Description
The invention relates to a catalytically active particulate filter for cleaning the exhaust gases of internal combustion engines, which comprises a material storing exhaust gas components and a particulate filter and which is particularly suitable for use in motor vehicles.
The exhaust gas of internal combustion engines in motor vehicles typically contains the noxious gases carbon monoxide (CO) and hydrocarbons (HC), nitrogen oxides (NO x ) and possibly sulfur oxides (SO x ), as well as particles consisting predominantly of soot residues and optionally adhering organic agglomerates. CO, HC and particulates are products of incomplete combustion of the fuel in the combustion chamber of the engine. Nitrogen oxides are formed in the cylinder from nitrogen and oxygen in the intake air when the combustion temperatures locally exceed 1000 ° C. Sulfur oxides result from the combustion of organic sulfur compounds, which are always present in small amounts in non-synthetic fuels. In order to remove these environmental and health-related emissions from automotive exhaust gases, a variety of catalytic exhaust purification technologies have been developed, the basic principle of which is usually that the exhaust gas to be purified is passed over a catalyst consisting of a flow honeycomb body and a catalytically active coating applied thereto consists. This catalyst promotes the chemical reaction of various exhaust gas components to form innocuous products such as carbon dioxide CO 2 and water.
In this case, the mode of action and composition of the catalysts used differ depending on the composition of the exhaust gas to be cleaned and depending on the expected exhaust gas temperature level on the catalyst sometimes considerably. A large number of the compositions used as catalytically active coating contains components in which, under certain operating conditions, one or more exhaust gas components can be temporarily bound and selectively released again given a suitable change in the operating conditions. Such components will be referred to hereafter generally as a memory material.
For example, oxygen-storing materials are used in three-way catalysts to remove CO, HC and NO x from the exhaust gas of petrol engines (gasoline engines) operated with an average of stoichiometric air / fuel mixture. The best known oxygen storage materials are cerium-zirconium mixed oxides, which may be doped with further oxides, in particular with rare earth metal oxides such as lanthanum oxide, praseodymium oxide, neodymium oxide or yttrium oxide.
Nitrogen oxide storage catalysts can be used to remove nitrogen oxides from the exhaust gas of combustion engines operated with a predominantly leaner air / fuel mixture (diesel engines or lean-burn gasoline engines). Nitrogen oxide storage catalysts contain nitrogen oxide storage materials which store nitrogen oxides from the lean exhaust gas and release them again under reducing exhaust gas conditions and thus can supply the catalytic reduction to nitrogen. Nitrogen oxide storage materials usually contain basic oxides, hydroxides, oxide hydroxides and / or carbonates of the alkali metals, the alkaline earth metals and / or the rare earth metals. The oxides, hydroxides, oxide hydroxides and / or carbonates of potassium, of sodium, of strontium, of barium, of lanthanum and cerium are preferably used.
Three-way catalysts containing oxygen storage material and nitrogen oxide storage catalysts containing a NO x storage material have in common that they are operated under conditions having a discontinuous course of the air ratio λ. They are exposed in a defined manner a periodic change in the air ratio λ and thus a periodic change of oxidizing and reducing exhaust conditions. This change in the air ratio λ is essential for the exhaust gas purification result in both cases.
In the case of the three-way catalyst, the lambda value of the exhaust gas with a very short cycle time (about 0.5 to 5 hertz) and an amplitude Δλ of 0.005 ≤ Δλ ≤ 0.05 by the value λ = 1 (reducing and oxidizing exhaust gas components are in stoichiometric ratio to each other). Due to the dynamic operation of the engine in the vehicle deviations from this state occur. So that these do not adversely affect the exhaust gas purification result in passing the exhaust gas through the three-way catalyst, oxygen storage materials contained in the catalyst compensate for these deviations to a certain extent by absorbing oxygen from the exhaust gas as required or release it into the exhaust gas.
The abovementioned storage materials are usually part of catalytically active coatings applied to flow-through honeycomb bodies. For the purification of diesel exhaust gases and increasingly also for the purification of the exhaust gases of gasoline engines, the removal of particulate matter emissions is necessary in addition to the reduction of noxious gas components. In order to keep the number of exhaust gas purification units to be used as low as possible and thus to be able to provide the most cost-effective and fuel-saving processes, more and more frequently catalytically activated particulate filters are used. These are usually ceramic wall flow filter substrates containing a catalytically active coating. This coating can be applied in the inflow and / or outflow channels on the wall and / or in the wall between inflow and outflow channels.
It has been observed that catalytically activated particulate filters containing a catalytically active coating with a storage material, under operating conditions with a discontinuous course of the air ratio λ have a significantly poorer storage efficiency, than corresponding coated flow honeycomb body. The deficiency in storage efficiency in the case of catalytically coated wallflow filter substrates can not be easily compensated by a linear increase in coating amount. Such an approach would result in an unacceptable increase in exhaust pressure loss across the coated filter.
The present invention therefore an object of the invention to provide a comparison with the prior art improved catalyst for the reduction of noxious gases and particulate emissions in the exhaust gas of internal combustion engines, which has at least one storage material to solve the exhaust gas cleaning tasks, altogether with the least possible exhaust gas cleaning units and which does not have the disadvantages described above under operating conditions with a discontinuous course of the air ratio λ.
In the given reference catalytic reactions are treated without memory effects. To map memory effects in the wall (eg oxygen storage), an additional balance equation for the component stored in the wall is solved. Because neither diffusion nor convection need be considered for the stored components, the balance equation simplifies to:
Therein, c g normalized to the Anströmkonzentration, dimensionless gas phase concentration of oxygen, for example, C stored is the concentration of the stored component in the wall and C max is the maximum storage capacity of the wall. C stored and C max are also given dimensionless and relative to the inlet concentration of the gas phase component.
As a result, it has been found that about 10% of the storage material remains unused in a flow-monolith coated with storage material when the exhaust gas component to be stored breaks through the catalyst. In a Wandflußmonolithen homogeneously coated with an appropriate amount of memory material remain at least 25% of the memory material under analogous conditions unused.
Surprisingly, it has now been found that the utilization of the storage material in the coated wall flow filter substrate can be significantly improved if the coating containing the storage material is introduced in a defined manner inhomogeneous manner into the wall flow filter substrate. In this case, the coating containing the storage material is to be applied in such a way that a gradient of the storage material concentration and / or the total coating amount is produced, the highest concentration of the storage material being present in the longitudinal direction of the component on the inflow side. The coating containing the storage material must, to ensure the highest possible storage efficiency, be present in the wall between the inlet and outlet channels in the majority.
In connection with the characteristic exhaust gas flow in a wall flow filter substrate, this type of coating ensures that exhaust gas to be cleaned entering the particle filter comes into direct contact with the largest possible amount of the storage material before it leaves the filter. The exhaust gas to be cleaned is "forced" by the flow conditions prevailing in the wall flow filter substrate to flow through the coating areas with the largest storage material concentration. As a result, the proportion of unused storage material is significantly reduced.
The object underlying the invention is therefore achieved by a catalytically active particulate filter for the reduction of noxious gases and particulate emissions in the exhaust gas of internal combustion engines, which in addition to hydrocarbons (HC), carbon monoxide (CO), nitrogen oxides (NO x ) and particles of oxygen (O 2 ) containing a wall-flow filter substrate and a catalytically active coating, characterized in that the wall-flow filter substrate has a plurality of longitudinally extending channels formed by longitudinal walls bounding and forming the channels, and the channels have inflow channels with an open inlet end and a closed outlet end and outflow channels having a closed inlet end and an open outlet end containing a catalytically active coating containing at least one storage material, wherein at least 60% by weight of the storage material, based on its total tmenge, is present in the walls between inlet and outlet channels, as well as at least 50 wt .-% of the storage material, based on the total amount, in a first, upstream zone in Wandflussfiltersubstrat present, which extends from the inlet end to the outlet end and the length of a maximum of 2 / 3 corresponds to the length of the wall flow filter substrate.
For the purposes of this document, "discontinuous λ" is understood to mean that during the mode of operation of the component according to the invention, an approximately constant λ value is not controlled, but periodic changes in the air ratio λ are set. Such conditions are given, for example, when there is a periodic change of oxidizing ("lean") and reducing ("rich") exhaust gas conditions ("rich / lean change") on the wall flow filter substrate coated according to the invention, ie the air ratio is periodically between a value λ> 1 and a value λ <1 changes. Both the cycle times of the rich / lean changes and the maximum deviations in the λ value (Δλ) can vary greatly. In a particularly preferred embodiment of the method, the air ratio changes between a
The advantages of the catalytically active particulate filter according to the invention are particularly evident when the air ratio λ deviates more strongly from λ = 1 in a transient operating state of the engine. In this case, the oxygen storage capacity of the storage material is used to dampen the deviations. If effectively less storage material is available, the oxygen buffer required for damping from the storage material is lower, and undesired pollutant breakthroughs through the exhaust gas purification component occur earlier.
Furthermore, it is customary to use the oxygen storage capacity of an exhaust gas purification component as a measure of its catalytic activity and thus to provide the on-board diagnostics (OBD) prescribed by law for vehicles with on average stoichiometric gasoline engines. In this case, a change between rich and lean air / fuel mixture is deliberately set, thereby determining the oxygen storage capacity of the exhaust gas purification component. If the theoretically existing oxygen storage capacity of the component is systematically insufficiently utilized, this makes the analysis of the data available in the OBD more difficult.
The catalytically active particulate filter according to the invention is advantageously used such that the air ratio λ periodically changes between the
The catalytically active particulate filter according to the invention contains a wall-flow filter substrate and a catalytically active coating containing a storage material which has a gradient of the storage material concentration and / or the total coating amount, the highest concentration of the storage material lying on the upstream side in the longitudinal direction of the component. This is designed so that at least 60 wt .-% of the storage material, based on the total amount, is present in the walls between inlet and outlet channels, wherein at least 50 wt .-% of the storage material, based on the total amount, in a first, upstream Zone present, which extends from the inlet end to the outlet end and whose length corresponds to a maximum of 2/3 of the length of the Wandflussfiltersubstrates.

Exhaust gases of gasoline engines, which are operated with an average stoichiometric air / fuel mixture, have with a periodic change between 1 ≤ λ ≤ 1.05 in lean and 1 ≥ λ ≥ 0.95 in the grease a relatively small width of the set air range. In particular, a particle filter whose catalytically active coating contains an oxygen-storing material is suitable here. As such, a cerium-zirconium mixed oxide is preferably used. In particularly preferred embodiments, the cerium-zirconium mixed oxide is doped with further rare earth metal oxides selected from the group consisting of yttria, lanthana, praseodymia, neodymia, and mixtures thereof.
On the oxygen-storing material preferably small amounts of a noble metal such as platinum, palladium, rhodium, ruthenium and / or gold are applied. In addition, the coating may contain further noble metals selected from the group consisting of platinum, palladium, rhodium, ruthenium, gold or mixtures thereof, which may preferably be applied to a further high-surface-area, high-melting carrier oxide, for example aluminum oxide, cerium oxide, zirconium oxide or mixtures thereof ,
Exhaust gases of diesel engines or gasoline engines, which are operated with predominantly lean air / fuel mixture, have a periodic change between 1 ≤ λ ≤ 20 in the lean and 1 ≥ λ ≥ 0.85 in the grease, the lean phase in the control cycle by several Seconds longer than the fat phase. In this case, the air ratio thus varies over a relatively large range. The particle filter according to the invention must therefore have excellent oxidation catalytic properties and at the same time excellent reduction catalytic properties. A particulate filter according to the invention, whose catalytically active coating contains a nitrogen oxide storage material, which preferably contains one or more nitrogen oxide storage components which are selected from the group consisting of the oxides, hydroxides, oxide hydroxides and carbonates of the alkali metals, the alkaline earth metals and the rare earth metal oxide. metals. In order to provide sufficient oxidation catalytic properties, the coating further preferably contains platinum and / or palladium. In order to improve the reduction catalytic properties of the component according to the invention and in particular to promote the NO x reduction to nitrogen after desorption from the nitrogen oxide storage material during the fatty phase, preferred embodiments furthermore contain palladium and / or rhodium.
The catalytically active particulate filter according to the invention is used in such a way that an exhaust gas which is to be scrubbed accordingly is conducted under operating conditions with a discontinuous course of the air ratio λ over a component according to the invention, as described above. By improving the storage efficiency, which is achieved with the inventively graded arrangement of the storage material over the component compared to the homogeneously coated particle filter, it is possible to reduce the total coating amount and thus the exhaust back pressure generated by the component compared to a conventional, memory-material-coated filter with the same storage capacity to reduce. As a result, fuel consumption and performance disadvantages, which are often a consequence of the use of coated particulate filter can be reduced with excellent cleaning effect. Alternatively, the improved storage efficiency allows the use of a smaller filter volume.
Es zeigen:The following figures and examples are intended in particular to further illustrate the catalytically active particle filter. Show it:
To prepare the coating suspension, the lanthanum stabilized alumina and the cerium / zirconium mixed oxides were suspended in water. With stirring, first strontium hydroxide and lanthanum oxide, then rhodium and palladium nitrate solution were fed. The coating suspension thus obtained was ground and introduced into the wall flow filter substrates by a customary coating method (suction / pressure technique) familiar to the person skilled in the art. After application of the coating, the filter substrates were dried in hot air and then calcined at 500 ° C for 2 hours in air.

For the preparation of a comparative example according to the prior art, 80 g / L of the coating suspension described above, based on the volume of the wall flow filter over the entire length of the wall flow filter substrate on the inflow side homogeneously introduced into the wall between inlet and outlet channels.

The filters VPF, PF1 and PF2 prepared as described above were tested on the engine test bench in the real exhaust gas of an engine operated on average stoichiometric air / fuel mixture. First of all a conditioning for 15 minutes at λ = 0.95, the operating point of the engine was chosen so that the exhaust gas temperature at the inlet of the filter about 600 ° C and the space velocity of the exhaust gas was about 200 kg / h. After conditioning, the oxygen storage capacity of the coated filters was determined. For this purpose, a so-called "jump test" was performed, wherein the air ratio λ was varied between 0.96 and 1.04 ("λ jump"). The operating point of the engine was chosen so that the exhaust gas temperature at the inlet of the filter was 470 ° C and the space velocity of 60 kg / h. In this test, the stored oxygen amount was averaged over several fat-lean jumps. The method for carrying out and evaluating such "λ jump tests" is known in the art and is familiar to the person skilled in the art of three-way catalysis.
Thus, the results obtained initially by simulation calculations were confirmed in tests on the engine test bench and a significant improvement in the storage efficiency of the filter according to the invention over conventional, homogeneously coated filters can be detected.
