Abstract
1353345 Calcium-catalysed phenol-formaldehyde resin compositions FIBERGLAS CANADA Ltd 8 June 1971 [8 June 1970] 19396/71 Heading C3R [Also in Division D1] An aqueous binder suitable for mineral fibre products comprises a mixture of (a) a water soluble or water dispersable calcium-catalysed phenol-formaldehyde condensation resin, characterized as follows:- (i) not over 2À06% unreacted phenol, by weight, (ii) 3-16% ureacted formaldehyde, by weight, (iii) 2À3 to 2À7 methylol groups per phenol molecule, said resin resulting from an initial charge ratio of 2À8 to 4À5 moles of HCHO per mole of phenol, and 3-5À5% weight of calcium (in the calcium oxide or hydroxide catalyst) based on the weight of phenol; (b) water; (c) ammonia or a water soluble amine to a pH of 7 to 9; (d) an acidic curing catalyst, preferably in an amount of 0À1 to 2% weight based on the weight of component (a), said binder having a solids content of 1-80% by weight. Catalyst (d) is preferably an ammonium salt of an acid selected from H 2 SO 4 , H 3 PO 4 , acetic, maleic, sulphamic and carbonic acids. Amine component (c) is preferably benzyl-, mono-, di-, or trimethyl-amine, mono- or diethyl-amine, or mono-, di- or triethanol-amine. At least part of the phenol-HCHO resin may be further cocondensed with a monomer such as urea, dicyandiamide, acetone, methanol and glycols, or with an amine type resin or amine type copolymer resin. The binder may further comprise one or more of the following components:- coupling agents, emulsified mineral oil, ammonium ligno-sulphonate, tall oil, finely divided mineral fillers, animal glue and dyes. In Examples 1-5 various resins with different phenol-HCHO molar ratios are prepared by condensing phenol with HCHO using CaO as catalyst. In Examples 6-11, binders are formulated from these resins by neutralizing to a pH of 7À3 with CO 2 and adding (NH 4 ) 2 SO 4 and urea, followed by NH 4 OH, silicone solution, and a mineral oil emulsion and water. In Example 12 the binder additionally contains an alkylated amine copolymer resin produced by the reaction of melamine, urea, formaldehyde and CH 3 OH in the presence of an alkanol amine and a fatty acid. Other examples are given. The binders are applied to glass, wool or glass fibre mats and moulded into various articles.
