Description
The present invention relates to a charging device for charging a high-voltage battery of a motor vehicle. The invention further relates to a method for charging a high-voltage battery of a motor vehicle by means of a generic charging device.
Various charging devices are known that are designed to charge high-voltage batteries in motor vehicles. A basic distinction is made between stationary and mobile charging stations and between simple and fast charging stations. Stationary charging stations are basically anchored to a foundation at a location and are usually electrically coupled to the local power grid to provide the required electrical energy. Mobile charging devices can be set up flexibly in different locations and often have a battery storage unit to provide the required electrical energy. Fast charging stations differ from simple charging stations in the charging power that can be achieved and thus in the reduced charging times for the high-voltage batteries. In addition, fast charging stations are more expensive to purchase than simple charging stations and place greater demands on the power grid to operate at their maximum charging power.
Diese Verluste fallen überwiegend als Verlustwärme an.Known charging devices have power electronics to provide the charging current for charging the high-voltage battery. The power electronics can be used to transform the voltage provided by the power source and to control or regulate the charging current and thus the charging power in order to avoid damage to the high-voltage battery. This results in high switching losses, which can often reach values between 6 kW and 10 kW in fast charging stations. These losses are mainly generated as heat loss.
Conventional charging stations have liquid cooling to dissipate the waste heat. For example, a housing for the power electronics has cooling liquid channels through which cooling liquid can be passed to cool the housing. The waste heat from the power electronics can thus be dissipated via the housing to the cooling liquid and can be carried away from the housing via the cooling liquid.
Liquid cooling systems have the disadvantage that they are particularly complex to manufacture and therefore very costly, as they require a large number of different components. In particular, a branched pipe system with two fluid-separated cooling circuits, one or more coolant pumps to pump the coolant, several temperature sensors, coolant containers to store the coolant, a heat exchanger with a fan to cool the heated coolant, a control device and several liters of coolant are required.
Air cooling could be used as a replacement for liquid cooling. However, inductive charging stations with liquid cooling already have the problem of high operating noise, especially in the charging station's power electronics. To achieve the same cooling performance as liquid cooling, air cooling requires a much stronger air flow than the liquid flow of liquid cooling. Accordingly, air cooling has a significantly higher noise emission than comparable liquid cooling and is therefore rarely used in charging stations for high-voltage batteries. In addition, the legislature is imposing increasingly strict regulations on permissible noise emission limits for charging stations, especially when installed in urban areas, so that the trend in the development of charging stations for high-voltage batteries is towards noise avoidance, noise insulation and noise compensation.

It is therefore the object of the present invention to eliminate or at least partially eliminate the disadvantages described above in a charging device for charging a high-voltage battery of a motor vehicle. In particular, it is the object of the present invention to create a charging device and a method for charging a high-voltage battery of a motor vehicle, which ensure cooling of the power electronics in a simple and cost-effective manner and at the same time avoid exceeding the permissible noise emission limits.

An operating state of the blower device is determined within the scope of the invention by operating parameters of the blower device, such as the rotor speed, power consumption, motor temperature, the aging state of the blower device or the like. The aging state of the blower device can, for example, take into account the total running time and/or the total mileage and/or the age of the blower device. According to the invention, it is preferred that additional environmental parameters of the blower device, such as ambient temperature, air humidity, air pressure or the like, are taken into account when determining the operating state of the blower device.
The noise emission caused by the operation of the blower device depends on the operating state of the blower device. This dependency is defined in the noise emission map. Accordingly, a theoretical noise emission of the blower device can be determined on the basis of the operating state of the blower device and the noise emission map, without the need for an acoustic measuring device. Ideally, the theoretical noise emission corresponds to an actual noise emission of the blower device. A difference between the theoretical noise emission and the actual noise emission can arise, for example, as a result of wear and tear on the blower device or environmental factors that are not taken into account. The noise emission map can be determined, for example, by laboratory tests, model calculations or the like. The noise emission map is also preferably calibrated specifically for the respective charging device when the charging device is put into operation, for example to take manufacturing tolerances into account. It is particularly preferred that the noise emission map additionally takes into account operating noises of other components of the charging device, such as the power electronics, depending on the operating state of the respective component, so that the compensation noise is designed to compensate for a theoretical total noise emission of the charging device.
The noise compensation device is designed to generate the compensation noise and has the frequency generator for generating the electronic coding of the compensation noise and at least one loudspeaker for outputting the compensation noise based on the electronic coding. An electrical coding is understood to mean an electrical signal which can be converted into an acoustic signal, namely the compensation noise, by means of the loudspeaker. The loudspeaker is preferably arranged on a side of the charging device which faces away from the motor vehicle when the charging device is in the set-up state. The noise compensation device preferably has several loudspeakers which are preferably arranged at a distance from one another at different locations, in particular different sides of the charging device.
The compensation noise is preferably designed to achieve the maximum possible compensation of the theoretical noise emission. The compensation noise preferably has a phase shift of 180° to the theoretical noise emission.
The volume sensor preferably has a microphone. The microphone is preferably designed to detect a sound pressure. The microphone can be used to quantitatively detect an overall noise emitted by the charging device. The noise compensation device is designed to cause a change in the sound pressure of the emitted overall noise by slightly varying the compensation noise and to control or regulate this change in such a way that the overall noise has a minimum sound pressure. In this way, a readjustment of the noise compensation device can be achieved. The noise compensation device is preferably designed to carry out such an adjustment of the noise compensation at predetermined intervals, such as once or twice during a charging process, every ten minutes or in response to a change in the operating state of the blower device, for example due to an upper temperature limit being exceeded. This has the advantage that a particularly noise-reduced operation of the charging device is ensured using simple means and in a cost-effective manner.
A charging device according to the invention has the advantage over conventional charging devices that charging, in particular rapid charging, of the high-voltage battery of the motor vehicle is ensured using simple means and in a cost-effective manner while complying with statutory noise emission regulations. By replacing the water cooling with air cooling, the manufacturing costs and operating costs of the charging device are significantly reduced compared to conventional water-cooled charging devices. The higher operating noise of the blower device compared to water cooling can be compensated by means of the noise compensation device in such a way that the total noise emission of the charging device according to the invention does not exceed the total noise emission of a comparable water-cooled charging device, in particular during a quick charging process or high-performance charging process.
According to a preferred further development of the invention, in a charging device, the noise emission characteristic map can be designed as a three-dimensional noise emission characteristic map, wherein the noise compensation device has a plurality of loudspeakers distributed over the charging device, and wherein the frequency generator is designed to generate an individual electronic coding for each loudspeaker depending on the noise emission characteristic map of the blower device and the current operating state of the blower device. A three-dimensional noise emission characteristic map is understood to mean a spatial noise emission characteristic map which defines the noise emissions for defined points in space depending on the operating state of the blower device. In other words, the noise emission characteristic map describes the operating state-dependent noise emissions for points in space. The at least one point in space at which the at least one loudspeaker is arranged is preferably used as the basis for generating the electronic coding of the compensation noise. This has the advantage that particularly noise-reduced operation of the charging device is ensured using simple means and in a cost-effective manner.
It is preferred according to the invention that the noise emission map takes into account, as operating states of the blower device, a rotor speed of a rotor of the blower device and/or a motor temperature of a motor of the blower device and/or the air flow temperature of the air flow generated by the blower device and/or an air pressure of the air flow at one or more locations within the charging device and/or an air humidity of an environment of the charging device and/or an ambient temperature of the environment of the charging device and/or an ambient pressure of the environment of the charging device. These factors have a direct or indirect effect on the noise emission of the blower device and can be determined, for example, by means of control electronics of the blower device, via appropriately designed sensors, such as temperature sensors, pressure sensors, flow sensors, humidity sensors or the like, and via a communication interface, for example a data interface to an external weather data source. This has the advantage that a particularly precise theoretical fan noise can be determined using simple means and in a cost-effective manner, thus ensuring particularly noise-reduced operation of the charging device.
In a particularly preferred embodiment of the invention, it can be provided in a charging device that the charging device is designed to adapt the noise emission map depending on the determined volume levels. The charging device is preferably designed to distinguish a system-related volume change, such as due to wear or contamination of the blower device, from a temporary volume change, such as due to temporary construction noise or street noise. The modified noise emission map thus enables the determination of a theoretical blower noise that is closer to the actual blower noise than when using the unchanged noise emission map. In this way, for example, current wear of the blower device can be taken into account when generating the compensation noise. The noise emission map is preferably adapted using artificial intelligence. The charging device also preferably has a data interface for transmitting and/or receiving a modified noise emission map. In this way, the noise emission maps of charging devices that do not have a microphone can be adapted. This has the advantage that particularly noise-reduced operation of the charging device is ensured using simple means and in a cost-effective manner.
Preferably, the charging device is designed to compare the determined volume with a volume threshold value specific to the respective operating states of the blower device, wherein the charging device is further designed to issue an error alarm if the determined volume exceeds the volume threshold value depending on the operating state of the blower device. The volume threshold value is preferably set depending on a legally prescribed noise emission limit value and is preferably lower than the noise emission limit value. Exceeding the volume threshold value can have various causes, such as wear or contamination of the blower device or a defect or a malfunction of the noise compensation device. According to the invention, the error alarm can be issued in different ways, for example as a signal to a central control center for controlling the charging device, as an output of an optical and/or acoustic signal at the charging station, as an entry in an error memory of the charging device or the like. It is preferred that the error alarm comprises an audio recording of the noise emission of the charging device. Preferably, the error alarm is only issued when the volume threshold is exceeded for a predefined period of time, for example one or more minutes. This has the advantage that wear or malfunctions of the charging device can be reliably drawn to attention using simple means and in a cost-effective manner. The charging device can still be operated and maintenance or repair of the charging device can be scheduled in good time.
According to a preferred embodiment of the invention, the charging device is designed to compare the determined volume with a volume threshold value specific to the respective operating states of the blower device, wherein the charging device is further designed to change a rotor speed of the blower device if the determined volume exceeds the volume threshold value depending on the operating state of the blower device. By changing the rotor speed, noise emissions from the blower device can be changed. Thus, for example, resonance noises, which have their maximum at a certain speed, or speed-dependent friction noises can be reduced. The change in the rotor speed can be carried out according to the invention by increasing the rotor speed and/or reducing the rotor speed, wherein an increase in the rotor speed is preferred according to the invention to avoid overheating of the charging device. The rotor speeds are preferably increased and reduced alternately in order to provide an intended cooling performance on average and to avoid excessive energy consumption due to overcooling of the charging device. It is also preferred that the change in the rotor speed takes place within a predetermined rotor speed range, for example +/- 25%, particularly preferably +/- 10%, of the original rotor speed. This has the advantage that particularly noise-reduced operation of the charging device is ensured using simple means and in a cost-effective manner.
The charging device particularly preferably has an air outlet for discharging the air flow heated by the power electronics, with the loudspeaker being arranged in the area of the air outlet. The loudspeaker is preferably arranged in front of a ventilation panel, a ventilation grille or the like in the direction of flow of the air flow and is thus protected from external influences. The air outlet usually results in a particularly high level of noise emission in air-cooled devices, so that compensation of the fan noise can be carried out particularly effectively at this point. This has the advantage that particularly noise-reduced operation of the charging device is guaranteed using simple means and in a cost-effective manner.
According to the invention, it is preferred that the charging device is designed for wired charging of the high-voltage battery. A conventional, in particular multi-pole charging cable can preferably be used for this purpose. Such charging cables exist in different designs with different plug shapes and are already used in conventional charging stations. It is also preferred that the charging device is not designed for induction charging. Accordingly, it is preferred that without using the blower device, the operating noise of the blower device exceeds the operating noise of the power electronics of the charging device. This has the advantage that particularly noise-reduced operation of the charging device is ensured using simple means and in a cost-effective manner.
- - Electrical coupling of the charging device to the motor vehicle,
- - Charging the high-voltage battery using the charging device,
- - Operating the charging device’s fan to cool the charging device’s power electronics and
- - Operating the noise compensation device to generate a compensation noise based on the noise emission map of the blower device and the current operating state of the blower device.
The charging device is preferably electrically coupled to the motor vehicle by means of a charging cable. For this purpose, the motor vehicle has, for example, a charging socket. The charging device preferably has one or more charging sockets, in particular of different designs. The high-voltage battery is charged by means of the power electronics of the charging device. Charging preferably takes place in accordance with rapid charging or high-performance charging. The blower device is operated to prevent overheating of the components of the charging device, in particular the power electronics, which generate a particularly high level of waste heat. An air flow is generated by means of the blower device. Fresh air is sucked in and guided through a housing of the charging device. Waste heat from the components of the charging device, such as the power electronics, is released into the air flow. The air flow is then guided out of the housing. This creates blower noises that depend on the operating state of the blower device. To compensate for the blower noise, the noise compensation device determines the operating state of the blower device, compares this with the noise emission map to determine a theoretical blower noise and generates a corresponding compensation noise, preferably with a phase shift of 180° to the theoretical blower noise. Preferably, in this context, a volume of an overall noise of the charging device is also determined and the compensation of the fan noise is varied until the overall noise has a minimum, preferably a local minimum.
The method according to the invention for charging a high-voltage battery of a motor vehicle results in all the advantages that have already been described for a charging device for charging a high-voltage battery of a motor vehicle according to the first aspect of the invention. Accordingly, the method according to the invention has the advantage over conventional methods that charging, in particular rapid charging, of the high-voltage battery of the motor vehicle is ensured using simple means and in a cost-effective manner while complying with statutory noise emission regulations. By using a charging device according to the invention in which water cooling is replaced by air cooling, charging can be carried out with reduced operating costs. The operating noise of the blower device, which is higher than that of water cooling, is compensated by the noise compensation device in such a way that the total noise emission when carrying out the method according to the invention does not exceed the total noise emission when carrying out a conventional method with a conventional water-cooled charging device, in particular during a rapid charging process or high-performance charging process.
