Abstract

1,183,015. Laminates. W. R. GRACE & CO. 12 July, 1968, No. 33456/68. Heading B5N. [Also in Divisions B6 and C3] A laminate comprises a thermoplastic film, having a melting or softening point of at least 200‹ C., bonded to a fibrous base layer, impregnated with a thermosetting resin, by an adhesive composition of a phenol-formaldehyde resin and a polyvinyl chloride plastisol. The thermoplastic film may be of nylon. The base layer may be of paperboard, e.g. cotton linters impregnated with phenol-formaldehyde resin or wood flour and cellulosic fibres impregnated with a blend of formaldehyde phenolic resin and a butadiene/acrylonitrile copolymer. The base layer may be formed by suspending in water a mixture of paper pulp and particles of the resin and then forming the mixture into a sheet in a machine before drying the sheet. Alternatively, a sheet of paper pulp may be impregnated with phenolic resin and water, squeezed between rolls and dried in an oven. The P.V.C. in the adhesive composition may include a plasticizer, e.g. a phthalate, such as dioctyl or diisooctyl phthalate; a polyester; or a phosphate, such as cresyl diphenyl phosphate. A curing agent e.g. imidazoline for the P.V.C. may be included. Preferably a single material serves both as plasticizer and curing agent. Such a material is the reaction product of imidazolines with epoxy compounds. The adhesive composition may be applied as a coating to either the base layer or the thermoplastic film prior to laminating. Various coating techniques may be used; e.g. the adhesive may be applied to silicone release paper, to the adhesive side of which the thermoplastic film is then applied, pressure then being applied between rolls before stripping off the release paper. During the laminating process, the resins are not cured. The laminate may be used to form a printing matrix in which case a heated hydraulic press holds the laminate and a metal type form in contact for a time sufficient to cure the resin in the base layer and the adhesive composition. The face of the type form deforms the thermoplastic film and the adhesive layer throughout their respective thicknesses, the base layer being deformed at its inner surface only, Fig. 2 (not shown).
