Description
The present invention relates to a process for producing a foamed polymer (gP) and to the foamed polymer (gP) obtainable by this process.
Foamed polymers are characterized mainly by their high specific surface area compared to their mass, which is why they are able to absorb large quantities of liquids. In general, such materials are also referred to as "superabsorbent". Foamed polymers are therefore, inter alia, excellent as a material in hygiene articles for the absorption of body fluids such as diapers.

A disadvantage of the method described in the prior art, therefore, is that in the processing of polymer foam resulting waste product is not reused. Waste product is obtained, for example, by trimming the polymer foam in shaping processes. As a part of the polymer foam must be disposed of, therefore, more total starting material is needed. On the one hand, this increases the process costs and, on the other hand, generates additional costs due to the disposal of the polymer foam residues.
The object of the present invention was thus to provide a method which reuses the resulting waste residues of polymer foam in an advantageous manner. The process should be simple and inexpensive to carry out and allow a high rate of recycling of polymeric waste.
- i) providing an aqueous formulation (F) comprising the components (A) at least one monomer selected from the group consisting of olefinically monounsaturated carboxylic acids and olefinically monounsaturated carboxylates, (B) at least one crosslinker, (C) at least one foamed polymer ( gP) in particulate form, (D) at least one surfactant,
- ii) transferring the formulation (F) provided in process step i) into a rotor-stator device and introducing a gas (G) into the formulation (F) to obtain a dispersion (M),
- iii) free radical polymerization of the dispersion (M) by adding an initiator (I) in the rotor-stator device to obtain a polymer (P),
- iv) passing the polymer (P) from the rotor-stator device through an opening to give a foamed polymer (gP).
In the process of producing a foamed polymer (gP) according to the present invention, waste residues resulting from the processing of the foamed polymer (gP) are added in particulate form to the starting materials and re-foamed. As a result, the starting materials for producing the foamed polymer (gP) can be used more efficiently and more sparingly, which reduces the cost of the entire process. In addition, the amount of waste reduced significantly by the inventive method, which reduces costs in disposal.

As component (D) it is possible to use anionic, cationic and nonionic surfactants. The use of surface-active components in formulation (F) lowers the surface tension of formulation (F). As a result, the formulation (F) can be foamed with a gas.
B. unter den Namen Tetronice und Pluronic (BASF) erhältlichCommon nonionic surfactants are, for example, ethoxylated mono-, di- and trialkylphenols, ethoxylated fatty alcohols and polyalkylene oxides. In addition to the unmixed polyalkylene oxides, preferably C 2 -C 4 -alkylene oxides and phenylsubstituted C 2 -C 4 -alkylene oxides, in particular polyethyleneoxides, polypropyleneoxides and poly (phenylethyleneoxides), especially block copolymers, in particular polypropylene oxide and polyethylene oxide blocks or poly (phenylethylene oxide) and Polyethylene oxide blocks having polymers, and also random copolymers of these alkylene oxides suitable. Such alkylene oxide block copolymers are known and commercially z. B. under the name Tetronice and Pluronic (BASF) available
In a preferred embodiment, the formulation (F) additionally contains at least one inhibitor (E). The addition of an inhibitor (E) to the formulation (F) delays the polymerization and thus prevents premature gelation, which would make it difficult to introduce the gas (G) in process step ii).
The term "at least one inhibitor (E)" according to the invention means both exactly one inhibitor (E) and mixtures of two or more different inhibitors (E).
Geeignete Inhibitoren (E) umfassen beispielsweise Aminoxide wie (2,2,6,6-Tetramethylpiperidin-1-yl)oxyl (TEMPO), 4-Hydroxy-(2,2,6,6-tetramethylpiperidin-1-yl)oxyl, (4-Hydroxy-TEMPO) oder 4-Acetamido-(2,2,6,6-Tetramethylpiperidin-1-ynoxyl (4-Acetamido-TEMPO).Suitable inhibitors (E) include, for example, amine oxides such as (2,2,6,6-tetramethylpiperidin-1-yl) oxyl (TEMPO), 4-hydroxy- (2,2,6,6-tetramethylpiperidin-1-yl) oxyl, (4-hydroxy-TEMPO) or 4-acetamido (2,2,6,6-tetramethylpiperidin-1-ynoxyl (4-acetamido-TEMPO).
A).In the event that the formulation (F) additionally contains the at least one inhibitor (E), the at least one inhibitor (E) is generally present in amounts of from 1 to 40 ppm, preferably in amounts of from 5 to 30 ppm, more preferably in Amounts of 10 to 20 ppm in the formulation (F), in each case based on the total amount of monomers (A).
The present invention therefore also provides a process for producing a foamed polymer (gP), in which the formulation (F) additionally comprises at least one inhibitor (E).
In addition, formulation (F) may also contain at least one initiator (I). In this case, in step i), the amount of initiator (I) in the formulation (F) should be kept as low as possible in order to avoid premature gelation.
Unter „mindestens ein Initiator (I)” werden erfindungsgemäß sowohl genau ein Initiator (1), als auch Mischungen aus zwei oder mehreren verschiedenen Initiatoren (I) verstanden. The term "at least one initiator (I)" according to the invention means both exactly one initiator (1) and mixtures of two or more different initiators (I).
Suitable initiators (I) are obtainable for example under the tradenames Darocur 1173 and Irgacure 2959 ® ®.
A more detailed description of the at least one initiator (I) can be found below in the description of method step iii).
The present invention therefore also provides a process for producing a foamed polymer (gP), in which the formulation (F) additionally comprises at least one initiator (I).
Verfahrensschritt ii)Process step ii)
In process step ii), the formulation (F) provided in process step i) is converted into a rotor-stator device. When the formulation (F) enters the rotor-stator device, a gas (G) is introduced into the formulation (F) to give a dispersion (M).
According to the invention, a rotor-stator device is generally understood to mean a stator housing and a rotatably mounted rotor housed in the stator housing. Rotor-stator devices are characterized in particular by the fact that the mixing quality of solutions, dispersions and emulsions can be adjusted in a simple manner as a function of the volume flow and the rotational speed of the rotor. Furthermore, only short mixing times are necessary to ensure virtually complete mixing of all components.
Geeignete Rotor-Stator-Vorrichtungen sind beispielsweise Kolloidmühlen, Zahnkranzdispergatoren und Ringspaltmühlen. Suitable rotor-stator devices are, for example, colloid mills, sprocket dispersers and annular gap mills.
Das Gas (G) bildet mit der Formulierung (F) in der Rotor-Stator-Vorrichtung die Dispersion (M).The gas (G) forms the dispersion (M) with the formulation (F) in the rotor-stator device.
According to the invention, a dispersion is understood as meaning a heterogeneous mixture between a gas with a solution, suspension or emulsion, the gas being present as a disperse phase (gas bubbles) within the reaction mixture. The size of the gas bubbles depends, inter alia, on the stirring speed and on the temperature and the pressure within the rotor-stator device. Other factors that affect the size of the gas bubbles include the choice of surfactant, the isotropy of the reaction solution or the ratio between the viscosity of the gas and the viscosity of the liquid reaction solution.
The gas (G) can be introduced into the rotor-stator device at different feed rates. The feed rate for introduction into the rotor-stator device is preferably between 10 and 70 L / h. Particularly preferably, the feed rate for introducing the gas (G) into the rotor-stator device is between 15 and 40 L / h.
The introduction of the gas (G) in the formulation (F) takes place at a temperature of 0 to 30 ° C, preferably at a temperature of 5 to 25 ° C and particularly preferably from 10 to 20 ° C.
Furthermore, the introduction of the gas (G) into the formulation (F) takes place at a pressure of from 1 to 30 bar, preferably from 1.5 to 10 bar and particularly preferably from 1.5 to 5 bar.
The gas (G) is an inert, non-water-soluble gas and does not react with any of the components (A) to (D) contained in the formulation (F) and optionally (E). Suitable inert gases (G) for introduction into the formulation (F) are, for example, nitrogen, air or noble gases. Nitrogen is preferred as gas (G).
Verfahrensschritt iii)Process step iii)
In process step iii), the dispersion (M) is radically polymerized by adding an initiator (I) in the rotor-stator device.
In the dispersion (M), a liquid phase, a gas phase and a solid phase are generally present. The free radical polymerization reaction generally takes place in the liquid phase.
The liquid phase generally contains water and the components (A), (B), (D) and (I) at the beginning of the polymerization. The solid phase contains component (C) at the beginning of the polymerization. As the polymerization proceeds, the polymer (P) is formed which is then also contained in the solid phase.
In the context of the present invention, an initiator is understood as meaning a chemical compound which is capable of initiating a free-radical polymerization reaction. As initiators, organic or inorganic free-radical initiators can be used.
Suitable inorganic free-radical initiators as initiators for free-radical polymerization reactions are, for example, alkali peroxodisulfates or ammonium peroxodisulfate.
Suitable organic radical initiators as initiators for free-radical polymerization reactions are, for example, azo compounds such as azobis (isobutyronitrile), 1,1'-azobis (cyclohexanecarbonitrile), 4,4'-azobis (4-cyanovaleric acid) or 2,2'-azobis (2-methylpropionitrile) , Further suitable organic radical initiators are, for example, peroxo compounds such as dibenzoyl peroxide, di-tert-butyl peroxide, tert-butyl hydroperoxide, tert-butyl peroxybenzoate, tert-butyl peracetate di-tert-amyl peroxide, methyl ethyl ketone peroxide, lauryl peroxide or aromatic ketones such as 2-hydroxy-2-methylpropiophenone or 2- hydroxy-4 '- (2-hydroxyethoxy) -2-methyl-propiophenone.
The initiator (I) can be fed into the rotor-stator device at different feed rates. The feed rate for addition to the rotor-stator device is preferably between 40 and 120 g / h. Particularly preferably, the feed rate for adding the initiator (I) into the rotor-stator device is between 50 and 100 g / h.
The pressure and the temperature during the addition of the initiator (I) in the rotor-stator device according to process step iii) are generally identical to pressure and temperature in process step ii). Consequently, the addition of the initiator (I) in the rotor-stator device is also carried out at a temperature of 0 to 30 ° C, preferably at a temperature of 0 to 15 ° C and more preferably from 0 to 5 ° C and at a pressure from 1 to 30 bar, preferably from 1.5 to 10 bar and particularly preferably from 1.5 to 5 bar.
In the radical polymerization of the monomers (A) with each other and with the crosslinker, a crosslinked polymer (P) is formed, which is substantially water-insoluble. In the context of the present invention, "substantially water-insoluble" is understood to mean that the crosslinked polymer (P) has a solubility of <0.1 g / l in water at 20 ° C.
Verfahrensschritt iv)Process step iv)
In process step iv), the polymer (P) is carried out via an opening from the rotor-stator device and thereby foamed to obtain the foamed polymer (gP).
The foaming of the polymer (P) to give the foamed polymer (gP) is effected by the pressure difference between the rotor-stator device and the region in which the polymer is carried out, since the volume of the gas dispersed in the formulation (F) ( G) expands. The rotor-stator device thus has a higher pressure than the region in which the polymer is carried out. Preferably, the region in which the polymer is made has atmospheric pressure. In the context of the present invention, atmospheric pressure is understood to mean a pressure in the range from 900 to 1100 mbar.
The foamed polymer (gP) consists essentially of a crosslinked polymer of acrylic acid, alkali acrylate, methacrylic acid, alkali metal methacrylate or copolymers of these compounds. The alkali metal ion of the cross-linked polymer of alkali acrylate is selected from the group consisting of lithium, sodium and potassium ions. Preferably, the alkali metal ion of the crosslinked polymer of alkali acrylate is selected from the group consisting of sodium and potassium ions. The alkali metal ion of the cross-linked polymer of alkali methacrylate is selected from the group consisting of lithium, sodium and potassium ions. Preferably, the alkali metal ion of the crosslinked polymer of alkali methacrylate is selected from the group consisting of sodium and potassium ions.
In the context of the present invention, "essentially consisting" in relation to the foamed polymer (gP) is understood to mean that the solids content of the foamed polymer, in addition to the abovementioned crosslinked polymers, is not more than 1% by weight, preferably not more than 0.5% by weight. % of other components, in each case based on the total weight of solids in the foamed polymer (gP).
The present invention thus also provides a foamed polymer (gP) which has been produced by the present process.
Following the foaming of the polymer (P), a postpolymerization step can take place. The postpolymerization can be carried out by methods which are known in the art. For example, the post-polymerization step can be carried out by irradiation of the foamed polymer (gP) with UV light.
An additional drying step is particularly relevant for processes in which thick foam layers are applied, so that a faster further processing can be ensured. The drying step is generally carried out at a temperature of 80 to 150 ° C, preferably from 90 to 130 ° C and particularly preferably from 110 to 125 ° C.
The foamed polymer (gP) obtained by the present process is characterized by a low residual content of unreacted monomers (A). Too large a residual monomer content (A) generally has a negative effect on the properties, for example the foam stability of the foamed polymer (gP), which is why the residual amount of monomers (A) should be kept as low as possible. The foamed polymer (gP) obtained by the present process has a residual monomer content of <100 ppm. The polymer (gP) preferably has a residual monomer content of <75 ppm, more preferably of <50 ppm.
Residues of the foamed polymer (gP), which are obtained as waste product inter alia in shaping processes, can be comminuted in a preferred embodiment and used in the container with stirring function in process step i) as component (C). In this case, the component (C) used in method step i) and the foamed and subsequently comminuted polymer obtained in method step iv) are identical. The foamed polymer (gP) can be efficiently and rapidly dispersed in the formulation (F), which has the function of a transport liquid for the finely dispersed polymer particles of the foamed polymer (gP). Suitable agents for comminuting the foamed polymer (gP) are known to the person skilled in the art, for example colloid mills, sprocket dispersers and annular gap mills. This reuse of polymeric waste scraps can significantly reduce the material costs of the present process.
Preferably, the foamed polymer is dried and recycled in particulate form.
The present invention is illustrated by the following examples without being limited thereto.
Messmethodenmeasurement methods
The centrifuge retention capacity was determined by the standard test procedure WSP 241.2 (05).
Schaumdichtefoam density
The foam density was determined by filling a measuring vessel with foamed polymer (gP). The filling of the measuring vessel took place within 15 s. Within 3 seconds of filling, the volume of the foam and then its mass were determined. The foam density in g / cm 3 is obtained by dividing the volume by the mass of the foamed polymer (gP).
Quellrateswelling rate
To determine the swelling rate, 1.00 g (= m1) of the foamed polymer (gP) are evenly distributed in a 25 mL beaker. In a second beaker, 20 mL of a 0.9% NaCl solution are filled, quickly added to the foamed polymer (gP) and the measurement time started. Once the last drop of NaCl solution has been absorbed (indicated by the fluid surface no longer reflecting), time is stopped. The exact amount of NaCl solution added to the foamed polymer (gP) is determined by weighing the second beaker (m2). The time needed to absorb the last drop is set as t.
