Description
The invention relates to the field of wind turbines, in particular wind turbine blades and more particularly spar soles made from a thermoplastic polymer composite. The invention relates to a method for producing a spar flange, a spar flange, a rotor blade comprising a spar flange and a method for producing a rotor blade comprising a spar flange.
Currently, wind turbine blades are made from composite materials that are both lightweight and strong. Indeed, wind turbine blades are subject to bending, torsion or traction stresses. This is mainly due to the fact that the wind turbine blades must withstand significant mechanical loads during the operation of the wind turbine, especially in the presence of strong wind gusts.
In order to consolidate their structure, spar soles were integrated into the wind turbine blades. In particular, the spar flange can transfer the main aerodynamic bending loads from the rotor blades to the hub. A spar flange is incorporated into the blade and generally extends over a large portion of the blade's total length.
These spar flanges are usually designed with glass and/or carbon fiber reinforced plastic (CFRP). With the development of the wind industry, CFRPs have given rise to pultruded unidirectional fibrous composites with reinforcement by unidirectional fibers.
In particular, the spar base may comprise layers of unidirectional fibers infused in thermosetting polymer resins to form a spar base. The spar flange is then positioned in a mold with the other components of the wind turbine blade to form a blade comprising the spar flange. For example, the spar sole can be manufactured by a vacuum infusion process (Vacuum Infusion Process - VIP) and in particular by a vacuum-assisted resin infusion (Vacuum Assisted Resin Infusion - VARI). In this technique, resin is applied when a complete vacuum is reached. The liquid resin is then infused inside the mold.
In other embodiments, the spar flange can also be manufactured by resin transfer molding (RTM) and for example by vacuum-assisted resin transfer molding - VARTM). The RTM uses a closed mold with a stack of fibers placed in the mold. The mold is closed, made waterproof, heated. Heated resin is injected into the mold to impregnate the fiber stack. The mold is then kept at a temperature sufficient to harden the resin, usually an epoxy resin. Current RTM technology produces lightweight parts with excellent mechanical properties. Thanks to these qualities, composite materials are gaining popularity in various structural and non-structural applications common in aeronautics and aviation.
Le durcissement subséquent ne nécessite pas de chaleur élevée ou de pression élevée.VARTM differs from RTM in that the fibrous reinforcements and materials are stacked on a mold and vacuum packed. The liquid resin is introduced through holes in the mold and sucked under vacuum through the reinforcements using channels provided inside and infusion supports which facilitate wetting of the fibers. Subsequent curing does not require high heat or high pressure.
However, these techniques result in difficult and non-homogeneous impregnation, leading to imperfections. These defects can extend over large areas and can significantly reduce the reliability of the final product. In addition, their repair is particularly time-consuming and expensive.
Therefore, techniques to improve the manufacturing of spar flanges have been developed.
For example, document EP3569394 proposes a spar sole manufactured by stacking and comprising layers of adhesive film between the layers of carbon fibers. These different layers are assembled together by different techniques such as pressure, heat, vacuum in a mold. The spar flange is then incorporated into the blade of a wind turbine. These spar soles include carbon fibers impregnated with epoxy resin.
Another solution disclosed in document WO2010/083840 proposes the incorporation of a layer of fibers pre-impregnated with uncured resin with a layer of resin reinforced by hardened fibers, the hardened layers having a greater rigidity than that of the layers not hardened and thus increasing the rigidity of the spar flange. These layers include carbon, glass or aramid fibers and an epoxy, polyester, vinyl ester or phenolic resin.
Document EP3501810 proposes a spar sole made from a pultruded composite layer comprising a stop surface to facilitate the flow of the resin and thus better infusion of the resin between the bands than with conventionally known bands. However, the composite material is also made from glass or carbon fibers and a thermosetting polymer such as an epoxy, vinyl ester, polyurethane or polyester resin.
The fibers of the fibrous reinforcement can generally be composed of glass, carbon or ceramic fibers but also of natural fibers. The polymer matrix, which is mainly composed of polymers, holds the fibers together, transmits tensions between the fibers and protects the fibers against external mechanical and chemical influences. The polymer matrix is usually thermosetting and the thermosetting polymer composite parts are assembled together with a thermosetting resin (e.g. epoxy or polyester or polyurethane adhesives).
However, thermosetting composite materials have different disadvantages, such as high costs when recycling these materials or the accumulation of large quantities of waste if recycling is not possible. Additionally, when constructing a wind turbine blade from polymer composites, for example by low pressure injection or infusion molding, the use of thermosetting resin typically leads to long cycle times. Additionally, these polymer composite parts are then assembled during the industrial process before delivery to the installation site. Given the long cycle times observed when using a thermosetting polymer matrix, both during part manufacturing and during assembly, there is, therefore, a need to identify polymers and/or resin which would be able to reduce cycle times and thus reduce the production time of wind turbines.
In addition, for better cohesion, the production of spar soles may include the use of temporary layers which is costly and slows down production.
In addition, removing the temporary layer on large surfaces is very difficult, for example for turbine blades which can have a length of around 100 m. This constitutes a real industrial challenge in terms of technical difficulty and time. Furthermore, the presence of a temporary layer increases the number of steps and therefore the time and cost during recycling and in particular for removing the temporary layer.
Wind turbine blades incorporating thermoplastic materials have been proposed for example in application WO2010025830; however, the proposed thermoplastics are mainly proposed to form the connection between the different parts of wind turbine blades and they have a relatively high sensitivity to humidity or high melting points.
Application US2017/0058864 describes an adjustable wind turbine blade constructed from thermosetting and/or thermoplastic materials. The thermoset-thermoplastic interface is welded; nevertheless, the blade contains a large portion of thermosetting materials.
Document EP2497945 discloses at least one spar flange on each side of the blade and therefore in each half-blade. Each piece is glued together so as to obtain a glued laminated type structure forming the spar flange. However, gluing two parts together introduces the risk of failure and defects. Also, the mechanical properties are not optimal. In addition, the bonding resins present epoxy type resins which do not allow easy recycling of the spar base.
In document WO2018172656, the applicant proposed the manufacture of wind turbine blades from a thermoplastic polymer composite having mechanical properties suitable for the wind power sector while being mainly recyclable. Such a wind turbine blade may comprise a reinforcing element comprising a thermoplastic polymer composite but also a low density structure arranged in a sandwich type structure. However, such wind turbine blades may comprise thermosetting plastics and may be joined by an epoxy, polyester or polyurethane adhesive.
Therefore, there is a need for spar flanges that include thermoplastics and are therefore easily recyclable, while providing mechanical and chemical properties that meet the requirements of the wind industry and reduce cycle times and cost. to respond to industrial problems.
The following constitutes a simplified summary of selected aspects, embodiments and examples of the present invention in order to provide a basic understanding of the invention. However, the summary does not constitute a complete overview of all aspects, embodiments and examples of the invention. The sole purpose of the summary is to present selected aspects, embodiments and examples of the invention in concise form as an introduction to the more detailed description of aspects, embodiments and examples of the invention which follows the summary.
- fourniture d'une pluralité de planches pultrudées, lesdites planches pultrudées étant un composite thermoplastique comprenant 45 % ou moins en volume d’une matrice polymère comprenant des polymères (méth)acryliques et au moins 55 % en volume de fibres, préférablement des fibres de carbone ;

Each pultruded board must not be glued to another. Additionally, a thermoplastic spar flange has similar mechanical properties to those of thermosetting resins.
In addition, the method according to the invention makes it possible to reduce waste and facilitate the pultrusion process.
Furthermore, thanks to the thermoplastic content and to improve the mechanical properties of the spar soles produced, it is possible to design a pattern directly on the pultruded boards without using a temporary layer for example.

Exemplary embodiments of the invention will now be described.
The term “ polymer ” designates either a copolymer or a homopolymer. The term “copolymer” designates a polymer bringing together several different monomer units and the term “homopolymer” designates a polymer bringing together identical monomer units. By "block copolymer" is meant a polymer comprising one or more uninterrupted blocks of each of the distinct polymer species, the polymer blocks being chemically different from each other and being linked together by a covalent bond. These polymer blocks are also called polymer blocks.
The expression " polymer composite ", within the meaning of the invention, designates a multicomponent material comprising at least two immiscible components among which at least one component is a polymer and the other component can for example be a fibrous reinforcement.

The term “ matrix ” refers to a material serving as a binder and capable of transferring forces to the fibrous reinforcement. The term "polymer matrix" encompasses polymers, but may also encompass other compounds or materials. Thus, the term “(meth)acrylic polymer matrix” refers to all types of compounds, polymers, oligomers, copolymers or block copolymers, acrylic and methacrylic. However, it would not depart from the scope of the invention if the (meth)acrylic polymer matrix comprised up to 10% by weight, preferably less than 5% by weight, of other non-acrylic monomers, chosen for example in the following group: butadiene, isoprene, styrene, substituted styrene such as α-methylstyrene or tert-butylstyrene, cyclosiloxanes, vinylnaphthalenes and vinylpyridines.

The term “ monomer ”, within the meaning of the invention, designates a molecule which can undergo polymerization.
For the purposes of the invention, the term " thermoplastic polymer " means a polymer which is generally solid at room temperature, which may be crystalline, semi-crystalline or amorphous and which softens upon an increase in temperature, particularly after exceeding its glass transition temperature (Tg) and having flowed at a higher temperature and having been able to observe clear melting when exceeding its temperature called melting temperature (Tf) (when it is semi–crystalline ) and which becomes solid again when the temperature drops below its melting point and below its glass transition temperature. This also applies to thermoplastic polymers slightly crosslinked by the presence of polyfunctional monomers or oligomers in the formulation of the (meth)acrylate “syrup”, present, in percentage by mass, preferably less than 10%, preferably less than 5 % and preferably less than 2%, which can be thermoformed when heated above the softening temperature.

The abbreviation " phr " may denote parts by weight per hundred parts of composition. For example, 1 phr of initiator in the composition means that 1 kg of initiator is added to 100 kg of composition.
The abbreviation " ppm " may refer to parts by weight per million parts of composition. For example, 1000 ppm of a compound in the composition means that 0.1 kg of the compound is present in 100 kg of the composition.
The term " approximately ", as used in the description, may allow for a degree of variability in a value or range, for example within 10%, within 5%, or within 1% of a stated value or d 'a stated boundary of a range.
The term " wind turbine blade " or " rotor blade " can be used interchangeably. A rotor blade in the sense of the invention can correspond to an aerodynamic profile rotating around an axis.
The term " wind turbine" can refer to all the elements corresponding to a completely constituted wind turbine. The term wind turbine as used in the description may refer to a device that converts the kinetic energy of the wind into mechanical energy.

As mentioned, wind turbine blades are subject to mechanical and chemical stresses during operation. In addition, wind turbine blades are not completely recyclable and their manufacturing time is long. Current processes provide composite materials primarily composed of thermosetting polymer to manufacture a spar flange which is then assembled with the wind turbine blade. In addition, in order to increase the properties of wind turbine blades and spar soles, texturing including a temporary layer is introduced into manufacturing. However, a temporary layer is difficult to recycle and time-consuming.
The current production of a spar base presents different industrial techniques without making it possible to promote recycling and respond to the constraints of the sector. In addition, these techniques and the recycling of current spar bases are too time-consuming for the industry and too expensive.
Therefore, there is a need for new spar flanges and new spar flange manufacturing techniques that can be easy to produce and recycle, while providing mechanical and chemical properties that meet the requirements of the manufacturing industry. wind energy and which reduce production times and costs.

The roving fiber supply step 111 makes it possible to supply fibers in one direction of a pultrusion path.
The fibers can consist of several fibers, unidirectional rovings or a mat of continuous filaments, fabrics, felts or non-wovens which can take the form of strips, webs, braids, rovings or pieces. The fibrous material of the composite can have various shapes and dimensions, namely one-dimensional, two-dimensional or three-dimensional.
The one-dimensional shape corresponds to long linear fibers. The fibers can be discontinuous or continuous. The fibers can be arranged randomly or parallel to each other, in the form of a continuous filament. The fibers may have an aspect ratio of at least 1000, preferably at least 1500, more preferably at least 2000, advantageously at least 3000 and more advantageously at least 5000, even more advantageously at least 6000, even more preferably at least 7500 and most advantageously at least 10,000.
The two-dimensional form corresponds to fibrous, non-woven or woven mats or reinforcements, or bundles of fibers, which can also be braided. Even though the two-dimensional shape has a certain thickness and, therefore, in principle a third dimension, it is considered to be two-dimensional according to the present invention.
The three-dimensional shape corresponds, for example, to non-woven fibrous mats or reinforcements or to stacked or folded bundles of fibers or to mixtures thereof, an assembly of the two-dimensional shape in the third dimension.
Examples of natural fibers are sisal, jute, hemp, linen, cotton, coconut fibers and banana fibers. Animal fibers are, for example, wool or hair.
As synthetic material, mention may be made of polymer fibers chosen from thermosetting polymer fibers, thermoplastic polymer fibers, polyamide (aliphatic or aromatic), polyester, polyvinyl alcohol, polyolefins, polyurethanes, poly(vinyl chloride ), polyethylene, unsaturated polyesters, epoxy resins and vinyl esters and/or carbon fibers, or mixtures thereof.
The mineral fibers can also be chosen from glass fibers, in particular of type E, R or S2, boron fibers, basalt fibers or silica fibers.

Preferably, the fibers are mineral fibers. More preferably, the fibers are glass fibers or carbon fibers.

Preferably, the fibers of the present invention are chosen from continuous fibers (which means that the aspect ratio does not necessarily apply as for long fibers) for the one-dimensional shape, or from long or continuous fibers for the two-dimensional or three-dimensional shape of the fibrous reinforcement.
The fiber wetting step may include passing fibers through a thermoplastic composition. For example, the fibers are guided through a bath or an injection chamber comprising the thermoplastic composition. The thermoplastic composition may be a polymer resin and/or a polymer resin precursor. The thermoplastic composition may comprise at least 50% by weight of monomers of the thermoplastic composite. The thermoplastic composition may comprise at least 90% by weight of monomers of the thermoplastic composite. The thermoplastic composition may include a polymer resin comprising a polymer matrix. The polymer matrix may include a (meth)acrylic polymer. The thermoplastic composition may include a polymer and a monomer.
Preferably, the polymer of the thermoplastic composite is chosen from all types of compounds, polymers, oligomers, copolymers or block copolymers, acrylic and methacrylic.
The thermoplastic composition according to the invention may comprise between 10% by weight and 50% by weight of a (meth)acrylic polymer (PI) and between 50% by weight and 90% by weight of a (meth)acrylic monomer ( MID). The dynamic viscosity of the thermoplastic composition is in a range of 10 mPa*s to 10,000 mPa*s, preferably from 20 mPa*s to 7000 mPa*s and advantageously from 20 mPa*s to 5000 mPa*s and more advantageously from 20 mPa*s to 2000 mPa*s and even more advantageously between 20 mPa*s and 1000 mPa*s. The viscosity of the thermoplastic composition can be easily measured using a rheometer or viscometer. Dynamic viscosity is measured at 25°C. If the thermoplastic composition exhibits Newtonian behavior, which means that it does not exhibit shear thinning, the dynamic viscosity is independent of the shear in a rheometer or the speed of the mobile in a viscosimeter. If the thermoplastic composition exhibits non-Newtonian behavior, meaning it exhibits shear thinning, the dynamic viscosity is measured at a shear rate of 1 s<-1> at 25°C.
The method 100 according to the invention may include a heating step 113. Preferably, the heating step is implemented by a heating device. The heating step allows the triggering and initiation of the polymerization of the thermoplastic composition which has impregnated fibers.
Heating also increases the space between molecules, which increases the flexibility of the thermoplastic composite. As explained, a thermoplastic composite has the specificity of being generally solid at room temperature and softening during a rise in temperature, particularly after having exceeded its glass transition temperature (Tg) or the melting temperature (Tf) and becoming again solid when the temperature falls below its melting point and below its glass transition temperature. Preferably, the thermoplastic (meth)acrylic polymer forming the thermoplastic (meth)acrylic polymer matrix has a glass transition temperature (Tg) between 50°C and 160°C, preferably between 70°C and 140°C and even more preferably between 90°C and 120°C. This aspect gives it an advantage over other thermoplastic polymers such as polyamines. Indeed, polyamines generally have very high melting points, notably 200°C and above, which does not facilitate the process. Glass transition temperatures or melting points can be measured by methods well known to those skilled in the art. Preferably, these temperatures are measured by differential scanning calorimetry according to the conditions specified in standards ISO 11357-2/2013 for Tg and ISO 11357-3/2011 for Tf. In addition, the (meth)acrylic thermoplastic polymer or part of the (meth)acrylic thermoplastic polymer has a hot melt flow index (MFI) according to ISO 1133 (230 °C/3.8 kg) of less than 20 g/ 10 minutes. Preferably, the hot melt index is less than 18 g/10 min, more preferably less than 16 g/10 min, advantageously less than 13 g/10 min.

According to one embodiment of the heating step 113, the polymerization can take place at a temperature generally lower than 140°C, preferably lower than 130°C and even more preferably lower than 125°C.
According to one embodiment of the heating step, the polymerization can take place at a temperature of at least 40°C, preferably at least 50°C and more preferably at least 60°C.
Préférablement, la polymérisation peut avoir lieu à une température entre 40 °C et 140 °C, préférablement entre 50 °C et 130 °C, encore plus préférablement entre 60 °C et 125 °C.Preferably, the polymerization can take place at a temperature between 40°C and 140°C, preferably between 50°C and 130°C, even more preferably between 60°C and 125°C.
Advantageously, the heating step can be carried out continuously or not.
The heating step and polymerization make it possible to move from a thermoplastic composition which has impregnated the fibers (polymer resin or polymer resin precursor) and which is liquid to a thermoplastic composite.

Preferably, the heated thermoplastic composite is not limited by its dimension, for example by its length.
Preferably, pultruded thermoplastic composite boards are obtained from a pultrusion process and more preferably from a reactive pultrusion process. Pultrusion and the reactive pultrusion process are known to those skilled in the art. In these processes, the fibers are guided through a resin bath or an injection chamber comprising the composition or syrup. The fibers as fibrous reinforcement are, for example, in the form of a unidirectional roving or a mat of continuous filaments. After impregnation in resin, the wetted fibers are pulled through a heated device, where polymerization can take place.

Advantageously, the method 100 according to the invention may comprise a thermoforming step. Pultruded boards can be shaped. A shape can be an elbow, a curve, a twist, a fold, a squeeze, a complex shape, or a combination of all of the above. According to one embodiment, the pultruded board includes a change in its shape in at least part of the entire pultruded board.
Preferably, the thermoforming step is carried out by drawing the heated pultruded boards through a shaping device. The heated part can be shaped with a different geometry thanks to the heated thermoplastic composite. The thermoforming step allows you to change the shape of the pultruded boards. The thermoforming step can be carried out using fixing tools, a weight on either side of the thermoplastic composite, rotary motors or using a mold. The thermoforming step may include pressure applied to the pultruded boards, preferably to the heated pultruded boards.
The method according to the invention may include a cooling step 114 . In a particular embodiment, the cooling step can be implemented by a cooling device. In addition, the cooling step can be implemented at a given cooling temperature and/or over a given cooling duration. The cooling stage allows a switch from a heated composite (i.e. pultruded boards) to a cooled composite, which is easier to handle.
Par exemple, la Tg peut être inférieure à 130 °C, préférablement inférieure à 120 °C et plus préférablement inférieure à 110 °C.According to one embodiment, the cooling temperature and/or the cooling duration can be chosen as a function of the glass transition temperature (Tg) and/or the melting temperature of the heated thermoplastic composite. . A pultruded board can have different geometries such as oval, flat, linear, circular geometry.
