Abstract

1341438 Laminated fibrous composites; moulding composite articles UNION CARBIDE CORP 22 March 1971 [25 March 1970] 7524/71 Headings B5N and B5A A stampable, glass fibre reinforced thermoplastic resin composite comprises: (a) 30 to 95% by weight of a thermoplastic resin matrix, (b) 5 to 70% by weight of coarse glass fibres embedded in the core of the matrix, (c) 0 to 60% by weight of filler and (d) 0À5 to 10 ounces per square yard of fine fibres in the form of one or more surface mats embedded in one or each principal surface of the matrix, the fine fibre in the surface mats being uniformly distributed throughout the mats and having a denier of 1 to 25, and the surface mats being adapted to stretch about “ to one inch on all edges of the composite during stamping of the composite on a mechanical stamping press or an hydraulic press with an extra large energy storage system to duplicate the action of a mechanical press, the weight of the surface mats being a minor portion of the weight of the composite, the total weight percentage of the components (a), (b), (c) and (d) amounting to 100, the composite being adapted to have at least one smooth surface having a roughness of less than 600 microinches when stamped. The fine fibres may be woven or non- woven, bonded on non-bonded and may be made of inorganic or organic materials, e.g. glass, polyvinyl alcohol, polyester, polyethylene, polypropylene, poly(4-methyl-pentene-1), phenolic resin, rayon, nylon, cellulose triacetate or acrylic resins. The coarse glass fibres which may be sized may be in the form of yarns, filaments, strands, threads, rovings or non-woven scrim. The thermoplastic resin which may be used in the form of sheets, powder, pellets or granules and which may contain plasticizers, heat and light stabilizers, fillers, pigments, extenders or impact improvers may be a homo- or co-polymer of an unsaturated monomer, a copolymer of an unsaturated monomer with carbon monoxide or formaldehyde, a nylon, a polysulphone, a polycarbonate, a phenoxy resin, a polyalkylene oxide, a polyphenylene oxide, a cellulose ester, an ionomeric polymer or a blend thereof, many suitable unsaturated monomers being specified. The filler may be of talc, silica, carbon black, calcium carbonate, clay, woolastonite, #-eucryptite, glass, asbestos or graphite and may be fibrous. The composite may be prepared by combining the components thereof by a conventional laminating technique. Fig. 1 shows an assembly of layers prior to compression moulding to form a composite, the layers comprising an overlay layer 1 of resin, a layer 2 of fine fibre, a coarse glass fibre mat 3, a second layer 4 of resin, a second glass fibre mat 5, a third layer 6 of resin, a third glass fibre mat 7 and a fourth layer 8 of resin. The formation of a shaped article by stamping is described.
