Abstract
An insulation composition comprising incinerator bottom ash mixed with binder and any one or combination of reinforcing media, fire retardant additives, and/or water. The binder may be organic and/or inorganic, and may include polyols, one or more isocyanates, and may form one or more polyurethanes. The binders may be crosslinked polymers and may be moisture curing. The fire retardant additive may be phosphate based, and the reinforcing media may comprise any one or combination of glass fibres, plastic fibres, graphene, glass nanoparticles, or graphene nanoparticles. A structural product is defined and formed from the same composition, and may be formed into drywall, cladding, and interior construction, exterior, insulation, and/or flooring panels. The product can also be bricks or blocks and may include shaped insulation components. The binder of the insulation composition or structural product may include urea formaldehyde, acrylics, or epoxy resins. The composition or product may include 10-40wt% of binder. A method of manufacturing an insulating material or structural product is also defined, comprising mixing incinerator bottom ash with any one or combination of binder, reinforcing media, fire retardant additives, and/or water, and the mixture may be dried, cured, extruded, moulded, or sprayed as a wet product before drying.
Description
Building Materials and Method of Production Thereof The present invention discloses a structural product and insulation board or panel to be used in the construction sector.
Although the following method refers exclusively to insulation board or building panels the skilled person will appreciate that the present invention can be used is constructing other building materials and is not restricted to panels.
Bottom ash is formed from the non-combustible residue of combustion in a 10 power plant, boiler, furnace, incinerator and/or the like. Burying bottom ash presents a serious environmental hazard and the toxic residues can leach into the watercourse.
Bottom ash has been used as an aggregate in concrete and concrete product formation however there remains a large amount of bottom ash going to 15 landfill.
It is therefore an aim of the present invention to provide a material that addresses the above-mentioned problems.
It is a further aim of the present invention to provide environmentally friendly products that address the abovementioned problems.
In a first aspect of the invention there is provided an insulation composition or material, said composition including bottom ash mixed with any one or any combination of binder, reinforcing media, fire retardant additives, and/or water.
In a preferred embodiment the bottom ash is mixed with one or more 25 binders and any one or any combination of binder, reinforcing media, fire retardant additives, and/or water.
Typically the binder can be any one or any combination of organic or inorganic binder.
In one embodiment the binders include polyols. Typically the binder includes one or more isocyanates. Further typically the binder forms one or 5 more polyurethanes.
In one embodiment the binders are crosslinked polymers. Optionally the binders can be moisture curing. Further optionally the binding material can include catalysts. In addition water can be added.
In one embodiment the fire or flame retardant additive is phosphate based.
In one embodiment the reinforcing media includes any one or any combination of glass fibres and/or plastic fibres, graphene and nanoparticles of the same.
In one embodiment the insulation composition or material is formed into a structural product. Typically the structural products include drywall or 15 interior construction panels, exterior panels and/or cladding. Further typically the products include insulation panels and flooring panels.
In one embodiment the structural products are bricks, blocks, structural blocks and/or the like. Typically, the products include concrete and brick alternatives.
In one embodiment the products include shaped insulation components. Typically the shaped components include insulation for pipes or other conduit parts, underfloor, wall and/or roof insultation.
In one embodiment the product can include road surfaces and structural blocks for sea defences.
Typically the binders include urea formaldehyde, acrylics or epoxy resins. Further typically the acrylics include pure acrylics and styrene acrylics. epoxy resins.

Typically the products include between 10-40 % by weight of binder.
In a second aspect of the invention there is provided a method of manufacturing an insulating product or material, said method comprising mixing bottom ash with any one or any combination of binder, reinforcing media, fire retardant additives, and/or water.
In a preferred embodiment the bottom ash is mixed with one or more binders and any one or any combination of binder, reinforcing media, fire retardant additives, and/or water.
In One embodiment the mixture is pressurised to manufacture a moulded 10 product.
In one embodiment the mixture or product is dried and/or cured.
In one embodiment the mixture is extruded, cast, moulded, and sprayed to form a product. Typically the mixture is extruded, cast, moulded, and/or sprayed as a wet product Specific embodiments of the invention are now described.
The insulation product comprises bottom ash and any one or any combination of: Binders -Crosslinking, moisture-curing polyols, with or without catalyst, including but not limited to Isocyanate and with or without the addition of 20 water.
Flame Retardant Additive -Including but not limited to phosphate based fire retardant aditives to increase fire performance Nanothechnology Additives -Including but not limited to Graphene, for purposes including, but not limited to, structural improvement, increased 25 conductivity and improved gas impermeability additives.
The structural product contain-s any one or any combination of: Binder Group 1 -Urea formaldehyde Binder Group 2 -Acrylic, including pure acrylic and styrene acrylics Binder Group 3 -2-Part Epoxy Resins Nanothechnology Additives -Including but not limited to Graphene, for 5 purposes including, but not limited to, structural improvement, increased conductivity and improved gas impermeability.
Flame Retardant Additive -Including but not limited to phosphate based fire retardant additives Structural Reinforcing Additives -Incorporation of, but not limited to, additives such as glass fibres and plastic fibres In one embodiment the composition or material includes substantially 10, 20, 30, 40, 50, 60, 70, 80, or 90 percent bottom ash by weight.
Claims (20)
- Claims 1. An insulation composition, said composition including incinerator bottom ash mixed with binder and any one or any combination of reinforcing media, fire retardant additives, and/or water.
- 2. An insulation composition according to claim 1 wherein the binder can be any one or any combination of organic or inorganic binder.
- 3. An insulation composition according to claim 2 wherein the binders include polyols.
- 4. An insulation composition according to claim 2 wherein the binder 10 includes one or more isocvanates.
- 5. An insulation composition according to claims 3 and 4 wherein the binder forms one or more polyurethanes.
- 6. An insulation composition according to claims 2-5 wherein the binders are crosslinked polymers.
- 7. An insulation composition according to claims 2-6 wherein the binders are moisture curing.
- 8. An insulation composition according to any preceding claim wherein the fire or flame retardant additive is phosphate based.
- 9. An insulation composition according to any preceding claim wherein the 20 reinforcing media includes any one or any combination of glass fibres and/or plastic fibres, graphene, glass nanoparticles or graphene nanoparticles.
- 10. A structural product formed from incinerator bottom ash mixed with binder and any one or any combination of reinforcing media, fire retardant 25 additives, and/or water.
- 11. A structural product according to claim 10 wherein said product is formed into dryw, all or interior construction panels, exterior panels and/or cladding.
- 12. A structural product according to claim 10 wherein the products include insulation panels and flooring panels.
- 13. A structural product according to claim 10 wherein the structural products are bricks, blocks, structural blocks and/or the like.
- 14. A structural product according to claim 10 wherein the products include shaped insulation components.
- 15. An insulation composition or structural product according to any preceding claim wherein the binders include urea formaldehyde, acrylics or epoxy resins.
- 16. An insulation composition or structural product according to any preceding claim wherein said composition or product contains between 1015 40 % by weight of binder.
- 17. A method of manufacturing an insulating material or structural product, said method comprising mixing incinerator bottom ash with any one or any combination of binder, reinforcing media, fire retardant additives, and/or water.
- 18. A method according to claim 17 wherein the mixture is pressurised to manufacture a moulded product.
- 19. A method according to claim 17 or 18 wherein the mixture or product is dried and/or cured.
- 20. A method according to claim 17 wherein the mixture is extruded, cast, 25 moulded, and/or sprayed to form a product and the mixture is extruded, cast, moulded, and/or sprayed as a wet product before drying.
