背景技术

俗称“电动车”的全电动车辆(FEV)是一种电动驱动车辆配置,其从动力系中完全去除内燃机和相关的外围部件,从而仅依靠电动牵引电机来推动和支持附件负载。基于ICE的车辆的发动机组件、燃料供应系统和排气系统被FEV中的单个或多个牵引电机、牵引电池组以及电池冷却和充电电子器件所取代。相比之下,混合动力车辆动力系采用多种牵引动力源来推动车辆,最常见的是结合电池动力或燃料电池动力的电动机来操作内燃机组件。由于混合动力车辆能够从非发动机的其他来源获得动力,因此,在车辆由一个或多个电动机推动时,混合动力电动车辆(HEV)发动机可以全部或部分地关闭。
高压(HV)电气系统控制每个牵引电机与可充电牵引电池组(也称为“电动车辆电池”或“EVB”)之间的电力传送,该电池组存储且供应用于操作混合动力和全电动动力系的必要电力。HV电动系统可以采用电连接到车辆的一个或多个牵引电池组的前端DC到DC电力转换器,以便增加向高压主直流(DC)总线和电子电力逆变器的电压供应。可以在主DC总线的正和负端子之间布置高频大容量电容器,以提供电稳定性并存储补充电能。当操作采用例如六步运行模式的逆变器时,可以根据预期的DC总线电压范围、峰值电流和纹波电压来选择大容量电容器尺寸——就总电容量而言)。多相电动机/发电机单元的运行和控制,例如永磁同步牵引电机,可以通过以下方式实现:采用逆变器以使用从居民车辆控制器输出的脉宽调制控制信号将DC功率转换为交流(AC)功率。

发明内容
本文提出具有集成电力电子器件(IPE)的电动驱动单元组件,配备有这类EDU组件的车辆动力系,用于制造这样的EDU组件的方法和用于操作这样的EDU组件的方法,以及配备有具有集成电力电子器件的模块化EDU组件和驱动桥的电动驱动车辆。举例来说,模块化EDU组件包括电动牵引电机、齿轮箱、电路和壳体。电动牵引电机可以是单个或一对电动机/发电机单元之类。对于一些应用,齿轮箱可包括行星齿轮系、离合器、差速器和半轴。电路可以由AC-DC电力逆变器模块(PIM)、DC-DC转换器和辅助功率模块(APM)、车载充电模块(OBCM)、高功率分配模块(HPDM)以及其他电力电子器件元件部分组成。所有电力电子器件模块均密封在单个内部冷却的IPE外壳体内;共用的IPE壳体位于IPE腔内并紧固到EDU外壳体。

与前驱动EDU组件相比,后驱动EDU组件呈现低而宽的占用空间。后驱动EDU组件可包含到壳体的固定AC杆连接。AC杆连接器在内部与定子的3相端子组件相互联接;油腔和螺栓界面用油冷却。AC杆连接器在外部与电力逆变器模块的3相汇流排组件相互联接。电力逆变器模块具有到壳体的密封界面,其位于干腔中。此外,电力逆变器模块具有与车载RESS相互联接的DC连接器。
电力电子器件到电动驱动单元的策略性集成有助于实现提高的封装效率和重量减轻。可以通过计算出的电动驱动单元和驱动桥的定位以及所需电力电子器件内容物的合并布置来进一步优化车辆封装。将电力电子器件密封在直接安装到EDU壳体的单个整体IPE壳体中实现最大封装紧凑性和宽螺栓布局,其改善噪音、振动和不平顺性(NVH)。至少一些所公开的集成电力电子器件设计的伴随益处包括改进的功率传输效率以及用油冷却定子端子的能力。其他附带的好处可包括:对于使用每个电力电子器件模块的分立壳体的设计,通过消除外围电子硬件和流体管路而降低的系统复杂性和最小化的设计和零件成本。

示出汽车10的4WD动力系分为两个离散的分支:后(第一)动力系PTR和前(第二)动力系PTF。后动力系PTR在本文由可重新起动的内燃机12表示,其通过多挡自动动力变速器18驱动地连接到后端最终驱动系统20。发动机12优选经由发动机曲轴13(“发动机输出构件”)通过扭矩传送动力到变速器18的输入侧。变速器18进而适于接收、选择性操纵来自发动机12的牵引动力,并将来自发动机12的牵引动力分配到车辆的最终驱动系统20,从而推动车辆10。图1的后部最终驱动系统20通常由以下组成:驱动轴22,其将动力变速器18驱动地连接至后限滑差速器24;一对后半轴26,其将差速器24驱动地连接到一组后道路车轮16R。
ICE组件12操作以独立于EDU组件14,例如以“仅发动机”操作模式,推动车辆10;或与EDU组件14协作,例如以“电动机增强”操作模式,来推动车辆10。在图1描绘的示例中,ICE组件12可以是任何可用的或以后开发的发动机,例如压缩点火的柴油发动机或火花点火的汽油或弹性燃料发动机,其很容易地适于提供其可用的功率输出,通常以多个转数/分钟(RPM)为单位。尽管在图1中未明确描绘,应当理解,车辆的动力传动系统可以采用任何可用的配置,包括前轮驱动(FWD)布局、后轮驱动(RWD)布局、全轮驱动(AWD)布局、四驱六轮(6X4)布局等。
例如,在通过可变元件发送动力变速器18的所有或一部分动力时,动力变速器18可以使用差动齿轮装置19来实现变速器的输入轴15(“变速器输入构件”)和输出轴17(“变速器输出构件”)之间的选择性可变的扭矩比和速度比。差速齿轮装置的一种形式是周转的行星齿轮布置。行星齿轮装置提供紧凑性以及行星齿轮装置子集的所有构件之间的不同扭矩比和速度比的优点。传统上,液压致动扭矩建立装置,例如离合器和制动器(术语“离合器”用于指代离合器和制动器两者),可选择性地接合以致动前述齿轮元件,以建立在变速器的输入轴和输出轴之间期望的前进和倒退速度比。虽然设想为8挡自动变速器,但动力变速器18可以任选地采用其他合适的配置,包括无级变速器(CVT)架构、自动-手动变速器等。
图1的前动力系PTF在本文由具有集成电力电子器件(IPE)单元30的电动驱动单元组件14表示,其通过相应的一对前半轴32驱动一组前道路车轮16F。EDU组件14通常可以由单独的电动牵引电机36代表,其具有单速减速齿轮箱38(例如,具有两个齿轮减速器)和横向分离式锥形齿轮式差速器40。EDU组件14的调制由车内电子控制单元(ECU)34控制,以便向与地面接合的道路车轮16F传递原动力。EDU组件14的内容物的紧凑布置允许使用驱动单元代替具有扭矩传递差速器和车桥系统的常规电动机组件。按照图1的动力系架构,前动力系PTF将原动力传递至前道路车轮16F,而后动力系PTR将原动力传递至后车轮16R。然而,替代的动力系布置可以采用EDU组件14来驱动后轮16R,采用EDU组件14来驱动前轮16F和/或后轮16R,同时完全取消ICE组件12,或者采用ICE组件12和EDU组件14以协作地驱动前轮16F,后轮16R或两者。
继续参考图1,电动牵引电机36可以采用具有适当尺寸和功率的任何电机配置来推动车辆10,包括永磁体同步电动机/发电机单元。通过在合适密封和绝缘馈通件(未图示)中穿过保护罩壳的电导体或电缆将电力提供到牵引电机36。相反,可以例如通过再生制动将电力从牵引电机36提供到车载牵引电池组42。虽然示出为具有一个用于独立地驱动两个车轮16F的牵引电机的混合动力电动架构,但是车辆10可以采用具有多个牵引电机的其他动力系配置,其中任何一种都可以适用于全电动车辆(FEV)、电池电动车辆(BEV)、插电式混合动力电动车辆(PHEV)、燃料电池混合动力电动车辆(FCEV)等。
如上所述,ECU 34被构造和编程为控制,除了其他之外,发动机12、驱动单元14、变速器18和牵引电池组42的操作。控制模块、模块、控制器、控制单元、电子控制单元、处理器及其任何排列可以互换和同义地使用,以意指以下项中的一个或多个中的任何一个或各种组合:逻辑电路、组合逻辑电路、专用集成电路(ASIC)、电子电路、中央处理单元(例如微处理器)、输入/输出电路和装置、合适信号调节和缓冲电路系统以及提供所描述功能性的其他部件,等等。相关的存储器和存储件(例如,只读、可编程只读、随机访问、硬盘驱动器、有形等),无论是常驻的、远程的或两者的组合,均存储处理器可执行的软件和/或固件程序或例程。
软件、固件、程序、指令、例程、代码、算法和类似术语可以互换地和同义地使用,以意指任何处理器可执行的指令集,包括校准和查找表。ECU 34可以被设计为具有经执行以提供期望功能的一组控制例程。控制例程例如由中央处理单元执行,并且可操作以监视来自感测装置和其他联网控制模块的输入,并执行控制和诊断例程以控制装置和致动器的操作。这类输入可以包括车辆速度和加速度数据、速度限制数据、交通信号灯状态和位置数据、道路坡度数据、停车标志位置数据、交通流量数据、地理空间数据、道路和车道等级数据、车辆动态数据、传感器数据等。例程可以在车辆使用期间实时地、连续地、系统地、零星地和/或以规则的间隔(例如,每100微秒、3.125、6.25、12.5、25和100毫秒等)执行。可替代地,可以响应于车辆10的操作期间事件的发生而执行例程。
现在参考图2和图3,示出代表性的EDU组件114,其用于推动电动驱动机动车辆,例如图1的混合动力电动车辆10。EDU组件114包括多部分的保护性外壳体144(“EDU外壳体”),在其上安装有IPE单元130。一体紧固件凸片150接纳安装凸耳(未示出),这允许EDU的外壳体144悬挂在车身的发动机舱内,例如邻近图1的ICE组件12。图2和3的EDU外壳体144可以由刚性的金属或聚合材料与盖板148一起铸造或加工,该盖板148例如经由螺栓152固定至主罩壳146。将盖板148牢固地紧固至主罩壳146形成内部电机室141,其通过径向支撑壁145与内部变速器室143分隔开,这在图1中最佳可见。牵引电机,例如图1的电动牵引电机36,安装在EDU壳体的电机室141内,而齿轮系,例如齿轮箱38和差速器40,安装在变速器室141内。应当理解,所说明的外壳体144的具体形状和尺寸可以特定于EDU组件114的预期应用,且因此本质上是非限制性的。
对于至少一些实施例,电机室141可以被流体密封为湿室,即,用于接收变速器油,并且变速器室141可以被流体密封为干室,即,存储空气。然而,存放在电机室141内的一个或多个牵引电机例如通过适当的电机输出轴驱动地连接到存放在变速器室141内的齿轮系的齿轮元件。电动驱动单元组件114可以被配置为单挡或多挡动力变速器装置(例如,可以将两挡驱动模块作为螺栓紧固的变型联接至壳体144以提供多挡功能)。一对驱动单元输出轴,即分别为左舷侧输出轴154和右舷侧输出轴156,适于花键连接至用于与车辆的至少两个道路车轮驱动接合的对应半轴,例如图1的前半轴32。
根据所说明的示例,EDU的外壳体144包括碗形的外腔151,其牢固地安置在其中的IPE单元130。此IPE单元130与ECU 34交换数据并从ECU 34接收命令信号以控制包含在EDU壳体144内的一个或多个牵引电机的操作。主罩壳146的上“冠状”部分形成有盆形部158,其由邻接底部的四个互连侧壁定界以限定外腔151。一系列结构加强肋件160围绕该盆形部158的外周边间隔开,有助于支撑IPE单元130,同时减少组合组件的总重量。图2的盆形部158和肋件160与主罩壳146一体地形成为整体单件结构。盆形部158的内部可以成形为与IPE外壳体162互补,以确保IPE单元130在外腔151内的齐平配合。
集成电力电子器件单元130包括安装在EDU的外壳体144顶部的多部分保护性外壳体162(“IPE外壳体”)。IPE外壳体162可以与最底部的壳体底架164一起由刚性的金属或聚合材料铸造或加工而成,该底架为主壳体提供下层支撑,该主壳体在图2中由中间主箱体166和最顶部的壳体盖168表示。如所示,壳体底架164嵌套在盆形部158内部,并且大体上齐平抵靠EDU外壳体144的外腔151的外侧表面就座。壳体盖168例如经由自对准螺钉170机械地附接到主箱体166的上端。夹在壳体盖168和底架164之间的主箱体166例如经由螺栓172被牢固地固定在壳体底架164上。主箱体166被制造成具有两个安装界面:一体底部凸缘161,其具有两组螺栓孔,一组用于固定至壳体底架164,而一组用于固定至EDU外壳体144;和一体顶部凸缘163,其具有一组用于安装壳体盖168的紧固件孔。凸缘161和163均以连续的方式围绕主箱体166的周边延伸。虽然示为分成三部分的构造,但IPE的外壳体162可以包括多于或少于三个部分。例如,由于IPE单元130被安装到EDU盆形部158中,所以可以省去壳体底架164。在一些应用中,包括后轮驱动动力系架构,增加壳体底架164以封闭组件。
图4呈现图2和3的代表性IPE单元130的分解图示,为了简化和易于参考,壳体底架164被移除。壳体盖168与一体凸缘167一起被制造为单件刚性结构,该凸缘167围绕盖168的外周边连续地延伸并且包括用于经由螺钉170紧固至主箱体166的顶部凸缘163的紧固件孔。高压直流电(HVDC)电气接插件174装配到壳体盖168中,用于经由相应的电缆束将IPE模块130电连接至车辆电池,例如图1的车载牵引电池组42。与HVDC电气接插件174间隔开的是连接器接点176,其提供进入端口,以便将IPE模块130经由相应的电缆束电连接至动力系控制模块(PCM),其可以实施为分立控制器或集成到图1的ECU 34中。EDU外壳体144和IPE外壳体162可以由不同的材料或相同的材料制成,包括A360不锈钢和/或ADC2或ADC3铝合金。
继续参考图4,IPE壳体的主箱体166被制成单件刚性结构,其用作支撑和电气互连IPE单元的众多电力电子器件(PE)模块的主要平台。在说明的示例中,多个电气接点被组装到主箱体166中,包括:高压交流电(HVAC)电气接插件178;空调控制模块(ACCM)HVDC电气接插件180;驾驶舱加热器控制模块(CHCM)HVDC电气接插件182;和蓄热式加热器控制模块(SHCM) HVDC电气接插件184。可以设想,主箱体166可以配备有比上面列举的更多或更少的电气接插件。例如,专用电缆束(未示出)可以联接至冷却剂泵HVAC电气接插件185,以将交流电能传递至流体泵(在所提供的视图中不可见)。位于主箱体166顶面上的冷却盖186为汇流排组件模块188、DSC冷却套190和高压分配板192提供下层支撑。虽然以大体上四方多面体形状示出,但是在不脱离本公开的预期范围的情况下主箱体166可以呈现替代的形状和尺寸。
除了上述特征之外,集成电力电子器件单元130还配备有内部冷却系统,用于调节IPE外壳体162内包含的各种PE模块的工作温度。主箱体166与一体式冷却歧管194一起制造,该冷却歧管流体地连接到冷却入口195和冷却出口197。冷却剂从合适的冷却剂槽通过冷却入口195供给到IPE外壳体162中,并且冷却剂从IPE外壳体162通过冷却出口197排出。冷却剂流体,其可以是乙二醇或去离子水或两者的混合物之类,被传递到主箱体166内部的IPE单元130并循环通过IPE单元130以冷却各种IPE部件。通过利用单个内部冷却系统来冷却PE模块,IPE单元130设计有助于消除多余冷却剂软管、导管、密封件等,否则,它们对于每个PE模块采用分立壳体的系统将是必需的。
多个基于集成电路(IC)的PE模块安装在IPE外壳体162内的内部PE室内部。按照图4中图示的代表性架构,车载充电模块(OBCM)171安装到主箱体166的底侧,在壳体底架164和盖168之间。此OBCM 171适于连接至电动车辆充电站(EVCS)或其他合适的电动车辆供电设备(EVSE),用于例如使用壁挂式充电电缆或家用插座为车辆的车载牵引电池组充电。具有HV-12V DC/DC电源转换器模块173的辅助功率模块(APM)安装到壳体盖168下方的主箱体166的顶侧。APM 173可作为DC-DC转换器操作,其将来自RESS或电池组的电力调制到标准车辆电压,例如用于12V起动、照明和点火(SLI)电池和12V车辆附件负载的标称电压。
另外,在壳体盖168下方安装到主箱体166上的是带有低压输入/输出(LVIO)外围卡连接器177和门板179的IPE控制板175。IPE控制板175可以承载AC-DC电力逆变器模块(PIM)、DC-DC升压模块,以及可选的高功率分配模块(HPDM)。PIM是PE控制子系统的一个元件,其调节进入和来自一个或多个牵引电机的电能的传输。升压模块可用于确保牵引电机的电机控制电压满足输入DC母线电压。HPDM可以被实施为电接线盒,其将来自RESS的高压电力分配给预定种类的高压部件。可以认识到,PE模块可以包括比图4所示的模块更少或更多或不同的模块。
为了帮助简化和加快EDU组件114的组装过程,将整个IPE单元130(包括封装在IPE外壳体162内的所有必需的PE模块)可操作地一齐安装到EDU的外壳体144上。如图5所示,IPE外壳体162——在一系列共面界面上向下螺栓固定——沿单个平面机械地附接到EDU外壳体144。IPE的外壳体162的主箱体166与从主箱体166的下端大体上正交地伸出的平面IPE界面凸缘161一起制造。EDU的外壳体144的最上端与从壳体144的外表面大体上正交地伸出的平面EDU界面凸缘147一起制造,该EDU界面凸缘147围绕外腔151的上部范围连续地延伸。IPE的界面凸缘161沿着单个平面(例如,正交于延伸穿过EDU的主罩壳146的中心的垂直轴线A1的平面)螺栓连接到EDU的界面凸缘147上并密封到该界面凸缘147。

为了适应IPE单元的安装平面与存储在EDU保护外壳体内的一个或多个牵引电机之间的堆叠公差,IPE单元采用兼容的AC连接接口,用于电联接至AC汇流排。参考图5,例如,EDU组件114设置有安装在EDU外壳体144内部的交流(AC)汇流排191。类似地,IPE单元130与安装在PE室内的柔性电汇流排193组装在一起,该柔性电汇流排193例如经由汇流排螺栓199连接到AC汇流排191。壳体底架164或主箱体166被制作有汇流排端口155,通过汇流排端口155,AC汇流排191被接收。细长通道157接收从那里穿过的汇流排螺栓199。IPE单元130进一步包括安装到主箱体166的AC汇流排帽159,其封闭此细长通道157的顶端。
具有完全集成的IPE单元130的EDU组件114可以进一步提供以下能力:通过调整单个密封/安装平面相对于IPE单元130的重心(CG)的高度,使系统的电力电子器件的结构模式去耦,例如以减轻噪声、振动和不平顺性(NVH)。总的来说,CG高度可以设置为等于安装平面(与其共线)。CG高度的“可调节性”允许设计者通过调节安装平面的高度来使PE结构模式去耦。如所示,IPE单元130的CG通过系统建模导出,并且安装平面被设置为基本上等于在垂直堆叠中的CG的位置。

Claims (10)

1.一种用于机动车辆的电动驱动单元(EDU)组件,所述机动车辆具有车身和附接至所述车身的多个道路车轮,所述EDU组件包括:
被配置为安装到所述车身的EDU外壳体,其,所述EDU外壳体在其中限定内部电机室和内部变速器室,并且进一步在其外表面上限定外腔;
牵引电机,其安装在所述EDU壳体的所述内部电机室内部并且被配置为驱动所述道路车轮中的一个或多个,从而推动所述机动车辆;
齿轮系,其安装在所述EDU壳体的所述内部变速器室内部并且被配置为将所述牵引电机驱动地连接至所述道路车轮中的一个或多个;和
集成电力电子器件(IPE)单元,其可操作以控制所述牵引电机的操作,所述IPE单元包括:
IPE外壳体,其具有安装在所述EDU外壳体的外腔内部的壳体底架,以及安装在所述壳体底架上的主壳体,以便在壳体底架和主壳体之间限定电力电子器件(PE)室;和
安装在所述PE室内部的多个集成电路(IC)PE模块。
2.根据权利要求1所述的EDU组件,其中,所述IPE外壳体的主壳体包括主箱体和安装在所述主箱体上的壳体盖。
3.根据权利要求2所述的EDU组件,其中,所述壳体盖包括高压直流(HVDC)电气接插件,并且所述主箱体包括高压交流(HVAC)电气接插件。
4.根据权利要求3所述的EDU组件,其中,所述主箱体进一步包括空调控制模块(ACCM)HVDC电气接插件、驾驶舱加热器控制模块(CHCM)HVDC电气接插件以及蓄热式加热器控制模块(SHCM)HVDC电气接插件。
5.根据权利要求2所述的EDU组件,其中,所述主箱体包括冷却歧管,流体地连接至所述冷却歧管并被配置为将冷却剂供给到所述IPE外壳体中的冷却入口,以及连接至所述冷却歧管且被配置为从所述IPE外壳体中排出冷却剂的冷却出口。
6. 根据权利要求2所述的EDU组件,其中,所述多个IC PE模块包括安装在所述主箱体与所述壳体盖之间的第一、第二和第三IC PE模块,以及安装在所述主箱体与所述壳体底架之间的第四IC PE模块。
7. 根据权利要求1所述的EDU组件,其中,所述多个IC PE模块包括DC-DC功率转换器模块、AC-DC电力逆变器模块(PIM)和车载充电模块(OBCM)。
8. 根据权利要求7所述的EDU组件,其中,所述多个IC PE模块进一步包括高功率分配模块(HPDM)。
9.根据权利要求1所述的EDU组件,其中,所述IPE外壳体包括从所述主壳体伸出的IPE界面凸缘,并且所述EDU外壳体包括从限定所述外腔的所述外表面伸出的EDU界面凸缘,所述IPE界面凸缘沿单个平面密封到所述EDU界面凸缘。
10.根据权利要求9所述的EDU组件,其中,所述IPE界面凸缘围绕所述主壳体的外周边连续地延伸,并且所述EDU界面凸缘围绕所述外腔的外周边连续地延伸。
