1,124,481. Non-woven fabrics; treating apparatus; pile fabrics. LUDLOW CORP. 21 Sept.. 1965 [21 Sept., 1964; 25 June, 19651, No. 40225/65. Headings D1K, D1L and DIR. A porous non-woven web has at least 25 % by weight of its fibres of a thermoplastic polymer, the fibres are randomly bonded by discrete particles of a fused synthetic thermoresponsive resin. ("Synthetic thermoresponsive resin" includes not only conventional synthetic thermoplastic polymers but also synthetic resins that are not truly thermoplastic, e.g. cross-linked polyvinyl chlorides.) The thermoplastic fibres on one surface have been partly heat-fused independently of the binder to make that surface smoother and denser than the other. As shown, a non-woven web is formed at I by carding, garnetting with crosslaying, needling, or air-laying, calendered between two rollers 3 and 4 of which the lower only is heated, and passed to the endless belt 6. A hopper 8 contains powdered binder and releases it between feed roll 10 and doctor blades 9 onto a vibrating screen 11 which distributes it over the web. Distribution is also helped by a current of air drawn through the web by a vacuum bar 12. The web then passes through an oven 17 where it is heated, e.g. by hot air to a temperature high enough to fuse the binder but not the thermoplastic fibres. The web is immediately pressed between cool rollers 18 and 19 and rolled up at 20. The thermoplastic fibres may be of polypropylene, regenerated or waste nylon, polyethylene, polybutene, polyisobutylene, or polyurethane. They may be flat, round, oval or square, and may be crimped. The web may also include another fibre, e.g. rayon cotton or ethylene-vinyl acetate copolymer fibre. The binder may be polyethylene, polyvinyl chloride, or ethylene-vinyl acetate copolymer, may be blended with a pigment, e.g. carbon black or burnt umber, and may contain antioxidants, stabilizers, dyes, or agents to facilitate needling. In modifications, the web is passed over a vibrating plate or between cold calendering rolls instead of over the vacuum bar 12; or is pressed in a heated platen press or between endless belts instead of being heated in the oven 17. The product may be used as a backing for a tufted carped or flocked carpet.
