Abstract
By means of the directed use of pressure and using a temperature effect, two compressible layers (1, 3), such as, for example, non-wovens, which are separated by a blocking layer (2) are changed in a working process in terms of their thickness in an oppositely acting manner in such a way that they form a spring-mass system and can thus be used as sound-damping, multifunctional lining elements for example in motor vehicles.
Description
The subject matter of the invention is a process for producing multifunctional lining parts, for example in the form of a spring-mass system comprising compressible layers, such as, for example non-woven fabrics made of the same material or different materials which as a result of treatment by means of pressure and temperature in a closable mould have two adjacent regions of different density.
Lining parts of the above mentioned type are used, for example in motor vehicles in order to cover walls and bottoms, whereby simultaneously an acoustic insulation and/or attenuation is aimed by using these linings.
From EP-0 141 440 Ά2 a process is known in which two packages are inserted to a mould which is closed on all sides, each of them comprising a layer of prepolymer fibers covered by a film, whereby the packages are arranged in such a way that their sides covered by the film are facing one another, a sound absorbing material is inserted between the films, and upon application of pressure, an, optionally, heated gas stream is introduced laterally into the sound absorbing material, which is causing that the inserted packages are adjusted to the mould, that the films are brought to a complete melting, and that the complete polymerization of the layers made of fiber material takes place. The symmetrical structure formed in such a way has a similar effect as the solution according to the invention, however, needing almost twice of the material consumption, higher working expenditure and having higher area weight. Exactly these effects are undesired in modern vehicle construction.
It is the object of the invention, to provide a process, wherein in a one step procedure a spring-mass system of the above described type, consisting to a high degree of homogenous material, is produced which is suitable for acoustic insulation and attenuation, which at a low weight and a minimal material expenditure enables the production of a multifunctional part comprising a carrier, ready laminated or coated side of vision and absorber element, and having layers of different densities after completion.
This object is solved according to the invention by inserting two non-woven fabrics of the material or materials having approximately the same density into one mould, whereby the non-woven fabric to be compressed being provided with a heatcurable binder, and with the interposition of a gas-impermeable barrier layer comprising a film which is self-adhesive or coated with adhesive and the different density is adjusted by the action of gas or steam under superatmospheric pressure, from one side, approximately perpendicular to the barrier layer, the heat supply taking place via the mould and/or by means of heated gas or steam.
During the process according to the invention the superatmospheric pressure is acting upon the barrier layer and is shifting this one in the direction of its action, such that the non-woven fabric, situated behind the barrier layer, is compressed, whereas the non-woven fabric, situated in front of it, is expanded.
By this way different densities in a relationship of about 1:5 can be adjusted in one procedure.
By using gastight barrier layers, it is also possible, to carry out the process in a first processing step in a fraction of time under pressure, for example 6 bar during one minute, in this case, however, without pressure during one more minute in order to perform a curing of the compressed layer by heating.
Preferably, the barrier layer comprises a thermoplastic material with a layer thickness between 20 and 150 μια or self-adhesive films or films coated with adhesive in a known way. Thereby, the thickness depends upon the superatmospheric pressure and the temperature, and it is the higher the higher these two parameters are. It is recommendable, to use PE as a material for the barrier layer because, thereby, the necessary characteristics are realized in a low cost manner.
For special uses, it can be recommendable, that the barrier layer is perforated to the finished lining part. This is the case, for example, when the lining part should be used as an inside roof lining of a motor vehicle where a high sound absorption is desired. If on the other side, the lining part is introduced at the partition wall to the motor compartment, a high acoustic insulation and, therefore, a non-perforated barrier layer is necessary.
In continuation of the process according to the invention, a perforation of the barrier layer is attained in such a way that the heating takes place at such a high temperature and/or for so long that the barrier layer begins to melt with the formation of holes, with a hole proportion of at least 30 % of the surface area. Thereby, the effect of the process according to the invention upon the density of the non-woven fabrics remains untouched. The use of polyethylene is particularly suitable for this kind of process. The process is less expensive than the per se possible subsequent mechanical perforation.
If lining parts should be attached to metal surface areas at which the formation of interior condensed water is possible, which should be eliminated under heating as fast as possible, in another embodiment of the invention a barrier layer can be used of which the material is water-vapour-permeable, or at least has only low resistance to water-vapour diffusion. This has the additional advantage that upon heating by means of water-vapour, this one will also influence the compressed layer, and its curing is accelerated.
In order to avoid that after the formation a higher density is reducing the density ratio by means of a retroactive force in the layer, the to be compressed non-woven fabric being provided with a heat-curable binder which is cured during the thermally supported moulding cycle in the usual way.
Depending on the designated use of the lining part, the side, facing away from barrier layer, of the non-woven fabric to be compressed is laminated with a fabric which is firmly bonded to the compressed non-woven fabric, for example by means of bonding.
The process according to the invention will be illustrated more detailed by means of the figures, whereby the presentation of the form will be neglected. In figure 1, the upper non-woven fabric to be compressed is referred to 1. It is separated by the barrier layer 2 from the lower non-woven fabric 3, upon which a pressure is exerted in the direction of the arrow P. It is perceptible from figure 2 that the upper non-woven fabric 1 is firmly compressed, whereas the lower non-woven fabric 3 which is placed below the barrier layer 2 is expanded. By this way a spring-mass system is formed, the non-woven fabric 3 being the spring and the nonwoven fabric 1 being the mass.
Claims (7)
1. Process for producing multifunctional lining parts, for example in the form of a spring-mass system, which com- f prise compressible layers, such as, for example, nonwoven fabrics (1, 3) made of the same or different materials, which as a result of treatment by means of pressure and temperature in a closable mould have at least two adjacent regions of different density, characterized in that two non-woven fabrics (1, 3), as compressible layers of the material or materials having approximately the same density, are inserted into the mould, the nonwoven fabric (1) to be compressed being provided with heat-curable binder, and with the interposition of a gasimpermeable barrier layer (2) comprising a film which is self-adhesive or coated with adhesive and the different density is adjusted by the action of gas or steam under superatmospheric pressure, from one side, approximately perpendicular to the barrier layer (2), the heat supply taking place via the mould and/or by means of heated gas or steam.
2. Process according to claim 1, characterized in that the X. barrier layer (2) comprises PE with a thickness between 20 and 150 μια.
3. Process according to claim 1, characterized in that a barrier layer (2) is used which comprises a material which is water-vapour-permeable, or at least has only low resistance to water-vapour diffusion.
4. Process according to claim 1 or 2, characterized in that the heating takes place at such a high temperature and/or for so long that the barrier layer (2) begins to melt with the formation of holes, with a hole proportion of at least 30 % of the surface area.
5. Process according to claim 1 or 2, characterized in that the side, facing away from the barrier layer (2), of the non-woven fabric (l) to be compressed is laminated with a fabric which is firmly bonded to the compressed non5 woven fabric (1) in the course of the process.
6. A process according to claim *1 for the manufacture of multifunctional lining parts, substantially as hereinbefore described with reference to or as illustrated in 10 the accompanying drawings.
7. A lining part whenever manufactured by a process claimed in a preceding claim.
