Description
The subject of the present application is a method and a system for monitoring a laser structuring process for forming isolation trenches in a solar module.
Photovoltaic systems or solar modules include a plurality of solar cells that convert sunlight into an electric current. The solar cells of a solar module are electrically connected in series. Thin-film solar cells are typically formed on a large-area substrate in common processing steps, wherein each solar cell comprises a first contact layer, a second contact layer and a photovoltaic layer formed between the first contact layer and the second contact layer and converts the sunlight. In order to form separate and electrically isolated solar cells and to connect adjacent solar cells in series, isolation trenches are formed in at least one of the first contact layer, the photovoltaic layer and the second contact layer during the production process of the solar cells. Thus, a superstrate production process typically comprises the following process steps in said sequence of operations: a transparent first contact layer is formed on a transparent substrate and a photovoltaic layer is applied to the first contact layer. Subsequently, first isolation trenches are formed within the photovoltaic layer and the first contact layer. Then, the first isolation trenches are filled with a first insulating material. Second isolation trenches are formed within the photovoltaic layer but not in the first contact layer, wherein the second isolation trenches are formed adjacent to the first insulating material within the first isolation trenches or spatially spaced in a first lateral direction from the first isolation trenches. Instead of second trenches, other second structures, such as isolated holes, may be formed in the photovoltaic layer, wherein the second structures may be formed adjacent to, or spaced apart from, the first insulating material. Then, a second contact layer, which is not normally transparent, is deposited within the second isolation trenches or within the second structures and onto the photovoltaic layer and onto the first insulating material within the first isolation trenches. Lastly, in this sequence, third isolation trenches are formed within the second contact layer and within the photovoltaic layer but not in the first contact layer, with the third isolation trenches adjacent to the second isolation trenches being formed on a lateral side opposite the first isolation trenches or spatially in the first isolation trench lateral direction spaced from the second isolation trenches on a lateral side opposite the first isolation trenches. Other steps, such as filling the third isolation trenches with a second insulating material and applying a second substrate to the second contact layer, may be performed. The first lateral direction is a direction in a plane orthogonal to a direction along a line extending from the transparent substrate to the second contact layer, i. a thickness direction of the solar cell. In a substrate production process, the individual process steps are performed in a reverse order.
The isolation trenches should be narrow, but they should also provide secure isolation of individual solar cells, in particular for the first isolation trenches and the third isolation trenches, or secure electrical contact of the second contact layer to the first contact layer within the second isolation trenches. Such isolation trenches often have a width in the range of 20 microns to 80 microns and a distance to adjacent isolation trenches in the range of 40 microns to 80 microns. Therefore, the isolation trenches are usually formed by laser structuring, wherein the material is removed by evaporation due to the introduced energy. In addition, the different isolation trenches should have the least possible separation from each other to reduce the substrate area, which does not contribute to the photovoltaic conversion. On the other hand, all isolation trenches must be clearly separated from each other.
During laser structuring, a laser beam is directed at the layer that is to be treated. The laser beam has a specific shape on the treated layer with a certain lateral extent, for example an oval or round shape with at least a first diameter. In order to form a trench in the form of a long line, the laser beam and the semi-finished solar module are moved relative to each other. Since the laser beam is usually pulsed and because of the relative movement, the trench formed is in fact a series of holes which substantially have the shape of the laser beam in plan view and overlap at least partially.
However, two typical errors can occur in laser structuring: First, the patterned trench may be too wide, so that different trenches are not clearly separated. Second, some holes of the patterned trench may be too narrow and may not overlap with adjacent holes of the same trench, therefore the trench does not actually separate and electrically isolate adjacent solar cells. Such defects may occur by chance, ie, by a temporary defect in a laser beam generator, or they can be caused by a drift (change with time) of parameters of the laser beam generator.
Typically, offline error detection tests, which include optical inspection or electrical measurements, are performed outside of a device for performing the laser patterning operation. However, these tests are only randomly performed, they are complex and complex when z. B. recorded with a camera images must be evaluated, and rarely provide the opportunity for post-processing to fix the error.
The object of the present invention is to provide a method and a system for monitoring a laser structuring process for forming isolation trenches in a solar module, which is simple and fast and offers the possibility of correcting an error and determining a drift of parameters within the laser beam generation system.
This object is achieved by the method according to
The method according to the invention comprises the steps of providing a semi-finished solar module, forming an isolation trench illuminating a region of the semi-finished solar module on a first surface of the semi-finished solar module, detecting an amount of light on a second surface of the semi-finished solar module, which is transmitted through the illuminated region of the semi-finished solar module , and evaluating the formed isolation trench in the illuminated area. The semi-finished solar module comprises a stack of functional layers on a transparent substrate, the stack of functional layers comprising at least one of the following layers: a first contact layer, a photovoltaic layer and a second contact layer. That is, the stack of functional layers may include only the first contact layer or may include the first contact layer on the transparent substrate and the photovoltaic layer on the first contact layer, or may comprise the first contact layer on the transparent substrate, the photovoltaic layer on the first Contact layer and the second contact layer on the photovoltaic layer included.
The isolation trench is formed within at least one layer of the stack of functional layers with a laser beam which ablates the at least one layer of the stack of functional layers in the region of the isolation trench. At least the transparent substrate remains essentially untreated. The formed isolation trench may be a continuous trench which extends from one lateral end of the semi-finished solar module to the opposite lateral end of the semi-finished solar module. Thus, the isolation trench has a first extent along a first lateral direction, the first lateral direction extending from one lateral end of the semi-finished solar module to the opposite lateral end of the semi-finished solar module, and a second extension in a second lateral direction orthogonal to the first lateral direction. The first lateral direction and the second lateral direction define a plane that extends parallel to the first surface of the semi-finished solar module.
The first extension is also called the length of the isolation trench, while the second extension is also called the width of the isolation trench. The width of the isolation trench may vary over the length of the isolation trench due to variation in the laser beam properties or variations within the abraded layer of the stack of functional layers, e.g. B. variation of the crystal structure, vary. A third extension of the isolation trench is also referred to as the depth of the isolation trench and measured in a third direction orthogonal to the first lateral direction and the second lateral direction. As a rule, the isolation trench extends completely through the at least one layer to be removed of the stack of functional layers, ie the depth of the isolation trench is equal to the thickness of the at least one layer. The However, the depth of the isolation trench may also be less than or greater than the thickness of the at least one layer, and may also vary over the length of the isolation trench, for similar reasons as stated for the width variations. For example, residues of the at least one layer may remain if the laser beam has not completely removed the at least one layer. The isolation trench according to the present invention may also be a structure having a first extent that is shorter than the extent of the semi-finished solar module from one lateral end to the opposite lateral end. That is, the isolation trench may also be a small structure isolated from other structures arranged in a line along the first lateral direction. In any case, the isolation trench extends from a surface of the stack of functional layers toward the transparent substrate.
After formation of the isolation trench, an area of the semi-finished solar module is illuminated on a first surface of the semi-finished solar module. "After formation of the isolation trench" means that the isolation trench is formed at least in the illuminated area before lighting. That is, the step of forming the isolation trench and the step of lighting are successively performed with respect to a certain area of the semi-finished solar module. However, while a first area is being illuminated, the isolation trench may be concurrently formed in a second area of the semi-finished solar module. The illuminated area covers at least a part of the isolation trench in the first lateral direction and the entire isolation trench and an adjacent area in the second lateral direction. Thus, the length of the illuminated area measured along the first lateral direction may be less than, equal to or greater than the length of the isolation trench, while the width of the illuminated area measured along the second lateral direction is greater than the width of the isolation trench. For example, the width of the illuminated area is 36% greater than the width of the isolation trench. The light used for the illumination preferably has a small emission angle and is particularly preferably a bundle of parallel light beams.
The first surface of the semi-finished solar module may be the surface to which the laser beam is incident or may be the opposite surface of the semi-finished solar module. The laser beam may strike the semi-finished solar module at the side where the transparent substrate forms the surface of the semi-finished solar module, or at the side where the stack of functional layers is at the surface.
On a second surface of the semi-finished solar module, which is the opposite surface of the semi-finished solar module with respect to the third direction, an amount of light is detected, which is transmitted through the illuminated area of the semi-finished solar module. A device for detecting light is arranged on the same optical axis as a lighting device. That is, the semi-finished solar module is transilluminated orthogonally. The detected amount of light is a value representing the amount or intensity of the light transmitted through the semi-finished solar module, as opposed to an image containing a lateral distribution of the transmitted light. Therefore, only this one value needs to be evaluated according to the present invention and not a whole picture as in the prior art.
As known in the art, the light may be focused or otherwise illuminated for illumination prior to reaching the first surface of the semi-finished solar module, and the light transmitted through the semi-finished solar module may also be focused or otherwise treated before the device detects Light reaches.
Subsequently, the detected amount of light is compared with at least one reference value in order to evaluate the isolation trench formed in the illuminated area. The reference value represents a width of the isolation trench or a width and a length of the isolation trench in the illuminated area, for which the isolation trench fulfills the requirements of good functionality. For example, the reference value may correspond to a lower threshold of the width of the isolation trench. If the detected amount of light is less than this reference value, the isolation trench may be too narrow in the illuminated area, i. H. not wide enough to be rated. On the other hand, the reference value may correspond to an upper threshold of the width of the isolation trench. If the detected amount of light is higher than this reference value, then the isolation trench in the illuminated area as too broad, d. H. not narrow enough to be rated. As can be seen, the detected light quantity is preferably compared with two reference values, in particular with a lower threshold value and an upper threshold value, which results in a good evaluation of the isolation trench in the illuminated area with respect to a suitable width of the isolation trench.
The reference values are z. B. by illuminating and detecting the light for isolation trenches, which are evaluated by analysis of recorded images of the isolation trench or by measuring the width of the isolation trench with other techniques according to the prior art.
If the isolation trench is rated as non-compliant with the requirements in the illuminated area, the isolation trench in this area can be reworked. For example, the step of forming the isolation trench may be repeated if the first formed isolation trench is too narrow.
B. eine Leuchtdiode (LED).The light used for illumination comprises a first wavelength for which the transparent substrate and all non-ablated layers of the stack of functional layers are transparent and at least one layer of the ablated stack of functional layers is opaque. The terms "transparent" and "opaque" do not refer to the absolute transparency or opacity, but mean that the transparent substrate and all non-ablated layers of the stack of functional layers have a transmittance for the first wavelength that is significantly higher than that of at least one ablated layer of the stack of functional layers. Preferably, a difference between these two transmittances is greater than 0.2. In a solar cell, the first wavelength is preferably in the range of 300 nm to 900 nm. Therefore, any light source that generates light of at least one wavelength in that range can be used to illuminate the semi-finished solar module, for example, "white" light of a normal lamp , But it can also be used a light source that emits only light of a specific first wavelength, z. B. a light emitting diode (LED).
In a specific embodiment, the semifinished solar module is illuminated with light of two different wavelengths in separate substeps to obtain further information about different layers of the stack of functional layers, using the spectral information obtained by detecting amounts of light of the transmitted light of both wavelengths , The semi-finished solar module is illuminated in two sub-steps with light, wherein the light used for illumination in a second sub-step no light with a first wavelength of the light used for illumination in a first sub-step or the light used for illumination in a first sub-step no light with a second wavelength of the light used for illumination in a second sub-step should contain. Preferably, light from two different LEDs is used. The functional layer comprises at least two distinct layers wherein at least one layer of the stack of functional layers in the region of the isolation trench is ablated, and wherein at least one layer of the stack of functional layers being ablated or at least one layer of the stack of functional layers not ablated , has a different transmittance for first wavelength light and second wavelength light. Different degrees of transmission mean that the respective layer changes from transparent to opaque or vice versa.
If at least one layer of the stack of functional layers that is not being abraded changes its transmittance between the first wavelength and the second wavelength, information about damages, such as holes or scratches, within the at least one layer that is not ablated can be obtained caused by the removal of at least one other layer. This can be z. Example, in inspection of a formed within the photovoltaic layer, but not in the first contact layer, formed isolation trench.
In another example, at least two layers of the stack of functional layers are removed, wherein at least a first layer of the functional layer stack changes its transmittance between the first wavelength and the second wavelength and at least a second layer of these at least two layers does not change its transmittance. That is, for the first wavelength, all non-ablated layers of the stack of functional layers are transparent, and the at least one first layer and the at least one second layer are opaque. For the second wavelength, the transparent substrate and the at least one first layer are transparent and the at least one second layer is opaque. Thus, residues of the first layer can be detected in the isolation trench. This can be z. B. carried out during inspection of an insulation trench formed within the photovoltaic layer and within the first contact layer.
The first wavelength may be, for example, in the range of visible light, ie between 400 nm and 700 nm, while the second wavelength, for example in the range of infrared light, ie between 780 nm and 1 mm, or in the range of ultraviolet light, ie between 10 nm and 380 nm, can lie.
A similar technique can be used to evaluate a material that is filled into an isolation trench formed. This can be z. B. be a photoresist, which is filled in the prior art in a first isolation trench. The material has a first transmittance for light at a third wavelength for which at least one ablated layer of the stack of functional layers is opaque and the transparent substrate and all non-ablated layers of the stack of functional layers are transparent. The third wavelength can be equal to the first or the be the second wavelength described above or differ from them. The first transmittance of the material differs from a second transmittance that characterizes a layer stack that contains the transparent substrate and all layers of the stack of functional layers that are not ablated. Preferably, the second transmittance is greater than the first transmittance such that the amount of transmitted light is substantially equal to the first transmittance of the material, which depends on the type of material, the material quality and the material thickness. The area of the semi-finished solar module is illuminated with the material following the step of filling the isolation trench using light of the third wavelength for illumination. Subsequently, the detected amount of light is used to assess the material properties.
In a preferred embodiment, the laser beam used to form the isolation trench is relatively moved across the first or second surface of the semi-finished solar module, and the illumination device and the light sensing device become relatively uniform over the first or second surfaces of the semi-finished one Solar module moves. That is, the laser beam as well as the lighting device and the light detecting device can be moved while the semi-finished solar module is stationary, or the semi-finished solar module is moved while the laser beam and the lighting device and the light detecting device are stationary. Nevertheless, it is also possible that the semi-finished solar module on the one hand and the laser beam and the lighting device and the device for detecting light on the other hand be moved, wherein a relative movement is given. In either case, the steps of illuminating, detecting, and evaluating are performed for a plurality of regions arranged along the extent of the isolation trench along the first lateral direction. In other words, an isolation trench formed by a relatively moving laser beam is examined and evaluated by repeated illumination and detection and evaluation for a plurality of areas, each of these areas preferably being adjacent to another area or partially overlapping with adjacent areas. This way, the entire isolation trench can be monitored.
Preferably, the lighting device and the device for detecting light follow the laser beam at a fixed distance. That is, the light beam impinges on the semi-finished solar module at a fixed distance from the laser beam, such that for each time interval the fixed distance between a region of the semi-finished solar module in which the isolation trench is formed during the time interval and a region of the semi-finished solar module, in which the light impinges for illumination is given. This distance can be in the range of 5 mm to 20 mm.
As the lighting device and the light sensing device are moved, a continuous series of detected amounts of light, i. H. a signal curve representing the change in the detected amount of light via the position of said devices can be detected. The continuous sequence of the detected amounts of light allows temporal monitoring of the isolation trench and thus offers the possibility to detect a total failure of the laser beam, an increased occurrence of defects in the isolation trench or a drift of parameters of the laser beam and counteract this. For this purpose, a further statistical evaluation routine is performed, such as the determination of an average value, a smallest value or a largest value of the detected light quantity for a specific period of time in the evaluation step. The method further comprises a step of changing parameters of a device for generating the laser beam when one of said events occurs and the need for a parameter change is detected by the statistical evaluation routine.

A system for monitoring a laser structuring process for forming an isolation trench in a solar module according to the present invention comprises a device for generating a laser beam, a lighting device for illuminating a region of the semi-finished solar module, a device for detecting a quantity of light and a device for evaluating the isolation trench formed. The device for generating a laser beam is suitable for forming an isolation trench within at least one layer of the stack of functional layers of a semi-finished solar module by removing the at least one layer of the stack of functional layers in the region of the isolation trench. The stack of functional layers comprises at least one of the following layers: a first contact layer, a photovoltaic layer and a second contact layer, and is arranged on a transparent substrate. The lighting device is suitable for illuminating a region of the semi-finished solar module on a first surface of the semi-finished solar module. The illuminated area covers at least a part of the isolation trench in a first lateral direction and the entire isolation trench and an adjacent area in a second lateral direction orthogonal to the first lateral direction. The lateral directions are described above.
The device for detecting a quantity of light is suitable for detecting a quantity of light, which is transmitted through the illuminated area of the semi-finished solar module, on a second surface of the semi-finished solar module. The second surface is the surface of the semi-finished solar module facing the first surface. The first surface and the second surface extend in a plane that is orthogonal to the thickness of the solar module. The device for detecting a quantity of light is arranged on the same optical axis as the lighting device and can, for. B. include a photometer or a photo sensor or multiple photo sensors for light detection.
The evaluation device is suitable for evaluating the isolation trench formed in the illuminated area by comparing the detected amount of light with a reference value. For this purpose, the evaluation device one or more thresholds, z. B. a lower threshold and an upper threshold, which are recorded in a memory unit, a comparison unit and an output unit for outputting a signal, at least when a violation of one of the thresholds has occurred.
B. Linsen, enthalten. The illumination device is suitable for emitting light of a first wavelength for which the transparent substrate and all non-ablated layers of the stack of functional layers are transparent and at least one ablated layer of the stack of functional layers is opaque. For example, the lighting device may be a normal lamp that emits "white" light, or a light emitting diode that emits light of a certain wavelength. The illumination device preferably generates light with a small emission angle and particularly preferably a bundle of parallel light rays. For this purpose, the lighting device and optical elements, for. As lenses included.
In one embodiment, the illumination device is adapted to emit light having a first wavelength and light having a second wavelength different from the first wavelength. Preferably, at least one layer of the stack of functional layers for the second wavelength has a completely different transmittance than for the first wavelength, i. H. it changes from transparent to opaque or vice versa. In one example, the first wavelength is in the range of visible light and the second wavelength in the infrared range or in the UV range.
In a preferred embodiment, the system comprises a transport device for realizing a movement of the device for generating a laser beam relative to the first lateral direction over the first or the second surface of the semi-finished solar module and for realizing a movement of the illumination device and the device for detecting the light in FIG the same way as the device for generating a laser beam relative to the first or second surface of the semi-finished solar module. This transport device may for example be a conveyor belt or a plurality of rollers or shafts, wherein the transport device moves a semi-finished solar module along the first lateral direction within the system so that the semi-finished solar module via a laser beam generated by the apparatus for generating a laser beam and through moves a light beam emitted by the lighting device. The apparatus for generating a laser beam, the lighting apparatus and the apparatus for detecting a quantity of light may be stationary within the system or also move.
The illumination device is preferably suitable for emitting light continuously over time, and the device for detecting a quantity of light is likewise preferably suitable for detecting light continuously over time. Furthermore, the evaluation device is suitable for evaluating a continuous sequence of detected amounts of light. Thus, if the semi-finished solar module on the one hand and the lighting device and the device for detecting a quantity of light are moved relative to each other, the isolation trench in a plurality of illuminated areas, d. H. be evaluated continuously over a long length, with defects of the isolation trench and / or a drift of at least one of the evaluated parameters of the isolation trench, d. H. a slow change, can be detected reliably and quickly.
In a specific embodiment, the device for generating a laser beam and the illumination device are within a device for performing a Laser structuring process arranged so that they have along the first lateral direction at a first distance from each other. This first distance is preferably in the range of 5 mm to 20 mm, more preferably in the range of 5 mm to 15 mm and is z. B. 10 mm. This distance is set for a particular laser structuring operation. Thus, a defect in the isolation trench after its formation is detected very quickly.
In a preferred embodiment, the semi-finished solar module is transported within a device for performing a laser patterning operation in a first direction along the first lateral direction in a first time period and in a second direction along the first lateral direction in a second time period, the second direction opposite to first direction runs. The first direction and the second direction may also be referred to as the positive and negative directions along the first lateral direction. That is, to form a plurality of isolation trenches within the semi-finished solar module, the semi-finished solar module first moves in the first direction across the laser beam and then in the second direction, forming an isolation trench, respectively. Between these two steps of laser structuring, the semi-finished solar module is moved along the second lateral direction orthogonal to the first lateral direction defining a plane parallel to the first surface of the semi-finished solar module. In order to evaluate isolation trenches formed in both directions, a first illumination device and a first device for detecting light along the first lateral direction are arranged on a first side of the device for generating a laser beam, and a second illumination device and a second device for detecting light are provided a second side of the laser beam generating device disposed along the first lateral direction, the second side being opposite to the first side.
The system may further comprise a memory device for storing a position of a region of the semi-finished solar module for which a defect of the isolation trench is determined by the evaluation device. The stored information can later be used to rework the isolation trench at this position. The position is relative to a reference point on the semi-finished solar module, z. B. a corner of the semi-finished solar module.
The system may further comprise a control device for controlling the device for generating a laser beam according to a result supplied by the evaluation device. Thus, at least one of the parameters of the laser beam can be changed or corrected if a change of the parameters is detected by the evaluation device. Furthermore, the control device can also control the transport device.
The system may also include a suction device adapted to extract gases and particles from a patterning process from the environment of the semi-finished solar module. The suction device is preferably arranged on a second side of the semi-finished solar module, wherein the transparent substrate on the first side forms the surface of the semi-finished solar module and the second side of the first side opposite.
