目前主要将经起电处理的熔喷无纺布用作过滤层。熔喷无纺布机械强度低、柔韧性高,形态稳定性差,因此当受到外部冲击或摩擦时易发生结构变形。因此,为了保护熔喷无纺布层并赋予形态稳定性,通过在熔喷无纺布层的两面或一面层压形态稳定性、抗拉强度等机械物性高的无纺布来构成口罩,主要由纺粘无纺布通过另外的层压工艺而层压。
另外,通常纺粘无纺布被用作经起电处理的熔喷材料一面或两面的内部、外部材料,由于纺粘无纺布的长丝较粗且气孔较大,因此在未具有防微尘效率的情况下仅具有赋予形态稳定性的功能。因此,在多层口罩无纺布结构中位于中心的过滤层才会过滤微尘,因此存在微尘集中堆叠到过滤层使过滤效率随使用时间下降的问题,特别地,在必须长时间佩戴口罩的产业现场,这种问题也有可能对佩戴者的呼吸道安全产生影响。
另外,用作内部层、外部层的无纺布主要根据口罩外形通过超音波焊接而层压,因此在焊接工艺过程中内层的经起电处理的熔喷无纺布的结构发生变化,从而有可能使过滤性能下降。

本发明一方面提供一种复合无纺布,其包括:
经起电处理的熔喷无纺布层以及其一面或两面的纺粘无纺布层,
其中,其防微尘性能保持率大于或等于80%,所述防微尘性能保持率由以下数学式1表示:

有益效果
根据本发明一实施方案的复合无纺布可用作过滤空气中微颗粒的材料。
另外,当所述复合无纺布与现有被用作口罩过滤层的经起电处理的熔喷过滤层复合化时,能够防止过滤层的污染且延长寿命,并且因其形态稳定性优异以及过滤层的多层化而可提高口罩整体的性能和防微尘效率稳定性。
另外,所述复合无纺布可用于防止各种灰尘、微尘、细菌等,其不仅可以适用于口罩,还可适用于需要净化空气的各种家用、车辆用、工业用空调以及空气净化器等。

具体实施方式
以下,详细描述根据本发明一实施方案的复合无纺布。
在本说明书中,“复合无纺布(non-woven fabric composite)”是指两种或更多种无纺布通过一个连续工艺制造并成为一体的无纺布,而不是单独制造两种或更多种无纺布后通过另外的层压而制成的无纺布层压制品。另外,“复合无纺布”也可以被称作“单片无纺布(monolithic non-woven fabric)”。所述复合无纺布的特点为比所述无纺布层压制品具有更高的层间结合能力,并且形态稳定性和过滤性能更优异。
另外,在本说明书中,“经起电处理的熔喷无纺布层”可以是通过连续工艺制造的复合无纺布。具体地,“经起电处理的熔喷无纺布层”可以通过依次或连续工艺同时实施“熔喷无纺布的制造”和“起电处理”制造。
根据本发明一实施方案的复合无纺布包括经起电处理的熔喷无纺布层以及在其一面或两面的纺粘无纺布层。
包括在所述复合无纺布的复数个无纺布可以通过热熔而彼此结合而非超声波焊接。
所述复合无纺布的特点为通过包括经起电处理的熔喷无纺布层而具有微颗粒捕获功能。但是,现有的纺粘-熔喷多层无纺布的平均气孔为数μm至数十μm水平,因而几乎不具有防止0.1μm至0.6μm水平的微颗粒的功能。
另外,所述复合无纺布的防微尘性能保持率大于或等于80%,所述防微尘性能保持率由以下数学式1表示:

所述经起电处理的熔喷无纺布层和所述纺粘无纺布层可以彼此独立地包括非导电性聚合物。
所述非导电性聚合物可以包括聚烯烃、聚苯乙烯、聚碳酸酯、聚酯、聚酰胺以及它们的共聚物或它们的组合物。
所述聚烯烃可以包括聚乙烯、聚丙烯、聚-4-甲基-1-戊烯、聚氯乙烯或它们的组合。
所述聚酯可以包括聚对苯二甲酸乙二醇酯、聚乳酸或它们的组合。
所述经起电处理的熔喷无纺布层和所述纺粘无纺布层可以彼此独立地进一步包括添加剂。
所述添加剂可以包括颜料、光稳定剂、一次抗氧化剂、二次抗氧化剂、金属减活剂、受阻胺、受阻酚、脂肪酸金属盐、亚磷酸三酯、磷酸盐、含氟化合物、成核剂或它们的组合。
另外,在一实施方案中,抗氧化剂可以起到电荷增强剂的作用。电荷增强剂尽可能包括热稳定性有机三嗪化合物、低聚物或它们的组合,并且这些化合物或低聚物除三嗪环中的氮之外进一步含有至少一个氮原子。
例如,美国授权专利第6,268,495号、第5,976,208号、第5,968,635号、第5,919,847号以及第5,908,598号公开了旨在提高起电特性的电荷增强剂。例如,所述电荷增强剂可以包括受阻胺基添加剂(hindered amine-based additive)、三嗪基添加剂(triazineadditive)或它们的组合。
作为其它示例,所述电荷增强剂可以包括聚[[6-[(1,1,3,3-四甲基丁基)氨基]-1,3,5-三嗪-2,4-二基][(2,2,6,6-四甲基-4-哌啶基)亚氨基]-1,6-己二基[(2,2,6,6-四甲基-4-哌啶基)亚氨]](BASF制造,CHIMASSORB 944)、N,N'-双(2,2,6,6-四甲基-4-哌啶基)-1,6-己二胺与2,4,6-三氯-1,3,5-三嗪和N-丁基-1-丁胺和N-丁基-2,2,6,6-四甲基-4-哌啶胺的反应产物的聚合物(BASF制造,CHIMASSORB 2020)或它们的组合。
所述电荷增强剂可以是N-取代的氨基芳族化合物,特别地,可以是三氨基取代的化合物,例如,乙基己基三嗪酮(2,4,6-trianilino-p-(carbo-2'-ethylhexyl-1'-oxy)-1,3,5-triaz ine)(BASF制造,UVINUL T-150)。其它电荷增强剂有已知被称作三硬酯基三聚氰胺(“TSM”)的2,4,6-三-(十八烷基氨基)-三嗪。
基于100重量份的所述熔喷无纺布层的总重量,所述电荷增强剂的含量可以是0.25重量份至5重量份。当所述电荷增强剂的含量在上述范围内时,可以获得本发明欲达到的高水平的起电性能,并且可纺性良好、无纺布保持高强度且在成本方面有利。
除上述添加剂之外,所述复合无纺布可以进一步包括热稳定剂、耐候剂(weathering agent)等公知的添加剂。
基于100重量份的所述复合无纺布的总重量,所述经起电处理的熔喷无纺布层的含量可以是3重量份至50重量份。当所述经起电处理的熔喷无纺布层的含量在上述范围内时,可以获得过滤性能、形态稳定性以及耐用性优异的复合无纺布。
所述复合无纺布的基重(每单位面积的质量)范围可以是10g/m2至500g/m2,例如,20g/m2至100g/m2
以下,详细描述根据本发明一实施方案的复合无纺布的制造方法。
根据本发明一实施方案的复合无纺布的制造方法可以包括以下步骤:S10,连续形成纺粘无纺布层;以及S20,在所述纺粘无纺布层上连续形成熔喷无纺布层。
所述纺粘无纺布层连续形成步骤S10可以是通过熔融挤出、冷却以及拉伸热塑性的非导电性聚合物而形成纤维纱线后,将所述纤维纱线层压在网带上以进行网化(webforming)。
所述熔喷无纺布层连续形成步骤S20可以是通过熔融挤出、热空气拉伸以及冷却热塑性的非导电性聚合物和起电性能改进剂而形成纤维纱线后,将所述纤维纱线层压到通过所述纺粘无纺布层连续形成步骤S10网化的纺粘上进行网化。
具体地,所述熔喷无纺布层连续形成步骤S20可以包括:S20-1,通过非导电性聚合物连续形成游离纤维;S20-2,连续纺丝所述游离纤维;S20-3,向所述游离纤维连续喷射极性溶剂(例如,水)以使所述游离纤维连续起电;以及S20-4,连续层叠所述游离纤维以连续形成熔喷无纺布。
所述游离纤维连续起电步骤S20-3可通过连续喷射所述极性溶剂和气体(例如,空气)而执行。
以下,详细描述所述游离纤维连续起电步骤S20-3相比现有技术所具有的不同性质或显著效果。
(1)通常工业领域主要适用以下方法来制造经起电处理的熔喷无纺布,能够在熔喷工艺中进行起电处理的方法为,如美国注册专利第6,375,886号所示,通过极性溶剂和正在熔体纺丝的长丝之间的摩擦而进行起电处理的方法,以及如美国注册专利第6,969,484号所示,将熔喷无纺布浸入极性溶剂后水通过吸水装置渗入无纺布之间,从而通过水和无纺布之间的摩擦而进行起电处理的方法。如上所述,利用极性溶剂的起电处理方法需要另外在经起电处理后干燥极性溶剂的后续工艺,因此原则上无法通过连续工艺层压或复合无纺布。美国注册专利第6,375,886号和第6,969,484号公开内容通过引用全部结合在本申请中。
(2)美国注册专利第5,227,172号公开一种将熔喷模具和收集器(Collector)之间施加高电位差,从而使熔体纺丝树脂长丝化并通过周围的电场而被感应起电的方法,通过该方法无需进行另外的后加工处理就能得到经起电处理的熔喷无纺布。但是,通过电位差而被感应起电的无纺布会出现起电处理效率因热量或周围环境骤降的现象,因此难以用作防微尘口罩等销售过程中需要长期保管或者空气净化器滤芯等需要较长使用寿命的物品。美国注册专利第5,227,172号公开内容通过引用全部结合在本申请中。
本发明人开发了起电处理设备,该设备将极性溶剂和空气一同以二流体的形式喷射在熔喷无纺布层上,从而将通过少量喷射量获得足够动能的极性溶剂颗粒摩擦到正在熔体纺丝中的长丝上以使其具有高效率的摩擦起电效果,该设备的特点在于因喷射量少而在DCD(Die to collector distance)区间内被加热的空气充分加热蒸发,因此无需另外的干燥设备。由于这种特性,可以通过与无纺布制造工艺相结合借助连续层压来实现无纺布的复合化。
通过对所述熔喷无纺布进行起电处理而得到的无纺布成连续极化状态以使负电荷和正电荷半永久性地存在,这种无纺布被称作驻极体(electret)无纺布。
如上所述,所述复合无纺布的制造方法可以不包括另外的干燥步骤,以去除在所述游离纤维连续起电步骤S20-3喷射的所述极性溶剂。
另外,如上所述,在所述游离纤维连续起电步骤S20-3中连续喷射的所述极性溶剂可以在复合无纺布制造设备的DCD(Die to collector distance)区间通过加热的空气被连续加热而蒸发。
所述复合无纺布的制造方法可以进一步包括步骤S30,在所述熔喷无纺布层上连续形成另外的纺粘无纺布层。
在所述熔喷无纺布层连续形成步骤S20或所述连续形成另外的纺粘无纺布层S30之后,所述复合无纺布层的制造方法可以进一步包括S40,在所述熔喷无纺布层的一面或两面连续热压接所述每个纺粘无纺布层。
下面,详细描述根据本发明一实施方案的物品。
根据本发明一实施方案的物品包括上述的无纺布层压制品。
所述物品可以是防微尘口罩、空气净化器滤芯或空调滤芯。
下面,通过实施例进一步详细描述本发明。本实施例仅用于进一步具体地描述本发明,本发明的范围并不限于此。
实施例1:制造复合无纺布
将熔体指数(MI)为34g/10min的丙烯均聚物(LG化学,H7900)用作形成纺粘无纺布层(SB)的聚合物,将熔体流动速率(MFR)为1000g/10min的树脂(LG化学,H7910)用作形成熔喷无纺布层(MB)的聚合物。另外,在用于形成熔喷无纺布层(MB)的聚合物中添加了0.5wt%含量的受阻胺光稳定剂Chimasorb 944。然后,如图1所示,利用复合无纺布的制造设备连续制造了纺粘-熔喷-纺粘(SMS)形式的复合无纺布。具体地,熔喷无纺布层(MB)在所述复合无纺布制造设备中通过二流体喷嘴与空气一同接触水从而被连续起电,然后被层压到纺粘无纺布层(SB)的上方,另外的纺粘无纺布层(SB)又层压到所述熔喷无纺布层(MB)的上方。最终得到了SMS无纺布层压制品。然后,所述SMS无纺布层压制品通过具有压花图案的辊和无凹凸的辊之间的热压接工艺,被制造成一个复合无纺布形态。其中,将SMS复合无纺布的总基重调整为100gsm(g/m2),将熔喷无纺布层(MB)的基重调整为22gms。
实施例2:制造复合无纺布
将SMS复合无纺布的总基重调整为80gsm,将熔喷无纺布层(MB)的基重调整为30gsm,除此之外以与所述实施例1相同的方法制造了SMS复合无纺布。
实施例3:制造复合无纺布
将SMS复合无纺布的总基重调整为61gsm,将熔喷无纺布层(MB)的基重调整为15gsm,除此之外以与所述实施例1相同的方法制造了SMS复合无纺布。
实施例4:制造复合无纺布
将SMS复合无纺布的总基重调整为55gsm,将熔喷无纺布层(MB)的基重调整为13gsm,除此之外以与所述实施例1相同的方法制造了SMS复合无纺布。
实施例5:制造复合无纺布
将SMS复合无纺布的总基重调整为50gsm,将熔喷无纺布层(MB)的基重调整为25gsm,除此之外以与所述实施例1相同的方法制造了SMS复合无纺布。
实施例6:制造复合无纺布
将SMS复合无纺布的总基重调整为35gsm,将熔喷无纺布层(MB)的基重调整为12gsm,除此之外以与所述实施例1相同的方法制造了SMS复合无纺布。
实施例7:制造复合无纺布
将SMS复合无纺布的总基重调整为35gsm,将熔喷无纺布层(MB)的基重调整为8gsm,除此之外以与所述实施例1相同的方法制造了SMS复合无纺布。
实施例8:制造复合无纺布
将SMS复合无纺布的总基重调整为20gsm,将熔喷无纺布层(MB)的基重调整为3gsm,除此之外以与所述实施例1相同的方法制造了SMS复合无纺布。
比较例1:制造熔喷单一无纺布
除省略纺粘无纺布层(SB)之外,以与所述实施例2相同的方法制造了熔喷单一无纺布。
比较例2:制造复合无纺布
除未对熔喷无纺布层(MB)进行起电处理之外,以与所述实施例3相同的方法制造了SMS复合无纺布。
比较例3:制造熔喷单一无纺布
除省略纺粘无纺布层(SB)之外,以与所述实施例3相同的方法制造了熔喷单一无纺布。
比较例4:制造复合无纺布
除未对熔喷无纺布层(MB)进行起电处理之外,以与所述实施例7相同的方法制造了SMS复合无纺布。
比较例5:制造复合无纺布
除未对熔喷无纺布层(MB)进行起电处理之外,以与所述实施例8相同的方法制造了SMS复合无纺布。
比较例6:制造无纺布层压制品
分别制造2片纺粘无纺布层(SB)和1片熔喷无纺布层(MB)后对其进行彼此层压,以此制造SMS无纺布层压制品。其中,熔喷无纺布层(MB)通过美国注册专利第6,375,886号公开的起电处理方法而被起电。另外,将SMS无纺布层压制品的总基重调整为与实施例1相同的100gsm(g/m2),其中,将熔喷无纺布层(MB)的基重调整为22gsm。
参考例1:制造无纺布层压制品
除了通过美国注册专利第5,227,172号公开的起电处理方法对熔喷无纺布层(MB)进行起电处理之外,以与所述实施例1相同的方法制造了SMS复合无纺布。
评估例:评价无纺布的物性
通过以下方法评估了所述实施例1至8、比较例1至6以及参考例1中制造的每个无纺布的防微尘性能保持率和压力损失保持率,并将其结果示于下表1。
(1)检测设备:使用的TSI公司的TSI-8130模型。
(2)形成气溶胶:通过所述检测设备使氯化钠水溶液和空气接触后蒸发水,从而形成包括空气中分散的氯化钠且平均粒径为0.3μm、氯化钠颗粒浓度为18.5mg/m3的气溶胶。
(3)评估防气溶胶效率:气溶胶的渗流量为95L/min,无纺布的评估面积为100cm2
(4)评估压力损失:气溶胶的渗流量为30L/min,无纺布的评估面积为100cm2
(5)加速老化处理:在烘箱(dry oven)里以70℃温度贮存3天无纺布。
(6)评估加速老化处理前与后的防气溶胶效率和压力损失。
(7)根据所述数学式1或所述数学式2计算防微尘性能保持率和压力损失保持率。

参考上述表1,在实施例1至8中制造的复合无纺布显示出分别大于或等于80%的防微尘性能保持率和压力损失保持率以及大于或等于18%的加速老化处理后的防微尘率(即,防气溶胶率)。
但是,在比较例1和3中制造的无纺布显示出大于或等于90%的压力损失保持率,并且加速老化处理后的防微尘率也大于或等于18%,但防微尘性能保持率小于80%。
另外,在比较例2、4以及5中制造的无纺布显示出大于或等于80%的防微尘性能保持率,并且压力损失保持率也大于或等于90%,但加速老化处理后的防微尘率小于18%。
另外,在比较例6中制造的无纺布显示出大于或等于90%的压力损失保持率,并且加速老化处理后的防微尘率也大于或等于18%,但防微尘性能保持率小于80%。
另外,在参考例1中制造的无纺布显示出大于或等于90%的压力损失保持率,并且加速老化处理后的防微尘率也大于或等于18%,但防微尘性能保持率小于80%。
尽管参考附图和实施例描述了本发明,但这仅是示例性的,所属领域的技术人员能够理解由此可以进行各种修改和等价的其它实施方案。因此,本发明真正的技术保护范围应由所附权利要求范围的技术构思所决定。

1.一种复合无纺布,其包括:经起电处理的熔喷无纺布层以及其一面或两面的纺粘无纺布层,
其中,其防微尘性能保持率大于或等于80%,所述防微尘性能保持率由以下数学式1表示:
