Titre : Procédé de fabrication d'un vitrage feuilleté imprimé
L'invention est relative au domaine des vitrages feuilletés, comprenant
- au moins une feuille de verre minérale telle que sodocalcique, aluminosilicate, borosilicate, le cas échéant trempée thermiquement ou renforcée chimiquement, ou de matériau polymère transparent tel que polycarbonate (PC), poly(méthacrylate de méthyle) (PMMA), et
- au moins une couche adhésive intercalaire telle que polyvinylbutyral (PVB), polyuréthane thermoplastique (TPU), copolymère éthylène - acétate de vinyle (EVA). Un exemple courant est un vitrage feuilleté constitué de deux feuilles de verre sodocalcique ou autre collées l'une à l'autre par une couche intermédiaire de PVB. Un tel vitrage est par exemple utilisé comme pare-brise de véhicule automobile, ou équivalent, pouvant comporter de nombreuses fonctionnalités : couche réfléchissant le rayonnement solaire, permettant d'abaisser la température du tableau de bord et la température ambiante dans l'habitacle, support de rétroviseur intérieur, bus-bars d'amenée de courant électrique notamment pour une couche d'oxyde d'indium dopé à l'étain (en anglais « Indium Tin Oxide » -ITO-) ou un réseau de fils chauffants, bande supérieure filtrant le rayonnement solaire, à coloration éventuellement dégradée, détecteur de pluie ... Les vitrages feuilletés sont ainsi imprimés à diverses fins : bord du vitrage opacifié sur toute sa périphérie pour protéger la colle sous-jacente du rayonnement UV et cacher des éléments de carrosserie ou joints de la vue d'un observateur à l'extérieur du véhicule, inscriptions relatives au fabricant, à diverses normes,
surface opacifiée pour cacher l'embase du rétroviseur intérieur de la vue d'un observateur à l'extérieur du véhicule.
Les vitrages feuilletés sont fréquemment bombés, mais il est habituel de réaliser les impressions mentionnées ci- dessus sur feuilles de verre plat, c'est-à-dire avant des opérations de bombage, car la difficulté d'imprimer sur des surfaces bombées est bien supérieure. Les impressions d'émail ou d'encre doivent satisfaire des qualités optiques requises : bonnes couvrance, opacité et résolution.
On emploie fréquemment une sérigraphie sur feuille de verre plat, qui n'est pas sans inconvénient. Dans un feuilleté à deux feuilles de verre, l'émail est sérigraphié en face intérieure de la feuille de verre destinée à la position extérieure, c'est-à-dire en contact avec l'atmosphère, appelée face 2, et/ou en face extérieure de la feuille de verre destinée à la position intérieure, appelée face 4, qui est en contact avec l'atmosphère intérieure, notamment de l'habitacle d'un véhicule de transport (quelquefois aussi en face 3, c'est-à-dire face intérieure de cette feuille de verre destinée à la position intérieure).
Les inconvénients de l'émaillage en face 2 et en face 3, intérieures dans la structure du feuilleté assemblé, peuvent être décrits de la manière suivante. Les feuilles de verre lors de leur bombage, deux par deux, entrent en contact physique les unes avec les autres malgré la présence d'intercalaire poudreux, ou avec des éléments mécaniques des installations de bombage. Ce contact physique nécessite l'emploi préalable d'un four supplémentaire pour la recuisson de la composition d'impression, afin d'éviter que les surfaces imprimées insuffisamment durcies et séchées ne soient affectées : collage des deux feuilles de verre, malgré la séparation due à l'intercalaire poudreux, création de défauts à la surface de l'émail non durcie, par exemple.
Cette recuisson est une étape supplémentaire du procédé qui engendre un coût supplémentaire sur ligne de production.
Dans l'émaillage de la face 4, extérieure dans la structure du feuilleté assemblé, la cuisson de l'émail induit de manière connue la création d'un défaut optique (en allemand : « Brennlinie »).
D'autres inconvénients communs à ces émaillages des faces 2, 3 et 4 existent.
Tout d'abord il est nécessaire de définir un chauffage parfaitement adapté et différencié pour les zones émaillées d'une part, non émaillées d'autre part, car l'émail n'absorbe pas la même quantité de chaleur que le verre. Le chauffage doit être ainsi modifié pour chaque configuration de vitrage feuilleté, de pare-brise, avec et sans détecteur de pluie, de luminosité...
De plus, la densité optique de l'émail noir après la cuisson est de l'ordre de 3. Or des densités optiques légèrement supérieures à cette valeur peuvent être requises, ce qui ne peut être obtenu qu'en augmentant l'épaisseur d'émail déposée.
Finalement, un autre problème des substrats en verre émaillés existants est la difficulté à recycler de tels produits, en particulier dans la fabrication de substrats en verre sous forme de feuilles (vitrages). Les vitrages devant satisfaire à de nombreuses exigences en matière de coloration, de transmission lumineuse et/ou énergétique etc., il importe en effet que les déchets de verre réintroduits sous forme broyée (calcin) dans les fours de fusion utilisés pour la fabrication des vitrages, ne perturbent pas les compositions de verre déjà présentes habituellement et ne donnent pas des produits ne satisfaisant pas aux exigences requises. Si du calcin de verre non émaillé peut ainsi être réintroduit dans un four de fabrication de verre par flottage, à des taux généralement de l'ordre de 20-30 % en poids de la charge du four, le calcin de verre
émaillé, en revanche, entraîne généralement l'apparition de colorations résiduelles indésirables ou d'îlots résiduels non fondus dans les feuilles de verre formées. Le taux de calcin de verre émaillé que l'on peut réintroduire dans ces fours n'excède pas par conséquent, dans les cas les plus favorables, 2 à 3 % en poids de la charge des fours (l'émail constituant généralement de 0,1 à 0,5 % en poids de ce calcin de verre).
Ces problèmes pourraient être résolus en réalisant l'impression sur une couche adhésive intercalaire et non plus sur une feuille de verre, mais pour préserver l'adhésion recherchée entre cette couche et la feuille de verre, à l'interface où est réalisée l'impression, la composition, le procédé et les conditions d'impression sont à choisir précautionneusement .
Les inventeurs ont recherché le moyen de réaliser une impression sur des vitrages feuilletés bombés susceptible de garantir les spécifications requises du produit final : respect des normes et spécifications clients, non seulement d'un point de vue résistance mécanique, vieillissement mais également esthétique. Il convient de citer notamment :
- une bonne couvrance se traduisant par une faible quantité de « trous d'épingles » (pinholes) n'affectant pas la transparence de manière inacceptable,
- une opacité requise correspondant à une densité optique au moins égale à 3, de préférence à 4, telle que mesurée par un appareil X-Rite 341 ou équivalent,
- une résolution et un aspect d'impression acceptables pour le client, c'est-à-dire similaires à ceux de l'émaillage sur du verre.
D'autre part les inventeurs ont également visé la possibilité de mettre en œuvre de nombreux procédés d'impression tels que sérigraphie, jet d'encre, offset, flexographie, tampographie, impression numérique, ainsi que
de nombreux types de compositions d'encres, pour imprimer en toutes couleurs : noire, grise, blanche, bleue, verte, rouge, jaune...
Ces buts ont été atteints par l'invention qui, en conséquence, a pour objet un procédé de fabrication d'un vitrage feuilleté imprimé comprenant au moins une feuille transparente collée à une couche adhésive intercalaire, caractérisé en ce que la couche adhésive intercalaire est obtenue à partir d'au moins une première et une seconde couches adhésives intercalaires partielles, en ce qu'une des deux faces principales de la première ou la seconde couche adhésive intercalaire partielle est imprimée avec une encre, en ce que la feuille transparente, la première et la seconde couches adhésives intercalaires partielles sont assemblées de sorte que la face principale imprimée de la première ou la seconde couche adhésive intercalaire partielle est en contact direct avec la seconde ou la première couche adhésive intercalaire partielle, puis en ce que le feuilletage est effectué.
L'invention permet de remplacer les émaillages de feuilles de verre minéral évoqués précédemment, et donc d'éliminer l'opération de précuisson de l'émail, en résolvant les problèmes inhérents à ce dernier, tels que les défauts optiques de l'émaillage en face 4, et ceux liés à la conductivité thermique différente de l'émail et du verre. Il doit cependant être souligné qu'un tel émaillage, particulièrement en face 2, 4 et/ou 3 dans le cas d'un feuilleté à deux feuilles de verre, n'exclut pas systématiquement le vitrage du champ de l'invention.
L'épaisseur cumulée des deux couches adhésives partielles peut être égale à l'épaisseur habituelle d'une couche adhésive, laissant inchangée la masse surfacique du vitrage feuilleté.
L'encre est protégée au sein de la couche adhésive intercalaire.
L'adhésion entre la feuille transparente de verre ou autre et la couche adhésive intercalaire en est accrue par rapport à un feuilleté présentant l'impression d'encre à l'interface de celles-ci ; dans un feuilleté à deux feuilles de verre, l'adhésion entre celles-ci en est accrue, par conséquent.
La résistance aux acides du vitrage feuilleté imprimé est améliorée.
Dans la fabrication des vitrages feuilletés, l'invention permet le stockage des assemblages de deux feuilles adhésives intercalaires partielles, dont l'une est imprimée, l'une sur l'autre, assurant un gain de place. L'invention permet de ne mettre en œuvre que des feuilles transparentes sans impression, à associer à des assemblages de couches adhésives partielles le cas échéant diversement imprimées, facilitant le stockage et l'approvisionnement des feuilles transparentes dans la fabrication. Les constituants du vitrage feuilleté imprimé sont ainsi aisément à disposition pour la fabrication, à tout moment.
L'invention permet d'imprimer au bord du vitrage feuilleté. (Au contraire, la dépose d'un émail à la surface du verre nécessite une zone non émaillée d'au moins 2 mm sur le pourtour du verre, pour garantir un bon dégazage lors de l'étape d'assemblage et éviter le délaminage, éviter le problème de casse au four lié à la présence d'émail sur le joint de façonnage, et aussi parce que la technologie d'impression ne permet pas de faire de l'impression bord verre.)
Le vitrage feuilleté imprimé obtenu par le procédé de l'invention peut n'être constitué que d'une feuille transparente et d'une couche adhésive intercalaire, ou bien de deux feuilles transparentes collées par l'intermédiaire d'une couche adhésive, ou bien même par au moins trois feuilles transparentes collées deux à deux par une couche adhésive intercalaire (c'est-à-dire n feuilles transparentes
et (n-1) couches adhésives intercalaires). Dans ce dernier cas, plusieurs de ces couches adhésives intercalaires peuvent être chacune constituée de deux couches adhésives intercalaires partielles portant une impression d'encre sur une face principale interne de l'une des deux, conformément à, et sans sortir du cadre de l'invention. Une telle impression conforme à l'invention dans deux plans différents de la structure feuilletée peut produire un effet visuel de relief.
De préférence, une première et une seconde feuilles transparentes sont collées par l'intermédiaire de la couche adhésive intercalaire.
De préférence, la ou les feuilles transparentes sont, chacune indépendamment l'une de l'autre, en verre minéral de type sodocalcique, aluminosilicate, borosilicate ou équivalent, éventuellement trempé thermiquement ou renforcé chimiquement, ou en matériau polymère tel que polycarbonate (PC), poly(méthacrylate de méthyle) (PMMA), polyuréthane (PU) ou équivalent.
De préférence, la première et la seconde couches adhésives intercalaires partielles, ainsi que toute autre couche adhésive intercalaire faisant éventuellement partie du vitrage feuilleté imprimé sont, chacune indépendamment l'une de l'autre, en polyvinylbutyral (PVB), éthylène- acétate de vinyle (EVA), polyuréthane thermoplastique (TPU)ou équivalent.
De préférence, au moins les deux faces principales des première et une seconde couches adhésives intercalaires partielles en contact direct l'une avec l'autre ont une rugosité comprise entre 2,80 et 4,20 pm. A l'impression, l'encre ne remplit pas complètement les vallées formées par cette rugosité du substrat sur lequel elle est déposée. Les deux faces principales de chacune des première et seconde couches adhésives intercalaires partielles, ainsi que de toute autre couche adhésive intercalaire entrant le cas
échéant dans la fabrication du vitrage feuilleté peuvent, qui plus est, avoir une rugosité comprise entre 2,80 et 4,20 pm, cette disposition étant favorable à un bon dégazage lors de l'étape d'assemblage.
De préférence, une des deux faces principales de la première ou la seconde couche adhésive intercalaire partielle est soumise à une oxydation par flammage plasma, décharge couronne ou équivalent, avant d'être imprimée. La surface d'adhésif intercalaire ainsi traitée est activée de sorte à être compatible avec une impression par tous types d'encres.
De préférence, une des deux faces principales de la première ou la seconde couche adhésive intercalaire partielle est imprimée par sérigraphie, jet d'encre, offset, flexographie, tampographie, impression numérique ou équivalent.
De préférence, une des deux faces principales de la première ou la seconde couche adhésive intercalaire partielle imprimée est séchée avant d'assembler la première et la seconde couches adhésives intercalaires partielles avec la feuille transparente et en contact direct l'une avec l'autre. Citons un séchage naturel, par air pulsé, éventuellement simultanément à une polymérisation telle qu'assistée par rayonnement ultraviolet.
De préférence, une au moins des deux faces principales d'au moins une feuille transparente, face principale interne à la structure du vitrage feuilleté imprimé, c'est-à-dire non exposée à l'extérieur (atmosphère extérieure, habitacle d'un véhicule automobile, par exemple) est imprimée par sérigraphie, jet d'encre, offset, flexographie, tampographie, impression numérique ou équivalent, avec la même encre qu'une des deux faces principales de la première ou la seconde couche adhésive intercalaire partielle. Dans un vitrage feuilleté à deux feuilles de verre, il s'agit des faces 2 et/ou 3.
L'invention a également pour objet l'application d'un vitrage feuilleté imprimé obtenu par le procédé décrit précédemment, comme vitrage automobile tel que pare-brise, vitrage pour le bâtiment, le solaire ou l'industrie.
L'invention est illustrée par l'exemple suivant.
Exemple
On utilise deux couches adhésives partielles de PVB de 0,38 mm d'épaisseur, commercialisées par la Société Eastman sous la marque enregistrée Saflex® RB11, dont les deux faces principales ont une rugosité comprise entre 2,85 et 4,18 pm.
Sur l'une des faces de l'une de ces deux couches partielles, on effectue une impression par sérigraphie.
On mélange l'encre pendant 30 minutes, on mesure sa viscosité, on ajoute un diluant si la viscosité est non conforme, puis on mélange pendant 30 minutes avant application de l'encre sur l'écran de sérigraphie.
On effectue la sérigraphie sur la feuille de PVB.
On utilise des encres de compositions et couleurs différentes.
On sèche l'encre, puis on assemble la couche partielle de PVB à la seconde couche partielle de PVB non imprimée, de sorte que l'impression soit à l'interface des deux couches partielles. Puis on effectue un assemblage classique (désaérage par mise sous dépression, soumission à une élévation de température, de pression) des deux couches partielles de PVB à deux feuilles de verre sodocalcique flotté. Un vitrage feuilleté de haute qualité mécanique et à impression colorée de haute qualité optique telle que décrite ci-dessus est obtenue. Le temps de « sec au toucher » de 10 min est court et compatible avec un procédé industriel en ligne continue.
On utilise une encre noire de composition détaillée dans le tableau ci-dessous, dans lequel toutes les proportions sont indiquées en pourcentages massiques.

Le taux d'[OH] du polyvinylbutyral correspond à un pourcentage massique de poly (alcool vinylique) de 18 %.
L'agent mouillant fait également office de plastifiant c'est-à-dire qu'il autorise une plus grande déformation du film d'encre imprimé sans dégradation de ses propriétés optiques. Il s'agit ici du dimethylcyclohexyl phtalate.
La surface spécifique du noir de carbone est de 65 m2/g, des valeurs de 40 à 150 m2/g convenant en général.
Le diester est un mélange de 60 % en masse de glutarate de diméthyle, 20 % en masse de succinate de diméthyle et 20 % en masse d'adipate de diméthyle.
L'agent de modification de la tension de surface est un copolymère d'acrylate de 2-éthylhexyle; il ne contient pas de silicone.
La viscosité Brookfield de l'encre à 20 °C est de 11 Pa.s, des valeurs comprises entre 9 et 13 Pa.s convenant dans le cadre de l'invention. Cette mesure est effectuée de la manière suivante. On diminue la viscosité de l'encre à une valeur stable par rotation pendant au moins 8 heures d'un rouleau dans l'encre. Un échantillon de cette dernière est prélevé, sur lequel est mesurée la viscosité au moyen d'un viscosimètre cône-plan.
On effectue dans les mêmes conditions que l'impression noire ci-dessus, une impression grise en utilisant une encre de composition décrite dans le tableau ci-dessous.

Le solvant diéther de glycol est l'éther diméthylique de triéthylène glycol.
Des impressions en toutes autres couleurs sont obtenues en introduisant, dans l'encre grise ci-dessus, des pigments, colorants ou luminophores.
Les pigments, définis notamment par leur N° CAS (Chemical Abstracts Service, American Chemical Society) et leur N° CI (Color Index), peuvent être choisis parmi ceux du tableau ci-dessous.

Une oxydation du substrat PVB préalable à l'impression, telle que par flammage plasma, favorise cette impression.
Toutes encres à solvants autres qu'à base de liant (résine) PVB, telle qu'encre époxy, nitrocellulose, polyamide, polychlorure de vinyle, polyuréthane, entre autres, peuvent être employées pour l'impression par sérigraphie, et tous autres procédés d'impression : jet d'encre, offset, flexographie, tampographie, impression numérique.
Le procédé de l'invention permet d'obtenir aisément
une bonne couvrance se traduisant par une faible quantité de « trous d'épingles » (en anglais « pinholes ») n'affectant pas la transparence de manière inacceptable ; une opacité requise correspondant à une densité optique au moins égale à 3, ou à 4 selon la demande, mesurée par un appareil X-Rite 341 ; une résolution et un aspect d'impression de qualités similaires à celles de l'émaillage sur du verre.
Le vitrage feuilleté imprimé fabriqué par le procédé de l'invention permet de passer avec succès les tests tests d'ébullition (en anglais « boil test ») de conditions de mise en œuvre variables selon les réglementations nationales / régionales, suivant la norme automobile R43; tests de cuisson (en anglais « bake test ») de conditions de mise en œuvre variables selon les réglementations nationales / régionales, suivant la norme automobile R43; résistance à la chaleur et à l'humidité du vitrage après vieillissement H14 suivant la norme automobile DV471167 ; et résistance au vieillissement aux cycles climatiques BF sévérisés suivant la norme automobile DV471309.
Claims
1. Procédé de fabrication d'un vitrage feuilleté imprimé comprenant au moins une feuille transparente collée à une couche adhésive intercalaire, caractérisé en ce que la couche adhésive intercalaire est obtenue à partir d'au moins une première et une seconde couches adhésives intercalaires partielles, en ce qu'une des deux faces principales de la première ou la seconde couche adhésive intercalaire partielle est imprimée avec une encre, en ce que la feuille transparente, la première et la seconde couches adhésives intercalaires partielles sont assemblées de sorte que la face principale imprimée de la première ou la seconde couche adhésive intercalaire partielle est en contact direct avec la seconde ou la première couche adhésive intercalaire partielle, puis en ce que le feuilletage est effectué.
2. Procédé selon la revendication précédente, dans lequel une première et une seconde feuilles transparentes sont collées par l'intermédiaire de la couche adhésive intercalaire.

Procédé selon l'une des revendications précédentes, dans lequel la ou les feuilles transparentes sont, chacune indépendamment l'une de l'autre, en verre minéral de type sodocalcique, aluminosilicate, borosilicate ou équivalent, éventuellement trempé thermiquement ou renforcé chimiquement, ou en matériau polymère tel que polycarbonate (PC), poly(méthacrylate de méthyle) (PMMA), polyuréthane (PU) ou équivalent.

Procédé selon l'une des revendications précédentes, dans lequel la première et la seconde couches adhésives intercalaires partielles, ainsi que toute autre couche adhésive intercalaire faisant éventuellement partie du vitrage feuilleté imprimé sont, chacune indépendamment l'une de l'autre, en polyvinylbutyral (PVB), éthylène-
acétate de vinyle (EVA), polyuréthane thermoplastique (TPU)ou équivalent.
5. Procédé selon l'une des revendications précédentes, dans lequel au moins les deux faces principales des première et une seconde couches adhésives intercalaires partielles en contact direct l'une avec l'autre ont une rugosité comprise entre 2,80 et 4,20 pm.
6. Procédé selon l'une des revendications précédentes, dans lequel une des deux faces principales de la première ou la seconde couche adhésive intercalaire partielle est soumise à une oxydation par flammage plasma, décharge couronne ou équivalent, avant d'être imprimée.
7. Procédé selon l'une des revendications précédentes, dans lequel une des deux faces principales de la première ou la seconde couche adhésive intercalaire partielle est imprimée par sérigraphie, jet d'encre, offset, flexographie, tampographie, impression numérique ou équivalent.

Procédé selon l'une des revendications précédentes, dans lequel une des deux faces principales de la première ou la seconde couche adhésive intercalaire partielle imprimée est séchée avant d'assembler la première et la seconde couches adhésives intercalaires partielles avec la feuille transparente et en contact direct l'une avec 1'autre.
9. Procédé selon l'une des revendications précédentes, caractérisé en ce qu'une au moins des deux faces principales d'au moins une feuille transparente, face principale interne à la structure du vitrage feuilleté imprimé, c'est-à-dire non exposée à l'extérieur, est imprimée par sérigraphie, jet d'encre, offset, flexographie, tampographie, impression numérique ou équivalent, avec la
même encre qu'une des deux faces principales de la première ou la seconde couche adhésive intercalaire partielle.
10. Application d'un vitrage feuilleté imprimé obtenu par un procédé selon l'une des revendications précédentes, comme vitrage automobile tel que pare-brise, vitrage pour le bâtiment, le solaire ou l'industrie.
