Description
The invention relates to a method for three-dimensional detection of fiber material, deposited on a tool, of a fiber composite material, which has a fiber material and a matrix material embedding the fiber material, by means of a detection device. The invention also relates to a fiber laying system for laying down fiber material for this purpose.
Due to the weight-specific strength and rigidity of fiber composite components that are made from a fiber composite material, such components have become indispensable in the aerospace industry and in many other areas of application, such as the automotive sector. In the production of a fiber composite component, a matrix material embedding the fiber material is cured mostly under the application of temperature and pressure and thus forms an integral unit with the fiber material after curing. The reinforcing fibers of the fiber material are thereby forced into their specified direction and can transfer the loads that occur in the specified direction.
Im Gegensatz hierzu sind auch Faserverbundwerkstoffe bekannt, bei denen das Fasermaterial mit dem Matrixmaterial bereits vorimprägniert ist (sogenannte Prepregs).Fiber composite materials from which such fiber composite components are produced generally have two main components, namely on the one hand a fiber material and on the other hand a matrix material. In addition, other secondary components can be used, such as binder materials or additional functional elements that are to be integrated into the component. If dry fiber materials are provided for the production, then during the production process the matrix material of the fiber composite material is infused into the fiber material by an infusion process through which the dry fiber material is impregnated with the matrix material. This usually happens due to a pressure difference between the matrix material and the fiber material, for example by evacuating the fiber material by means of a vacuum pump. In contrast to this, fiber composite materials are also known in which the fiber material is already pre-impregnated with the matrix material (so-called prepregs).
Before the matrix material hardens, the fiber material is usually introduced into a molding tool which, with its molding tool surface, simulates the subsequent component shape. Both dry and pre-impregnated fiber materials can be placed or introduced into the molding tool. For the production of large-scale structural components, such as wing shells of commercial aircraft or rotor blades of wind turbines, automated fiber laying processes are used to optimize the laying process, in which a quasi-endless fiber material fed to the fiber laying head is deposited on the tool with the help of a production system and at least one fiber laying head. In the so-called fiber placement technology, for example, pre-impregnated fiber materials are placed on the molding tool in webs using such a fiber-laying head. The fiber laying head is arranged on a robot and can be moved or moved relative to the molding tool. As a result, the individual fiber webs can be deposited on the tool surface first in web form and then in layers. With fiber placement technology, several, mostly 8, 16 or 32 narrow strips of material, so-called tows, are placed on the tool at the same time. In contrast, with fiber tape laying technology, wide fiber webs, also called tapes (usually 150 mm, 300 mm or 600 mm wide with a thickness of a few tenths of a millimeter), are placed on the molding tool with the aid of the fiber laying head.
Fiber laminates or fiber preforms for large-scale structural components, such as wings or rotor blades, not infrequently consist of many individual layers which, depending on the area of application of the component, can also comprise more than 100 layers. In order to guarantee a high component quality, the number of process errors that occur when the fiber material is deposited must be minimized or even prevented entirely. The occurrence of process errors or manufacturing deviations with a major negative influence on the strength of the component structure must, if possible, be fully recognized in the process and, if possible, also prevented.
In practice, the manual inspection of the fiber laminates or the individual layers has often become established for this purpose. Depending on the size of the component, the availability of employees and the frequency of errors within a single layer, it takes an average of 15 to 30 minutes to examine the deposit of a single fiber layer. However, since a single fiber layer can usually be deposited much faster with the aid of automated fiber laying systems, manual inspection significantly reduces the system efficiency. For example, up to 400 individual layers are required in the manufacture of wing shells for short-haul aircraft, which results in a system downtime of 6000 to 12,000 minutes per component due to the manual inspection.
The inspection by a trained employee is also highly dependent on the level of experience and, moreover, is not qualitatively sufficient to the extent that the manufacturing tolerances actually require. As an example, a permissible distance between 2 material webs of 1 mm is mentioned, which can only be examined qualitatively with the use of aids and this can only be examined in a random manner.
For these reasons, an automated examination of deposited fiber layers for the detection of deposit errors is desirable in order to improve the detection of surface defects of deposited fiber materials both qualitatively and quantitatively.

The disadvantage here, however, is that only surface defects on the fiber material surface can be detected and errors within the laminate level remain undetected.
Against this background, the object of the present invention is to provide an improved method and device for detecting fiber material of a fiber composite material with which defects in the laminate plane or chemical defects in the interior of a fiber preform can also be detected.
The object is achieved according to the invention with the method according to claim 1 and the fiber laying system according to
According to claim 1, a method for three-dimensional detection of a fiber material of a fiber composite material deposited on a tool is proposed by means of a detection device. The fiber composite material has a fiber material and a matrix material embedding the fiber material, the fiber material not yet having to be infused or impregnated with the matrix material at the time the method according to the invention is carried out, but it can. The fiber material is placed on a tool to form a single-layer or multi-layer fiber preform, also called a fiber laminate. According to the invention it is provided that at least a part of the deposited fiber material is recorded by means of at least one optical coherence tomographic sensor of an imaging sensor system and corresponding coherence tomographic measurement data are generated.
From these coherence tomographic measurement data generated in this way, corresponding three-dimensional, coherence tomographic image data of the deposited fiber material are now created by means of a data processing unit.
This makes it possible to measure or look into the interior of a fiber tray through the closed surface of the fiber material and thus to obtain information about the internal structure of a fiber tray. In this way, based on these geometric depth data, errors in the laminate structure, errors in the fiber material itself and deviations in the chemical properties of the material or a special layer can be derived.
The optical coherence tomographic sensor works according to the principle of optical coherence tomography, which is based on the functional principle of a Michelson interferon meter. The area of the fiber material to be examined is illuminated by means of a light source (light that is as coherent as possible) via a beam splitter (sample beam). The light transmitted by the beam splitter (reference beam) falls on a mirror and is reflected back by this. Sample radiation and reference beam meet again and differ precisely when the difference between the paths covered by the two beams is smaller than the competition length. The distance to a measuring point can be determined by counting the number of elapsed interference extrema compared to the reference beam. By moving the mirror, interference signals from different depths of the fiber material can be detected.
The coherence tomographic measurement data that were generated by the optical coherence tomographic sensor can be, for example, 2D cross-sectional data with at least one extension in the thickness direction of the fiber laminate or the fiber material. A large number of such coherence tomographic measurement data are generated over the entire component in the form of 2D cross-sectional data, which together then form the three-dimensional, coherence tomographic image data.
According to one embodiment it is provided that the created three-dimensional coherence tomographic image data are stored in a digital data memory. As a result, the created coherence tomographic image data can be stored for documentation purposes, analyzed manually at a later point in time or examined automatically by means of an evaluation unit, as will be shown later.
According to one embodiment it is provided that defects in the fiber material and / or in the fiber laminate formed from the fiber material are detected by means of an evaluation unit as a function of the three-dimensional, coherence tomographic image data. It is conceivable that corresponding defects in the fiber material or the fiber laminate can be automatically identified from the coherence tomographic image data by means of an image evaluation or image recognition, so that defective components whose defects cannot be detected even by manual examination can be identified early.
The inventor has recognized that with the help of optical coherence tomography and the coherence tomographic image data created from it, corresponding defects within the fiber material can be identified, and that with an accuracy that enables defects to be reliably identified and localized within the fiber laminate.
Derartige Fehler bzw. Such errors or flaws can, for example, be steps, overlaps, faults, Waviness, air pockets, foreign bodies, material detachments, material accumulations, material defects, defects at the laminate level and / or chemical defects. It has been shown that such defects can be identified with the aid of optical coherence tomography within the fiber material or the fiber laminate plane and on the surface of the fiber material.
According to a further embodiment it is provided that properties of the fiber composite material, i. Properties of the fiber material and / or the matrix material can be recognized as a function of the three-dimensional, coherence tomographic image data by means of an evaluation unit.
Such properties of the fiber composite material, which can be recognized with the aid of optical coherence tomography, are, for example, a pore content, a degree of crystallization, a layer structure, a degree of consolidation of a matrix material embedding the fiber material (for example a thermoplastic matrix material) and / or a permeability of the fiber material.
According to one embodiment, it is provided that during the recording of the fiber material the at least one optical coherence tomographic sensor of the imaging sensor system is moved or displaced relative to the deposited fiber material and / or that the deposited fiber material is moved relative to the at least one optical coherence tomographic sensor. The entire area of the fiber material which is deposited on the tool can thus be recorded by coherence tomography in order to obtain a complete set of three-dimensional coherence tomographic image data.
According to an advantageous embodiment of this, it is provided that the at least one optical coherence tomographic sensor is moved together with a fiber laying head of a fiber laying system during the laying down of the fiber material with respect to the already laid down fiber material. It was recognized here that such a coherence tomographic sensor can be arranged in particular in the wake of a fiber laying head, with corresponding coherence tomographic measurement data being able to be recorded during the laying of the fiber material by the fiber laying head. Thus, layer by layer, coherence tomographic image data can be generated for each fiber laminate plane during fiber deposition, which results in a complete three-dimensional image of the entire fiber laminate.
The inventor has recognized that the method according to the invention can be carried out during the automated, continuous deposition of fiber material on a tool surface in order to detect the deposited fiber material in three dimensions.
According to one embodiment of this, it is provided that, depending on an evaluation of the coherence tomographic image data by means of an evaluation unit, one or more laying parameters of the fiber laying system for depositing the fiber material are adapted. Laying parameters of the fiber laying system that are to be adapted based on the image data can be, for example, the contact pressure, the heating power and / or the travel speed. This makes it possible to react to deviations (in relation to a predetermined target state) of the fiber deposit in the depositing process itself, in order to prevent the occurrence of defects that can no longer be corrected. This makes it possible to shorten the process time in the production of large-scale structural components and at the same time increase the quality of the components to be produced.
The object is also achieved with the fiber laying system for depositing fiber material of a fiber composite material on a tool for producing a fiber composite component according to
According to one embodiment it is provided that the fiber laying system has at least one robot on which a fiber laying head is provided as an end effector for the continuous laying of fiber material, the at least one optical coherence tomographic sensor of the detection device being arranged on the fiber laying head.

This makes it possible to measure the pore content, degree of crystallization, layer structure, waviness, etc. directly in the fiber laying process and to be able to react accordingly. It also becomes possible to monitor the consolidation process for the processing of thermoplastic matrix materials or the permeability of a dry fiber material deposit.
