Abstract

A fire-resistant article e.g. a mattress comprises a block of plastics e.g. polyurethane foam totally encapsulated in a flexible cover constitued entirely by a woven or knitted fire-resistant fabric adhesively bonded to the foam block. The fabric has sufficient residual strength, after subjection to flame, to resist disintegration when the foam degrades and collapses away from the fabric cover under the effect of heat. The mattress thus covered is preferably covered in turn, in the same manner, by an impermeable outer cover adhesively bonded to the knitted fabric. <IMAGE>

Description

SPECIFICATION Article incorporating fire-resistant fabric This invention relates to a product or article incorporating, in combination, a fire-resistant fabric and a body of plastics foam.
The invention is applicable, interalia, in the production of mattresses, upholstered furniture and the like articles, and is of particular utility in respect of such articles incorporating polyurethane foam.
One known disadvantage of the use of polyurethane foam for upholstery purposes is that there is a fire hazard, and typically, under the action of heat, for example from a flame or a glowing source such as a burning cigarette, the polyurethane degrades, giving off toxic fumes and collapsing to some extent, thereby leaving a gap between the cover of the upholstered item and the surface of the degraded foam material which enhances the possibility of the upholstered item catching light.
According to one aspect of the invention there is provided an article comprising a body of plastics foam totally encapsulated in a flexible cover of knitted or woven fire-resistant fabric adhesively bonded to the body.
In a preferred embodiment the article takes the form of a mattress comprising a block of polyurethane foam totally encapsulated in a flexible cover of knitted or woven fire-resistant fabric, as herein defined, adhesively bonded to the block of polyurethane foam.
Preferably said cover of knitted or woven fireresistant fabric is, in turn, totally covered by an impervious cover adhesively bonded to the knitted or woven cover.
By the term "fire-resistant fabric" as used herein, is meant a fabric which will not continue to burn after a flame applied thereto has been removed and which will retain some structural integrity after being subjected to heat or a flame from some other source.
The term "fire-resistant fabric" as used herein thus embraces, in addition to fabrics which are fully flame-proof, fabrics of the kind generally referred to as "flame retardant".
The preferred form of fire-resistant fabric in embodiments of the present invention is that sold under the Registered Trade Mark "ASGARD" by Courtaulds Ltd. This material can be produced in knitted, woven or felt form, but, in embodiments of the present invention, the knitted form is preferred. This material, in addition to its flame-proof qualities, has normal tensile strength, and, in view of its stretch characteristics in the knitted form, does not detract from comfort. The flame proof or fire-resistant fabric used may be formed by the heat treatment of a cellulose fabric, and may, for example be a fabric formed by any of the methods disclosed in U.S.
Patent No 3,235,323.
Alternatively a flame retardant fabric, such as a fabric of the aramid fibre sold by Du Pont under the Registered Trade Mark 'NOMEX' may be used.
In preferred embodiments of the invention in which the fire-resistant fabric is used as a covering for a body of polyurethane foam, to which the fire-resistant fabric is bonded, the bonding of the fabric to the polyurethane foam has been found to avoid the above noted collapse of the degrading polyurethane material away from the covering material and thus to reduce the above noted fire hazard.
As the 'ASGARD' material, where used, acts as a heat barrier, as well as a flame barrier, for this reason also it tends to delay the degradation and ignition ofthefoam material.
As an example of an embodiment of the invention, a mattress may be produced by encapsulating a body or "squab" of polyurethane foam material in the fire-resistant fabric. Such a mattress may be produced as follows:- Upon a support structure comprising a generally rectangular central platform having, adjoining its four sides, respective flaps or wings pivotally connected with said sides, there is placed a rectangular piece of "ASGARD" knitted material, the material covering said central panel and extending over said flap. This fire-resistant fabric was then sprayed with a suitable adhesive and a rectangular block or "squab" of polyurethane foam placed on top of the fabric, the "squab" being of a size and shape conforming substantially to that of the centre panel and being placed substantially in register therewith.
The upwardly presented surface of the "squab" is then sprayed with the same adhesive and the hinged flaps of the support are then swung, about their hinges, with the flame-proof fabric thereon, onto the upper surface of the squab so that the edge portions of the piece of flameproof fabric are turned over onto and stuck to the upwardly presented surface of the squab. The upwardly presented surface of the combination is then further sprayed with the same adhesive, up to a clearly defined boundary adjacent the edges of the upper surface of the partially covered squab, (appropriate masking means, for example, being utilised to mask off the extreme edge portions of the upper surface), and a correspondingly dimensioned further rectangular piece of the same fire-resistant fabric is pressed onto the adhesive coated upper surface.
The mattress thus formed may be used without further manufacturing stops being performed.
However the mattress, covered with the fireresistant knitted fabric in this manner is preferably, in turn, then totally encapsulated in an outer cover of impermeable flexible sheet material, adhesively bonded to the exposed surface of knitted material, for example using precisely the same technique as used to encapsulate the foam block in the knitted fabric cover.
Although in either form of mattress (i.e. that having the knitted fabric providing the outer surface or that encapsulated in an outer cover of impermeable material), the side of the mattress having the separately applied rectangular panel has a somewhat different appearance from the opposite side, this is of no significance in practice since the mattress does not need turning and may thus be kept with the surface which was originally in engagement with the central panel uppermost.
The adhesive used is, of course, preferably one which, at least when it has dried or set, (depending upon the nature of the adhesive) is non inflammable, and similarly, the impermeable, outer cover, when used, is also preferably of fire-resistant or fire-proof materiai.
It has been found that a mattress produced in the above noted fashion, utilising the above noted "ASGARD" material whether or not utilizing the impermeable outer cover, is non-inflammable, and remains so even when it becomes dusty, even in the case when the impermeable outer cover is not employed.
The invention is applicable, not only to mattresses and analogous upholstered items, but also to other products such as fire-screens, articles of riot clothing, etc.
The use of the adhesively bonded impermeable cover, in the manner indicated, has the following advantages, particularly in relation to mattresses for hospitals and the like: It eliminates the slip layer normally caused by the use of a loose cover, and thus reduces the incidence of pressure sores.
Elimination of a slip plane improves comfort characteristics for patients by confining rucking and creasing to the bedsheet only. The rucking and creasing produced in loose waterproof coverings is eliminated.
Uniform deformation reduces shear stress loading on patients skin, again contributing to a reduction of incidence of pressure sores. The use of a uniform waterproofed composite, (such as the knitted method cover and bonded impermeable cover), eliminates the need for a separate impermeable bacteria controlled medium.

Claims (9)

1. An article comprising a body of plastics foam totally encapsulated in a flexible cover of knitted or woven fire-resistant fabric adhesively bonded to the body.
2. An article according to claim 1 wherein said cover of knitted or woven fire-resistant fabric is, in turn, totally covered by an impervious cover adhesively bonded to the knitted or woven cover.
3. An article according to claim 1, wherein said fire-resistant fabric is bonded to said body of plastics foam by means of an adhesive which is noninflammable, at least when dry or set.
4. A mattress comprising of a block of polyurethane foam totally encapsulated in a flexible cover of knitted or woven fire-resistant fabric, (as herein defined) adhesively bonded to the block of polyurethane foam. foam
5. A mattress according to claim 4 wherein said cover of knitted or woven fire-resistant fabric is, in turn, totally covered by an impervious cover adhesively bonded to the knitted or woven cover.
6. A method of covering a body of foam plastics material comprising adhesively bonding to the surface of said foam plastics material a flexible cover of knitted or woven fire-resistant fabric, as herein defined, so that said body of plastics material is totally encapsulated in said fabric.
7. An article according to claim 1 and substantially as hereinbefore described.
8. A method according to claim 4 and substantially as hereinbefore described.
9. Any novel feature or combination of features described herein.
