Abstract

1529433 Thermoplastic coatings IMPERIAL CHEMICAL INDUSTRIES Ltd 29 Sept 1975 [17 Oct 1974] 45030/74 Heading B2E [Also in Division B5] A method for coating the surface of a substrate with a thermoplastic material, by pressing the material against the substrate surface with a die heated to a temperature above the softening point of the material to fuse the material and cause it to flow and form a coating layer conforming to the shape of the die, and then cooling the layer to harden it before removing the die, wherein the substrate is infusible at least under the conditions existing during the coating operation, and the thermoplastic material initially has a cellular structure which becomes destroyed as the material fuses and flows to form the coating layer, and the cellular thermoplastic material is formed by emulsifying water in a water immiscible, polymerisable liquid to form a reverse emulsion, polymerising the said liquid while maintaining the emulsion and then removing the water. The substrate may be chipboard, blockboard, high softening or infusible plastics foam, e.g. of urea-formaldehyde resin or a stiff fibrous butt. The cellular material may be polymethylmethacrylate or a copolymer of methyl methacrylate with 2-ethyl hexyl acrylate and may be applied to the substrate in the form of a preformed sheet or block or as coarse particles e.g. chips or beads. The method may be used for forming a layer on a single substrate surface, on selected surfaces e.g. one face and all edges, or to completely encapsulate the substrate. Figs. 1, 3 and 5 show sections of open moulds used for encapsulation, each mould comprising two relatively movable discs in the form of platens 1, 2 having heating means (not shown) contacting glazing plates 3, 4. In the embodiment shown in Fig. 1, mould tools comprising two superimposed edge-defining members 5, 6 surrounded by a bolster 7 enclose an area between the dies, the core 10 being interposed between two sheets 11, 12 of cellular material and blocks 13 of the cellular material being arranged around the edges of the core and located between the edgedefining members 5, 6. In the embodiment shown in Fig. 3, a single edge-defining member 31 bounded by two bolsters 32, 33 biased against their adjacent glazing plate e.g. by spring 34 are used, the sheets 11, 12 of cellular material extending over the edge defining member. In the embodiment shown in Fig. 5 a drawer front having an integrally moulded finger grip 71 (Fig. 7) is produced, the finger grip being formed by the shape of the edge defining member 51 which is in the form of a rectangular sectioned block 51 having a rebate 52, 53 along the two edges of one face, the surfaces of the chipboard core 10 being covered by cellular sheets 54, 55 one sheet 55 extending slightly beyond the core, the other sheet extending over the edge-defining member 51 which is supported on a block 56 of cellular material located on the deeper of the two rebates 53.
