C1〜C5)アルコキシ、望ましくは(C1〜C3)アルキル及び(C1〜C3)
アルコキシを表わす。
同様に、介在するアセチルアセトネート及び/またはアセテートはそれぞれ:
M(CH3COCHCOCH3)n及びM(CH3COO)n
で表わされる化学式を有することが望ましい。ここでM=Si,Al,Zrまた
はTiであり、nはMの原子価を表わす整数である。
金属または半金属(M)の(任意にアルキルアルコキシシランを含む)アルコ
キシド、アセチルアセトネートまたはアセテートは大量の無機酸触媒を含む水溶
液を加えることにより加水分解する。前記触媒は、2より小さく、望ましくは1
より小さいpHが得られる、HClまたはHNO3のような強無機酸溶液である
ことが望ましい。前記官能基の全て、特にアルコキシ基の加水分解は、上記強酸
性媒質内で達成されて、長鎖無機高分子が得られる。特徴として、前記酸触媒が
大量に介在する。この概念は全く制限をつけない形で以下に詳述される。このこ
とが、いかなる場合においても、本発明の独創的プロセスの特徴をなす。介在す
る前記アルコキシド、アセチルアセトネート、またはアセテートに対する(HC
l,HNO3のような)無機触媒のモル比は、0.5より大きいことが望ましく
、1よりは小さくとどまることが望ましい。約0.8という値が最適であるよう
に思われる。従来技術のプロセスの加水分解については、従来技術に関する限り
、前記モル比はかなり小さく、一般に0.2よりもかなり小さいことが注目され
よう。以下に詳述される、前記アルコキシド、アセチルアセトネートまたはアセ
テートの溶液を高い架橋度をもって重合させる加水分解及びエージング中に、酸
化物のコロイド粒子が化学式M-OH/M-O-Mを有する高分子マトリックス内に
その場(in situ)で形成される。
上記無機コロイド粒子は、前記マトリックスの3次元網状構造に強固に連結さ
れる。前記粒子(例えばSiO2)の介在アルコキシド、アセチルアセトネート
またはアセテートの全量に対するモル比は少なくとも10%であるが、50%よ
りは低くとどまる。このことは本明細書の前の方で既に述べている。このような
結果を得るためのプロセスに関しては、例えば、前記アルコキシド、アセチルア
セトネートまたはアセテート溶液に、3ないし4のpH(このpHで酸化物粒子
が形成される)が得られるような量の酸触媒を加えることにより加水分解を開始
し、次いで前記酸化物コロイド粒子をその場で高分子マトリックスに連結させる
ために、pHを1より小さい値まで下げることが椎奨される(以下参照)。
前記加水分解した溶液に、溶液内での重合度を高めるためのエージングを受け
させることがさらに強く椎奨される。15日ないし90日のエージングが椎奨さ
れ、約1カ月のエージングが望ましい。このエージング中、前記溶液は40から
80℃の範囲、望ましくは約60度に保たれる。このようにして相互に強固に連
結した重合体の(例えばSiO2コロイド粒子を含む、Si-OH/Si-O-Si
の)3次元高分子網状構造が、前記溶剤が過剰に介在する限りにおいてゾル−ゲ
ル型材料の形態で得られる。溶剤の介在量が十分ではないとすると、硬質のゲル
が得られるはずである。
酸化ケイ素またはその他の酸化物の濃度を40g/リットルをこえない濃度と
することにより、室温で数ヶ月間安定なままでいる溶液を作成できる。望ましい
濃度は30g/リットルである。前記重合過程を開始するためにより高濃度の溶
液を用いることができるが、粘度が急速に増加する場合には、ゲル化を防ぐため
に溶剤を加えなければならない。
単層コーティングが基板を無反射にするために前記基板の少なくとも1つの表
面に塗布される。この塗布は、浸漬またはスピン塗布により行われることが望ま
しい。浸漬塗布においては、基板が前記溶液中に1回浸漬される。基板は一様な
動きをもって一定速度で取り出されなければならない。これにより、被着された
コーティングに厚さむらが生じることを避けることができる。スピンコーティン
グは、基板の一表面のみがコーティングされる場合に望ましい。表示スクリーン
に関しては、微粒化(スプレー)塗布を行うことが有利である。
最終コーティング厚は一般に70から150nmであることが以前からわかっ
ている。前記加水分解及びエージング中に形成される無機コロイド粒子の径は、
上記厚さに適合しなければならない。このことから、前記厚さは通常150nm
をこえることはなく、一般に150nmよりかなり薄く、望ましくは約50nm
である。例えば、最終コーティング厚が約90nmではグレイン径は20nmに
なり得る。
粒径は、前記コーティング溶液中に懸濁されるコロイド粒子に関係する。グレ
イン径は熱処理後の反射防止膜のグレイン構造に関係する。本発明においては、
特徴的な急速熱処理の間にコロイド粒子が直接グレインに転換するので、粒径が
直接グレイン径構造に関係する。
前記ゾル−ゲル型材料でコーティングされた無機材料基板は初め一様に乾燥さ
れる。乾燥は赤外線加熱によるかまたはオーブン内乾燥である。前記乾燥により
溶剤が蒸発し、次いで乾燥された物品は、耐久特性をもつ反射防止膜を完成させ
る最終熱処理のために、予備加熱された炉内におかれる。炉の温度は200から
600℃、望ましくは250から450℃の範囲である。熱処理の時間と温度の
関係は互いに逆方向に変化する。例えば、250℃処理での時間は30分から2
時間であるが、一方450℃では5ないし30分の範囲となる。
次いでコーティングされた物品は熱処理炉から取り出され、室温まで冷却され
る。コーティングの密度は前記熱処理により金属酸化物態まで高められる。しか
しまた、コーティングに所要の低屈折率を与える小さい残留極微細孔もつくられ
る。また前記熱処理はコーティングを基板に固着させる。例えば、細孔径は20
nm程度であり、コーティング厚は約90nmである。
本発明のプロセスに関する上述したようなゾル−ゲル型材料は、本発明の最後
の目的をなす。
以下の説明はさらに前記材料及びプロセスに関して付け加えられている。
ゾル−ゲル(溶液)型材料は、屈折率が1.6ないし1.9の基板に用いられ
る場合に特に有効である。しかし、前記材料は1.5〜1.6というより低い屈
折率をもつ基板に用いるために若干修正することができる。この修正は、コロイ
ド粒子が確実に形成されてその一部が高分子網状構造の一部と確実に化学結合で
きるように前駆体溶液のpHを調節することを含む。この低屈折率基板用コーテ
ィングの熱処理は、コーティングされた高屈折率基板の処理について上述した熱
処理と同じである。この処理により前記溶液のコロイド部分から極微細孔状態及
び極微粒子がつくられる。この特定の実施態様は本発明の肝要な部分を構成する
。
前記ゾル−ゲル型材料の作成方法は連続的に進められるが、2段階に分けて行
うこともできる。第1段階は、pH3〜4での前記アルコキシド、アセチルアセ
トネートまたはアセテートの加水分解−凝縮の開始である。これにより、原コロ
イド溶液が形成される。第2段階においては、pHを1より低くすることにより
凝縮が停止し加水分解−重合段階が実行される。この結果、高分子マトリックス
内のコロイド粒子からなる溶液がその場で形成される。
ゾル−ゲル法においては、前記重合と凝縮を分離することはできず、両者は同
時におこる。しかし本発明に従えば、pHの変更により前記プロセスの反応速度
の平衡がずらされ、調節される。
本発明に関しては、適切なアルコキシド、アセチルアセトネートまたはアセテ
ートを大量の酸触媒で加水分解することにより、高分子シリカ−コロイド状シリ
カのコーティング溶液を得ることができる。酸性触媒のシリコン“キャリア”に
対するモル比は、0.8より大きく1.5より小さい。前記加水分解は過剰な水
の存在の下で行われる。水の前記シリコン“キャリア”に対するモル比は、4よ
り大きくまた36より小さく、望ましくは5から8の間である。
一般に本発明の無反射コーティングの色調はコーティング厚と関連している。
さらに、コーティングの被着速度を調整することにより容易に金色または青色を
得ることができる(被着速度を遅くすれば、かなりの金色が得られ;被着速度を
早くするほど、色調は青が濃くなっていく)。
特定の実施の形態として、コーニング(Corning)社から入手できる、
屈折率が1.7のガラス基板(コード:D0035)を本発明の方法に従う態様
でコーティングした(実施例1及び2を添付した図1と合わせて参照されたい)
。別の実施の形態においては、コーニング社から入手できる、屈折率が1.6の
基板(コード:C0041TC)をコーティングした(実施例3を添付した図2
と合わせて参照されたい)。
本発明のコーティング品は概ね、様々な試験にかけられる。すなわち:
−耐汚染性を試験するために、口紅を、あるいは例えばフェルトペンを使っ
てインクを前記コーティング品に塗り、次いでエタノールまたはアセトンで洗浄
した;
−耐薬品性及び接着耐久性を試験するために、前記コーティング品を沸騰水
に3時間及び/または有機溶剤(アルコール及びアセトン)に浸し、接着テープ
を貼りつけて引きはがした。
大体において、本コーティングにはなんらの劣化も認められなかった。
かき傷及び摩耗に対する耐久性の強さを示すために、コーティング試料と非コ
ーティング試料を一緒に2種類の摩耗試験にかけた。転動試験においては、試料
を研磨剤混合物とともに転動バレルに入れ、合計2時間転動した。コーティング
試料と非コーティング試料の両者について、30分毎に光透過率測定を行った。
テーバー(Taber)試験として知られる第2の試験では、試料をターンテー
ブル上に置き、回転研磨砥石をあてた。研磨された試料の%曇り率を10,50
及び100回転後にそれぞれ光学的に検査した。
大体において、得られた結果は従来の蒸着法で被着された無反射コーティング
を含む市販のレンズで得られた結果と同等であった。以下の実施例1及び3の物
品には特に注目して試験した。
同業者には見過ごされるはずのない本発明の利益を添付図1及び2に示す。
図1はナノメートル単位で波長を横軸にとり、また%透過率を縦軸にとって表
わしたグラフである。曲線Aは非コーティングガラス(D0035)について行
った測定に基づいている。曲線Bは本発明のコーティングを施したガラス(実施
例1)について同様にして行った測定に基づいている。
図2は図1と同様にして表わしたグラフである。本図は、屈折率が1.6のガ
ラス(C0041TC)上に形成した膜について行った実験に基づいている。図
2の曲線Cは非コーティングガラスについて行った測定に基づいている。曲線D
は本発明のコーティングを施したガラス(実施例3)について同様にして実施し
た測定に基づいている。
本発明を以下の非限定的実施例によりさらに詳しく説明する。
実施例1
アルコキシシランSi(OCH3)4,11.35ミリリットルをエチルアルコー
ル33.3ミリリットルと10分かけて混合して均一な混合液を得る。HCl/
SiO2モル比が0.8になるように、HClを含む水5.4リットルを磁気で
撹拌しながら1時間かけて加える。得られた溶液をエージングのために60℃の
オーブン内に3週間入れておく。エージング後、この材料は貯蔵されるか、ある
いはコーティングするために直ちに用いられる。
屈折率が1.7で厚さが2mmのコーニング社製D0035ガラス基板を洗浄
し、上述したようなコーティング溶液から、浸漬により、この基板上に膜を被着
する。次いで前記溶液から約8cm/分の速度で基板を引き出す。続いて、コー
ティング基板を赤外線加熱により60℃で乾燥する。乾燥後、コーティング基板
を子備加熱されたオーブンに約450℃で20分間入れておく。次いで、コーテ
ィング基板をオーブンから取り出し室温まで冷却する。
前記コーティングの無反射特性を決定するために光透過率の測定を行い、よっ
て図1に示すように、コーティング基板の光透過率を非コーティング基板の光透
過率と比較することかできた。
上記のようにしてコーティングされた基板を、次いで化学的及び機械的特性を
決定するために一連の標準試験にかけた。耐久性試験における結果は以下の通り
である:
耐沸騰水(3時間)及び接着テープ:表面の変容はない(浮き上がりはな
く、亀裂または剥離もない);
耐有機溶剤(アルコール及びアセトン):表面の変容はない;
転動試験(2時間):コーティング基板への効果は非コーティング基板へ
の効果よりも5%しか大きくはない;
耐酸(pH=4.5)及び塩基(pH=8.8):表面の変容はない;
耐摩耗(テーバー試験):コーティング基板への影響は非コーティング基
板への影響よりも4〜6%しか大きくはない。
実施例2
エタノール127ミリリットルとアルコキシシランSi(OC2H5)4,17ミ
リリットルを用いて、実施例1の方法を繰り返した。コーティング基板を同じ光
学的、化学的及び機械的試験にかけ、実質的に同じ結果を得た。
実施例3
実施例1の方法を、屈折率が1.6で厚さが2mmのコーニング社製C004
lTCガラスを基板としたことと前記コーティング溶液を90日間エージングし
たことの2つの変更点をもって繰り返した。
実施例1と同じ化学的及び機械的試験にかけて、実質的に実施例1と同じ結果
を得た。コーティング基板と非コーティング基板の光透過率スペクトルが図2に
