Auf Grund der zumeist hohen Abscheidetemperaturen und/oder der recht dicken Schichtsysteme ist eine Abscheidung auf empfindliche Substrate gemäss der bekannten Literatur nicht möglich. Unter “empfindlichen Substrate“ werden hier z.B. folgende Fälle verstanden: Kunststoff-Substrate wie zum Beispiel Zeonex, mit Kunststoffen wie Epoxyd-Harzen beschichtete Substrate, mit Photolacken beschichtete Substrate, strukturierte Epoxyde (wie zum Beispiel Mikrooptik-Linsen) oder strukturierte Photolacke für zum Beispiel Lift-Off-Strukturierung, elektrisch aktive Silizium- oder andere Wafer und ähnliche empfindliche Substrate. Insbesondere die meisten Kunststoffe und Lacke erlauben Substrattemperaturen über ca. 120°C nicht. Aber auch empfindliche Substrate, die höhere Temperaturen erlauben, sind häufig nicht mit dicken Schichtsystemen zu beschichten. Auf Grund von Abschattungseffekten, die beim Lift-Off-Verfahren unvermeidlich sind und typischerweise mit der Photolack-Dicke skalieren, zeigt sich im Filterbereich ein Farbverlauf mit einer Breite von ca. 7–10µm, die Kanten der Beschichtung sind sehr sauber mit einer Kantenrauigkeit von < 1µm. Die Lackdicke konnte auf Grund der kleinen Schichtdicke des Filtersystems klein gewählt werden: Ist das Filtersystem zu dick im Vergleich zur Photolack-Dicke, so ist ein sauberer Lift-Off schwierig und es entstehen unsaubere Kanten entlang der Strukturen mit Ausfransungen. Die minimale Strukturgrösse liegt deutlich unter 100µm, 50µm kleine Strukturen sind problemlos umsetzbar unter Berücksichtigung der nicht-optimalen optischen Eigenschaften des Filters im erwähnten Abschattungsbereich am Rand mit einer Breite von ca. 7–10 µm. Eine Anwendung für diesen mit Lift-Off strukturierten Bandpass-Filter ist der oben beschriebene Abstandssensor mit Transmissions-Filter für die Unterdrückung von Licht mit unerwünschten Wellenlängen. Heutiger Stand der Technik ist, dass der Filter auf einem grossen Glassubstrat (100–200mm Kantenlängen oder auch runde Glassubstrate) aufgetragen, mit einer Vereinzelungstechnik auf das gewünschte, typischerweise sehr kleine Mass (im Bereich weniger Quadratmillimeter bis zu ca. einem Quadratzentimeter) zugeschnitten und mit dem Sensor verklebt wird. Diese Arbeitsschritte der Vereinzelung und des Verklebens sind aufwändig und teuer. Eine direkte Abscheidung des Filters auf dem elektrisch aktiven und strukturierten Siliziumwafer mit einer grossen Zahl von Sensorelementen erlaubt eine kostengünstigere Herstellung. Diese Methode erfordert jedoch eine Strukturierung des Filters, zum Beispiel mit Lift-Off, wofür wiederum eine Abscheidung bei niedrigen Temperaturen nötig ist. Der Sensor besteht üblicherweise aus kristallinem Si als Detektormaterial mit einer Reihe von Schichten aus SiO2 und Si3N4 oder Mischungen daraus als Abdeckung. Das Schichtdesign des Filters muss auf diesen Aufbau des Sensor-Elements angepasst werden, um die optimalen Eigenschaften zu erreichen: Maximale Einkopplung des Lichts im Bandpass-Bereich in den Silizium-Detektor und minimale Transmission durch den Filter in den anderen Spektralbereichen. The layer design of the filter must be adapted to this structure of the sensor element in order to achieve the optimum properties: maximum coupling of the light in the bandpass area in the silicon detector and minimal transmission through the filter in the other spectral ranges.
Mit dem beschriebenen Verfahren wurden auch Bandpässe mit kleinerer Bandbreite (Breite zwischen den 50%-Punkten zum Beispiel ca. 30nm) und grösserer Bandbreite (zum Beispiel 90nm) hergestellt. Anpassung der Designs an die jeweils nötigen Anforderungen der Anwendung sind möglich und Stand der Technik. Weiterhin ist es auch vorstellbar, Filterdesigns mit mehr als zwei Materialien zu verwenden. Insbesondere bei der Kombination aus SiO2 und aSi:H bietet es sich an, auf der Basis von SiOxNy/Si3N4 Schichten mit einem mittleren Brechwert (Si3N4 weist einen Brechwert von ca. 2.0 bei 800nm auf) einzusetzen, weil diese Materialien einfach durch Zufuhr von Stickstoff in den Sputterprozess hergestellt werden können. Tempern bei hohen Temperaturen, sofern das Substrat dies zulässt, z.B. 70 Minuten bei 300°C an Luft, beeinflussen die spektralen Eigenschaften der Bandpässe so gut wie nicht mit einer Ausnahme der Verschiebung der spektralen Lage des Bandpasses von wenigen Nanometern in der Wellenlänge.
