Description

RESIN COMPOSITION
[Field of the invention]
[001] The present invention relates to a polymeric resin composition comprising a multistage polymer and a (meth) acrylic polymer and a composite material or part containing such a composition ..
[002] In particular the present invention relates to a polymeric resin composition comprising a multistage polymer in form of polymeric particles made by a multistage process and a
(meth) acrylic polymer, while the (meth) acrylic polymer possesses a medium molecular weight.
[003] More particularly the present invention relates to polymer composition comprising polymeric particles made by a multistage process comprising at least two stages and a (meth) acrylic polymer with a medium molecular weight, its method of preparation, its use as impact modifier in polymer compositions for composites comprising thermosetting resins or thermoplastic polymers and compositions and articles comprising it.
[Technical problem]
[004] Mechanical or structured parts or articles or structural adhesives that have to absorb high stresses during their use are widely manufactured from polymeric materials. While mechanical or structured parts or articles are usually composite materials, the structural adhesives can be purely polymeric. A composite material is a macroscopic combination of two or more non miscible materials. The composite material constitutes at least of a matrix material that forms a continuous phase for the cohesion of the structure and a reinforcing material with various architectures for the mechanical properties .
[005] The aim in using composite materials is to achieve a performance from the composite material that is not available from its separate constituents if used alone. Consequently composite materials are widely used in several industrial sectors as for example building, automotive, aerospace, transport, leisure, electronics, and sport notably due to their better mechanical performance (higher tensile strength, higher tensile modulus, higher fracture toughness) in comparison with homogenous materials and their low density.
[006] The most important class in view of volume in commercial industrial scale, are composites with organic matrices, where the matrix material is a generally a polymer. The principal matrix or continuous phase of a polymeric composite material is either a thermoplastic polymer or a thermosetting polymer.
[007] Thermosetting polymers consist of crosslinked three dimensional structures. The crosslinking is obtained by curing reactive groups inside the so called prepolymer. Curing for example can be obtained by heating the polymer chains in order to crosslink and harden the material permanently.
[008] In order to prepare the polymeric composite material the prepolymer is mixed with the other component such as glass beads or fibres or the other component which is wetted or impregnated and cured afterwards. Example for prepolymers or matrix material for thermoset polymers are unsaturated polyesters, vinylesters, epoxy or phenolic ones.
[009] Thermosetting resins once cured have excellent properties in view of dimensional stability, mechanical strength, electrical insulating properties, heat resistance, water resistance and chemical resistance. Such thermosetting resins are for example epoxy resins or phenolic resins. However such cured resins have small fracture toughness and are brittle.
[010] Thermoplastic polymers consist of linear or branched polymers, which are not crosslinked. The thermoplastic polymers can be heated in order to mix the constituents necessary (for example a fibrous substrate and thermoplastic polymer for matrix) for producing the composite material and to be cooled for setting. The wetting or correct impregnation of the fibers by the thermoplastic polymer can only be achieved, if the thermoplastic resin is sufficiently fluid. [Oil] Another way for impregnating the fibrous substrate is to dissolve the thermoplastic polymer in an organic solvent or using a syrup based on monomers or a mixture or monomers and polymers .
[012] In order to guarantee and obtain a satisfying mechanical performance over a large temperature range, the impact performance of the thermoplastic polymer matrix has to be increased.
[013] Usually impact modifiers in form of core-shell particles are made by a multistage process, with at least stage comprising a rubber like polymer. Afterwards the particles are incorporated in the brittle polymers for composite material or the one of the phases for the structural adhesives, in order to increase the impact resistance of the finished product.
[014] However these kind of multistage polymers are not easy to disperse in all kind of resins or polymers, especially in a homogenous distribution and/or in important quantities; for example in epoxy resins or meth acrylic resins, but also other precursors of polymeric phases or monomers for composites and structural adhesives.
[015] The present invention aims to obviate or at least mitigate the above described problems and/or to provide improvements generally .
[016] According to the invention there is provided a composition, a material or part and a process as defined in any one of the accompanying claims .
In an embodiment there is provided a curable polymeric resin composition comprising
i. a resin system comprising at least one resin component, ii. a curative system, and
iii. a particle system comprising a multistage polymeric particle comprising a polymer composition (PCI) comprising
a) one stage (A) comprising a polymer (Al) having a glass transition temperature of less than 10°C b) , one stage (B) comprising a polymer (Bl) having a glass transition temperature of at least 60°C and c) and a polymer (CI) having a glass transition temperature of at least 30°C
wherein at least the component a) and the component b) of composition (PCI) are part of a multistage polymer (MP1), and characterized in that the polymer (CI) has a mass average molecular weight Mw of at least 100 OOOg/mol and that the component c) represents at most 40wt% of the composition based on the total weight of.
[017] We have found that a good homogenous dispersion is necessary for having satisfying impact performance.
[018] An objective of the present invention is to propose a multistage polymer composition which is rapidly and easily dispersible in reactive epoxy resins, polyester resins or
(meth) acrylic resins/polymers or liquid monomers or resins while having a suitable viscosity for the required application.
[019] Another objective of the present invention is also to propose a multistage polymer composition which is easily dispersible in reactive epoxy resins, polyester resins or (meth) acrylic resins/polymers or liquid monomers or resins in form of a polymer powder .
[020] An additional objective of the present invention is to propose a multistage polymer composition in form of a dry polymer powder which is easily dispersible in reactive epoxy resins, polyester resins or (meth) acrylic resins/polymers or liquid monomers or resins.
[021] Another objective of the present invention is to propose a method for making a multistage polymer composition which is easily dispersible in in reactive epoxy resins, polyester resins or
(meth) acrylic resins/polymers or liquid monomers or resins. [022] Still another objective of the present invention is a method for manufacturing a dry multistage polymer composition which is easily dispersible in in reactive epoxy resins, polyester resins or (meth) acrylic resins/polymers or liquid monomers or resins.
[023] Still an additional objective is to propose an impact modified cured resin or adhesive composition, with satisfying impact properties. [BACKGROUND OF THE INVENTION ]Prior art
[024] The document W02016/ 102666 discloses a composition comprising a multistage polymer and its method of preparation. The composition comprises as well a (meth) acrylic polymer that has a mass average molecular weight of less than 100 OOOg/mol.
[025] The document WO2016/102682 discloses a multistage polymer composition and its method of preparation. The multistage polymer comprises a last stage that comprises a (meth) acrylic polymer that has a mass average molecular weight of less than 100 OOOg/mol
[026] The document FR 2934866 discloses polymer preparation of a specific core shell polymers with functional shell comprising hydrophilic monomers, The core shell polymers are used as impact modifier in thermoset polymers .
[027] The document EP 1 632 533 describes a process for producing modified epoxy resin. The epoxy resin composition is having rubber like polymer particles dispersed in it by a process that brings the particles in contact with an organic medium that disperses the rubber particles.
[028] The document EP 1 666 519 discloses a process for producing rubbery polymer particle and process for resin composition containing the same. [029] The document EP 2 123 711 discloses a thermosetting resin composition having a rubbery polymer particles dispersed therein and process for production thereof. [030] None of the prior art documents discloses a multistage polymer combined with a (meth) acrylic polymer having a medium molecular weight.
[Brief description of the invention]
[031] Surprisingly it has been found that a polymer composition (PCI) comprising
a) one stage (A) comprising a polymer (Al) having a glass transition temperature of less than 10°C b) , one stage (B) comprising a polymer (Bl) having a glass transition temperature of at least 60°C and c) and a polymer (CI) having a glass transition temperature of at least 30°C
characterized in that at least the component a) and the component b) of composition (PCI) are part of a multistage polymer (MP1), and characterized in that the polymer (CI) has a mass average molecular weight Mw of at least 100 OOOg/mol and that the component c) represents at most 40wt% of the composition based on a) , b) and c) ; can be easily dispersed in a polymeric matrix material for thermosetting polymers or thermoplastic polymers or its precursors.
[032] Surprisingly it has also been found that a method for manufacturing the polymer composition (PCI) comprising the steps of
a) polymerizing by emulsion polymerization of a monomer or monomer mixture (Am) to obtain one layer in stage (A) comprising polymer (Al) having a glass transition temperature of less than 10°C
b) polymerizing by emulsion polymerization of a monomer or monomer mixture (Bm) to obtain layer in stage (B) comprising a polymer (Bl) having a glass transition temperature of at least 60 °C c) polymerizing by emulsion polymerization of a monomer or monomer mixture (Cm) to obtain a layer in a stage (C) comprising a polymer (CI) having a glass transition temperature of at least 30°C
characterized in that the polymer (CI) has a mass average molecular weight Mw of at least 100 OOOg/mol and that the component c) represents at most 40wt% of the composition based on a) , b) and c) ; yields to a polymer composition in form of polymer particles that be easily dispersed in a polymeric matrix material for thermosetting polymers or thermoplastic polymers or its precursors .
[033] Surprisingly it has also been found that a method for manufacturing the polymer composition (PCI) comprising the steps of
a) polymerizing by emulsion polymerization of a monomer or monomer mixture (Am) to obtain one layer in stage (A) comprising polymer (Al) having a glass transition temperature of less than 10°C,
b) polymerizing by emulsion polymerization of a monomer or monomer mixture (Bm) to obtain a layer in stage (B) comprising a polymer (Bl) having a glass transition temperature of at least 60°C,
both together steps a) and b) giving a multistage polymer (MP1) and step
c) blending multistage polymer (MP1) with a polymer (CI) having a glass transition temperature of at least 30°C
characterized in that the polymer (CI) has a mass average molecular weight Mw of at least 100 OOOg/mol and that the component c) represents at most 40wt% of the composition obtained in steps a) , b) and c) ; yields to a polymer composition in form of polymer particles that be easily dispersed in a polymeric matrix material for thermosetting polymers or thermoplastic polymers or its precursors. [034] Surprisingly it has also been found that a polymeric composition (PC2) comprising
i) a polymer (PI) and
ii) a polymer composition (PCI) comprising
a) one stage (A) comprising a polymer (Al) having a glass transition temperature of less than 10°C b) , one stage (B) comprising a polymer (Bl) having a glass transition temperature of at least 60°C and c) and a polymer (CI) having a glass transition temperature of at least 30°C

[0112] Coagulation is the preferred method for the recovering and/or drying for the manufacturing method for a polymer powder composition according to the present invention if the polymer (Al) having a glass transition temperature below 10 °C comprises at least 50wt% of polymeric units coming from isoprene or butadiene and the stage (A) is the most inner layer of the polymer particle having the multilayer structure.
[0113] The method for manufacturing the polymer composition according to the invention can comprise optionally the additional step e) of drying of the polymer composition.

[0120] The quantities of the aqueous dispersion of the polymer (CI) and the aqueous dispersion of the multi stage polymer (MP1) are chosen in a way that the weight ratio of the multi stage polymer based on solid part only in the obtained mixture is at least 5wt%, preferably at least 10wt%, more preferably at least 20wt% and advantageously at least 50wt%. Preferably the volume median particle size of the polymer powder is between ΙΟμιτι and 400μιτι, more preferably between 15μιτι and 350μιτι and advantageously between 20μιτι and 300μιτι.

Mixtures of at least two of these resins can also be used. [0143] The epoxy resin composition according to the invention it comprises between lwt% and 50wt%, preferably between 2 wt% and 30wt% and more preferably between 5 and 20% of polymer obtained by the multistage process.
[Methods of evaluation]
[0144] Glass transition Temperature
The glass transitions (Tg) of the polymers are measured with equipment able to realize a thermo mechanical analysis. A RDAII "RHEOMETRICS DYNAMIC ANALYSER" proposed by the Rheometrics Company has been used. The thermo mechanical analysis measures precisely the visco-elastics changes of a sample in function of the temperature, the strain or the deformation applied. The apparatus records continuously, the sample deformation, keeping the stain fixed, during a controlled program of temperature variation.
The results are obtained by drawing, in function of the temperature, the elastic modulus (G' ) , the loss modulus and the tan delta. The Tg is higher temperature value read in the tan delta curve, when the derived of tan delta is equal to zero.
[0145] Molecular Weight
The mass average molecular weight (Mw) of the polymers is measured with by size exclusion chromatography (SEC) . [0146] Particle size analysis
The particle size of the primary particles after the multistage polymerization is measured with a Zetasizer.
The particle size of the polymer powder after recovering is measured with Malvern Mastersizer 3000 from MALVERN.
For the estimation of weight average powder particle size, particle size distribution and ratio of fine particles a Malvern Mastersizer 3000 apparatus with a 300mm lenses, measuring a range from 0, 5-880μιτι is used.

Claims

Claims
1. A curable polymeric resin composition comprising
1. a resin system comprising at least one resin component, ii. a curative system, and
iii. a particle system comprising a multistage polymeric particle comprising a polymer composition (PCI) comprising
a) one stage (A) comprising a polymer (Al) having a glass transition temperature of less than 10°C b) , one stage (B) comprising a polymer (Bl) having a glass transition temperature of at least 60°C and c) and a polymer (CI) having a glass transition temperature of at least 30°C
wherein at least the component a) and the component b) of composition (PCI) are part of a multistage polymer (MP1), and wherein the polymer (CI) has a mass average molecular weight Mw of at least 100 OOOg/mol and that the component c) represents at most 40wt% of the composition based on the total weight of a) , b) and c) .
2. The resin composition according to claim 1, wherein the polymer (CI) has a mass average molecular weight Mw between 100 OOOg/mol and 1 000 OOOg/mol.
The resin composition according to claim 1, characterized in that the polymer (CI) has a mass average molecular weight Mw between 140 OOOg/mol and 500 OOOg/mol.
The resin composition according to claim 1, characterized that the component c) represents between 5wt% and 35wt% of the composition based on the total weight of.
The resin composition according to claim 1, characterized that the component c) represents between 7wt% and less than 25wt% of the composition based on the total weight of a) , b) and c) .
The resin composition according to claim 1, characterized that the stage (A) is the first stage and that stage (B) comprising polymer (Bl) is grafted on stage (A) comprising polymer (Al) .
The resin composition according to any of claims 1 to 6 characterized that the polymer (CI) is a (meth) acrylic polymer .
The resin composition according to any of claims 1 to 7 wherein the polymer (CI) comprises at least 80wt% of monomers CI to C4 alkyl methacrylate and/or CI to C8 alkyl acrylate monomers .
The resin composition according to any of claims 1 to 8 wherein the polymer (CI) comprises a functional comonomer.
The resin composition according to claim 9 wherein the functional monomer is chosen from glycidyl (meth) acrylate, acrylic or methacrylic acid, the amides derived from these acids, such as, for example, dimethylacrylamide, 2- methoxyethyl acrylate or methacrylate, 2-aminoethyl acrylates or methacrylates are optionally quaternized, polyethylene glycol (meth) acrylates.
The resin composition according to any of claims 1 to 6 wherein the polymer (Bl) is crosslinked.
The resin composition according to any of claims 1 to 6 wherein the polymers (Bl) and (CI) are acrylic or methacrylic polymers .
The resin composition according to any of claims 1 to 6 characterized that the polymer (Al) comprises butadiene as monomer .
14. The resin composition according to any of claims 1 to 6 characterized that the polymers (Al), (Bl) and (CI) are acrylic or methacrylic polymers.
15. The resin composition according to claim 14, characterized that at least 80 t% the acrylic or methacrylic momonomers of the polymers (Al), (Bl) or (CI) are chosen from methyl acrylate, propyl acrylate, isopropyl acrylate, butyl acrylate, tert-butyl acrylate, methyl methacrylate, ethyl methacrylate, butyl methacrylate and mixtures there of.
16. The resin composition according to any of the preceding claims wherein the curative system comprises an amine based curative .
17. The resin composition according to claim 16, wherein the particle is present at a range of from 2 to 10% by weight, preferably from 2 to 8% by weight based on the weight of the curable polymeric resin composition and the composition has a viscosity in the range of from of 10 to 130 mPa.s, preferably from 40 to 100 mPa.s at a temperature of 110°C
18. The resin composition according to claim 16 or 17, wherein the amine based curative is an aromatic amine comprising an alkylene bridged aromatic amine.
19. The resin composition according to claim any of claims 16 to 18, wherein the amine based curative comprises a methylene bis aniline, preferably a 4,4- methylene bis aniline.
20. A composition according to claim 19 in which the methylene bis aniline is a liquid at 20°C and has the formula wherein Ri, R2, R3, R4, Ri', R2' , R3', and R4' are independently selected from:
hydrogen;
Ci to C6 alkoxy, preferably Ci to C4 alkoxy, where the alkoxy group may be linear or branched, for example methoxy, ethoxy and isopropoxy;
Ci to C6 alkyl, preferably Ci to C4 alkyl, where the alkyl group may be linear or branched and optionally substituted, for example methyl, ethyl, isopropyl and trifluoro methyl;
halogen, for example chlorine;
wherein at least one of Ri, R2, R3, R4, Ri' , R2' , R3', and R4' lis Ci to C6 alkyl group.
21. A composition according to any of claims 16 to 20 in which the amine curative is selected from methylene- bis (diethylaniline) (MDEA) , 4, 4-methylenebis (isopropyl-6- methylaniline) (MMIPA) , methylene-bis- (chlorodiethylaniline)
(MCDEA) , or bismethylethylaniline-bis (chlorodiethylaniline)
(MMEACDEA) .
22. A composition according to any of claims 16 to 21 in which the amine curative is a mixture of methylene- bis (diethylaniline) (MDEA) and 4 , 4-methylenebis (isopropyl-6- methylaniline) (MMIPA) and the ratio MDEA to MMIPA is 2:1.
23. A composition according to claim 16 or 18, wherein the curative system comprises an alkylbenzenediamine .
A composition according to claim 23, wherein alkylbenzenediamine comprises a toluenediamine having one more alkyl groups or one or more thioalkyl groups
25. A composition according to claim 23 or 24, wherein the alkyl benzene diamine is of the formula
) where Y is an alkyl groups containing from 1 to 4 carbon atoms,
X is hydrogen or an alkyl group containing from 1 to 4 carbon atoms, and R and R' are alkyl groups or alkylthio groups, preferably alkyl groups or alkylthio groups containing from 1 to 4 carbon atoms .
26. A composition according to claim 25 wherein alkylbenzenediamines are present as a mixture and the ratio of the structural components (i) to structural component (ii) is
90:10 to 70:30, preferably 80:20.
27. A composition according to claim 25 or 26, wherein curative system comprises from 10 to 50 wt % of the dialkylthioalkyl benzene diamine, preferably from 20 to 40 wt % of the dialkylthioalkyl benzene diamine, and more preferably from 18 to 25 wt% based on the weight of the curative system. A composition according to any of claims 25 to 27 in which the dialkylthioalkyl benzene diamine is a mixture comprising of
29. A composition according to any of claims 24 to 28 in which the dialkylthioalkyl benzene and the amine component are both liquids at room temperature.
30. A composition according to any of claims 16 to 29, wherein the amine based curative is a mixture of two or more different alkylene bridged aromatic amines.
31. A composition according to claim 30, wherein the amine based curative is a mixture selected from components comprising bisaniline based aromatic amines and alkylbenzenediamines .
32. A composition according to claim 16, wherein the amine curative comprises an amino-phenyl fluorene curative.
33. A composition according to claim 16 or 17, wherein the curing agent has structural formula
wherein each R° is independently selected from hydrogen and groups that are inert in the polymerization of epoxide group- containing compounds which are preferably selected from halogen, linear and branched alkyl groups having 1 to 6 carbon atoms, phenyl, nitro, acetyl and trimethylsilyl ; each R is independently selected from hydrogen and linear and branched alkyl groups having 1 to 6 carbon atoms; and each R1 is independently selected from R, hydrogen, phenyl, and halogen.
34. A composition according to any of claims 32 or 33, wherein the curative comprises a halogen substituted amino-phenyl fluorene curative.

A composition according to any of preceding claims 32 to 34, wherein the resin component is a mixture of at least a first resin polymer comprising a glycidyl ether epoxy resin a) and a second resin polymer b) comprising a naphthalene based epoxy resin, and wherein the epoxy resin polymers a) and b) contain up to 33 wt% of the second resin polymer based on the total weight of a) and b) .
36. A composition according to claim 35 wherein the second resin polymer comprises at least one of bisphenol-A (BPA) diglycidyl ether and/or bisphenol-F (BPF) diglycidyl ether and derivatives thereof.
37. A composition according to any of claims 35 or 36, wherein the second polymer resin b) is present in an amount equal to or greater than 10 wt%., preferably, in an amount equal to or greater than 15 wt%, more preferably in an amount equal or greater than 20 wt% based on the total weight of a) and b) .
38. A composition according to any of claims 35 to 37, wherein the non-naphthalene components of the composition are present in an amount of in the range of from 10 to 90 wt% based on the total weight of the composition, preferably in the range of from 20 to 45 wt%, more preferably, in an amount in the range of from 65 to 80 wt% and/or combinations of the aforesaid ranges.
The resin composition according to any of the preceding claims, wherein the particle system is present in the range of from 0.1 to 15% by weight based on the weight of the curable polymeric resin composition, preferably from 0.5 to 13 %, more preferably from 1.5 to 11% and even more preferably from 2 to 8% by weight, and most preferably from 2.5 to 7.5 % by weight based on the weight of the curable polymeric resin composition, and/or combinations of any of the aforesaid ranges.
The resin composition according to any of the preceding claims, wherein the curative system is present in the range of from in the range of from 5 to 80% by weight based on the weight of the curable polymeric resin composition, preferably from 10 to 60 %, more preferably from 15 to 50% and even more preferably from 18 to 42%, and most preferably from 35 to 40% by weight based on the weight of the curable polymeric resin composition, and/or combinations of any of the aforesaid ranges .
A composition according to any of the preceding claims in which the ratio of the resin component and the curative system is in the range of from 1:1 to 5:2, preferably from 2:1 to 4:3, more preferably 3:2.
A composite material or composite part comprising a fibrous reinforcement material and the resin composition of claims 1 to 41, the material or part comprising a resin composition in the range of from 31 to 36 weight%, preferably from 33 to 35 weight% based on the total weight of the material or part.
A process for the production of fibre reinforced composites wherein a fibrous material is laid up in an enclosure and a curable epoxy resin composition according to any of claims 1 to 41 is drawn through the reinforcing fibrous material at a temperature of 80 to 130 °C and once the resin has been drawn through the reinforcing material, the temperature is raised to within the range 150 to 190°C.
44. The use of a composition according to any of claims 1 to 28 as the curable resin in the production of fibre reinforced composites.
