Sodium carbonate (Na 2 CO 3 ) or soda is the largest source of alkali base in the world, with a total production of 48 million tonnes in 2008. Sodium carbonate is mainly used in the glass, chemicals, detergents and also in the sodium bicarbonate-making industry. The main processes for sodium carbonate production are the Solvay ammonia synthesis process, the ammonium chloride process and Trona-based processes.
Trona ore is a mineral containing up to 99% sodium sesquicarbonate (Na 2 CO 3 .NaHCO 3 .2H 2 O). Trona-based soda is obtained from Trona ore deposits of the Green River (Wyoming), Turkey, China and Kenya, either by conventional underground mining techniques, downhole suction or seawater treatment. Wyoming's Trona-based sodium carbonate represented approximately 90% of total US soda production.
Trona deposits contain many different soluble impurities such as alkali metal halides (sodium chloride, potassium chloride, sodium fluoride ...), alkali metal sulfates (sodium sulfate, potassium sulfate ...), alkali metal nitrates (sodium nitrates, potassium nitrates, ...), alkali metal borates, alkali metal phosphates, etc. These are strong Soluble impurities are found in different proportions depending on the geographic location of the deposits.
In particular, sodium chloride and sodium sulfate may represent several percent or more than ten percent of trona ore, depending on geographic location.
Trona deposits also have low solubility minerals or organic contaminants. Examples of sparingly soluble minerals are: alkali metal and alkaline earth metal silicates, aluminates, titanates, vanadates, metallic compounds and salts.
The organic pollutants come from organic sediments that were collected during the formation of sediments and often formed oil shale during geological aging. Both mineral and organic soluble impurities can sometimes be generated during the Trona processing underground or when working over days. Especially Heat treatments such as calcination generally increase the amount of some soluble impurities such as sodium silicates and sodium salts from organic compounds by thermal saponification.
Other "non-soluble" or very low water-soluble mineral contaminants found in Trona or near Trona deposits are generally mixtures of different minerals, the most common being calcite, dolomite, pirssonite, zeolite, feldspar, clay minerals, iron / Aluminum silicates and calcium sulfate are.
Two main techniques well known in the art are used to recover Trona ore from Trona ore deposits. The first technique is a mechanical mining technique, also called traditional mining, for example, a shaft or column plate operation or a strut operation. The second technique is recovery by downhole suction whereby trona is dissolved in water and recovered as a solution.
Among the various ways in which sodium carbonate can be recovered from trona ore containing other salts and impurities is one of the most widely used so-called "monohydrate" processes. In the process, a mined trona ore is crushed, then calcined to crude sodium carbonate, leached with water, and the resulting water solution is purified and passed into a crystallizer where the pure sodium carbonate monohydrate crystals are crystallized. The monohydrate crystals are separated from the mother liquor and then dried to anhydrous sodium carbonate. Much of the mother liquor is recycled to the crystallizer. Nevertheless, the soluble impurities contained in the trona ore tend to accumulate in the crystallizer. To prevent the formation of impurities, the mother liquor must be rinsed. The rinsing liquor, which represents significant quantities for industrial monohydrate plants, is usually passed into an evaporation basin, which is also called sedimentation tank. The significant amount of alkali contained in the rinse liquor is consequently lost. Furthermore, the storage of large quantities of rinsing liquor in evaporation basins leads to environmental problems due to the low availability of new storage areas.
- – entweder die Kristallisation von raffiniertem Natriumsesquicarbonat (Sesqui) nach dem Verdampfen von Wasser, dann Kalzinieren von Natriumsesqui zu Soda;
- Either the crystallisation of refined sodium sesquicarbonate (Sesqui) after evaporation of water, then calcination of sodium sesqui to soda;
- Or alternatively, heat decomposition (with steam) or chemical calcination (with caustic soda) of the dissolved sodium bicarbonate to convert it to dissolved sodium carbonate, then evaporate the water to crystallize to a pure sodium carbonate monohydrate.
In these variants, the soluble impurities contained in the trona ore tend to accumulate in the sesqui or monohydrate crystallizers as well. In order to avoid the formation of impurities, the mother liquors must also be rinsed, which causes the same environmental problems in the evaporation basins as in the monohydrate process.
Sodium bicarbonate (NaHCO 3 ) is another important alkaline product besides sodium carbonate for many different applications, including food, animal feed, flue gas treatment and the chemical industry. The production of sodium bicarbonate is currently almost entirely made by carbonation of solid or aqueous solutions of sodium carbonate with gaseous CO 2 either in situ in the soda plants or purchased independently.
Various technical alternatives have been proposed to reduce the amount of flushing fluid from the soda plants.

Nevertheless, there is still a need in the sodium carbonate and bicarbonate industry to further reduce the amount of rinse liquor and to reduce the alkali loss in a straightforward manner without sacrificing the operating conditions of the associated processes in any way, taking into account sustainable development.

- (n) disposing of the remainder (I) of the stream (B) or part (J) of the mother liquor (G) in an underground leaching cavity or a depleted cavity or in a sink in the deep well or
- o) recycling the remainder (I) of the stream (B) or a portion (J) of the mother liquor (G) or a portion (L) of the liquor (K) into an underground leach cavity or a depleted lumen, and recovering an aqueous sodium carbonate solution from the leach liquor Underground leaching cavity or out of the depleted void, wherein the recovered aqueous sodium carbonate solution comprises sodium chloride and / or sodium sulfate having a concentration of sodium chloride and / or sodium sulfate which is less than the concentration of sodium chloride and / or the concentration of sodium sulfate in the remainder (I) or part (J) or Part (L).
The steps n) or o) are particularly advantageous when the sodium carbonate-containing stream (A) is partially or completely recovered from trona or Nahcolit, as is the recycle of the water-soluble salts originally in the ore in the excavation cavity, mine or deep well were possible. Furthermore, the pH of the final rinses can be controlled via the sodium bicarbonate content since sodium bicarbonate is a natural pH buffer. Therefore, the amount returned to such a cavity, mine or deep well is much less than the amount of original ore recovered from the void or mine or deep well.
In general, the sodium carbonate-containing stream (A) comprises at least 15% by weight of sodium carbonate, based on the dry soluble salts. Advantageously, the stream (A) comprises at least 20 and more preferably at least 24% by weight of sodium carbonate, based on the dry soluble salts.
Stream (A) is advantageously selected from the group consisting of recycle and purge streams of sodium carbonate or sesquicarbonate crystallizers, mine water streams, bitternalized effluent pool streams, water and sodium carbonate decahydrate deposits, other effluent streams, and combinations thereof.
Stream (A) generally comprises at most 98, preferably at most 95, more preferably at most 85 percent by weight of sodium carbonate, based on the dry soluble salts. When the sodium carbonate-containing stream (A) is a suspension of a solid in an aqueous solution or an aqueous solution, it generally comprises at most 99, preferably at most 90, more preferably at most 80 percent by weight of water. This allows limiting the number of recycles in the sodium bicarbonate cycle of the present invention.
When the sodium carbonate stream is from a solids stream or is an aqueous suspension or aqueous solution concentrated in a sodium carbonate, water (N) may be added to the sodium carbonate-containing stream (A) such that the combination of stream (B) with stream (A) forms a feed stream (C) which is suitable for forming crystals (F) comprising bicarbonate crystals of sodium by bicarbonating. In particular, the amount of water (N) is controlled to increase the suspension density of crystals (F) in the aqueous suspension (E) to generally at most 60% by weight, advantageously at most 50% by weight, preferably at most 40% by weight. % and more preferably to not more than 35% by weight. The suspension density of solids in an aqueous suspension is the weight ratio of the solid stated for the aqueous suspension.
In the present invention, stream (A) comprises at least 2% by weight, advantageously at least 3% by weight, more preferably at least 4% by weight of sodium chloride and / or sodium sulfate.
Even with a significant concentration of other highly water-soluble common ion salts with sodium or chloride or sulfate ions and at a cumulative level of at least 5% by weight of the cumulative sodium chloride and sodium sulfate amount of stream (A), these concentrations of contaminated salts should be should be added to the sum of the concentrations of sodium chloride and sodium sulfate, and this later sum should preferably be kept at a maximum of 20 wt .-% (200 g / kg) in stream (G).
In the present invention, the streams (I) or (J) (or (L)) are used to control the water-soluble alkali metal salt concentration, e.g. For example, sodium chloride or sodium sulfate concentrations in the aqueous mother liquor (G) during the bicarbonation step b). As the flow of the streams (I) or (J) (or (L)) increases, the concentration of the water-soluble alkali metal salt concentration (s) C i (G) in the process cycle decreases, and vice versa. These flows can be adjusted so that at the desired concentration of the water-soluble alkali metal salt in the aqueous mother liquor (G) or in the streams (I) or (J) (or (L)) the flows of the rinsed water-soluble alkali metal salt in the corresponding streams (I) or (J) (or (L)) are equal to the incoming flow of water-soluble alkali metal salt introduced into the process (ie via the streams (A), (A '), (A') ') and (A''') minus the flow of water-soluble alkali metal salt leaving the process with the crystals (F).
When the stream (A) is the aqueous rinsing liquid of a monohydrate crystallizer, the NaCl concentration of the rinsing liquid is generally at most 5% by weight and the Na 2 SO 4 concentration of the rinsing liquid is at most 7% by weight, based on the Weight of the aqueous solution. In fact, a classic MVR (mechanical steam recompression) crystallizer can not operate at NaCl concentrations that are significantly higher than 2 to 3% without crystallizing anhydrous sodium carbonate, resulting in operational difficulties. A triple effect monohydrate evaporator crystallizer operates at lower temperatures and can handle higher concentrations of NaCl, up to 4 to 5%, depending on a number of factors. An Na 2 SO 4 concentration above 3 to 7% causes the formation of Burkeit crystals (Na 2 CO 3 .2Na 2 SO 4 ) at the crystallizer temperature (between 40 ° to 100 ° C).
A typical natural soda plant from Trona has a Na 2 CO 3 concentration concentration in the liquor of 28 to 30 wt .-%, a NaCl inlet concentration of about 0.2% and / or a Na 2 SO 4 -Zulaufkonzentration of about 0.05 to 0.2%, which means that a conventional prior art plant comprising a sodium carbonate crystallizer can operate between 10 and 20 concentration cycles. This number of concentration cycles is generally close to the ratio between final concentration and feed concentration of the water-soluble contaminant. This is currently the most common reason for product losses, high Spülflüssigkeitsmengen and large basins and disposal volumes in a natural soda without recovering the valuable Alkalis. The present invention allows a simple and substantial increase in the number of cycles of 10 to 20 cycles to as many as 75 cycles or even more. Furthermore, the present method allows the reduction of energy consumption and related costs incurred in the production of sodium carbonate as a whole, when the sodium carbonate stream (A) is a sodium carbonate crystallizer rinse liquid, because the rinse liquid is generally between 2 to 15% of the Sodium carbonate flux, which enters the sodium carbonate crystallizer.
In the present invention, the partial debicarbonation of the aqueous mother liquor (G) and the removal of a portion of the water in step d) may be carried out by any means known in the art. The partial debicarbonization and removal of part of the water can be done in one or more steps. Generally, debicarbonization is carried out by chemical calcination using caustic soda to convert a portion of the sodium bicarbonate from the caustic (G) to sodium carbonate, or by thermal debicarbonization using steam or by a boiler to thermally decompose a portion of the sodium bicarbonate in sodium carbonate, Water and CO 2 . Thermal debicarbonisation using steam or a kettle is preferred. The removal of a portion of the water of the liquor (G) may be carried out in a falling film evaporator or in a boiler or in a forced circulation evaporator or in a forced circulation evaporator crystallizer as known in the art.
In the present process, in step b) the gas (D) is a gas comprising at least 20, advantageously at least 30, more preferably at least 40, and more preferably at least 80 vol% CO 2 , based on dry gas.
The bicarbonation step b) is carried out at any temperature compatible with the known range for sodium bicarbonate. Preferably, the bicarbonation step b) is carried out at a temperature of at least 20 ° C, preferably at least 38 ° C, more preferably at least 55 ° C and more preferably at least 70 ° C.
Too high a temperature may be detrimental to CO 2 absorption if not operated at a pressure above atmospheric pressure. For this reason, the bicarbonation step b) in Generally carried out at a temperature of at least 100 ° C, advantageously of at least 90 ° C, more preferably of at least 80 ° C and more preferably of at least 75 ° C.
In the present invention, the crystals (F) obtained in step b) include sodium bicarbonate crystals. Advantageously, the operating point (mother liquor concentrations of sodium bicarbonate, sodium carbonate, and soluble salts such as NaCl and Na 2 SO 4 ) in the carbonation step should be controlled to remain in the sodium bicarbonate range of the water solubility diagram. This is achieved by providing sufficient CO 2 in the bicarbonator so that the sodium carbonate concentration in the bicarbonate mother liquor (G) at operating temperature is less than the sodium carbonate concentration solubility limit, expressed as [Na 2 CO 3 ] (sesqui).
A safety margin should be considered such that the sodium carbonate concentration is preferably at most this value minus 5 g / kg, more preferably at most this value minus 10 g / kg, and most preferably at most this value minus 20 g / kg.
This allows the crystallization of mainly sodium bicarbonate. When the corresponding crystals (F) are then separated from their mother liquor (G) concentrated in NaCl and / or Na 2 SO 4 , and optionally the resulting crystals are washed as necessary to obtain high levels of impregnating mother liquor and water-soluble salts such as NaCl and Na 2 SO 4 , the content of the crystals (F) comprising sodium bicarbonate crystals is generally at least 40% by weight or at least 50% by weight, preferably at least 60% by weight, more preferably at least 80% by weight % and most preferably at least 90% by weight of sodium bicarbonate. The crystals (F) generally comprise at most 50 wt% or at most 30 wt%, or at most 20 wt%, preferably at most 10 wt%, more preferably at most 5 wt%, and most preferably at most 3% by weight of sodium carbonate.
The content of crystals (F) in water-soluble salts such as sodium chloride and / or sodium sulfate is generally at most 10% by weight, preferably at most 4% by weight, more preferably at most 1% by weight.
- g) optionally washing the crystals (F) comprising sodium bicarbonate to produce optionally washed crystals comprising sodium bicarbonate,
- h) drying the optionally washed crystals comprising sodium bicarbonate.
Alternatively, it is possible to partially or partially or completely calcine the sodium bicarbonate and to dry the crystals not only in step h).
- g) optionally washing the sodium bicarbonate crystals to produce optionally washed crystals comprising sodium bicarbonate, and
- i) calcining the optionally washed crystals comprising sodium bicarbonate to crystals comprising sodium carbonate.
When partially or completely calcining the sodium bicarbonate of the crystals in step i), a gas (O) comprising carbon dioxide is generated. The carbon dioxide and water can be completely or partially recovered and returned to the bicarbonation step.
- j) recovering at least a portion of the gas (O) comprising carbon dioxide and returning it to step b).
