技术领域
本发明属于汽车内饰的制备方法技术领域,涉及一种汽车顶蓬材料及其制备方法。
背景技术
通常而言,汽车顶蓬安装在汽车内顶上,以吸收来自外部的噪音并改善汽车的隔热性。目前的汽车顶蓬材料具有三层结构,其中包括由聚酯无纺织物、PVC片材等构成的覆盖材料;由聚丙烯或聚乙烯泡沫构成的衬垫(cushion)材料;和由树脂毡、玻璃棉、纸板等构成的基材。
汽车顶蓬材料需要具有较好的吸音性能较低的挥发性有机物以及较好的抗变形能力等,由于通常用作有机纤维的聚丙烯(PP)、聚酰胺(尼龙)和聚酯(PET)的玻璃化转变温度都很低,为70℃-80℃左右,因此它们在作为顶棚材料方面的适用性非常有限。为了通过克服它们的低耐热性进而可以使用这些有机纤维,主要采用通过使用碳纤维、玻璃纤维或无机纤维增强有机纤维或者通过加入有机/无机填料和热固性树脂等来改善有机纤维的耐热性的方法。
此外,使用作为常用材料的聚氨酯泡沫的汽车顶蓬具有良好的吸声性,但是存在耐候性差的问题,会导致使用寿命降低,例如长期使用后将发生褪色或泡沫单元破碎,并且由于使用粘合剂使其与诸如用于增加强度的玻璃纤维等其他材料相接合,因此难以进行再循环,并且成型后易鼓泡等,其他问题还包括层压不同材料而引起的重量增加,以及因使用含有有害成分的材料和使用热固性树脂而引起的在其生产过程中产生刺激性气味、粉尘和噪音等缺点。
在越来越追求高性能、环保型、节能型、轻量化、个性化的时代,汽车的内饰与汽车的性能一样,越来越得到人们的关注了。因此对汽车顶蓬材料的要求也越来越高。目前,普通顶蓬易变型、报废率高,气味和VOC性能不良制约着顶蓬的开发生产。
CN104477019A公开了一种简易操作环保汽车蓬布,包括蓬布、车顶固定座、车身固定座,所述的蓬布为扇形,所述的蓬布下边缘均匀分布着永久磁铁;所述的蓬布半径两端具有半柔性长轴上,长轴的两端各有一个圆环;所述的车顶固定座、车身固定座均为圆柱型金属杆,所述的金属杆的底座具有永久磁铁;所述的蓬布下边缘永久磁铁处的蓬布内表面及所述的车顶、车身固定座永久磁铁处的内表面均具有一层柔性缓冲材料垫;所述的蓬布下边缘永久磁铁处的蓬布上表面及所述的车顶、车身固定座底部的一侧具有开口,所述的开口由魔术贴粘合在一起,通过所述的开口可以更换所述的永久磁铁;所述的蓬布半径边缘上有魔术贴,在蓬布覆盖车身时封闭蓬布接口处缝隙;该专利申请并没有过多的关注顶蓬材料的制备。CN106012221A公开了一种新型汽车顶蓬用三维机织复合材料及其制造方法,首先,以湿纺亚麻纱(细度2436Nm)为增强体,丙纶(PP)长丝为基体,在花式捻线机上形成丙纶长丝包覆亚麻纱的包缠纱;其次,将包缠纱分别作为经、纬纱,采用三维浅交弯联结构为基本组织,在三维织造专用设备上织造三维浅交弯联机织物,织物层数为3层;最后,用美国Carver热压机对上述三维机织物进行热压成型,以制备汽车顶蓬用三维机织复合材料。该专利申请提供的汽车顶棚材料具有隔音的效果,但是其热压温度较高,造成部分有机物挥发,不利于应用。
现有的顶蓬材料一般采用PU干法板材,烘温后贴合面料,其缺点是:产品易变形、没有良好的吸音性能,干法板材气味、VOC无法达标等;或采用PU湿法板材通过胶膜贴合面料,其缺点是:产品成型后易空鼓、面料粘接性能差且不易察觉,容易造成重大损失;或采用PU湿法板材通过喷胶贴合面料,其缺点是:喷胶不均造成粘结不良,TVOC含量高,烘温过程能耗高,工时长等。CN107685526A公开了一种汽车顶蓬面料的制备方法,包括以下步骤:PU板材涂胶步骤、顶蓬基板材料的叠放步骤、顶蓬基板的压合成型步骤、针织复合面料涂胶步骤、汽车顶蓬半成品材料的叠放步骤、汽车顶蓬半成品的压合成型步骤以及水刀切割步骤;该专利申请提供的制备方法得到的汽车顶蓬材料贴合稍差,会有波纹状缺陷;并且其TVOC含量较高。
因此,需要提供一种新的汽车顶蓬材料及其制备方法以满足应用要求。
发明内容
本发明的目的在于提供一种汽车顶蓬材料及其制备方法。本发明提供的制备方法制备得到的汽车顶蓬材料具有较优异的外观,外观无鼓泡、无波纹等瑕疵,可以大幅度较少制备报废率;同时本发明提供的汽车顶蓬材料具有较好的吸音隔热的优点,且其VOC含量较低,能够满足应用要求。
为达此目的,本发明采用以下技术方案:
第一方面,本发明提供了一种汽车顶蓬材料的制备方法,所述制备方法包括如下步骤:将顶蓬基材和针织复合面料贴合、后处理,得到所述汽车顶蓬材料;
其中,所述贴合的上模温度为95-115℃,例如98℃、100℃、102℃、105℃、107℃、109℃、110℃、112℃、114℃等,下模温度为40-90℃,例如42℃、45℃、48℃、50℃、52℃、55℃、58℃、60℃、65℃、70℃、80℃等。
本发明设置的贴合温度一方面可以使顶蓬基材和针织复合面料贴合紧密,无鼓泡、无流纹等,二者具有较优异的粘结性;另一方面,设置上模温度高于下模温度,可以保证上下模之间相互匹配,避免热胀冷缩导致型面不良。
优选地,在进行所述贴合之前,在所述针织复合面料上设置粘结剂层,所述粘结剂层粘结所述顶蓬基材和针织复合面料。
优选地,所述粘结剂层为固化型胶水粘结剂层,进一步优选为MDI胶水粘结剂层。
本发明特异性的选择了MDI胶水,可以确保顶蓬基材和针织复合面料贴合完全,不鼓泡,无流纹;并且其挥发性有机物含量较少。
优选地,所述粘结剂层的设置方法包括在针织复合面料表面利用辊涂的方式设置粘结剂层。
优选地,在所述针织复合面料表面的涂胶量为15-80g/m2,例如20g/m2、30g/m2、40g/m2、50g/m2、60g/m2、70g/m2等。
优选地,所述粘结剂层的设置方法还包括辊涂后喷淋雾化水。
优选地,所述雾化水的喷淋量选自10-80g/m2,例如15g/m2、20g/m2、25g/m2、30g/m2、35g/m2、40g/m2、45g/m2、50g/m2、55g/m2、60g/m2、65g/m2、70g/m2、75g/m2等。
本发明选择雾化水作为MDI胶水的固化剂,可以确保MDI胶水固化均匀性好,同时限定了水的用量,若雾化水的用量过低,则会导致固化不完全,即顶蓬基材和针织复合面料粘结性较差,且在后续贴合过程中容易出现流纹等;若雾化水用量过高,则在后续的贴合过程中容易形成鼓泡,且固化过快,容易导致顶蓬基材和针织复合面料粘结性差。
优选地,所述顶蓬基材的厚度为4-9mm,例如5mm、6mm、7mm、8mm等。
优选地,所述针织复合面料的厚度为2-4mm,例如3mm。
优选地,所述顶蓬基材包括依次设置的第一无纺布层、第一玻璃纤维层、聚氨酯板材层、第二玻璃纤维层和第二无纺布层。
优选地,所述针织复合面料包括聚氨酯软泡层和针织面料层,所述粘结剂层设置于所述聚氨酯软泡层远离所述针织面料层一侧。
优选地,所述针织复合面料还包括无纺布层,所述无纺布层设置于所述聚氨酯软泡层远离所述针织面料层一侧。
优选地,所述针织复合面料包括无纺布层和针织面料层,所述粘结剂层设置于所述无纺布层远离所述针织面料层一侧。
优选地,所述贴合在贴合模具中进行,所述贴合的压力为8-10MPa,例如8.5MPa、9MPa、9.5MPa等,时间为30-90s,例如40s、50s、60s、70s、80s等。
优选地,所述制备方法还包括贴合后,进行后处理。
优选地,所述后处理包括切割,优选水刀切割。
作为优选技术方案,所述制备方法包括如下步骤:
(1)利用辊涂的方式在针织复合面料表面设置粘结剂层,在粘结剂层表面喷淋雾化水,雾化水的喷淋量选自10-80g/m2
(2)将顶蓬基材和经过步骤(1)处理的针织复合面料置于贴合模具中,粘结剂层位于所述顶蓬基材和针织复合面料之间,进行贴合成型、水刀切割,得到所述汽车顶蓬材料。
第二方面,本发明提供了一种根据第一方面所述的制备方法制备得到的汽车顶蓬材料。
相对于现有技术,本发明具有以下有益效果:
(1)本发明设置的贴合温度一方面可以使顶蓬基材和针织复合面料贴合紧密,无鼓泡、无流纹等,二者具有较优异的粘结性;另一方面,设置上模温度高于下模温度,可以保证上下模之间相互匹配,避免热胀冷缩导致型面不良;
(2)本发明选择雾化水作为MDI胶水的固化剂,可以确保MDI胶水固化均匀性好,同时限定了水的用量,若雾化水的用量过低,则会导致固化不完全,即顶蓬基材和针织复合面料粘结性较差,且在后续贴合过程中容易出现流纹等;若雾化水用量过高,则在后续的贴合过程中容易形成鼓泡,且固化过快,容易导致顶蓬基材和针织复合面料粘结性差;
(3)本发明最后得到的汽车顶蓬材料具有优异的粘结强度和吸音效果,较低的VOC含量以及极低的产品废品率,其中废品率在0.7%以下,气味在7级,吸音系数完全可以达到规定限值以上。
具体实施方式
下面通过具体实施方式来进一步说明本发明的技术方案。本领域技术人员应该明了,所述实施例仅仅是帮助理解本发明,不应视为对本发明的具体限制。
实施例和对比例所涉及的材料信息如下:

实施例1
一种汽车顶蓬材料,尺寸为1982mm×1272mm,重量为2400g,制备方法如下:
(1)利用辊涂的方式在针织复合面料表面设置粘结剂层,在粘结剂层表面喷淋雾化水,雾化水的喷淋量为45g/m2
其中,针织复合面料由聚氨酯软泡层和针织面料层组成,厚度为3mm,在聚氨酯软泡层远离针织面料层一侧设置粘结剂层,粘结剂层为MDI胶水层,涂胶量为15g/m2
(2)将顶蓬基材和经过步骤(1)处理的针织复合面料置于贴合模具中,粘结剂层位于所述顶蓬基材和针织复合面料之间,进行贴合成型、水刀切割,得到所述汽车顶蓬材料;
其中,顶蓬基材由依次设置的第一无纺布层、第一玻璃纤维层、聚氨酯板材层、第二玻璃纤维层和第二无纺布层组成,厚度为7mm;聚氨酯板材两侧通过设置BASF1974胶水(涂胶量为60g/m2)粘结第一无纺布层、第一玻璃纤维层以及第二玻璃纤维层、第二无纺布层。
其中,贴合成型的上模温度为105℃,下模温度为65℃,压力为9MPa,时间为60s;水刀切割的切割水压为12000psi,切割气压为0.4MPa。
实施例2-3
与实施例1的区别在于,在本实施例中,雾化水的喷淋量为10g/m2(实施例2)、80g/m2(实施例3)。
实施例4
一种汽车顶蓬材料,尺寸为1982mm×1272mm,重量为2400g,制备方法如下:
(1)利用辊涂的方式在针织复合面料表面设置粘结剂层,在粘结剂层表面喷淋雾化水,雾化水的喷淋量为20g/m2
其中,针织复合面料由依次设置的无纺布层、聚氨酯软泡层和针织面料层组成,厚度为4mm,在聚氨酯软泡层远离针织面料层一侧设置粘结剂层,粘结剂层为MDI胶水层,涂胶量为80g/m2
(2)将顶蓬基材和经过步骤(1)处理的针织复合面料置于贴合模具中,粘结剂层位于所述顶蓬基材和针织复合面料之间,进行贴合成型、水刀切割,得到所述汽车顶蓬材料;
其中,顶蓬基材由依次设置的第一无纺布层、第一玻璃纤维层、聚氨酯板材层、第二玻璃纤维层和第二无纺布层组成,厚度为4mm;聚氨酯板材两侧通过设置BASF1974胶水(涂胶量为80g/m2)粘结第一无纺布层、第一玻璃纤维层以及第二玻璃纤维层、第二无纺布层。
其中,贴合成型的上模温度为95℃,下模温度为40℃,压力为10MPa,时间为30s;水刀切割的切割水压为18000psi,切割气压为0.6MPa。
实施例5
一种汽车顶蓬材料,尺寸为1982mm×1272mm,重量为2400g,制备方法如下:
(1)利用辊涂的方式在针织复合面料表面设置粘结剂层,在粘结剂层表面喷淋雾化水,雾化水的喷淋量为60g/m2
其中,针织复合面料由依次设置的无纺布层和针织面料层组成,厚度为2mm,在无纺布层远离针织面料层一侧设置粘结剂层,粘结剂层为MDI胶水层,涂胶量为50g/m2
(2)将顶蓬基材和经过步骤(1)处理的针织复合面料置于贴合模具中,粘结剂层位于所述顶蓬基材和针织复合面料之间,进行贴合成型、水刀切割,得到所述汽车顶蓬材料;
其中,顶蓬基材由依次设置的第一无纺布层、第一玻璃纤维层、聚氨酯板材层、第二玻璃纤维层和第二无纺布层组成,厚度为8mm;聚氨酯板材两侧通过设置BASF1974胶水(涂胶量为70g/m2)粘结第一无纺布层、第一玻璃纤维层以及第二玻璃纤维层、第二无纺布层。
其中,贴合成型的上模温度为115℃,下模温度为90℃,压力为8MPa,时间为90s;水刀切割的切割水压为18000psi,切割气压为0.6MPa。
对比例1-2
与实施例1的区别在于,在本对比例中,步骤(2)下模温度为100℃(对比例1)、30℃(对比例2)。
对比例3-4
与实施例1的区别在于,在本对比例中,步骤(2)上模温度为85℃(对比例3)、125℃(对比例4)。
对比例5
与实施例1的区别在于,在本对比例中,步骤(1)的粘结剂层为PUR胶水层,且不喷淋雾化水。
对比例6-7
与实施例1的区别在于,在本对比例中,雾化水的喷淋量为5g/m2(对比例6)、90g/m2(对比例7)。
性能测试
对实施例1-5和对比例1-7提供的汽车顶蓬材料进行性能测试,方法如下:
(1)粘结性能:拉伸夹具活动钳口的移动速度V1=(300±5)mm/min,夹口之间的距离L0=100mm,上下夹具夹口的角度为180°。
试样尺寸:200mm×50mm,在平坦区域纵、横向各取3个试样,在试样的一端,沿试样长度方向将面料与基材剥开约100mm。
测试要求:≥525N/m或者材料破坏。
(2)吸音效果:依据GB/T 20247-2006提供的测试方法进行;
(3)VOC含量:2000L袋子法,氮气体积1000L,加热条件65℃×2h;
(4)废品率:流水线制备,统计废品率;
(5)气味:样件尺寸为80cm3,放入4L气味瓶中,在70℃条件下加热24h,其中:
10级:无味;
9级:轻微能感觉到,若有若无;
8级:能感觉到;
7级:明显但不令人反感;
6级:明显但可忍受;
5级:不能忍受;
4级:令人反感;
3级:令人讨厌;
2级:极其令人讨厌;
1级:无法忍受;
测试结果见表1、表2和表3:

由实施例和性能测试可知,本发明提供的汽车顶蓬材料具有优异的粘结强度和吸音效果,且VOC含量较低并且产品废品率极低;其中废品率在0.7%以下,气味在7级,吸音系数完全可以达到规定限值以上。
由实施例1和对比例1-4的对比可知,本发明的制备方法中的顶蓬基材和针织复合面料贴合温度需要在本发明的限定范围内,最后得到的汽车顶蓬材料才会具有较高的成品率且粘结性能好;由实施例1和对比例5的对比可知,本发明在将顶蓬基材和针织复合面料贴合时,采用MDI胶水粘结具有优异的粘结性能且成品率极高;由实施例1和对比例6-7的对比可知,本发明提供的雾化水的喷淋量需要在本发明的限定范围内才具有较好的效果。
申请人声明,本发明通过上述实施例来说明本发明的汽车顶蓬材料及其制备方法,但本发明并不局限于上述详细方法,即不意味着本发明必须依赖上述详细方法才能实施。所属技术领域的技术人员应该明了,对本发明的任何改进,对本发明产品各原料的等效替换及辅助成分的添加、具体方式的选择等,均落在本发明的保护范围和公开范围之内。

Claims (10)

1.一种汽车顶蓬材料的制备方法,其特征在于,所述制备方法包括如下步骤:将顶蓬基材和针织复合面料贴合,得到所述汽车顶蓬材料;
其中,所述贴合的上模温度为95-115℃,下模温度为40-90℃。
2.根据权利要求1所述的制备方法,其特征在于,在进行所述贴合之前,在所述针织复合面料上设置粘结剂层,所述粘结剂层粘结所述顶蓬基材和针织复合面料;
优选地,所述粘结剂层为固化型胶水粘结剂层,进一步优选为MDI胶水粘结剂层。
3.根据权利要求2所述的制备方法,其特征在于,所述粘结剂层的设置方法包括在针织复合面料表面利用辊涂的方式设置粘结剂层;
优选地,在所述针织复合面料表面的涂胶量为15-80g/m2
优选地,所述粘结剂层的设置方法还包括辊涂后喷淋雾化水;
优选地,所述雾化水的喷淋量选自10-80g/m2
4.根据权利要求1-3中的任一项所述的制备方法,其特征在于,所述顶蓬基材的厚度为4-9mm;
优选地,所述针织复合面料的厚度为2-4mm。
5.根据权利要求1-4中的任一项所述的制备方法,其特征在于,所述顶蓬基材包括依次设置的第一无纺布层、第一玻璃纤维层、聚氨酯板材层、第二玻璃纤维层和第二无纺布层。
6.根据权利要求1-5中的任一项所述的制备方法,其特征在于,所述针织复合面料包括聚氨酯软泡层和针织面料层,所述粘结剂层设置于所述聚氨酯软泡层远离所述针织面料层一侧;
优选地,所述针织复合面料还包括无纺布层,所述无纺布层设置于所述聚氨酯软泡层远离所述针织面料层一侧;
优选地,所述针织复合面料包括无纺布层和针织面料层,所述粘结剂层设置于所述无纺布层远离所述针织面料层一侧。
7.根据权利要求1-6中的任一项所述的制备方法,其特征在于,所述贴合在贴合模具中进行,所述贴合的压力为8-10MPa,时间为30-90s。
8.根据权利要求1-7中的任一项所述的制备方法,其特征在于,所述制备方法还包括贴合后,进行后处理;
优选地,所述后处理包括切割,优选水刀切割。
9.根据权利要求1-8中的任一项所述的制备方法,其特征在于,所述制备方法包括如下步骤:
(1)利用辊涂的方式在针织复合面料表面设置粘结剂层,在粘结剂层表面喷淋雾化水,雾化水的喷淋量选自10-80g/m2
(2)将顶蓬基材和经过步骤(1)处理的针织复合面料置于贴合模具中,粘结剂层位于所述顶蓬基材和针织复合面料之间,进行贴合成型、水刀切割,得到所述汽车顶蓬材料。
10.根据权利要求1-9中的任一项所述的制备方法制备得到的汽车顶蓬材料。
