背景

包含纤维的非织造制品被用于多种应用。例如非织造玻璃纤维垫作为增强体用于天花板贴砖、屋顶板和墙板等应用。所述垫用于为最终产品提供强度和其他有利的性能。由玻璃纤维制成的垫的一个缺点是垫的相对声开性,尤其是用于形成包含石膏或聚异氰脲酸酯(聚异)的建筑板。虽然这样的声开性在某些应用中是令人期望的,但是它在其他应用中会是一个阻碍。通常,当使用玻璃纤维垫来形成石膏墙板时,所述玻璃纤维垫需要额外的粘结剂材料来“封闭”垫中存在的一些空隙(即使得它是较低声学开放的)。归因于诸如粘度增加的问题,额外的粘结剂固体可以仅加入至粘结剂组合物至多到某点。因此,用于石膏板-建筑的玻璃纤维垫往往需要粘结剂组合物的第二涂层(或更多),来使所述垫达到期望的开放水平。因此,需要这样的材料,其可以将闭合玻璃纤维垫中的空隙同时不负面地影响粘结剂组合物的粘度或玻璃纤维垫的强度进行平衡,因此使得粘结剂能够使用现有的粘结剂施加装置来施加。
根据总体的本发明构思的粘结剂提供了具有较低声学开放结构的非织造制品。这是通过在粘结剂组合物中包含低密度纤维来完成的。包含纤维可以增加用其形成的垫的湿拉伸强度和干拉伸强度。包括低密度纤维的其他益处包括改进的表面质量、或减少的玻璃垫表面粗糙度。
总体的本发明构思还涉及一种非织造垫,其包括缠住在一起的多个基本上随机取向的纤维以形成具有第一和第二主表面的垫,并且将粘结剂组合物施加至至少一部分的纤维并且使纤维互连。粘结剂本身没有特别限制,并且可以采用用于互连无机纤维的许多常见粘结剂的形式。
总体的本发明构思至少部分地基于这样的发现,即可以将某些低密度纤维加入至现有的粘结剂组合物以改进某些非织造制品和使用该非织造制品制造的其他产品(例如墙板)的质量。所述低密度纤维能够混入现有的粘结剂中,而不实质上影响当前现有的用于施加粘结剂的技术或工艺。

所述粘结剂进一步包括用于溶解或分散活性固体的水以施加至增强纤维上。水可以以如下这样的量加入,该量足以将水性粘结剂组合物稀释到适合于将它施加至增强纤维上并且实现纤维上期望的固体含量的粘度。特别地,所述粘结剂组合物可以含有总粘结剂组合物的约50重量%至约98重量%量的水。
如前所述,总体的本发明构思涉及一种形成非织造垫的方法。根据总体的本发明构思的粘结剂通常在湿法垫加工线中形成非织造制品期间加入。短切玻璃纤维可以通过储存容器提供到传送设备如传送带以用于传送到混合槽,该混合槽含有各种表面活性剂、粘度改进剂、消泡剂和/或其他化学试剂,并且搅拌以分散所述纤维和形成玻璃纤维浆料。所述玻璃纤维浆料可以沉积到传送设备如移动筛或有小孔传送带上,并且从浆料除去大部分的水以形成缠住纤维的湿法垫。水可以通过常规的真空或空气吸入系统来从网除去。粘结剂通过合适的粘结剂施涂机如喷雾施涂机或幕涂机来施加至垫上。粘结剂施加允许良好分散的纤维(或填料粒子),具有良好的树脂聚结以润湿和填充纤维间隙,随后使得粘结剂组合物固化。一旦粘结剂已经施加至垫上,则所述粘结剂涂覆的垫可以通过至少一个干燥烘箱以除去任何剩余的水和固化粘结剂组合物。从烘箱出来的所形成的非织造垫是通过粘结剂互连的基本上随机取向的、分散的单个玻璃纤维的组合体。
在一种示例性实施方案中,总体的本发明构思涉及一种形成非织造制品的方法。该方法包括将具有离散长度的玻璃纤维在分散性基体(例如水浆料)中混合,将该玻璃纤维沉积在加工线上以形成具有第一主表面和第二主表面的湿法垫,将粘结剂组合物施加至所述第一主表面和第二主表面的至少一个上,使该粘结剂组合物固化以形成非织造垫,其中所述粘结剂组合物包含粘结剂组分和至少一种低密度纤维。

实施例
如前所述,当开发用于制造石膏壁板的垫时,声开性是一种集成特性,其必须经调节以交付可接受的产品。下面的实施例描述了使用根据总体的本发明构思的粘结剂组合物制造的各种玻璃纤维垫。
图1显示了使用常规粘结剂制造的玻璃纤维样品的三个扫描电镜(SEM)图像。所述垫包括1)单独的粘结剂,2)常规粘结剂加上10%细石墨(基于粘结剂含量的重量),和包括10%细石墨和25%微纤化纤维素(MCF)的常规粘结剂。如从所述图像中可见的,所述垫包括细石墨,并且所述微纤化纤维素具有较少的开放结构。图2显示了图1中所示样品的高放大率图像。该图像显示MCF与玻璃纤维缠结以构建具有延长的纤维网的网络,由此减少透气性。
图3显示了使用具有10%粗石墨与25%MCF组合的常规粘结剂所生产的样品的SEM图像。该图像表明较粗的石墨能够进一步封闭垫中的孔/空隙。
图4是显示一系列非织造垫的透气性的图。当与使用H纤维(平均直径11微米的纤维)代替MCF纤维的类似体系相比,使用具有10%细石墨和25%MCF的常规粘结剂体系制造的垫表现出>25%的透气性下降。
除了以上所讨论的两层设计之外,额外的层(或额外的材料的一个或多个层)可以是期望的,这取决于额外的材料的应用。例如汽车蓄电池使用玻璃垫作为正极板和负极板之间的载体。在这种情况中,导电涂层必需在所述垫的一侧上,同时允许另一侧保持电阻性。

8.根据权利要求6所述的复合板,其中所述多个低密度纤维选自微纤化纤维素(MFC)、碳纤维、云母、微粘土、微HBN、凯夫拉微浆及其组合。
9.根据权利要求6所述的复合板,其中所述多个低密度纤维具有50微米-1mm的平均长度。
10.根据权利要求6所述的复合板,其中所述多个低密度纤维具有小于1微米的平均直径。
11.根据权利要求6所述的复合板,其中所述基体选自石膏、泡沫体或其组合。
12.一种形成根据权利要求1所述的非织造制品的方法,所述方法包括:
在分散性基体中混合具有离散长度的玻璃纤维;
将所述玻璃纤维沉积在加工线上以形成具有第一主表面和第二主表面的湿法垫;
将粘结剂组合物施加至所述第一主表面和第二主表面的至少一个上;和
使得所述粘结剂组合物固化以形成非织造垫,
其中所述粘结剂组合物包含粘结剂组分和至少一种低密度纤维。
13.根据权利要求12所述的方法,其中所述至少一种低密度纤维选自微纤化纤维素(MFC)、碳纤维、云母、微粘土、微HBN、凯夫拉微浆及其组合。
14.根据权利要求12所述的方法,其中所述至少一种低密度纤维具有50微米-1mm的平均长度。
15.根据权利要求12所述的方法,其中所述至少一种低密度纤维具有小于1微米的平均直径。
16.根据权利要求12所述的方法,其中所述粘结剂组分选自丙烯酸类粘结剂、脲醛粘结剂(UF)、聚乙烯醇、聚乙酸乙烯酯、基于碳水化合物的粘结剂及其组合。
17.根据权利要求12所述的方法,其进一步包括将至少一种额外的材料施加至所述非织造制品的主表面,其中所述至少一种额外的材料提升选自以下的性能:导电性/电阻性、挠性、耐久性、耐候性、斥湿性、耐腐蚀性、刚度、多孔性、美学性、耐火性或耐烟雾性、抗穿刺性、拉伸强度、撕裂强度及其组合。
