La présente invention est relative à un procédé de séparation d'air par distillation cryogénique et une installation pour la mise en œuvre de ce procédé. De manière générale, le but d'un ingénieur qui crée un procédé de séparation d'air est de minimiser les dépenses d'énergie. Il est bien connu d'utiliser pour produire de l'oxygène à basse énergie une double colonne de séparation d'air en s'app liquant notamment d'une part à minimiser la pression au refoulement du compresseur d'air en réduisant les pertes de charge dans l'échangeur, en réduisant l'écart de température au vaporiseur principal, et d'autre part à maximiser le rendement d'extraction de l'oxygène en réduisant l'écart de température dans l'échangeur, en choisissant un nombre de plateaux théoriques de distillation important et en installant un nombre de tronçons de garnissages structurés ou de plateaux suffisant. C'est ainsi que les colonnes basse pression ont quatre tronçons de garnissages structurés ou de plateaux, dont deux tronçons entre le bas de la colonne basse pression et une arrivée de liquide riche, qui est un liquide enrichi en oxygène pris en cuve de la colonne moyenne pression. Ces deux tronçons sont nécessaires pour assurer une distillation très performante en cuve de la colonne basse pression. C'est également ainsi que les colonnes moyenne pression ont quatre tronçons de garnissages structurés ou de plateaux, dont deux tronçons entre l'arrivée d'air liquide et le soutirage de liquide pauvre. L'échangeur d'un appareil de séparation d'air est normalement composé d'un ensemble de corps d'échange ou de plusieurs sous-ensembles de corps. Un ensemble de corps d'échange comprend un nombre pair de corps d'échange dont chacun est alimenté par les mêmes fluides à refroidir et les mêmes fluides à réchauffer. L'alimentation en fluides est effectuée à travers une ligne collectrice commune pour chaque fluide différent (composition et/ou pression différente), tel qu'illustré à la Figure 1 -3, de « The Standards of the
Brazed Aluminium Plate-Fine Heat Exchanger Manufacturers' Association », deuxième édition, 2000. Comme le nombre maximal de corps pouvant être alimenté par une seule ligne collectrice est 12 (soit 6 paires de corps d'échange), il est souvent nécessaire pour des appareils de grande capacité d'utiliser plusieurs sous- ensembles de corps d'échange, chaque sous-ensemble comprenant un nombre pair de corps d'échange et les corps de chaque sous-ensemble étant alimentés par une ligne collectrice commune pour chaque fluide différent. Ainsi un échangeur composé de deux sous-ensembles de corps d'échange comprendra une première ligne distributrice envoyant de l'air à refroidir au premier sous-ensemble et une deuxième ligne distributrice envoyant de l'air à refroidir au deuxième sous-ensemble. De même, il comprendra une première ligne collectrice récupérant de l'air refroidi du premier sous-ensemble et une deuxième ligne collectrice récupérant de l'air refroidi du deuxième sous- ensemble. L'air épuré et comprimé envoyé aux colonnes se refroidit dans un échangeur comportant un seul ensemble de corps qui aurait normalement un volume de plus que 200 m3, donc avec un rapport entre le débit d'air total envoyé à l'échangeur et le volume de l'échangeur qui serait d'environ 2000 Nm3/h/m3 dans le cas de l'exemple décrit ci-dessous. Les frigories requises pour la distillation sont fréquemment fournies par un débit d'air envoyé à une turbine d'insufflation alimentant la colonne basse pression et/ou un débit d'air envoyé à une turbine Claude. Le rapport entre la quantité d'air envoyé à l'échangeur et le débit envoyé à la turbine d'insufflation serait normalement compris entre 5 :1 et 15 :1 dans le cas de l'exemple décrit ci-dessous. Dans certains cas, quand l'énergie n'est pas chère voire gratuite, il est profitable de réduire les dépenses de matériel tout en augmentant les besoins énergétiques. Dans un procédé de séparation d'air par distillation cryogénique connu de WO03/033978 utilisant un appareil comprenant une colonne moyenne pression et une colonne basse pression reliées thermiquement entre elles, une
quantité d'air comprimé et épuré V est refroidie dans une ligne d'échange jusqu'à une température cryogénique et est envoyé au moins en partie à la colonne moyenne pression, des débits enrichis en oxygène et en azote sont envoyés de la colonne moyenne pression à la colonne basse pression et des débits enrichis en azote et en oxygène sont soutirés de la colonne basse pression, la colonne moyenne pression opérant entre 6 et 9 bar abs et le rapport entre la quantité d'air total V entrant dans l'échangeur et le volume total de l'échangeur étant compris entre 3 000 et 6 000 Nm3/h/m3. Avec un rapport entre la quantité d'air total V entrant dans l'échangeur et le volume total de l'échangeur inférieur à 6 000 Nm3/h/m3, et en considérant une unité de séparation d'air ayant une quantité d'air total d'environ 570 000 Nm3/h, le volume total de l'échangeur est d'environ 110 m3 avec un échangeur qui est composé au minimum par 14 corps d'échange, le volume maximum d'un corps d'échange étant de 8 m3 environ. Pour des questions de répartition homogène de débits entre les différents corps d'échangeurs, l'état de l'art dicte deux sous-ensembles de corps d'échange dont un premier sous-ensemble comprenant 8 corps d'échangeurs, regroupés en quatre paires et un deuxième sous-ensemble de 6 corps d'échangeurs, regroupés en trois paires. Il n'est pas envisageable d'installer un seul ensemble de 14 corps d'échangeurs (la répartition des débits ne sera pas homogène à cause des longues distances qui existent dans ce cas entre les corps et les performances de l'unité de séparation d'air seront affectées). Avec un rapport entre la quantité d'air total V entrant dans l'échangeur et le volume total de l'échangeur d'environ 7 000 Nm3/h/m3, et en considérant une unité de séparation d'air ayant une quantité d'air total d'environ 570 000 Nm3/h, le volume total de l'échangeur est d'environ 80 m3 avec un ensemble unique de corps d'échange qui est composée par 10 corps d'échangeurs, le volume maximum d'un corps d'échange étant de 8 m3 environ. Dans ce cas, la répartition homogène des débits entre les différents corps d'échangeurs est réalisée favorablement avec une seule ensemble de corps d'échange, de sorte
qu'il n'y a qu'une seule ligne collectrice ou distributrice commune pour chaque fluide amené à ou provenant des 10 corps. De même, pour une unité de séparation d'air ayant une quantité d'air total d'environ 475 000 Nm3/h, du fait du faible coût de l'énergie ou de la quantité d'énergie disponible, l'investissement sera minimisé par l'installation d'une ligne d'échange composée d'un seul ensemble de corps d'échangeurs (8 corps) et dont le volume correspondra à un rapport entre la quantité d'air total V entrant dans l'échangeur et le volume total de l'échangeur d'environ 7400 Nm3/h/m3. Par ailleurs, l'augmentation du rapport entre la quantité d'air total V entrant dans l'échangeur et le volume total de l'échangeur devrait se traduire selon l'état de l'art par une augmentation des pertes de charge dans l'échangeur pour tous les flux de l'échangeur (débit d'azote résiduaire, débits d'air, débit d'oxygène, ...) en raison notamment de l'augmentation de la vitesse des flux due à la réduction de la section de passage. Cependant, pour des rapports entre la quantité d'air total V entrant dans l'échangeur et le volume total de l'échangeur supérieur à 6 000 Nm3/h/m3, les pertes de charge sur le débit d'oxygène ne seront pas augmentées mais seront maintenues constantes à une valeur limite correspondant à un design usuellement acceptable sur un débit d'oxygène. Maintenir la vitesse sur le débit d'oxygène en réduisant le volume de l'échangeur n'est généralement possible qu'en gardant une section de passage constante pour chaque corps de l'échangeur, donc un nombre total de passages de l'échangeur sur le débit d'oxygène constant, ce qui conduit à augmenter le nombre de passages d'oxygène de chaque corps de l'échangeur (puisque le nombre de corps de l'échangeur est réduit). Par conséquent, les pertes de charge sur les autres flux augmenteront donc plus que ce que l'on obtient par le simple rapport du nombre de corps. Par contre, en particulier dans le cas des passages d'oxygène liquide dans lesquels le liquide doit se vaporiser, on peut prévoir une section de passages variable ou une augmentation de la section des passages.
Typiquement les pertes de charge sur le débit d'oxygène ne dépasseront pas 400 mbar et la section de passage sur le débit d'oxygène ne dépassera pas 20 à 25 Nm3/h/cm2. La section de passage correspond soit à la section constante soit à la section au point où l'oxygène liquide se vaporise, pour le cas d'un débit liquide. Le débit d'oxygène comprend au moins 30 % mol. d'oxygène, de préférence au moins 70 % mol. d'oxygène, encore plus préférablement au moins 90 % mol. d'oxygène et peut-être sous forme gazeuse ou liquide à l'entrée de l'échangeur. Un but de la présente invention est de réduire le coût d'investissement de l'installation de séparation d'air et d'augmenter son énergie en réduisant la taille des échangeurs (donc en augmentant les pertes de charge et les écarts de température dans l'échangeur et en augmentant l'écart de température au vaporiseur principal) et/ou en réduisant la taille des colonnes de distillation (en minimisant le nombre de plateaux théoriques et le nombre de tronçons de garnissages ou de plateaux) La quantité d'air V envoyée à l'échangeur comprend tout l'air envoyé à la distillation ainsi des débits d'air éventuels qui sont détendus et ensuite envoyés à l'atmosphère. Une section de garnissages structurés est un tronçon de garnissages structurés entre une entrée et l'entrée ou sortie de fluide adjacente. Les garnissages structurés sont typiquement du type ondulé-croisé mais peuvent avoir d'autres géométries. Ils peuvent être perforés et/ou à décalage partiel. Selon un objet de la présente invention, il est prévu un procédé de séparation d'air par distillation cryogénique utilisant un appareil comprenant une colonne moyenne pression et une colonne basse pression reliées thermiquement entre elles, une quantité d'air comprimé et épuré V est refroidie dans un échangeur jusqu'à une température cryogénique et est envoyée au moins en partie à la colonne moyenne pression, des débits enrichis en oxygène et en azote sont envoyés de la colonne moyenne pression à la
colonne basse pression et des débits enrichis en azote et en oxygène sont soutirés de la colonne basse pression caractérisé en ce que le rapport entre la quantité d'air total V entrant dans l'échangeur et le volume total de l'échangeur est supérieur à 3 000 Nm3/h/m3 et compris de préférence entre 3 000 et 12 000 Nm3/h/m3 et en ce que le rapport entre le débit d'oxygène sortant de l'échangeur et la section totale des passages de l'échangeur réservés à ce débit d'oxygène est inférieur à 30 Nm3/h/cm2 , de préférence à 25 Nm3/h/cm2. De préférence, le rapport entre la quantité d'air total V entrant dans l'échangeur et le volume total de l'échangeur est supérieur à 6 000 Nm3/h/m3 et compris de préférence entre 6 500 et 12 000 Nm3/h/m3 Selon d'autres aspects facultatifs : - le rapport entre la quantité d'air total V entrant dans l'échangeur et le volume total de l'échangeur est compris entre 6 500 et 12 000 Nm3/h/m3 ; - le rapport entre la quantité d'air total V entrant dans l'échangeur et le volume total de l'échangeur est compris entre 7 000 et 12 000 Nm3/h/m3 ; - l'échangeur comprend au moins un ensemble d'au plus 12 corps d'échange , chaque corps d'un ensemble étant alimenté par les mêmes fluides, provenant pour chaque fluide d'une ligne collectrice ou distributrice commune à tous les corps d'échange de l'ensemble. - au moins un débit de liquide est soutiré d'une colonne , éventuellement pressurisé, et vaporisé dans l'échangeur ou un autre échangeur. - l'écart de température maximal au bout froid de l'échangeur est de 10°C ; - l'écart de température maximal au bout chaud de l'échangeur est de 10°C ; - l'écart de température maximal au début de la vaporisation de l'oxygène liquide dans l'échangeur est de 3°C ; - l'écart de température maximal à la fin de la vaporisation de l'oxygène liquide dans l'échangeur est de 14 C ; - un liquide enrichi en oxygène est envoyé de la colonne basse pression à un rebouilleur de cuve où il se vaporise partiellement par échange de chaleur
avec un gaz enrichi en azote provenant de la colonne moyenne pression, le rebouilleur ayant d'un ΔT d'au moins 2K ; - une partie de l'air comprimé et épuré est envoyée dans une turbine d'insufflation, ayant une température d'entrée d'entre -50 et -140°C, de préférence entre -100 et -130°C ; - le rapport entre la quantité d'air V et le débit d'air envoyé à la turbine d'insufflation est inférieur à 40 et compris de préférence entre 5 et 25 ; - au moins un débit de liquide est soutiré d'une colonne, éventuellement pressurisé, et vaporisé dans l'échangeur ; - la colonne moyenne pression opère à entre 6,5 et 8,5 bar abs ; - les pertes de charge dans l'échangeur sont supérieures à 200 mbar pour un débit d'azote résiduaire provenant de la colonne basse pression ; - les pertes de charge dans l'échangeur sont supérieures à 250 mbar pour le débit d'air à plus basse pression ; - le rapport entre la quantité d'air V et le débit d'air D est compris entre5 :1 et 25 :1. i) une turbine de détente d'air liquide est alimentée par la totalité ou une partie d'un débit d'air liquide en sortie de l'échangeur et/ou ii) un groupe frigorifique ou de l'eau glacée produite par un groupe frigorifique (qui peut être le même circuit d'eau que celui utilisé pour refroidir l'air à l'entrée de l'épuration) refroidit de l'air en sortie d'un surpresseur d'air et/ou l'air à la plus basse pression et/ou Ni) un débit augmenté d'air est envoyé à la turbine d'insufflation de sorte que le rapport entre la quantité d'air V envoyée à l'échangeur et le débit d'air D envoyé à la turbine d'insufflation est inférieur à10 :1. - la pureté de l'oxygène est entre 30 et 100% mol., de préférence entre 95 et 100% mol.; - le rendement d'extraction de l'oxygène est entre 85 et 100 %. Selon un autre objet de l'invention, il est prévu une installation de séparation d'air pour produire des gaz de l'air comprenant un échangeur de chaleur comprenant un seul ensemble de corps d'échange, une seule ligne collectrice d'air à une première pression et des moyens de distribution reliant la
ligne collectrice d'air à la première pression à chacun des corps d'échange, une seule ligne collectrice d'oxygène à une première pression à réchauffer et des moyens de distribution reliant la ligne collectrice d'oxygène à la première pression à réchauffer à chacun des corps d'échange, caractérisée en ce que le diamètre de la ligne collectrice d'oxygène est d'au moins 25cm. Selon d'autres aspects facultatifs : - l'échangeur comprend au moins un ensemble d'au plus 12 corps d'échange, chaque corps d'un ensemble étant alimenté par les mêmes fluides, provenant pour chaque fluide d'une ligne collectrice ou distributrice commune à tous les corps d'échange de l'ensemble. - l'échangeur comprend au moins un ensemble d'au plus 12 corps d'échange, chaque corps d'un ensemble étant alimenté par la ligne collectrice d'air et la ligne collectrice d'oxygène. Eventuellement l'installation peut comprendre une colonne argon alimentée à partir de la colonne basse pression. Une turbine d'insufflation détend de l'air et en envoie au moins une partie à la colonne basse pression d'une double colonne. L'invention sera maintenant décrite en se référant aux figures, dont la Figure 1 est un schéma d'une installation pour mettre en œuvre le procédé selon l'invention et la Figure 2 est une illustration d'un échangeur utilisé dans l'installation de la Figure 1. Dans la Figure 1, un débit d'air 1 de 475 000 Nm3/h à 7 bar abs. provenant d'une unité d'épuration (non-illustrée) est divisé en trois. Un premier débit 3 est surpressé dans le surpresseur 5 jusqu'à la pression requise pour vaporiser l'oxygène liquide, par exemple. L'air haute pression AIR HP 7 est envoyé à l'échangeur 10 mais ne parvient pas au bout froid, étant refroidi jusqu'à -160°C, détendu, liquéfié et envoyé aux deux colonnes 9 et 11, respectivement moyenne pression et basse pression d'une double colonne de séparation d'air. Un deuxième débit non-surpressé AIR MP 13 est également envoyé à l'échangeur 10 qu'il traverse partiellement jusqu'à -140°C avant d'être envoyé en cuve de la colonne moyenne pression 9.
Un troisième débit 15 de d'environ 45 000 Nm3/h est envoyé à un surpresseur 17, refroidi dans l'échangeur partiellement est détendu dans une turbine d'insufflation 19, avec une température d'entrée de -130°C, avant d'être envoyé à la colonne basse pression 11. Le rapport entre le débit d'air envoyé à la turbine d'insufflation 19 et la quantité d'air envoyée à l'échangeur est de 10 : 1. Les pertes de charge dans l'échangeur 10 sont d'environ 300 mbar pour le débit d'air 13 à la plus basse pression et d'environ 250 mbar pour l'azote résiduaire 35. L'échangeur 10 a un volume de 60 m3, ainsi le rapport entre la quantité d'air envoyé à l'échangeur 10 (débit 1 ou débit V) et le volume de cette ligne d'échange 10 (= nombre de corps x largeur totale x empilage total x longueur totale) est de 7 900 Nm3/h/m3 Eventuellement l'échangeur peut être constitué par plusieurs ensembles de corps d'échangeurs, les corps pour chaque ensemble étant identiques. La double colonne est un appareil classique sauf en ce qui concerne ses dimensions et le nombre de plateaux théoriques des colonnes car la colonne moyenne pression en contient 40 et la colonne basse pression 45 et en ce qui concerne la différence de température pour le rebouilleur 21 qui est supérieur à 2,5αC. De manière classique, des liquides enrichis en oxygène (liquide riche LR) et en azote (liquide pauvre LP) sont envoyés de la colonne moyenne pression à la colonne basse pression après sous refroidissement dans l'échangeur SR et détente dans une vanne. La colonne basse pression 11 contient trois tronçons de garnissages structurés, dont un tronçon I en cuve entre le bas de la colonne et l'arrivée de liquide riche (qui est conjointe avec l'arrivée d'air insufflé), un tronçon II entre l'arrivée de liquide riche et l'arrivée d'air liquide et un tronçon III entre l'arrivée d'air liquide et l'arrivée de liquide pauvre. La colonne moyenne pression 9 contient trois tronçons de garnissages structurés, dont un tronçon I en cuve entre le bas de la colonne et l'arrivée d'air liquide, un tronçon II entre l'arrivée d'air liquide et la sortie de liquide pauvre
LP et un tronçon III entre la sortie de liquide pauvre LP et la sortie d'azote moyenne pression 31. Evidemment s'il n'y a pas de soutirage d'azote liquide ou d'azote gazeux, la colonne moyenne pression ne contient que deux tronçons, le tronçon III étant supprimé. Le rebouilleur de cuve 21 de la colonne basse pression 11 est en fait intégré avec la colonne moyenne pression 9 et est chauffé par un débit d'azote moyenne pression de cette colonne 9. Un débit d'oxygène liquide 23 provenant de la cuve de la colonne basse pression 11 est pompé pour surmonter la hauteur hydrostatique et arrive au rebouilleur 21 où il se vaporise partiellement, un débit gazeux 25 étant renvoyé à la colonne basse pression en dessous des moyens d'échange I et un débit liquide 27 étant envoyé à la pompe 29 où il est pressurisé jusqu'à sa pression d'utilisation. Le débit pompé 27 se vaporise dans l'échangeur 10. Un débit d'azote liquide 31 est soutiré en tête de la colonne moyenne pression 9 au-dessus du tronçon III, pompé et se vaporise également dans l'échangeur 10. Les valeurs des pressions de l'azote liquide et l'oxygène liquide peuvent avoir n'importe laquelle valeur, du moment que l'échangeur 10 est conçue en fonction de la pression maximale de l'air requise pour la vaporisation. II sera compris que l'invention s'applique également au cas dans lequel un seul débit de liquide se vaporise dans l'échangeur 10, ou aucun liquide soutiré d'une colonne ne se vaporise dans l'installation. Au lieu de se vaporiser contre de l'air, le ou les débits de liquide peuvent se vaporiser contre un débit d'azote de cycle. Le ou les débits liquides peuvent alternativement se vaporiser dans un échangeur dédié ne servant qu'à vaporiser le ou les débits liquide contre un débit d'air ou un débit d'azote de cycle. Le procédé peut également produire de l'oxygène liquide et/ou de l'azote liquide et/ou de l'argon liquide comme produit(s) final (finaux). De l'azote gazeux 33, 35 peut être soutiré de la colonne moyenne pression 9 et ou de la colonne basse pression 11. L'azote gazeux 35 se réchauffe dans le sous-refroidisseur SR.
Alternativement ou en addition un débit d'oxygène gazeux peut être soutiré comme produit final de la colonne basse pression 11 (non-illustré). Ce débit peut éventuellement être pressurisé dans un compresseur. Un débit d'azote gazeux moyenne pression NG MP 33 et un débit d'azote résiduaire basse pression 35 se réchauffent dans l'échangeur 10. Le débit NR 35 peut servir à régénérer le système d'épuration de l'air de manière connue et/ou peut être envoyé à une turbine à gaz. Un procédé tel que décrit permet de produire de l'oxygène OG HP à 99,5% mol. avec un rendement de plus que 95 %. Cet oxygène sert typiquement dans un gazéifieur alimenté par un carburant, tel que le gaz naturel. Dans l'installation la colonne basse pression 11 peut être à coté de la colonne moyenne pression 9, comme dans l'exemple ou bien au-dessus de celle-ci. Afin de produire un débit d'oxygène liquide et/ou d'azote liquide et/ou d'argon liquide, et/ou de réduire les niveaux de pression, notamment la pression de l'AIRHP 7, les frigories requises peuvent être fournies en utilisant i) une turbine de détente d'air liquide alimentée par la totalité ou une partie du débit d'air liquide HP 7 en sortie de l'échangeur 10 et/ou ii) un groupe frigorifique ou de l'eau glacée produite par un groupe frigorifique (qui peut provenir du même circuit d'eau que celui utilisé pour refroidir l'air à l'entrée de l'épuration) pour refroidir de l'air en sortie du surpresseur d'air 5 et/ou l'air en sortie du surpresseur 17 et/ou l'air MP 13 et/ou iii) en envoyant un débit augmenté d'air à la turbine d'insufflation 19 de sorte que le rapport entre la quantité d'air V envoyée à l'échangeur et le débit d'air D envoyé à la turbine d'insufflation est inférieur à10 :1. Ces moyens de production de frigories peuvent également être employés dans le cas où l'on ne produirait pas de liquide comme produit final. Les surpresseurs 5, 17 et/ou le compresseur principal (non-illustré) peut (peuvent) être entraîné(s) par moteur électrique et/ou par moteur hydraulique et/ou par turbine à vapeur et/ou par turbine à gaz.
La turbine 19 peut être couplée à un surpresseur dédié ou une génératrice. L'installation peut également comprendre des éléments classiques bien connus à l'homme de l'art, tels qu'une turbine Claude, une turbine hydraulique, une turbine d'azote moyenne ou basse pression, de l'apport de frigories par biberonnage, une ou des colonnes de production d'argon, une colonne de mélange par exemple alimentée par l'air et l'oxygène de la colonne basse pression, une colonne opérant à pression intermédiaire, par exemple alimentée par le liquide riche et ou de l'air, une colonne basse pression à double ou triple rebouilleur etc. La Figure 2 montre un échangeur 10 adapté à être utilisé dans le procédé de la Figure 1. L'échangeur 10 a un volume de 60 m3, ainsi le rapport entre la quantité d'air envoyé à l'échangeur 10 (débit 1 ou débit V) et le volume de cette ligne d'échange 10 (= nombre de corps x largeur totale x empilage total x longueur totale) est de 7900 Nm3/h/m3. Etant donné que le volume maximal d'un corps est de 8 m3 environ, le nombre de corps 100 est 8, afin d'avoir un nombre pair de corps, dont quatre corps 100 disposés de chaque côté d'une ligne centrale. L'air à moyenne pression 13 est envoyé à une ligne distributrice 113 et ensuite à 8 conduites 113A dont chacune alimente un corps 100. L'air moyenne pression refroidit est ensuite envoyé à une ligne collectrice (non- illustrée) et ensuite à la colonne moyenne pression. De l'air haute pression 15 est envoyé à une ligne distributrice 115 et ensuite à deux conduites dont chacune alimente quatre corps 100. De l'air haute pression 7 est envoyé à une ligne distributrice 107 et ensuite à deux conduites dont chacune alimente quatre corps 100.
