Abstract
Procédé de fabrication d'une couche abradable et d'un substrat revêtu par cette couche, comprenant les étapes suivantes : préparation d’une composition pulvérulente (30) comprenant au moins des particules céramiques et une charge inorganique possédant une structure cristallographique lamellaire, la teneur volumique de la charge inorganique dans la composition pulvérulente étant comprise entre 1 et 75%,compression de la composition pulvérulente (30), etfrittage de la composition pulvérulente (30) ainsi comprimée pour obtenir la couche abradable (12). Fig. 11.
Description
Le présent exposé concerne un procédé de fabrication d'une couche abradable et d'un substrat revêtu par cette couche.
Une telle couche abradable peut notamment être utilisée pour équiper un anneau de machine tournante afin d’assurer l’étanchéité de la machine au sommet des aubes tournantes par exemple. Une telle couche abradable est tout particulièrement adaptée pour équiper les anneaux de turbine dans le domaine aéronautique, et tout particulièrement dans les turboréacteurs d’avion.
Les couches abradables sont actuellement utilisées dans les turbines à gaz pour minimiser le jeu fonctionnel, et donc les fuites, entre les parties en rotation et les parties statiques. Pour l'application turbine haute pression, les joints abradables sont déposés sur des secteurs d'anneaux rapportés sur le carter. Lors d'un contact des aubes de turbines avec le matériau abradable, ce dernier devrait s'user en priorité ce qui permettrait de maintenir les performances aérodynamiques du moteur.
Cependant, il est aussi nécessaire de protéger le substrat des fortes températures, qui peuvent atteindre 1600°C, et de l'érosion par le flux de gaz débouchant à fortes température et pression. Dans cette optique, un revêtement céramique ou à base de métaux réfractaires est habituellement formé par projection thermique sur les parties statiques que sont les secteurs d'anneaux, pour former un revêtement de protection de type barrière thermique. Toutefois, les revêtements ainsi obtenus peuvent ne pas présenter une très forte abradabilité, ce qui peut conduire à des usures des sommets d'aubes en fonctionnement, entraînant des réparations complexes et coûteuses.
Afin d'augmenter le caractère abradable des barrières thermiques, diverses solutions ont été envisagées dans l'état de l'art. A ce titre, on peut citer l'incorporation d'agents porogènes en vue d'augmenter le taux de porosité de la barrière. Ces solutions peuvent toutefois ne pas donner entière satisfaction car elles peuvent conduire à dégrader significativement la tenue en érosion du revêtement et donc la durée de vie de la barrière et du substrat sous-jacent.
Une autre solution, présentée dans la demande FR 3 044 945, utilise un frittage flash, également habituellement appelé Spark Plasma Sintering (SPS) en anglais, afin de générer des revêtements abradables présentant des gradients de propriétés, avec notamment un taux de porosité plus faible au niveau des bordures du revêtement afin de mieux résister à l’érosion. Toutefois, bien qu’offrant de bons résultats, cette solution nécessite une préparation particulière du substrat.
Une autre solution encore, présentée dans la demande FR 3 082 765, utilise des poudres de zircone yttriée présentant différents facteurs de forme. Cette solution offre de très bons résultats ; toutefois, cette solution aboutit à des taux de porosité relativement important, compris entre 30 et 50%, de telle sorte qu’une résistance à l’érosion encore supérieure est souhaitée pour certains applications particulièrement exigeantes.
Il existe donc un besoin pour fournir un procédé de fabrication d'une couche abradable ayant à la fois une bonne abradabilité et une bonne résistance à l'érosion.
Le présent exposé concerne un procédé de fabrication d’une couche abradable, comprenant les étapes suivantes : préparation d’une composition pulvérulente comprenant au moins des particules céramiques et une charge inorganique possédant une structure cristallographique lamellaire, la teneur volumique de la charge inorganique dans la composition pulvérulente étant comprise entre 1 et 75%, compression de la composition pulvérulente, et frittage de la composition pulvérulente ainsi comprimée pour obtenir la couche abradable.
L'emploi de la composition pulvérulente définie ci-dessus et d'une technique de frittage sous pression permet avantageusement d'obtenir une couche ayant à la fois une bonne abradabilité et une bonne résistance à l'érosion. En outre, les inventeurs ont constaté que les couches abradables formées par frittage sous pression ont une meilleure résistance à l'érosion par rapport aux couches formées par projection plasma à taux de porosité égal ou même, dans certains cas, si le taux de porosité est supérieur.
De plus, la charge inorganique permet de combler une partie des macroporosités obtenue dans la matrice céramique à l’issue de l’étape de frittage. On obtient ainsi un taux de porosité plus faible, ce qui offre une meilleure résistance à l’érosion.
Toutefois, ce taux de porosité plus faible ne s’accompagne pas d’une perte d’abradabilité. En effet, grâce à sa structure cristallographique lamellaire, la charge inorganique possède des propriétés de lubrification solide qui génèrent des interfaces faibles entre la matrice céramique et la charge inorganique, ce qui favorise la propagation des fissures et affaiblit mécaniquement la matrice céramique. En conséquence, le composite ainsi formé présente, malgré un taux de porosité plus faible, des valeurs de ténacité et de microdureté comparables à celles d’une couche abradable créramique classique.
Dans certains modes de réalisation, au moins 50% en nombre, de préférence au moins 80% en nombre, de préférence au moins 95% en nombre, des particules céramiques possèdent un facteur de forme supérieur ou égal à 3, et de préférence supérieur ou égal à 5. Il est toutefois de préférence inférieur ou égal à 30. En particulier, les particules céramiques peuvent être des fibres céramiques. De telles particules permettent d’aboutir à une microstructure orientée, favorisant les dislocations entre la charge et la matrice ainsi que la propagation des fissures. Elles aboutissent également à deux types de porosité : une méso-porosité intra-fibres et une macroporosité entre les fibres et la charge inorganique.
Sauf mention contraire, le facteur de forme moyen en nombre correspond à la valeur moyenne en nombre du rapport R suivant calculé pour chaque particule d'un ensemble donné de particules, avec R désignant le rapport [plus grande dimension de la particule] / [plus grande dimension transversale de la particule].
Dans certains modes de réalisation, au moins 50% en nombre, de préférence au moins 80% en nombre, de préférence au moins 95% en nombre, des particules céramiques possèdent un facteur de forme inférieur ou égal à 1,5, de préférence inférieur ou égal à 1,1. Dans de telles conditions, la charge inorganique forme des agglomérats de tailles variables avec les particules de la matrice céramique.
Dans certains modes de réalisation, au moins 50% en nombre, de préférence au moins 80% en nombre, de préférence au moins 95% en nombre, des particules céramiques possèdent une taille comprise entre 10 et 100 µm. On entend considérer ici la plus grande dimension de la particule.
Dans certains modes de réalisation, les particules céramiques sont des particules de zircone yttriée. Un tel matériau céramique est généralement désigné sous le signe YSZ (« Yttria-stabilized zirconia » en anglais).
Dans certains modes de réalisation, la charge inorganique possède une tenue chimique et structurale en température supérieure à 1300 °C. Ceci permet à la charge inorganique de résister aux fortes températures régnant notamment dans les turbines de turbomachine.
Dans certains modes de réalisation, la charge inorganique possède un coefficient de dilation thermique proche du coefficient de dilatation thermique des particules céramiques à ±20% près, de préférence à ±15% près. Ceci réduit le risque d’observer une dilatation différentielle au sein de la couche abradable qui risquerait de la micro-fissurer, ce qui réduirait fortement sa tenue en érosion.
Dans certains modes de réalisation, la charge inorganique possède une conductivité thermique inférieure à 10 W.m-1.K, de préférence inférieure à 5 W.m-1.K. La charge inorganique contribue ainsi à protéger thermiquement le substrat de la couche abradable contre les fortes températures régnant notamment dans les turbines de turbomachine.
Dans certains modes de réalisation, la microdureté de la charge inorganique est inférieure à la microdureté des particules céramiques, de préférence d’au moins 20%, de préférence encore d’au moins 50%. En particulier, la microdureté des particules céramiques peut être inférieure à 5 GPa. La charge inorganique présente ainsi une faible tenue mécanique ce qui contribue à une bonne abradabilité de la couche abradable.
Dans certains modes de réalisation, le module d’Young de la charge inorganique est inférieure au module d’Young des particules céramiques, de préférence d’au moins 20%. En particulier, le module d’Young de la charge inorganique peut être inférieur à 180 GPa. La charge inorganique présente ainsi une faible tenue mécanique ce qui contribue à une bonne abradabilité de la couche abradable.
Dans certains modes de réalisation, la ténacité de la charge inorganique est inférieure à la ténacité des particules céramiques, de préférence d’au moins 20%, de préférence encore d’au moins 80%. En particulier, la ténacité de la charge inorganique peut être inférieure à 2 MPa.m1/2.
Dans certains modes de réalisation, la charge inorganique est un oxyde de lanthane, de préférence LaPO4ou La2Zr2O7. Ces composés remplissent tous les critères souhaités, tant mécaniques que thermiques.
Dans certains modes de réalisation, au moins 50% en volume, de préférence au moins 80% en volume, et de préférence au moins 95% en volume, de la charge inorganique se trouve dans une phase déshydratée. Il peut notamment s’agir d’une phase monazite. Une telle phase déshydratée présente en effet de meilleures propriétés de lubrification solide et de dislocation.
Dans certains modes de réalisation, le procédé comprend une étape de prétraitement thermique de la charge inorganique réalisé à une température comprise entre 800 et 1400 °C durant 30 à 120 minutes, de préférence à une température comprise entre 900 et 1200 °C durant 60 et 120 minutes. Une telle étape de prétraitement thermique permet de contrôler la cristallinité de la charge inorganique et son passage dans la phase déshydratée. Dans la mesure où la cristallinité de la phase influence le comportement en frittage de la charge inorganique, cette étape permet de contrôler les propriétés mécaniques de la charge ainsi que sa cohésion avec la matrice céramique.
Dans certains modes de réalisation, la teneur volumique de la charge inorganique dans la composition pulvérulente est comprise entre 10 et 50%, de préférence entre 25 et 35%. Les inventeurs ont en effet déterminé que de telles teneurs permettaient d’obtenir d’excellents compromis entre abradabilité et résistance à l’érosion.
Dans certains modes de réalisation, la composition pulvérulente est constituée essentiellement par lesdites particules céramiques et ladite charge inorganique.
Dans certains modes de réalisation, le procédé comprend une étape de mélange de la composition pulvérulente. Une telle étape de mélange permet de contrôler la dispersion de la charge inorganique au sein de la matrice céramique. Elle influe également sur le facteur de forme des particules céramiques. Il est ainsi possible de contrôler le mélange afin d’obtenir, au choix, des mélanges agglomérés ou bien des mélanges plus homogènes.
Dans certains modes de réalisation, l’étape de mélange est réalisée par voie sèche, de préférence à l’aide d’un mélangeur dynamique tridimensionnel.
Dans certains modes de réalisation, le mélangeur dynamique tridimensionnel comprend des billes de mélange, le ratio massique des billes de mélange par rapport à la composition pulvérulente étant compris entre 0 : 1 et 1 : 1. Un ratio massique proche de 1 : 1, par exemple supérieur à 0,8 : 1, permet d’obtenir un mélange plus homogène tandis que qu’un ratio massique proche de 0 : 1, par exemple inférieur à 0,2 : 1, permet d’obtenir un mélange plus aggloméré.
Dans certains modes de réalisation, la durée de l’étape de mélange est comprise entre 5 minutes et 4 heures, de préférence entre 1 et 2 heures.
Dans certains modes de réalisation, l’étape de mélange est réalisée par voie liquide.
Dans certains modes de réalisation, l’étape de mélange est réalisée par synthèse de la charge inorganique directement dans une suspension de particules céramiques. Ceci permet d’obtenir des particules céramiques enrobées de charge inorganique, ce qui engendre une répartition différente, également intéressante, de la charge dans la microstructure après frittage.
Dans certains modes de réalisation, l’étape de frittage est réalisée par frittage flash. Une telle technique de frittage permet de bien mieux contrôler les paramètres de frittage et, ainsi, le taux de porosité obtenu à l’issue du frittage.
Dans certains modes de réalisation, la pression appliquée durant le frittage, la température imposée et la durée du frittage sont choisies de sorte à obtenir un taux de porosité volumique de la couche abradable compris entre 0,1 et 50%, de préférence compris entre 25 et 35%, ce qui est inférieur aux taux de porosité généralement constatés dans les couches abradables céramiques classiques.
Dans certains modes de réalisation, au cours de l’étape de frittage, la composition pulvérulente subit une pression uniaxiale comprise entre 25 et 100 MPa, de préférence comprise entre 80 et 100 MPa.
Dans certains modes de réalisation, au cours de l’étape de frittage, la température imposée est comprise entre 900 et 1200 °C, de préférence comprise entre 1100 et 1200 °C. De préférence, une telle température est imposée une fois la pression appliquée.
Dans certains modes de réalisation, la durée de l’étape de frittage est comprise entre 1 et 30 minutes.
Le présent exposé concerne également un procédé de fabrication d'un substrat revêtu par une couche abradable, le substrat étant une pièce de turbomachine, dans lequel la couche abradable est formée sur le substrat par mise en œuvre d'un procédé selon l'un quelconque des modes de réalisation précédents, la composition pulvérulente étant déposée sur une surface du substrat.
Cette variante concerne le cas où l'on dépose d'abord la composition pulvérulente sur le substrat, puis où l'on forme la couche abradable directement sur le substrat par frittage sous pression de la composition pulvérulente déposée.
Le présent exposé concerne également un procédé de fabrication d'un substrat revêtu par une couche abradable, le substrat étant une pièce de turbomachine, comprenant les étapes suivantes : fabrication d’une couche abradable par mise en œuvre d'un procédé selon l'un quelconque des modes de réalisation précédents, dépôt de la couche abradable ainsi fabriquée sur une surface du substrat, et solidarisation de la couche abradable ainsi déposée à la surface du substrat.
Cette variante concerne le cas où l'on forme d'abord la couche abradable, puis cette couche abradable est déposée sur le substrat et ensuite solidarisée à ce dernier.
Dans certains modes de réalisation, le substrat est métallique ou en matériau composite à matrice céramique.
Dans certains modes de réalisation, le substrat est un secteur d'anneau de turbine ou de compresseur.
Dans le présent exposé, les termes « axial », « radial », « tangentiel », « intérieur », « extérieur » et leurs dérivés définis par rapport à l’axe principal de la turbomachine ; on entend par « plan axial » un plan passant par l’axe principal de la turbomachine et par « plan radial » un plan perpendiculaire à cet axe principal ; enfin, les termes « amont » et « aval » sont définis par rapport à la circulation de l’air dans la turbomachine.
Les caractéristiques et avantages précités, ainsi que d'autres, apparaîtront à la lecture de la description détaillée qui suit, d'exemples de réalisation des procédés proposés. Cette description détaillée fait référence aux dessins annexés.
Les dessins annexés sont schématiques et visent avant tout à illustrer les principes de l’exposé.
Sur ces dessins, d’une figure à l’autre, des éléments (ou parties d’élément) identiques sont repérés par les mêmes signes de référence.
Claims (15)
- Procédé de fabrication d’une couche abradable (12), comprenant les étapes suivantes :
préparation d’une composition pulvérulente (30) comprenant au moins des particules céramiques et une charge inorganique possédant une structure cristallographique lamellaire, la teneur volumique de la charge inorganique dans la composition pulvérulente étant comprise entre 1 et 75%,
compression de la composition pulvérulente (30), et
frittage de la composition pulvérulente (30) ainsi comprimée pour obtenir la couche abradable (12). - Procédé selon la revendication 1, dans lequel au moins 50% en nombre, de préférence au moins 80% en nombre, de préférence au moins 95% en nombre, des particules céramiques possèdent un facteur de forme supérieur ou égal à 3.
- Procédé selon la revendication 1, dans lequel au moins 50% en nombre, de préférence au moins 80% en nombre, de préférence au moins 95% en nombre, des particules céramiques possèdent un facteur de forme inférieur ou égal à 1,5.
- Procédé selon l’une quelconque des revendications 1 à 3, dans lequel les particules céramiques sont des particules de zircone yttriée.
- Procédé selon l’une quelconque des revendications 1 à 4, dans lequel la microdureté de la charge inorganique est inférieure à la microdureté des particules céramiques, de préférence d’au moins 20%,
dans lequel le module d’Young de la charge inorganique est inférieure au module d’Young des particules céramiques, de préférence d’au moins 20%, et
dans lequel la ténacité de la charge inorganique est inférieure à la ténacité des particules céramiques, de préférence d’au moins 20%. - Procédé selon l’une quelconque des revendications 1 à 5, dans lequel la charge inorganique est un oxyde de lanthane, de préférence LaPO4ou La2Zr2O7.
- Procédé selon l’une quelconque des revendications 1 à 6, dans lequel au moins 50% en volume, de préférence au moins 80% en volume, et de préférence au moins 95% en volume, de la charge inorganique se trouve dans une phase déshydratée.
- Procédé selon la revendication 7, comprenant une étape de prétraitement thermique de la charge inorganique réalisé à une température comprise entre 800 et 1400 °C durant 30 à 120 minutes, de préférence à une température comprise entre 900 et 1200 °C durant 60 et 120 minutes.
- Procédé selon l’une quelconque des revendications 1 à 8, dans lequel la teneur volumique de la charge inorganique dans la composition pulvérulente (30) est comprise entre 10 et 50%, de préférence entre 25 et 35%.
- Procédé selon l’une quelconque des revendications 1 à 9, comprenant une étape de mélange de la composition pulvérulente (30),
dans lequel l’étape de mélange est réalisée par voie sèche, de préférence à l’aide d’un mélangeur dynamique tridimensionnel,
dans lequel le mélangeur dynamique tridimensionnel comprend des billes de mélange, le ratio massique des billes de mélange par rapport à la composition pulvérulente étant compris entre 0 : 1 et 1 : 1, et
dans lequel la durée de l’étape de mélange est comprise entre 5 minutes et 4 heures, de préférence entre 1 et 2h. - Procédé selon l’une quelconque des revendications 1 à 10, dans lequel l’étape de frittage est réalisée par frittage flash.
- Procédé selon l’une quelconque des revendications 1 à 11, dans lequel la pression appliquée durant le frittage, la température imposée et la durée du frittage sont choisies de sorte à obtenir un taux de porosité volumique de la couche abradable compris entre 0,1 et 50%, de préférence compris entre 25 et 35%.
- Procédé selon la revendication 12, dans lequel, au cours de l’étape de frittage, la composition pulvérulente subit une pression uniaxiale comprise entre 25 et 100 MPa,
dans lequel, au cours de l’étape de frittage, la température imposée est comprise entre 900 et 1200 °C, et
dans lequel la durée de l’étape de frittage est comprise entre 1 et 30 minutes. - Procédé de fabrication d'un substrat (10) revêtu par une couche abradable (12), le substrat (10) étant une pièce de turbomachine,
dans lequel la couche abradable est formée sur le substrat par mise en œuvre d'un procédé selon l'une quelconque des revendications 1 à 13, la composition pulvérulente (30) étant déposée sur une surface (S) du substrat (10). - Procédé de fabrication d'un substrat (10) revêtu par une couche abradable (12), le substrat étant une pièce de turbomachine, comprenant les étapes suivantes :
fabrication d’une couche abradable par mise en œuvre d'un procédé selon l'une quelconque des revendications 1 à 13,
dépôt de la couche abradable ainsi fabriquée sur une surface (S) du substrat, et
solidarisation de la couche abradable ainsi déposée à la surface du substrat.
