Description
The present invention relates to a process for producing an ethylene-α-olefin copolymer rubber composition, more particularly to a process for producing an ethylene-α-olefin copolymer rubber composition excellent in heat resistance and durability. The rubber composition obtained by the process of the present invention is suitably used in hoses, belts and rubber vibration isolators for automobiles and industrial products in which both durability and heat resistance are required.
Heretofore, an ethylene-α-olefin-nonconjugated diene terpolymer rubber has been widely used in the automobile field and the industrial product field because of its excellent performance. Recently, however, particularly in the automobile field, the performance of machines has been enhanced, whereby improvement in the heat resistance of the rubber has been more demanded, and thus the use of an ethylene-α-olefin copolymer rubber superior in heat resistance to an ethylene-α-olefin-nonconjugated diene terpolymer rubber is desired.
However, an ethylene-α-olefin copolymer rubber is inferior in reinforcing ability depending on the type of crosslinking and thereby has defects that make it inferior in durability against external forces repeatedly applied over a long period of time and deformation under a high load. Therefore, the ethylene-α-olefin copolymer rubbers are not applicable to severe external forces and deformation conditions. Rubber compositions are disclosed in EP-A-253 365 in which certain dinitrodiamine derivatives of the formula A-(-N(R")-CH₂-C(R)(R')NO₂)₂ are incorporated into a filler-containing natural rubber or synthetic rubber. The rubbers which can be used are disclosed to include synthetic rubbers such as ethylene-propylene-diene copolymer rubber. Fillers, processing oil, stearic acid and the like are incorporated in the first step at a relatively high rubber temperature of about 120-170°C, and a vulcanization accelerator and a vulcanizing agent are incorporated in the second step at a relatively low rubber temperature of about 30-120°C. These rubber compositions are disclosed to be useful for tire treads and other tire parts and as anti-vibration rubbers for industrial products. Scorching properties and kink resistance are said to be improved compared to a connection using conventional technology.
The object of the present invention is to provide a rubber composition which is excellent in heat resistance and even durability against repeated deformation. This object could be achieved on the basis of the finding that this object is achieved with a rubber composition prepared by means of special steps.

Furthermore, R² and R³ in the general formula (1) may be the same or different and independently may be hydrogen atoms or alkyl groups having 1-12 carbon atoms. Incidentally, as in (12), (13), (22) and (30), R² and R³ may be bonded together with the carbon atom to which R² and R³ are bonded to form a ring.
The dinitrodiamine may be used alone or in combination of two or more. The amount of the dinitrodiamine used is 0.5-5 parts by weight per 100 parts by weight of the ethylene-α-olefin copolymer rubber. If the dinitrodiamine is used in an amount smaller than this range, the effect of improving the durability is not sufficient, and if the dinitrodiamine is used in an amount larger than this range, the effect of improving the durability is not increased, and therefore, the use of dinitrodiamine in such an amount is uneconomical.
In the first step it is necessary that at least one radical generator is present.
The radical generator used includes 2,2'-dithiobisbenzothiazole and organic peroxides. The organic peroxide may be any one and includes diacyl peroxides, dialkylaryl peroxides, peroxy esters and peroxy ketals, and these may be used alone or in combination of two or more. Specific examples thereof include benzoyl peroxide, 1,1-di-tert-butylperoxy-3,3,5-trimethylcyclohexane, di-tert-butylperoxydiisopropylbenzene, dicumene peroxide and 2,5-dimethyl-2,5-di-(tert-butylperoxy)hexane.
The amount of the radical generator used above is not critical and is preferably 0.1-3 parts by weight per 100 parts by weight of ethylene-α-olefin copolymer rubber. Furthermore, a polyfunctional monomer such as methaphenylenebismaleimide, quinone, dioxime, triallyl isocyanurate, diallyl phthalate or ethylene glycol dimethacrylate may be used together with the radical generator if necessary.
Furthermore, a filler may also be added in an amount of 30 parts by weight or less per 100 parts by weight of ethylene-α-olefin copolymer rubber in the first step. If the filler is used in an amount larger than this range, the final rubber composition is unsatisfactory in durability.
The filler used includes carbon black, silica, talc, calcium carbonate and clay, which are conventionally used in the rubber industry, and carbon black is preferable in terms of durability. The types of carbon black include, for example, HAF black, FEF black and SRF black, and these can be used regardless of the degree of carbon black reinforcing ability.
In the first step, it is necessary to heat the mixture comprising an ethylene-α-olefin copolymer rubber, a dinitrodiamine, a radical generator and, if necessary, a filler, to a high temperature of 120°C or more. In this case, higher temperatures are preferable in view of improving durability, but the ethylene-α-olefin copolymer rubber suffers oxidative deterioration if the temperature is too high, so it is preferable to complete the heat treatment after 1-40 minutes at a temperature of 120°C to 220°C.
In the first step, the heat treatment is carried out by mixing the mixture at 120ºC or more or by first mixing the mixture at about room temperature and then heating it to 120ºC or more using an oven. For the For mixing, an exposed roller, an internal mixer or an extruder can be used.
Incidentally, the addition of a dinitrodiamine can be carried out by dissolving the dinitrodiamine in an organic solvent such as hexane, adding the resulting solution to the ethylene-α-olefin copolymer rubber to allow the solution to permeate the rubber, and removing the organic solvent by evaporation.
In the second step, a filler is added to the heat-treated mixture obtained in the first step and these are kneaded to obtain a rubber mixture.
The examples of the filler used in the second step are the same as those mentioned in the first step, with carbon black being the most preferred (filler). Furthermore, the filler used in the second step may be the same as or different from that used in the first step. The amount of the filler used in the second step is regulated so that the total amount of the filler used in the first step and the filler used in the second step is within the conventionally used weight ratio with respect to the rubber component in the rubber industry. That is, the total amount is usually about 30-150 parts by weight per 100 parts by weight of the rubber component.
The kneading in the second step is carried out using the equipment commonly used in the rubber industry under the usual conditions and is not critical.
Furthermore, in the second step, mixture components such as plasticizer oil, zinc oxide, stearic acid and processing aids can be added.
In the third step of this invention, a known compound used in the rubber industry for crosslinking ethylene-α-olefin A crosslinking agent conventionally used in copolymer rubbers, e.g. the above-mentioned organic peroxide, and, if necessary, a co-crosslinking agent are mixed with the rubber mixture obtained in the second step to obtain a rubber composition.
In the third step, it is necessary to knead the rubber mixture and the crosslinking agent at 100ºC or less in order not to trigger a reaction of the crosslinking agent to be mixed.
The rubber composition obtained in the third step can be vulcanized using a vulcanizing device conventionally used in the rubber industry, such as a hot press or an injection molding machine.
The invention is specifically explained below with reference to the examples. The examples are not intended to be limiting but to be illustrative.
The raw materials were mixed and heat-treated to obtain a heat-treated mixture using a 1.5-liter Banbury mixer under the conditions of the first step shown in Table 1. Then, to the obtained heat-treated mixture, 70 parts by weight of FEF black, 10 parts by weight of paraffinic processing oil (DIANA Pw 380, manufactured by IDEMITSU KOSAN CO., LTD.), 5 parts by weight of zinc oxide, 1 part by weight of stearic acid and 5 parts by weight of an antioxidant (SUMILIZER MB and ANTIGENE RD, manufactured by SUMITOMO CHEMICAL CO., LTD.) were added and kneaded by a Banbury mixer for 4 minutes at an initial temperature of 80°C to obtain a rubber mixture (second step). The term "part by weight" means the value per 100 parts by weight of the rubber component used at the beginning (which is also used here below).
In the third step, the obtained rubber mixture was cooled to room temperature after 2.7 parts by weight of dicumol peroxide (pure product) as a crosslinking agent and 2.0 parts by weight of ethylene glycol dimethacrylate as a co-crosslinking agent were added to the rubber mixture, and they were kneaded using an exposed roll at 40-70°C to obtain a rubber composition. The viscosity of the rubber composition compound obtained through the foregoing steps was measured according to the JIS K 6300 method. Further, the compound was treated with a hot press at 160°C for 30 minutes to produce a vulcanized sheet of 2 mm in thickness. In addition, a suitable cylinder of 24 mm diameter and 25 mm thick was molded as a specimen for a fatigue test and a suitable cylinder of 29 mm diameter and 12.7 mm thick was molded as a specimen for a compression test in a vulcanizing mold. A tensile test, a tear test, a compression test and a heat aging test were carried out in accordance with JIS K 6301. The conditions for each test are as shown below.
Extension and compression were repeated using a rubber vibration isolator fatigue tester manufactured by ITO SEIKI according to SRIS-3502 at a distortion factor of ± 35% (18.75 mm) and at a cycle of 300 cpm, and the number of repetitions until fatigue failure was measured.
The compression strain was determined after 70 h at a test temperature of 150ºC using a Geer furnace according to JIS K 6301.
Using a Geer furnace in accordance with JIS K 6301 to determine the degree of change of each of the tensile strength and elongation at break, the tensile strength and elongation at break were measured after 200 hours at a test temperature of 150ºC.
Die vorstehenden Testergebnisse sind in Tabelle 1 angegeben. The above test results are given in Table 1.
The raw materials were mixed and heat-treated in a 1.5-liter Banbury mixer to obtain a heat-treated mixture under the conditions of the first step shown in Table 2. Thereafter, to the obtained heat-treated mixture were added FEF black in the amount (parts by weight) shown in Table 2, 15 parts by weight of paraffinic processing oil (DIANA PW 380, manufactured by IDEMITSU KOSAN CO., LTD.), 5 parts by weight of zinc oxide, 1 part by weight of stearic acid and 5 parts by weight of an antioxidant (SUMILIZER MB and ANTIGENE RD, manufactured by SUMITOMO CHEMICAL CO., LTD.), and they were kneaded in a Banbury mixer for 4 minutes at an initial temperature of 80°C (second step).
Thereafter, in the third step, 2.7 parts by weight of dicumene peroxide (pure product) as a crosslinking agent and 2.0 parts by weight of ethylene glycol dimethacrylate as a co-crosslinking agent were added to the rubber mixture obtained in the second step, and they were kneaded under an exposed roll at 40-70°C to obtain a compound. The following procedure and evaluation were carried out in the same manner as in Example 1. The results are shown in Table 2.
The kneading was only carried out in the second step without performing any heat treatment in the first step. Mixing recipe and kneading conditions were the same as in the second and third steps of Examples 6-8. The results are shown in Table 2.
To compare the ethylene-α-olefin-nonconjugated diene terpolymer rubber with Examples, ethylene-propylene-ethylidene norbornene copolymer rubber, zinc oxide, stearic acid, EFE black, processing oil and ANTIGENE NBC shown in Table 3 were kneaded by means of a BR type Banbury mixer (internal volume: 1.5 L) for 4 minutes at an initial temperature of 80°C.
