Abstract
Description
Die Erfindung betrifft einen Rotorbügel für Drahtverlitzungs- oder Drahtverseilmaschinen.
In solchen aus dem Stand der Technik bekannten Maschinen werden die auf einzelnen Spulen bereitgestellten separaten Drahtstränge zunächst zusammengeführt, so dass ein Bündel aus mehreren parallelen Drähten erhalten wird. Dieses Bündel von parallelen Drähten wird dann entlang der Innenflanke eines um eine waagerecht oder senkrecht angeordnete Achse rotierenden Bügels (Rotorbügel, häufig auch als flyer bow bezeichnet) gezogen. Durch die Rotation des Bügels werden die ursprünglich parallelen Drähte beim Einlaufen auf den Bügel miteinander verdrillt, und beim Ablaufen vom Bügel ein weiteres Mal miteinander verdrillt. Der vom Bügel ablaufende verdrillte Draht wird auf eine Spule aufgewickelt. Aus Produktivitätsgründen ist es erwünscht, mit einer möglichst hohen Rotationsgeschwindigkeit zu arbeiten. Die Rotorbügel sind dabei einer starken Belastung einerseits durch die Fliehkraft und andererseits durch die Reibung des Drahtes ausgesetzt, denn durch die Fliehkraft bei der Rotation wird der Drahtstrang entsprechend einer Seilwurfkennlinie gegen die Innenflanke des Bügels gedrückt.
Es ist bekannt, Rotorbügel für die vorstehend beschriebenen Maschinen aus mit Kohlenstofffasern oder mit Glasfasern verstärkten Kunststoffen (CFK bzw. GFK) zu fertigen. Ursprünglich wurden Bügel mit einem rechteckigen Profil verwendet. Zur Verringerung des Luftwiderstandes bei der Rotation wurden jedoch stromlinienförmige (aerodynamische) Profile entwickelt. Für die Führung der Drähte entlang der Krümmung des Bügels ist in die Oberfläche der Innenflanke des Rotorbügels eine mit einem als Verschleißschutz wirkenden Metallblech, vorzugsweise aus einem weitgehend abriebfesten Hartmetall, ausgekleidete Führungsrille oder -nut eingelassen, und über die Länge der Drahtführungsnut verteilt sind mehrere Drahtführungsösen angebracht. Herkömmlicherweise werden diese Ösen in den Rotorbügel eingeschraubt. Die Drahtführung über Ösen nach dem Stand der Technik weist einige signifikante Nachteile auf. So stören die aus der Innenflanke des Rotorbügels herausragenden Ösen die aerodynamische Form des Rotorbügels, dies führt zu einer Erhöhung des Luftwiderstands bei der Rotation. Der Austausch verschlissener Ösen ist relativ zeitaufwändig, und die für das Einschrauben der Ösen nötigen Bohrungen stellen mechanische Schwachstellen des Rotorbügels dar. Zur Überwindung dieses Nachteils wurde in der Patentschrift US 6 289 661 vorgeschlagen, die Ösen für die Drahtführung so auszubilden, dass sie auf den Rotorbügel aufgesteckt werden und diesen seitlich umklammern. Eine weitere Verbesserung besteht nach US 5 809 763 darin, anstelle halbkreisförmiger Ösen solche mit abgeflachtem Umfang zu verwenden, welche sich besser an das stromlinienförmig gestaltete Profil des Rotorbügels anpassen.
Es wurden auch alternative Lösungen zur Drahtführung vorgeschlagen. Beispielsweise offenbart US 6 223 513 einen Rotorbügel mit tragflächenförmigem Profil. Dieser ist von einem mit einer gefederten Drahtführung versehenen inneren Kanal durchzogen. Der Kanal wird von der (in Bezug auf die Rotationsachse gesehen) Innen- und der Außenflanke des Bügels umschlossen und steht über mehrere Bohrungen, welche die Innen- bzw. Außenflanke des Bügels durchqueren, mit der Umgebungsluft in Kontakt. Bei der Rotation des Rotorbügels bildet sich zwischen seiner Innenflanke und seiner Außenflanke ein Druckunterschied aus, daher fließt ein Luftstrom von der Innenflanke, an welcher der Druck höher ist, durch die Bohrungen an der Innenflanke in den Drahtführungskanal hinein und durch die Bohrungen an der Außenflanke wieder heraus. Dadurch soll der im Drahtführungskanal entstehende Materialabrieb abtransportiert werden. Problematisch an dieser Variante von Rotorbügeln ist die relativ komplizierte Formgebung mit dem im Inneren liegenden Kanal. Ein solcher Rotorbügel kann aus zwei Teilen, welche den Drahtführungskanal umschließen und miteinander verbunden werden, hergestellt werden, dann stellt die Verbindungsnaht aber eine potentielle Schwachstelle dar. Soll der Rotorbügel dagegen in einem Stück hergestellt werden, so sind relativ komplizierte Formwerkzeuge mit Platzhaltern für den im Inneren des Werkstücks liegenden Drahtführungskanal erforderlich.
Die Patentschrift EP 0 525 856 B1 offenbart ebenfalls einen Rotorbügel mit tragflächenförmigem Profil. Der Rotorbügel besteht aus einem inneren Kern mit rechteckigem Profil aus einem lastaufnehmenden Material, z.B. Kohlenstofffasern, und einem über diesen Kern extrudierten Mantel aus einem synthetischen Material, welches nicht notwendigerweise lastaufnehmend sein muss. Der Mantel ist so gestaltet, dass er dem Bügel ein tragflächenförmiges Profil verleiht. Der Draht wird durch eine in die der Rotationsachse zugewandte Oberfläche des Kerns eingelassene, mit Hartmetall beschichtete Nut geführt, welche von dem den Kern umschließenden Mantel bedeckt wird. Vorzugsweise sind in dem die Drahtführungsnut abdeckenden Bereich des Mantels mehrere Löcher vorgesehen, um die Einführung des Drahtes zu erleichtern. In einer ersten Ausführungsform liegt die Ummantelung dicht und fest auf der Oberfläche des Kerns auf. Es wird aber auch eine zweite Ausführungsform offenbart, welche eine schnelle Auswechselung des Mantels erlauben soll. Diese nicht näher beschriebene Variante ist nach Figur 2 der genannten Patentschrift so ausgebildet, dass der Mantel weiter ist als die Abmessungen des im Profil rechteckigen Kerns, so dass die Innenseite des Mantels nicht flächig auf dem Kern aufliegt, sondern ihn nur an den Kanten linienförmig berührt. Sicher lässt sich in dieser weniger massiven Bauform der Mantel leicht vom Kern ablösen, z.B. indem der Mantel der Länge nach aufgeschnitten und einfach seitlich vom Kern abgestreift wird. Danach müsste jedoch ein neuer Mantel über den Kern extrudiert werden, und dies kann wegen der dafür nötigen Vorrichtungen i.a. nicht vor Ort beim Drahthersteller bzw. -verarbeiter geschehen. Daher erscheint das Ersetzen verschlissener Ummantelungen bzw. die Erneuerung der Hartmetallbeschichtung der Drahtführungsnut auch bei dieser Variante relativ aufwändig.
In der Patentanmeldung WO 2004/011354 wird ein Rotorbügel offenbart, welcher eine Verringerung der Reibungskraft zwischen Bügel und darüber laufendem Draht sowie eine Verringerung der auf den Draht wirkenden Spannung ermöglicht. Dies wird erreicht, indem der Draht über ein durch eine Antriebseinrichtung bewegtes endloses Förderband transportiert wird. Von den Erfindern wurde jedoch festgestellt, dass der starke Auftrieb, der sich an tragflächenförmigen Rotorbügeln bei der Rotation ausbildet, eine erhebliche Belastung der Lager, in denen der Rotorbügel an seinen Enden befestigt ist, hervorruft. Die Profile 1a und 1b können als eine Weiterentwicklung des früher verwendeten rechteckigen Profils aufgefasst werden, wobei die Ecken des Rechtecks zur Verringerung des Luftwiderstandes abgerundet wurden. Diese Rundungen sind an den Profilen 1 a und 1b als 2', 2", 2''', 2'''' gekennzeichnet.
In einer weiteren Variante sind die Ecken des Rechtecks abgeschrägt, so dass ein einem abgeflachten Achteck entsprechendes Profil 1c bzw. 1d erhalten wird. Die Abschrägungen sind in den Profilen 1c und 1d als 3', 3", 3''', 3"" gekennzeichnet.
In der inneren, d.h. zur Rotationsachse hin gewandten Flanke 4 des Rotorbügels 1 ist jeweils mittig die Drahtführungsröhre 7 eingelassen.
Als besonders vorteilhaft haben sich jedoch die Profile 1e bis 1h erwiesen, deren zur Rotationsachse hin orientierte Flanke 4 eine konvexe Wölbung aufweist, während die nach außen gewandte Flanke 5 abgeflacht ist. Es hat sich gezeigt, dass neben Rohren aus metallischen Werkstoffen auch Schläuche aus verschiedenen Kunststoffen eine hinreichende Verschleißbeständigkeit für den Einsatz als Drahtführungsröhre aufweisen.
Bevorzugt werden als Drahtführungsröhren Schläuche oder Rohre verwendet aus Materialien, die eine leichte plastische oder elastische Verformbarkeit aufweisen, und unter Ausnutzung dieser Verformbarkeit in eine Nut, die gegenüber den Außenabmessungen der einzulegenden Drahtführungsröhre ein leichtes Untermaß hat oder eine Öffnung, die enger ist als der Außendurchmesser der Drahtführungsröhre, hineingebracht werden können. Besonders geeignet sind hierfür biegsame Schläuche, deren Querschnitt verformbar ist und sich so der umgebenden Nutwandung anpassen kann. Geeignete Schläuche z.B. aus Kunststoffmaterialien sind von verschiedensten Herstellern kommerziell verfügbar.
Darüber hinaus wird die Drahtführungsröhre bevorzugt aus einem transparenten Werkstoff gebildet, beispielsweise einem transparenten, verschleißbeständigen Kunststoff. Die transparente Ausführung der Drahtführungsröhre erleichtert die Kontrolle des Prozessablaufs und die Fehlersuche im Fall von Störungen. Geeignete Werkstoffe für die Herstellung derartiger transparenter Röhren sind beispielsweise Polyethylen, Polypropylen, Polyoxymethylen und Polyurethan.

Ein besonderer Vorteil der kontinuierlichen Drahtführung durch eine Röhre entsprechend der vorliegenden Erfindung gegenüber einer diskontinuierlichen Drahtführung durch Ösen o.ä. nach dem Stand der Technik besteht in der über die ganze Länge gleichmäßigen Belastung des Drahtes. Bei der herkömmlichen Drahtführung durch Ösen liegt der Draht beim Anfahren der Verseilungsmaschine auf den einzelnen Ösen auf, bevor er während des Verseilungsprozesses aufgrund der Fliehkraft an die Innenflanke des Rotorbügels gedrückt wird. An den jeweils auf den Ösen aufliegenden Stellen wird der Draht aufgrund der Reibung an den Ösen stärker belastet als in den zwischen den Ösen befindlichen Bereichen. Bei der erfindungsgemäßen Drahtführung durch eine Röhre liegt der Draht beim Anfahren über die ganze Länge auf der zur Rotationsachse hin weisenden Wandung der Drahtführungsröhre 7 auf und wird dadurch gleichmäßig belastet, bevor er während des Verseilungsprozesses wiederum durch die Fliehkraft an die von der Rotationsachse entfernte Rohrwandung gedrückt wird.The advantages of the rotor bracket according to the invention over the prior art are the compact design, the relatively simple structure and the reliable, durable bond between the rotor yoke and the wire guide tube with simultaneous easy replaceability of the wire guide tube.

Zur Fertigung des erfindungsgemäßen Rotorbügels sind prinzipiell alle für die Herstellung von Formteilen aus faserverstärkten Verbundwerkstoffen geeigneten Techniken anwendbar. Bevorzugt werden solchen Techniken genutzt, die eine endkonturnahe Fertigung erlauben. So lässt sich gegenüber einer materialabtragenden Formgebung durch Herausarbeiten des Werkstücks aus einem massiven Materialblock eine bessere Ausnutzung des relativ teueren faserverstärkten Verbundmaterials erreichen. Typische, dem Fachmann bekannte Techniken sind u.a. Handlaminieren, Formpressen und Resin Transfer Molding (RTM).
Bevorzugt wird ein Mehrfach-Formwerkzeug 11 entsprechend Figur 3 verwendet umfassend ein Unterwerkzeug 11 a mit mehreren Kavitäten und einem entsprechenden Pressstempel 11b, so dass mit einer Pressung mehrere Rotorbügel gleichzeitig geformt werden können. Die Kavitäten bilden genau die Konturen des herzustellenden Rotorbügels nach, so dass eine endkonturnahe Fertigung erfolgt. In dem in Figur 3 beispielhaft dargestellten Werkzeug für die Herstellung von Rotorbügeln mit dem Profil 1g ist auf dem Boden jeder Kavität eine Wulst 12', 12", 12''', 12''', deren Querschnitt dem Querschnitt der Nut an der Innenflanke des Rotorbügels entspricht, vorgesehen. Diese Wülste wirken als Platzhalter für die Nuten.
Alternativ kann auch ein einfacher geformtes Werkzeug ohne die Wülste 12', 12", 12''', 12'''' benutzt werden mit auswechselbaren Einsätzen als Platzhalter für die Nuten. So kann durch Wechsel der Einsätze ein Werkzeug für Rotorbügel mit verschiedenen Nutgeometrien verwendet werden. Die Einsätze können aus Metall, beispielsweise Aluminium, oder aus einem unter den Bedingungen des Formgebungsprozesses stabilen, sich nicht mit der Kunststoffmatrix des CFK oder GFK des Rotorbügelkörpers verbindenden Kunststoff gefertigt werden. Weiterhin kann beispielsweise ein mit Druckluft gefüllter Schlauch passenden Durchmessers als Platzhalter für die Nut verwendet werden.
Schließlich kann auch das Drahtführungsröhrchen selbst in das Werkzeug eingelegt werden, so dass der Rotorbügel direkt um das Drahtführungsröhrchen herum geformt wird. Um zu verhindern, dass beim Formgebungsprozess das Drahtführungsröhrchen in unerwünschter Weise verformt wird, kann dieses ebenfalls durch Füllung mit Druckluft stabilisiert werden.
Die vorgenannten beispielhaften Herstellungsmethoden sind nicht auf ein bestimmtes Bügelprofil beschränkt, sie können beispielsweise auch für tragflächenförmige Rotorbügel mit erfindungsgemäßen Drahtführungsröhrchen angewendet werden.
