Abstract

A laminate is formed by first forming an assemblage of a glass-fibre layer having an uncured thermosetting adhesive binder, a thermoplastic sheet, e.g. of polyvinyl chloride, having a surface in contact with the glass-fibre layer and a thin textured embossing member in contact with the opposite surface of the thermoplastic sheet, then applying pressure to the assemblage by a press to compress the fibrous layer and simultaneously heating the assemblage to a temperature above the softening point of the thermoplastic sheet, to cure the binder, and retain the glass-fibre layer in its compressed condition, emboss the thermoplastic sheet with the pattern of the embossing member and secure it to the glass-fibre layer, and finally removing the assemblage from the press and stripping the thermoplastic sheet and glass-fibre layer from the embossing member after sufficient cooling of the assemblage. The textured embossing member has a non-planar surface and may have a design imposed thereupon by a plurality of surface hills and valleys which are small as compared with the size of the laminate produced. It embosses a complementary pattern into the laminate during the pressing and is separate from the pressure-applying members of the press. It may be a fabric woven to a desired design or a metal plate with an engraved surface. The glass-fibre layer may comprise two or more glass-fibre layers; only one need have an uncured binder, while another having a cured binder is not compressed in the bonding. The heat and pressure may be applied by a press having heated platens, the platen next to the glass-fibre layer being heated to a higher temperature than the other. If the embossing member is flexible and porous, e.g. a woven fabric, a vacuum may be applied to its underside to draw the thermoplastic sheet into intimate contact with it. An adhesive, e.g. polyvinyl chloride or polyethyl acrylate, may be applied to the thermoplastic sheet, on the side to face the glass-fibre layer, to improve the bond. The thermosetting resin in the glass-fibre layer may be phenol-formaldehyde or melamine-formaldehyde.
