For producing hollow microspheres (H) from glass, it is proposed to generate an upward, hot gas flow by firing in a combustion chamber (4) of a kiln (2). A charge of microparticles (M) from a starting glass material is introduced into the combustion chamber (4) and exposed to the hot gas flow for a given firing time (tb), so that the microparticles (M) are expanded to the hollow microspheres (H) to form gas , Immediately or indirectly after the end of the firing time (tb), the combustion chamber (4) is emptied. The hollow microspheres (H) are thus produced in a batch process.
Description
The invention relates to a method for producing hollow glass microspheres. The invention further relates to a system for carrying out the method.
Hollow glass microspheres, ie hollow spheres with a glass wall and currently typical diameters in the sub-millimeter range (about 1 micron to 1,000 microns) are widely used as lightweight aggregates in composite materials and lightweight concrete. Furthermore, these hollow microspheres, also referred to as "glass microspheres", find use, inter alia, in medicine and in the consumer goods industry.
Both variants of the method, however, have in common that the residence time of the individual glass particles in the hot air flow can only be controlled with low precision. This is in particular the fact that the particle diameters of the glass particles used as starting material are always subject to a certain distribution, and that the individual glass particles - depending on their respective particle size - are entrained in the hot gas flow of the vertical furnace at different speeds or over different distances. Further differences in the thermal treatment which are respectively applied to the glass particles are also caused in the conventional production processes by inhomogeneous temperature and flow conditions in the shaft furnaces used.
As a result, the yield of usable hollow microspheres in vertical furnaces is often very low. With a comparatively high proportion of the microparticles used, the expansion process proceeds only to an insufficient extent, so that the resulting partially-expanded particles do not reach the desired bulk density.
The above-mentioned problems occur to a great extent in hollow glass microspheres in which the gas formation leading to expansion is caused by a redox reaction. For the production of such hollow microspheres, it is essential that the respective redox gas formation temperature is met as precisely as possible both in terms of height and duration, especially as the effect of the redox effect is lost or even reversed, if the particles to be expanded be exposed to the gas formation temperature for a short or long time.
The invention has for its object to provide an effective method and an effective operable plant for the production of hollow glass microspheres.
With respect to the method, the object is achieved according to the invention by the features of claim 1. With regard to the system, the object is achieved by the features of
According to the invention, an upwardly directed, hot gas flow is generated by firing the same for producing the hollow microspheres in a combustion chamber of a kiln.
A batch of microparticles which are to be expanded to the desired hollow microspheres is then introduced into the combustion chamber and the hot gas flow established therein as a combustible material. These microparticles consist of a glass material whose chemical composition may differ slightly from the glass of the finished hollow microspheres due to the processes occurring during the expansion, and the therefore referred to as "starting glass material". In particular, the starting glass material comprises a blowing agent, for example reactants of a redox reaction, which causes the formation of gas leading to the expansion of the microparticles. In this case, the entire charge is preferably introduced into the combustion chamber "abruptly" (ie in a short time span, in particular within a period of a few seconds, compared with the total duration of the production process).
During a subsequent firing time of predetermined duration, the firing material is then exposed in the combustion chamber of the hot gas flow, so that the microparticles are expanded to form gas bubbles to the hollow microspheres. The microparticles and the hollow microspheres, which develop successively from them, are held in the gas flow, in particular for the entire duration of the burning time, without significant portions of the microparticles or hollow microspheres being discharged from the combustion chamber with the gas flow or settling on the bottom or side wall of the combustion chamber ,
After the burning time, the combustion chamber is emptied. The emptying of the combustion chamber can in principle take place within the scope of the invention immediately after the end of the firing time, so that the hollow microspheres are removed in the hot state from the combustion chamber and fed to an external cooling device.
In a preferred embodiment of the method, the hollow microspheres remaining in the combustion chamber are initially held after the end of the firing time for a predetermined cooling time in the combustion chamber. In order to allow effective cooling of the hollow microspheres, the firing of the combustion chamber is adjusted here after the end of the burning time or at least significantly reduced. In order to prevent the still hot hollow microspheres from sticking to one another or to the walls of the combustion chamber, the gas flow prevailing in the combustion chamber is maintained during the cooling time by (possibly amplified) injection of cold air. The prevailing in the combustion chamber gas flow is thus maintained during the cooling time with respect to the firing time lowered temperature. Only after this cooling time then the combustion chamber is emptied.
The combustion chamber is preferably emptied via an outlet opening (also referred to as oven closure) arranged in its bottom. For this purpose, at the end of the firing time or possibly at the end of the cooling time, the gas flow in the combustion chamber is turned off or at least largely reduced, so that the hollow microspheres sink to the bottom of the combustion chamber.
The process sequence described above is cyclically repeated in an expedient embodiment of the invention.
In contrast to the conventional production processes described above, the production of hollow microspheres by the process according to the invention is not carried out continuously, but discontinuously in the form of a batch process. For the production of glass hollow microspheres, the discontinuous production process has the considerable advantage, in particular, that the firing time and the temperatures to which the microparticles to be expanded are exposed during the firing time can be set with particularly high precision for all the microparticles in the batch, so that the scrap (ie the proportion of bad particles produced) can be significantly reduced. Especially in the production of hollow glass microspheres of the advantage associated with this outweighs the general procedural disadvantages of a batch process - due to which continuous processes are generally preferred over batch processes. Thus, the low scrap of the method according to the application not only reduces costs for material and material recycling, but also considerably simplifies a usually provided sorting process, in which following the expansion process, the desired hollow microspheres (good particles) of unwanted bad particles with too high or too low bulk density must be separated.
Of particular advantage is the inventive method for the production of hollow microspheres with large diameters above 1 millimeter, since the time required for the expansion of such hollow microspheres residence times are not achievable due to the technical limitation of falling or rising height in conventional shaft furnaces. Thus, the inventive method is used in an advantageous embodiment of the invention for the production of hollow glass microspheres with a diameter between 1 millimeter and 2 millimeters.
The discontinuous process of the manufacturing process also allows a lower average exhaust gas temperature, which are achieved by simple means a particularly high energy efficiency and low pollutant production. Furthermore, the furnace inner shell remains cooler than in a continuous manufacturing process. This reduces the material stress of the kiln with a comparable furnace construction or makes possible a simplified and thus comparatively uncomplicated realizable construction of the kiln.
Finally, in the discontinuous process according to the invention-in particular due to the possibility of a particularly precise temperature adjustment-the sticking tendency of the microparticles or hollow microspheres to one another and to the inner wall of the combustion chamber is to be controlled particularly effectively.
For a particularly effective process control, the temperature of the gas flow is preferably not kept constant over the entire burning time. Instead, this temperature is changed according to a predetermined, time varying characteristic curve. This temperature change is made in particular by controlling or regulating the burning power of a burner provided for firing the combustion chamber. Alternatively or additionally, the temperature of the gas flow is adjusted by additionally blowing air into the combustion chamber by means of a blower with controlled or regulated fan power. Preferably, both the burner output and the blower output are controlled or regulated in order to set the temperature of the gas flow and the flow velocity of the gas flow independently of one another according to respectively preset characteristic values.
In an advantageous embodiment of the method, the temperature curve to be set in the combustion chamber during the firing time (ie the above-mentioned characteristic curve of the temperature of the gas flow) is subdivided into a heating phase and an adjoining gas formation phase. The burning time includes at least one cooling phase. Optionally, several cooling phases, each with a different temperature or a different temperature profile, are provided in the process sequence. In an advantageous embodiment of the method, the temperature in the sequence of several cooling phases is successively reduced, in particular in order to avoid the formation of material stresses in the cooling process of the hollow microspheres or at least reduce as much as possible.
During the heating phase, the temperature of the gas flow is first increased comparatively slowly to near a gas formation temperature. In this case, the gas formation temperature is the temperature at which, if it is exceeded, the gas formation process causing the expansion is initiated in the starting glass material. If this process-in a preferred embodiment of the invention-is based on a redox reaction, the gas formation temperature corresponds to the redox temperature of this reaction. The increase in the temperature during the heating phase is so far "comparatively slow", as the associated heating rates (ie the temperature increase per unit time) of their absolute value forth on average much smaller than the temperature changes between the heating phase and the gas phase and between the gas phase and the subsequent cooling phase. In particular, the temperature of the gas flow during the heating phase is increased at least in sections continuously or in several small steps (for example, during a period of about 10 seconds to 60 seconds) successively.
During the transition from the heating phase to the downstream gas-forming phase, the temperature of the gas flow is then increased abruptly (ie within a negligibly short time span of preferably a few seconds over the entire firing time) above the gas formation temperature in order to trigger the gas formation leading to the expansion of the microparticles. The temperature of the gas flow is in this case in particular significantly, for example, increased by at least 50 ° C above the gas formation temperature.
At the beginning of the subsequent to the gas phase cooling phase, the temperature of the gas flow is in turn abruptly lowered to a value that falls below the gas formation temperature (especially again clearly, for example by at least 50 ° C to 100 ° C). The sudden lowering (quenching) of the temperature of the gas flow in this case causes a defined termination of the gas formation process. In addition, the glass of the hollow microspheres is stabilized by the temperature reduction in the cooling phase.
In a particularly advantageous variant of the method sequence described above, the heating phase is again subdivided into a preheating phase and a subsequent temperature raising phase. In the preheating phase, the temperature of the gas flow is kept constant at a temperature below the softening temperature in order to prevent sticking of the microparticles to one another or to the walls of the kiln. The softening temperature here is the temperature at which the decadic logarithm of the viscosity of the starting glass material reaches a value of 7.6 (Ig (η) = 7.6). The preheat phase is used to dry the microparticles and to achieve a uniform temperature level throughout the batch.
During the temperature increase phase subsequent to the preheating phase, the temperature of the gas flow is then raised continuously (in particular chronologically linearly) to just below the gas formation temperature.
In a suitable concrete embodiment of the method, about 30 kilograms to 35 kilograms of the microparticles in the In this case, the microparticles have a particle diameter between 10 microns and 60 microns.
During the firing time, the microparticles are in this case immediately after the filling initially applied in the preheating for about 20 seconds at a temperature which is about 800 ° C and thus the softening temperature Tf (eg with Tf = 1050-1100 ° C) falls below about 250 ° C to 300 ° C.
Subsequently, the temperature of the gas flow in the temperature raising phase is linearly increased in time over a period of about 10 seconds down to 10 ° C below the gas formation temperature Te (e.g., Te = 1300-1500 ° C).
With the onset of the gas phase, the microparticles are subjected to a temperature shock by abruptly raising the temperature of the gas flow to about 50 ° C above the gas formation temperature for about 5 seconds. Subsequently, the microparticles now expanded to hollow microspheres are abruptly cooled (quenched) to a temperature of less than 1000 ° C. in order to leave the gas-forming zone reliably. At this reduced temperature, the gas flow is held during a first cooling phase for about 10 seconds.
After the first cooling phase, the combustion chamber and the hollow microspheres contained therein are preferably cooled in a cold air stream in a further cooling phase with the burner switched off or operated at low power for about 5 seconds. Subsequently, the cold air flow is turned off, whereby the hollow microspheres sink to the bottom of the combustion chamber, from where they are removed from the combustion chamber. After this emptying phase, which lasts for about 10 seconds, the process cycle, lasting a total of about 60 seconds, is repeated.
In an alternative process variant, the process is carried out with a higher batch weight of between 60 and 70 kilograms per batch. The individual phases of the cycle described above lengthen thereby, resulting in a total cycle time of about 2 minutes.
Preferably, the gas flow in the combustion chamber is generated such that the microparticles and the resulting hollow microspheres are guided during the firing time on a circular flow through the combustion chamber. In particular, the upward gas flow is generated such that it occupies only a comparatively small - in particular central - proportion of the cross-sectional area of the combustion chamber. Thus, the microparticles and the successive hollow microspheres are repeatedly entrained with the upward gas flow, drift outward in a central or upper region of the combustion chamber under the pressure of the trailing gas flow and re-enter far away from the gas flow, especially near the inner wall of the combustion chamber Back towards the bottom of the combustion chamber, where they again get sucked into the wake of the gas flow. The circular flow is preferably supported by a funnel-shaped conical shape of the bottom of the combustion chamber.
In an advantageous embodiment of the kiln, an annular nozzle is arranged at the lower end of the combustion chamber, in particular at the lower edge of the funnel-shaped region, which is also referred to below as "reversing table". By means of this reversing table, a radially inward (and thereby preferably obliquely upward) directed air flow is generated during the firing time, which entrains in the bottom region of the combustion chamber sunken Brenngut in the flame of the burner. The inverting table thus effectively prevents microparticles falling down over the cone of the combustion chamber from falling through the rising hot gas jet of the burner and already depositing on the bottom of the combustion chamber during the firing time. The reversing table makes it possible in particular to reduce the buoyancy rate of the hot gas jet of the burner, whereby the microparticles detected by the hot gas jet are carried less far upwards. In other words, the reversing table allows a reduction in the vertical extent of the circular flow. This in turn allows for a reduction in the overall height of the combustion chamber. The design of a kiln with such a reversing table is also regarded as an independent invention, the separate (independent of the other features of the system and the method) tracking is reserved in a divisional application.
The plant according to the invention comprises as a core component a kiln and at least one burner, with which in an internal combustion chamber of the kiln, an upward, hot gas flow can be generated. The system further comprises a charging device, by means of which the combustion chamber can be charged with microparticles to be expanded from a starting glass material and means for emptying the combustion chamber. Finally, the system comprises a control unit, which is set up for automatically carrying out the above-described method according to the invention.
The control unit is formed in particular by a computer (computer) with a control software implemented therein. Alternatively, the control unit may also be formed by a programmable logic circuit or a non-programmable circuit. To control the burner, the charging unit and possibly other components of the system control computer data transmission technology (for example, by a field bus) connected to these parts of the system.
In advantageous dimensioning of the kiln is constructed such that the combustion chamber has a clear height, which projects beyond the clear diameter of the combustion chamber at its widest point by a maximum of two to three times. The combustion chamber of the system according to the invention is thus significantly "squat", that is designed to be significantly wider in comparison to its height than in conventional shaft furnaces. The combustion chamber of such a shaft furnace usually has a clear height that exceeds its diameter by at least five times. A particular embodiment of the invention is thus also the use of a kiln whose combustion chamber has the above-described height-to-diameter ratio of a maximum of 2: 1 to 3: 1, for the production of hollow glass microspheres.
In an upper region of the combustion chamber, deflection means such as baffles (baffles) or other guiding contours are optionally arranged in order to keep the microparticles and the hollow microspheres resulting therefrom on the circular flow during the firing time. The deflection means prevent microparticles or hollow microspheres from being discharged from the combustion chamber with the gas flow.
In order to prevent or at least substantially reduce sticking of the microparticles or hollow microspheres to the inner wall of the kiln delimiting the combustion chamber, the inner wall of the kiln is preferably made of steel.
To further reduce the sticking of microparticles to the inner wall of the combustion chamber, the inner wall of the combustion chamber is optionally cooled.
For this purpose, the kiln is provided in a particularly advantageous embodiment of the invention with a double furnace shell, which in addition to the inner wall comprises a surrounding outer wall at a distance. Between the inner wall and the outer wall, an annular void is formed, which is also referred to as "shell gap". Through this jacket clearance is - preferably in countercurrent to the hot gas flow in the combustion chamber, ie from top to bottom - passed cooling air. The thus, e.g. heated to about 600 ° C cooling air is withdrawn from the jacket gap and fed to the burner as combustion air or excess air, whereby the energy efficiency of the kiln is significantly increased. The double-walled design of the furnace shell and the flushing of the jacket clearance with cooling air for cooling the inner wall is also considered as an independent invention, the separate (independent of the other features of the system and the method) tracking is reserved in a divisional application.
