Description
The present application relates to a molding tool for producing a molded skin for a vehicle interior trim part. The present application also relates to a method for producing a molded skin for a vehicle interior trim part.
Vehicle interior trim parts such as parts of instrument panels that have molded skins are known from the prior art. A rotational molding or slush process, for example, can be used to produce such molded skins. In the typical slush process, a powdered thermoplastic (e.g. PVC, TPU or TPE) is poured into a powder box. The powder box is docked to a heated bowl (normally a nickel bowl made in the electroplating process) and the powder is distributed on the heated bowl by means of rotation around an axis, which is arranged, for example, in a dividing line between bowl and powder box. Part of the thermoplastic plastic powder melts due to the thermal energy of the shell, while excess plastic powder falls back into the powder box. The melting plastic powder, on the other hand, sticks to the mold surface, gels and then forms the molded skin. In a further step, the molded skin can be back-foamed and arranged on a plastic carrier. Unwanted local differences in thickness of the molded skin produced in the slush process are usually compensated for during back-foaming, so that the requirements for a homogeneous thickness of the molded skin are not too high. Another common method for producing vehicle interior trim parts, in particular door linings, on the other hand, provides that a plastic film is laminated, laminated or covered directly onto a carrier. In order to prevent differences in thickness of the plastic film from becoming apparent directly on a visible side of the vehicle interior trim part, the plastic film should have a homogeneous thickness.
For example, for the color or haptic coordination of surfaces in the vehicle interior, it would be desirable to use the same surface materials for, for example, foam-backed instrument panels and laminated door panels. However, molded skins produced by means of the slush process cannot usually be used without further ado in a lamination process due to the inhomogeneous thickness distributions due to the process, because in this case undesired unevenness would appear on a surface.
Against the background of the above-mentioned aspects, it is an object of the present application to propose an improved molding tool for producing a molded skin for a vehicle interior trim part. In particular, the proposed molding tool is intended to enable the comparatively simple and inexpensive production of molded skins which, when used at different locations in the vehicle interior and with different further processing processes, meet the highest aesthetic demands in terms of haptics and optics. In addition, it is an object of the present application to propose a correspondingly advantageous method for producing a molded skin for a vehicle interior trim part.
These objects are achieved by a molding tool with the features of
The proposed molding tool is suitable for producing a molded skin for a vehicle interior trim part. The molding tool comprises a heatable mold shell with a mold surface and a sieve for uniformly applying a plastic powder material applied to an upper side of the sieve to the mold surface. The screen can be or can be placed over the mold surface. In addition, the molding tool comprises a movement device which is set up to move the screen relative to the molding surface.
The present application also relates to a method for producing the molded skin for the vehicle interior trim part. In the method, a molding tool as described above or below can be provided. The plastic powder material can then be applied to the top of the screen. Furthermore, the sieve can be moved by the movement device, wherein or as a result of which the plastic powder material passes through the sieve and is used up on the mold surface. In a further step, the molded skin is formed by melting the plastic material on the mold surface. As a rule, the plastic material or at least a part of the plastic material melts here as a result of thermal energy from the heatable shell. This typically causes the plastic material to stick to the mold surface. Furthermore, the plastic material can gel and thereby form the molded skin.
The proposed molding tool and the proposed method can be used to produce molded skins which have a very homogeneous thickness distribution and, in particular, a very smooth rear side. For example, a molded skin can be produced with a thickness variation that is less than 0.1 mm. In particular, a molded skin that is grained on one surface can be produced with a thickness that varies 0.09 mm or less. With thickness is meant here the distance between a peak of the grain on the front of the molded skin and the opposite rear side of the molded skin. Thus, when the molded skins produced are further processed in lamination processes in which the molded skins are applied, for example, to a carrier of a door trim, no undesired unevenness of the molded skin on a visible side of the door trim is evident. For example, in a method for producing a vehicle interior trim part, a molded skin can first be produced as described above or below. The molded skin can then be laminated onto a carrier, in particular a door panel. It can be provided that adhesive is applied to a rear side of the molded skin and / or to a front side of the carrier. In some embodiments, a foam layer is not provided or at least not arranged between the molded skin and the carrier. Here, the molded skins produced with the molding tool meet the highest aesthetic demands in terms of appearance and haptic quality. Because the molded skins produced are suitable for both back-foaming and lamination processes, the proposed molding tool and the proposed method enable the same surface materials, ie similar molded skins, to be used in a variety of different panels in the vehicle interior, which results in a visually and haptically uniform and / or a coordinated impression of the vehicle interior can be achieved. In addition, cost savings can be achieved by using a similar process for the molded skins of different vehicle interior trim parts. For example, with regard to their color tones and surface properties, in particular their grain, molded skins of the same type can be used for a foam-backed dashboard and for a laminated door panel, which creates an aesthetically self-contained impression of the vehicle interior.
In addition, the proposed method brings about simplifications compared to known rotational sintering processes. For example, it can be provided that the plastic powder material falls onto the mold surface, in particular through a gravitational effect. As a rule, it is not necessary to rotate the mold surface during the production of the molded skin. It can thus be provided in the proposed method that the mold surface essentially rests on the mold surface when the plastic powder material is applied to the mold surface and / or when the plastic material melts. In addition, it can be provided that the mold surface in the proposed method, in particular during the formation of the molded skin, not or only to a small extent, for example over an angular range of at most 180 degrees, in particular at most 90 degrees, at most 45 degrees, at most 10 degrees or 2 degrees, rotated or swiveled at most. In addition, with the proposed method it is not necessary for the mold surface to delimit a closed cavity when the plastic powder material is applied to the mold surface. Since the mold surface is not necessarily rotated, a powder box and a tight connection between the powder box and the shell mold are not absolutely necessary, for example. Thus, when the plastic material is applied to the mold surface, a space formed between the mold surface and the sieve can be open at the side, for example. This aspect enables a cost-effective production of a plurality of molded skins in a continuous process, for example in an assembly line process. In comparison to known lamination processes, the proposed method can, for example, achieve a higher material yield, since there, for example, the use of rolled goods prevents waste.
The plastic material is usually a thermoplastic plastic material, in particular PVC, TPU or TPE. The plastic material can be a meltable polymer. It can be provided that the plastic material is a powder or a granulate. Furthermore, it can be provided that the plastic material is or is pretreated. For example, the plastic material can be sieved or be screened so that the plastic material has a minimum and / or maximum grain size. The sieve according to the proposed molding tool, on the other hand, is generally not used to select the desired grain sizes, but rather in the manner described for uniformly applying the plastic material to the mold surface. When the plastic material is applied to the top of the screen, the plastic material generally has an average grain size of at least 50 μm and / or at most 300 μm.
The movement of the screen can be a translational movement. For example, the screen can be moved essentially parallel to the mold surface. It can also be provided that the sieve is moved periodically, in particular moved back and forth repeatedly. Especially The plastic material can be applied to the mold surface evenly and in a controlled manner if the movement device is set up to vibrate the screen. In order to achieve a particularly uniform thickness of the molded skin, a vibration frequency of the screen can be, for example, at least 50 Hz and / or at most 500 Hz, preferably at least 100 Hz and / or 200 Hz. In addition, particularly good results can be achieved with a maximum deflection during vibration of at least 1 mm and / or at most 100 mm.
As a rule, it is provided that the molding tool has a holding device for holding the screen above the molding surface. The moving device can be designed to move the screen relative to the holding device. For example, the holding device can comprise a holding frame. The sieve can be connected to the holding frame, in particular via a component of the movement device. For example, the movement device can be designed to move the screen relative to the holding device and / or relative to the holding frame. In some examples, the holding frame can be directly or indirectly rigidly connected to the shell mold while the plastic material is applied to the mold surface.
In the process for producing the molded skin, the screen is generally arranged above the mold surface and can be held by the holding device. A position and orientation of the screen relative to the mold surface can be determined by the holding device. The screen and / or the mold surface are generally flat in shape. In typical designs, the holding device is set up to hold the sieve in such a way that it is oriented essentially parallel to the mold surface. In typical examples, the surface of the sieve is oriented essentially parallel to the mold surface when the plastic material is applied to the mold surface. A distance between the sieve and the mold surface is usually at least 1 cm and / or at most 10 cm.
The shell mold usually contains a metal, for example nickel or stainless steel. In particular, the mold surface can be made partially or completely from nickel or stainless steel. In some designs, the molded shell is a galvano shell. It can be provided that a base shell is first produced in a minimum thickness required for structural strength, which is then back-sprayed in a metal spraying process. The shell can be plate-shaped. It can be provided that the mold surface has a grain. The grain can be milled or etched, for example. By tracing the grain on the molded skin formed on the mold surface, a particularly attractive visible side of the molded skin can be produced. In particular, the proposed method can be used to produce back-foamed and laminated vehicle interior trim parts with the same grain, so that a uniform and aesthetically pleasing impression is created. An area of the mold surface is generally at least 50 cm 2 and / or at most 2 m 2 .
The sieve usually comprises a large number of openings of the same size, so that the sieve is particularly suitable for uniformly applying the plastic material to the mold surface. For good results, the sieve usually has a mesh size of at least 200 μm and / or at most 1 mm. The screen usually contains polyester, polyamides or steel and can in particular be made of one of these materials. As a rule, the screen has an area which is larger than or equal to the area of the mold surface. Typically the entire mold surface can be covered by the screen.
In particular because according to the proposed method or molding tool, compared to conventional slush processes, no rotation is necessary and the space between the screen and the molding surface is not necessarily closed on the side, further improvements to the molding tool and the method for producing the molded skin can be proposed which can produce a particularly homogeneous thickness of the molded skin and, in addition, a particularly smooth rear side of the molded skin. For example, in some designs the molding tool has an edge that laterally encircles the molding surface. It can be provided that the edge has a constant height all around or at least on opposite sides of the mold surface. The thickness of the molded skin to be produced can be determined by the height of the edge. For example, it can be provided that when the plastic material is applied to the mold surface, excess plastic material falls over the edge. Here, the edge can form an overflow and thus define a thickness of the plastic material on the mold surface. The excess plastic material does not usually form part of the molded skin to be produced, but can then be reused in the production of one or more further molded skins.
Furthermore, in order to produce a molded skin with a particularly uniform thickness and / or with a particularly smooth rear side, the molding tool can have a stripper for smoothing a surface facing away from the molding surface Has top of the plastic material applied to the mold surface. The wiper can have a smooth and / or step-free underside. In some designs, the bottom of the scraper is formed by an edge. The underside of the wiper is generally sufficiently wide, in particular so wide that the entire surface of the mold can be swept over by the underside of the wiper without a change in direction being made during the wiping process. It can be provided that the wiper is placed with its underside on the possibly present frame during wiping, whereby the method is simplified. The scraper usually removes excess plastic material from the mold surface, in particular pushes it over the edge. In some embodiments it can be provided that the screen is removed after the plastic material has been applied to the mold surface. Typically, the excess plastic material is removed from the mold surface with the scraper after the screen has been removed. In this way, the plastic material is more easily accessible with the scraper.
In some embodiments it can be provided that further plastic material is applied to a top side of the plastic material facing away from the mold surface in order to smooth a top side which is formed by an entirety of the plastic material and the further plastic material. In particular, the further plastic material can be applied after the sieve has been removed. The other plastic material is usually applied in such a way that a smooth top surface results. In this way, a particularly smooth rear side of the molded skin can be produced. The further plastic material typically has the same properties as the plastic material described above or below.
Sichtseite aufweist.A thickness of the molded skin produced is generally at least 0.5 mm and / or at most 1.4 mm. In addition, the proposed method can be used to produce molded skins that have a smooth and step-free rear side, as described above. A variation in thickness of the molded skins produced can be less than 0.09 mm. The thickness is typically measured between the rear side and the visible side, in particular between the rear side and a local elevation on the visible side, if the molded skin has a grained front or visible side.
It can be provided that the molding tool has a heating device for heating the mold surface. For example, the heating device can be an oven in which the shell mold is arranged for heating. It can be provided that the mold shell or the mold surface is only heated after the plastic powder material has been applied to the mold surface. In this case, the plastic is typically not yet melted when excess plastic material is removed, in particular by the scraper, or when the further plastic powder material is applied. Thus, for example, it can be prevented that the plastic powder material adheres to the scraper and / or that unwanted clumping occurs. In other embodiments, however, it can also be provided that the mold shell or the mold surface is heated before the plastic powder material is applied to the mold surface. In this case, a smoothing of the upper side of the plastic material can be transferred in a reliable manner to the rear side of the finished molded skin, since a subsequent occurrence of undesired thickness variations due to a sintering effect is avoided.
In some designs, the molding tool can have a control unit. The control unit can be set up to trigger the movement of the sieve, in particular as soon as the sieve is arranged above the mold surface and / or as soon as the plastic material has been applied to the top of the sieve.
Features mentioned above or below in relation to the method for producing the molded skin or the vehicle interior trim part can be transferred to the molding tool and vice versa.
